【技術分野】
本発明は、眼科用物品の製造方法並びに製造装置に係り、特に、親水性(水濡れ性)と耐汚染性とを有する眼科用物品を有利に製造する方法と、それによって得られる眼用レンズ、更には、そのような眼科用物品の製造方法の実施に際して好適に用いられる製造装置に関するものである。

【背景技術】
従来から、コンタクトレンズや眼内レンズ等の眼用レンズ、或いは人工角膜等の、所謂眼科用物品の表面における親水性(水濡れ性)の低下や、タンパク質、脂質等の汚れ付着等は、装用感を低下させるだけでなく、様々な眼疾患等を惹起せしめる原因の一つとして、問題視されている。このため、そのような眼科用物品の表面の親水性と汚れ付着性を改善する方法が、種々検討されており、その中でも、プラズマ処理を利用して、眼科用物品の表面に特定の被膜状の重合体層を形成することによって、該表面を改質する方法が、近年、数多く提案されてきている。

例えば、特開平11−181330号公報や、特開2000−351862号公報、特表2000−503044号公報等には、減圧された所定の反応容器内に、コンタクトレンズや眼内レンズ、人工角膜等の眼科用物品を与える基材を配置すると共に、適当なモノマーの蒸気を含むガスを導入した状態下で、かかるモノマーをプラズマ重合することによって、反応容器内の基材の表面に、親水性に優れ、且つ汚れ付着性が小さな被膜(塗膜)形態を有する重合体層を形成し、それによって、優れた親水性と耐汚染性を有するように、表面が改質された眼科用物品を得る技術が、明らかにされている。そして、そのような技術にて得られる眼科用物品にあっては、単に、表面をプラズマと接触させて、改質しただけのものに比して、親水性と耐汚染性がより有利に高められ得るといった特徴が実現されるのである。

しかしながら、このような眼科用物品の製造技術においては、基材表面に親水性の重合体層を形成するために、モノマー蒸気のプラズマ重合が、密閉された反応容器内において、減圧下で行なわれるようになっているところから、バッチ処理方式の如く、目的とする眼科用物品を、1回の生産サイクルで、反応容器内に収容可能な決められた個数だけしか得られず、流れ作業方式のように、一連の生産工程で、目的物品を次々と連続的に得ることは、到底、期待し得なかったのであり、しかも、それら決められた個数のものを得るに際しては、その度毎に、反応容器内を減圧状態と為すための作業や減圧状態を再び常圧状態に戻すための余分な作業を一々行なわければならず、それによって、生産効率及び作業性が著しく低下するといった、別の大きな問題を内在しているのである。しかも、減圧下の反応容器内におけるモノマーの重合であるために、生成した重合体が容器内壁に付着したり、減圧系に侵入したりすることによって、容器内の掃除が必要となり、また減圧系(機器)への重合体の侵入により、機器の故障を惹起したりする場合もあり、更には、モノマーの損失という経済的に重大な問題も有している。

その上、上述の如き公報に記載された眼科用物品の製造技術にあっては、基材が、モノマー蒸気の雰囲気中でプラズマ処理されることになるため、該基材表面に対して、重合体層を均一に形成し難く、それ故に、得られる眼科用物品の表面の改質が不均一となってしまう恐れさえもあったのである。

一方、特開平5−80276号公報や、特開平6−49251号公報、特開平10−58610号公報等には、所定のプラズマ装置内に配置されたコンタクトレンズを与える基材の表面を、減圧下においてプラズマ処理して、該表面を活性化した後、かかる基材の表面に気体状若しくは液体状の重合性モノマーを接触せしめて重合させ、該基材表面に、親水性被膜となるグラフト重合体層を形成することにより、表面が改質された、目的とするコンタクトレンズを得る技術が明らかにされている。

しかしながら、このようなコンタクトレンズの製造技術においても、また、基材表面に対するプラズマ処理が、減圧されたプラズマ装置内で実施されるようになっているところから、目的とするコンタクトレンズが、前述の如き余分な減圧作業を伴うバッチ方式によって製造されることとなり、それ故に、前記した眼科用物品の製造の場合と同様な問題を内在しており、かかるコンタクトレンズを効率的に得ることは、極めて困難であったのである。また、そこにおいて、基材の表面に対するプラズマ処理と重合体層の形成とを段階的に実施するに際して、重合体層の形成をプラズマ装置外にて行なうようにした場合には、プラズマ装置からの取出しに時間がかかるために、プラズマ処理された基材表面に存在するラジカルが空気中の酸素によって失活せしめられて、モノマーの重合性に悪影響をもたらす問題があり、更に開始剤を添加したモノマー液を用いて、基材表面にモノマーを供給する場合にあっては、そのようなモノマー液の経時変化に注意して、一定期間毎にモノマー液を交換する必要が生じ、それによって、モノマーの損失を惹起する問題があったのである。

【解決課題】
ここにおいて、本発明は、上述せる如き事情を背景にして為されたものであって、その解決課題とするところは、表面に、親水性と耐汚染性を有する重合体層(被膜)が均一に形成されて、親水性と耐汚染性等において優れた特徴を発揮する眼科用物品を、より効率的に製造することが出来る方法と、かかる特徴を有する眼用レンズ、更には、そのような眼科用物品の製造方法の実施に際して有利に用いられる製造装置を提供することにある。

【解決手段】
そして、本発明にあっては、かかる課題の解決のために、(a)プラズマ発生装置の電極間に大気圧下においてプラズマを発生せしめる一方、かかる発生したプラズマを、該プラズマ発生装置の電極間から外部に吹き出させて、該プラズマ発生装置外に配置した、目的とする眼科用物品を与える基材の表面に、大気中で照射することにより、該基材の表面を活性化せしめる第一の工程と、(b)前記プラズマ照射により活性化された基材の表面に、大気中で、少なくとも1種のモノマー蒸気を含むガスを接触せしめて、該モノマーを吸着させる第二の工程と、(c)かかるモノマーの基材への吸着と同時に、若しくはその後に、重合開始剤を用いることなく、大気中で、該基材に紫外線を照射して、該モノマーの紫外線による光重合を行なうことにより、該表面に、グラフト重合体層を形成する第三の工程と、を含み、それらの第一、第二及び第三の工程に前記基材を順次移行せしめるようにすると共に、前記基材の表面に対する前記プラズマ照射の後、30秒以内に、前記少なくとも1種のモノマー蒸気を含むガスとの接触を行ない、該基材の表面への該モノマーの吸着を行なうようにしたことを特徴とする眼科用物品の製造方法を、その要旨とするものである。

要するに、この本発明に従う眼科用物品の製造方法にあっては、目的とする眼科用物品を与える基材を、プラズマ発生装置外に配置した状態下で、該基材の表面に対するプラズマ処理(照射)を行なって、該表面を活性化し、その後、活性化された基材の表面に、少なくとも1種のモノマー蒸気を含むガスを接触せしめて、該モノマーを該基材表面に吸着させる一方、該モノマーの重合を行なって、該基材の表面に、親水性と耐汚染性に優れたグラフト重合体層を形成することにより、該基材の表面を改質して、目的とする眼科用物品を得るようにしたものなのである。

このように、かかる本発明手法においては、先ず、基材の表面に対するプラズマ処理により、該表面を活性化し、次いで、活性化された基材の表面にモノマーを吸着させ、そしてそれと同時に、若しくはその後に、かかるモノマーを重合させて、該基材表面にグラフト重合体層を形成するようにしたものであるところから、かかる重合体層をモノマーのプラズマ重合によって形成する場合とは異なって、基材の表面に、グラフト重合体層をより均一に形成することが出来、また、モノマーの重合が、重合開始剤を用いない光重合によって実施されるものであるにも拘わらず、基材の表面に吸着されたモノマーが速やかに且つ効果的に重合せしめられ得るのであり、それによって、基材表面の改質が、均一に且つ効率的に行なわれ得るのである。

また、本発明に従う眼科用物品の製造方法にあっては、大気圧下で発生せしめられたプラズマが、プラズマ発生装置外に配置された基材の表面に吹き付けられて、照射されることによって、プラズマ処理が行なわれるようになっているため、密閉された反応容器内に基材を配置したバッチ処理方式により、減圧下において、基材表面に対するプラズマ処理を行なうようにした従来手法とは異なって、プラズマ処理のために、反応容器を用いる必要がなく、それ故に、反応容器内を減圧したり、常圧に戻したりする作業も有利に省略することが出来、以て、作業工数の削減や作業時間の短縮が、効果的に図られ得るのであり、更には、生成した重合体が容器内壁に付着したり、減圧系に侵入したりするようなことが、効果的に回避され得て、そのような重合体の容器壁への付着や減圧系への侵入等によって惹起される数々の問題の発生も、有利に皆無ならしめられ得るのである。

そして、そのように、本発明手法では、基材の表面に対するプラズマ処理、更には該表面へのグラフト重合体層の形成工程が、プラズマ装置外において、反応容器等を何等用いることなく実施され得るため、例えば、多数の基材を所定の保持具等にそれぞれ保持させた状態で、かかる基材の表面をプラズマに接触させて、プラズマ処理するプラズマ処理域と、プラズマ処理された基材の表面にモノマー蒸気を接触させると共に、該モノマーを重合させる重合処理域とに、次々と搬送するように為せば、目的とする眼科用物品を、流れ作業方式のように、連続的に得ることが可能となるのである。

しかも、本発明に従う眼科用物品の製造方法にあっては、プラズマ処理により活性化された基材の表面に、モノマー蒸気を含むガスを接触させることにより、上述の如く、該表面に吸着せしめられたモノマーを、重合開始剤を用いることなく、単に、紫外線により光重合せしめることによって、該表面にグラフト重合体層を均一に且つ十分に形成するようにしたものであるところから、例えば、プラズマ処理により活性化された基材の表面を、適当な重合開始剤を含むモノマーの溶液中に浸漬等して、グラフト重合体層を形成する場合とは異なり、大量の排液が生ずるようなこともなく、それ故に、かかるグラフト重合体層の形成工程が、少ないモノマー消費量で、迅速且つスムーズに実施され得るのである。

従って、かくの如き本発明に従う眼科用物品の製造方法によれば、表面に、親水性と耐汚染性を有する重合体層が均一に且つ十分に形成され、以て、親水性、湿潤性、保水性、耐汚染性、及び生体適合性において優れた特徴を発揮する眼科用物品を、可及的に少ない作業工数と作業時間とにおいて、より容易に且つ効率的に製造することが出来るのである。

なお、このような本発明に従う眼科用物品の製造方法の好ましい態様の一つによれば、前記光重合に使用される前記紫外線の波長が、250〜400nmとされ、それによって、グラフト重合体層が、基材の表面に対して、より確実に形成され得るのである。

また、本発明に従う眼科用物品の製造方法の別の望ましい態様の一つによれば、前記プラズマ照射により活性化された基材の表面に接触せしめられるガスが、少なくとも1種の親水性モノマーの蒸気を含むようにされ、更に、有利には、かかる少なくとも1種の親水性モノマーの蒸気が、前記ガス中に、飽和状態で含まれるようにされる。これによって、基材の表面により優れた親水性が付与され得ることとなる。

更にまた、本発明に従う眼科用物品の製造方法の有利な他の態様の一つによれば、前記プラズマ照射により活性化された基材の表面に接触せしめられるガスとして、不活性ガスが用いられることとなる。これによって、モノマーの重合が、より安定的に実施され得る。

また、本発明に従う眼科用物品の製造方法によれば、前記基材の表面に対する前記プラズマの照射の後、30秒以内に、前記少なくとも1種のモノマー蒸気を含むガスとの接触を行ない、該基材の表面への該モノマーの吸着を行なうようにされ、更に、有利には、前記基材の表面に対する前記プラズマの照射の開始から、前記光重合による該基材の表面における前記グラフト重合体層の形成までを、解放系において、200秒以内で行なうようにされることとなる。これにより、基材の表面に対するプラズマ処理にて該基材表面に生成されるラジカルと、該基材表面に吸着されるモノマーとが、確実に且つ安定的に反応せしめられ得、以て、該表面に対して、グラフト重合体層が、更に一層確実に且つ均一に形成され得るのである。

更にまた、本発明に従う眼科用物品の製造方法の別の好ましい態様の一つによれば、前記基材が、ケイ素含有モノマー及びフッ素含有モノマーの中から選ばれた少なくとも1種のモノマーを含有した重合成分を重合させて得られる共重合体にて形成される。これによって、より一層優れた耐汚染性と高度な酸素透過性を有する眼科用物品が得られることとなる。

また、本発明に従う眼科用物品の製造方法においては、有利には、前記基材として、含水性の眼用レンズを与えるものが、準備され、それによって、含水性を有するために、比較的に汚染され易い眼用レンズに対して、優れた耐汚染性が有効に付与され得ることとなる。

そして、本発明にあっては、上述の如き製造方法によって製造された眼用レンズをも、その要旨とするものである。この本発明に従う眼用レンズにあっては、表面に、親水性と耐汚染性を有する重合体層が均一に形成されて、親水性、湿潤性、保水性、耐汚染性、及び生体適合性において優れた特徴が、発揮され得るのである。

また、本発明にあっては、前述の如き課題の解決のために、目的とする眼科用物品を与える基材の表面にグラフト重合体層を形成して、該表面を改質せしめることにより、該目的とする眼科用物品を、一連の工程において製造する装置であって、(a)電極間で大気圧下においてプラズマを発生せしめる一方、かかる発生したプラズマを、該電極間に導びかれた導入ガスによって、該電極間から外部に吹き出させて、大気中で、前記基材の表面にプラズマを照射し得るように構成されたプラズマ発生手段と、(b)該プラズマ発生手段に続いて、それよりも下流側に配置され、少なくとも1種のモノマー蒸気を含むガスを吹き出させて、大気中で、かかるモノマーを前記基材の表面に吸着させるガス吹出手段と、(c)前記プラズマ発生手段に続いて、それよりも下流側に配置されて、大気中で、紫外線を照射することにより、前記基材表面に吸着されたモノマーを重合せしめる紫外線照射手段と、(d)前記基材を、その少なくとも改質されるべき表面が大気中に露出せしめられるように、着脱可能に保持する保持手段と、(e)該保持手段を、前記プラズマ発生手段、前記ガス吹出手段、及び前記紫外線照射手段に対して順次相対移動せしめることにより、該保持手段に保持された前記基材を、先ず、該プラズマ発生手段から吹き出される前記プラズマの吹出し位置に搬送し、次いで該プラズマ吹出し位置から、30秒以内に、該ガス吹出手段から吹き出される前記モノマー蒸気含有ガスの吹出し位置に搬送し、更に該紫外線照射手段から照射される前記紫外線の照射位置に搬送せしめ得るように構成された搬送手段とを有し、かかる搬送手段による搬送によって、前記保持手段に保持された前記基材の大気中に露出せしめられた表面に対して、先ず、前記プラズマを照射して、該表面が活性化せしめ、次いで、該活性化された表面に、前記モノマー蒸気含有ガスを接触せしめて、かかるガス中のモノマーを、該表面に吸着させると同時に、若しくはその後に、該表面に前記紫外線を照射せしめることによって、重合開始剤を用いることなく光重合を行い、該表面に、前記グラフト重合体層を形成するように構成したことを特徴とする眼科用物品の製造装置をも、その要旨とするものである。

すなわち、このような本発明に従う眼科用物品の製造装置にあっては、目的とする眼科用物品を与える基材を、保持手段にて保持した状態下で、搬送手段にて搬送することによって、先ず、該基材の表面に対して、プラズマ発生手段から吹き出されるプラズマを大気圧下で照射して、該基材表面を活性化し、次いで、該活性化された基材表面に、ガス吹出手段から吹き出されるモノマー蒸気含有ガスを接触せしめて、かかるガス中のモノマーを基材表面に吸着せしめる一方、該基材表面に吸着されたモノマーに対する紫外線照射手段からの紫外線の照射により、重合開始剤を用いることなく、かかるモノマーを光重合せしめて、該基材表面に、優れた親水性と耐汚染性を有するグラフト重合体層を形成するように構成されているのである。

それ故、かかる本発明装置においては、基材の表面に対するプラズマ処理とグラフト重合体層の形成とを段階的に実施することが出来、それによって、基材の表面にグラフト重合体層を均一に形成して、該基材表面を、より均一に改質することが出来るのである。

また、本発明に従う眼科用物品の製造装置にあっては、保持手段により、改質されるべき表面が大気中に露出せしめられるように保持された基材を、単に、搬送手段にて搬送するだけで、かかる基材の表面に対して、大気圧下でプラズマが照射されるようになっているため、基材表面を減圧下でプラズマ処理するようにした従来装置とは異なって、基材を所定の反応容器等の中に収容して、該反応容器内を減圧したり、常圧状態に戻したりする必要がないのであり、それによって、かかる反応容器やその内圧を減ずる減圧装置などが不要となり、以て、装置全体の構造が、極めて有利に簡素化され得るのである。

そして、かかる本発明装置においては、単に、基材が保持された保持手段を搬送手段にて搬送するだけで、基材表面がプラズマ処理され、更に該表面に、グラフト重合体層が形成されるようになっているところから、目的とする眼科用物品を、流れ作業方式で、連続的に製造することが出来るのである。

しかも、本発明に従う眼科用物品の製造装置にあっては、ガス吹出手段から吹き出されるガスに含まれるモノマー蒸気中のモノマーを、基材の表面に吸着せしめ、また、かかるモノマーを、重合開始剤を用いることなく、紫外線により光重合することによって、基材表面にグラフト重合体層が形成されるようになっているところから、例えば、プラズマ処理により活性化された基材の表面を、適当な重合開始剤を含むモノマーの溶液中に浸漬等して、グラフト重合体層を形成するようにした装置とは異なり、大量の排液が生ずるようなこともなく、グラフト重合体層が、少ないモノマー消費量で、迅速且つスムーズに形成され得ると共に、モノマーが、基材表面への吸着の前に、重合開始剤の存在下で重合してしまうようなことも、有利に回避され得ることとなるのである。

従って、かくの如き本発明に従う眼科用物品の製造装置を用いれば、表面に、親水性と耐汚染性を有する重合体層が均一に且つ十分に形成されて、親水性、湿潤性、保水性、耐汚染性、及び生体適合性において優れた特徴を発揮する眼科用物品が、より迅速且つスムーズに、しかも、より一層効率的に製造され得るのである。

【発明の実施の形態】
以下、本発明を更に具体的に明らかにするために、本発明に係る眼科用物品の製造方法並びに製造装置の構成について、図面を参照しつつ、詳細に説明することとする。

先ず、図1には、本発明に従う構造を有する眼科用物品の製造装置の一実施形態として、コンタクトレンズの製造装置が、概略的に示されている。そして、この図1から明らかなように、本実施形態のコンタクトレンズ製造装置は、コンタクトレンズを与える基材10を保持する搬送する搬送手段としての搬送機12と、該基材10を保持するために該搬送機12に設けられた、保持手段としての保持突起14の多数(ここでは四つのみを示す)とを有して、構成されている。

より具体的には、搬送機12は、例えば、ベルトコンベアやチェーンコンベア、インデックステーブル、ターンテーブル等、従来より公知のものにて構成され得るが、ここでは、ベルトコンベアにて構成されている。そして、この搬送機12のベルト16には、前記基材10の径よりも0.3〜1.2mm程度小さな径を有する円形の透孔18が、互いに等間隔を隔てて、多数形成されており、また、そのような搬送機12のベルト16上に対して、前記保持突起14が、各透孔18の周りを取り囲むように連続して延びる円形の突条形態をもって、一体的に形成されているのである。

そして、多数の基材10が、それぞれ、各透孔18を塞ぐようにして、外周縁部を各保持突起14の内側面に係合させつつ、各保持突起14の内側に配置されていることによって、外面(前面)をベルト16の上方に向かって露出させる一方、内面(後面)を、各透孔18を通じて、ベルト16の下方に向かって露出させて、略全表面を大気中に露出せしめた状態で、各保持突起14に保持されると共に、そのような保持状態下で、搬送機12の作動によるベルト16の移動に伴って、該ベルト16の移動方向に搬送されるようになっているのである。

また、かかる本実施形態の製造装置においては、上述の如き構造とされた多数の保持突起14が設けられた搬送機12の他に、プラズマを発生し、且つ外部に吹き出させるプラズマ発生手段としての二つのプラズマ発生器20,20と、所定のモノマー蒸気を含むモノマー蒸気含有ガスを吹き出させるガス吹出手段としてのガス吹出器22と、所定の波長の紫外線を照射する紫外線照射手段たる紫外線照射器24とが、設けられている。

そして、それら3種類の機器20,22,24のうち、プラズマ発生器20は、図2に示されるように、ヘッド26とコントローラ28と作動ポンプ30とを有しており、また、ヘッド26は、全体として、長手の筐体形状を呈し、その長手方向の一端部がプラズマ吹出口32とされたチャンバ34を更に有して構成されている。そして、かかるチャンバ34内には、プラズマ吹出口32の形成部位に、一対の電極36,38が、それぞれの先端部を外部に露出せしめ、且つそれら各先端部を、該長手方向と直角な方向において、互いに所定距離を隔てて対向せしめた状態で設けられており、また、プラズマ吹出口32側とは反対側から内部に突入せしめられたガス導入管40が、該プラズマ吹出口32側に向かって延出し、且つその先端開口部からなる吐出口42を、プラズマ吹出口32に設けられた電極36,38の、外部に露出せしめられた各先端部の間に向かって開口するように配設されている。

一方、ヘッド26とは別に配置されたコントローラ28は、所定の制御回路44と高圧電源46を内蔵しており、この高圧電源46が、制御回路44を介して、ヘッド26内に設けられた電極36,38に接続されている。また、コントローラ28と同様に、ヘッド26とは別に配置された作動ポンプ30は、ヘッド26内に突入した配設されたガス導入管40の吐出口42とは反対側の開口端部に対して接続されている。

かくして、プラズマ発生器20にあっては、ヘッド26内の電極36,38間に、コントローラ28の高圧電源46より、制御回路44を介して、所定の電圧を印加し、大気圧下で、電極36,38間に空気乃至は所定のガスを存在せしめて、グロー放電せしめることによって、プラズマが発生せしめられるようになっているのであり、また、そのような状態下で、作動ポンプ30を作動せしめて、所定の作動ガスを、適当な流量において、ガス導入管40を内に流通せしめ、そして、吐出口42を通じて、電極36,38間に吐出せしめることにより、それら電極36,38間で発生せしめられたプラズマが、ヘッド26のプラズマ吹出口32から外部に吹き出され得るようになっているのである。

一方、ガス吹出器22は、図1において概略的に示されるように、モノマー蒸気含有ガスを生成する蒸気生成部48と、該蒸気生成部48に対して、連通管50を通じて連通せしめられ、該蒸気生成部48にて生成されるモノマー蒸気含有ガスを、所定の圧力にまで加圧して、冷却する除冷部52と、該除冷部52にて加圧、冷却されたモノマー蒸気含有ガスを噴射せしめる噴射部54とを有して、構成されている。

すなわち、蒸気生成部48は、蒸気とされるべきモノマー液56が収容され、且つモノマー液56の液面上において前記連通管50の一端部に接続された収容器58と、該収容器58内のモノマー液56を40〜50℃程度に加温して、蒸気となすヒータ60と、生成されるモノマー蒸気と混合せしめられて、モノマー蒸気含有ガス62を生成するための窒素ガス等の所定のガスを供給するガス供給管64とを、更に含んで構成されている。また、除冷部52は、前記連通管50の他端部が接続されたチャンバ66を有しており、更に、このチャンバ66には、開閉弁68を介して外部に開口する開口部70が、設けられている。更にまた、噴射部54は、一端部が除冷部52に接続せしめられて、該除冷部52内のモノマー蒸気含有ガス62を導く流通管路71を有している。また、この流通管路71は、その長さ方向の中間部分で二つに分岐せしめられており、それらの二つの分岐管の先端部には、除冷部52から導びかれたモノマー蒸気含有ガス62を外部に向かって吹き出させるノズル72が、それぞれ設けられている。

かくして、本実施形態の製造装置においては、目的とするコンタクトレンズを与える多数の基材10を、多数の保持突起14にそれぞれ保持させて、搬送機12にて移動せしめることにより、各保持突起14に保持された基材10を、二つのプラズマ発生器20,20における二つのヘッド26,26の各プラズマ吹出口32,32の両方から吹出されるプラズマの吹出し位置と、ガス吹出器22の二つのノズル72,72の両方から吹き出されるモノマー蒸気含有ガスの吹出し位置と、紫外線照射器24の二つの紫外線ランプ76,76の両方から照射される紫外線の照射位置とに、順次搬送して、それら各保持突起14に保持された基材10の外面と内面の両表面に対して、大気圧下で、プラズマとモノマー蒸気含有ガスと紫外線とが、それぞれ、その順番で照射乃至は接触せしめられ得るように構成されている。

そして、かかる製造装置にあっては、各保持突起14に保持された基材10の表面に、大気圧下において、プラズマを照射することにより、該基材10の表面を大気圧下でプラズマ処理して、活性化せしめ、また、この活性化された基材10の表面にモノマー蒸気含有ガスを接触せしめることによって、かかるモノマー蒸気含有ガス中のモノマーを、該基材10の表面に吸着させ、更に、かくしてモノマーが吸着せしめられた基材10の表面に紫外線を照射することにより、重合開始剤を何等用いることなく、かかるモノマーを光重合せしめて、該基材10の表面に対して、グラフト重合体層を形成し得るようになっているのである。

ところで、かくの如き構造とされた本実施形態のコンタクトレンズの製造装置を用いて、目的とするコンタクトレンズを製造する際には、例えば、以下のようにして、その操作が進められることとなる。

すなわち、先ず、目的とするコンタクトレンズを与える基材10を、多数準備する。なお、ここで準備される基材10としては、従来から公知の各種のコンタクトレンズを与えるレンズ材料、例えば、非含水性の硬質レンズ材料や含水性のハイドロゲル状のレンズ材料が、それらの中から適宜に選択されて、用いられ得るのである。

より詳細には、前記基材10として、例えば、ケイ素含有アルキル(メタ)アクリレート、ケイ素含有スチレン誘導体、ポリシロキサンマクロモノマー等のケイ素含有モノマー;フッ素含有アルキル(メタ)アクリレート等のフッ素含有モノマー;水酸基含有アルキル(メタ)アクリレート、ジアルキル(メタ)アクリルアミド、(メタ)アクリル酸、N−ビニルラクタム等の親水性モノマー;材料の硬度を調節するためのアルキル(メタ)アクリレート、スチレン、α−メチルスチレン、アルキル−α−メチルスチレン等のモノマー;重合性不飽和二重結合を2以上を有する架橋性モノマー等を含有した重合成分を、通常の重合法にて重合させて得られた共重合体からなるものが、用いられる。そして、基材10自体の酸素透過性及び耐汚染性を考慮すると、上記例示のものの中でも、特に、ケイ素含有モノマー及びフッ素含有モノマーのうちから選ばれた少なくとも1種のモノマーを含有した重合成分を重合させて得られた共重合体からなるものが、好適に用いられることとなるのである。なお、上記において、更に以下の記載において、「(メタ)アクリレート」は、アクリレート及び/又はメタクリレートを示す。

次いで、図1に示されるように、準備された多数の基材10を、それぞれ、搬送機12のベルト16上に設けられた各保持突起14に対して、係合させた状態で、保持させる。このとき、保持突起14に保持された基材10は、その表面の略全面が、大気中に露出せしめられた状態とされる。

その後、搬送機12を作動させて、先ず、該搬送機12のベルト16の搬送方向の最も上流側に設けられる保持突起14に保持された基材10を、二つのプラズマ発生器20,20におけるプラズマの吹出し位置、つまり上下に位置する二つのヘッド26,26の各プラズマ吹出口32,32の間にまで搬送する。そして、該基材10が、各プラズマ吹出口32,32の間に到達したら、搬送機12を一旦停止し、大気圧下で、各プラズマ吹出口32,32からプラズマをそれぞれ吹き出させて、該基材10の内面と外面の両方の表面にプラズマを照射する。これにより、かかる基材10の略全表面にラジカルを生成せしめて、該表面を活性化せしめる。このとき、大気圧下において、基材10の表面にプラズマが照射されることとなるため、基材10を特定の反応容器内に収容する必要がなく、ましてや、かかる反応容器内に基材10を収容した状態下で、該反応容器内を減圧し、更にはその減圧状態から再び常圧に戻す操作等を、何等行なう必要もないのであり、従って、基材10の表面に対するプラズマ処理が極めて迅速に且つ容易に実施され得るのである。

なお、このような基材10の表面に対するプラズマ処理工程では、前述せる如く、各プラズマ発生器20からプラズマを吹き出させるために、プラズマ発生器20のヘッド26に設けられた一対の電極36,38間に吐出される作動ガスが利用されることとなるが、この作動ガスとしては、例えば、アルゴン、ヘリウム、ネオン、窒素等の不活性ガスや酸素ガス、空気、或いはそれらを2種類以上組み合わせてなる混合ガスが用いられる。そして、その中でも、安定したプラズマ処理を行なう上で、不活性ガスが、好適に使用されることとなる。また、そのような作動ガスの吐出速度は、適宜に決定されるところではあるものの、プラズマを基材10表面に、十分な量で照射させつつ、プラズマの過剰な照射による該表面へのクラック等の損傷の発生を抑えるために、好ましくは、10〜200L/分程度とされる。

さらに、本工程において、基材10の表面に対するプラズマの照射時間も、特に限定されるものでないが、好ましくは0.5〜20秒程度とされる。何故なら、プラズマ照射が0.5秒よりも短いと、基材10の表面に対するプラズマの照射量が少な過ぎるため、該基材10の表面を十分に活性化させることが出来ず、また、プラズマ照射時間が20秒を越える場合には、逆に、基材10の表面に対するプラズマの照射量が過剰となって、基材10の表面にクラック等の損傷が発生する恐れが大きくなるからである。なお、基材10の表面に対する損傷を抑制しつつ、該表面をより十分に活性化せしめるためには、プラズマ照射時間が、1〜5秒程度とされていることが、より望ましい。

更にまた、本工程で、プラズマ発生器20により、基材10の表面に対する損傷を発生させることのないプラズマを安定的に発生させるためには、プラズマ発生器20のヘッド26に設けられた電極36,38の対する印加電圧が、好ましくは10〜20kVとされ、また、そのような電圧を印加する際の交流電源の周波数が、有利には20〜30kHz程度の範囲とされるのである。

そして、上述の如くして、搬送機12の搬送方向の最も上流側に固定される保持突起14に保持された基材10の表面に対するプラズマ処理が終了したら、搬送機12を再び作動せしめて、かかる基材10を、各プラズマ発生器20の隣りにおいて前記搬送方向の下流側に配置されたガス吹出器22におけるモノマー蒸気含有ガスの吹出し位置、つまりノズル72,72の先端開口部の間まで搬送する。そして、該基材10が、ノズル72,72の間に到達したら、搬送機12を停止し、ノズル72,72からモノマー蒸気含有ガスをそれぞれ同時に吹き出させて、前述の如きプラズマ照射により活性化された基材10の表面に、該モノマー蒸気含有ガスを接触させる。これにより、かかるガス中のモノマーが、該基材10の表面に吸着せしめられるのである。

また、この基材10の表面に対するモノマー蒸気含有ガスとの接触工程において、プラズマ処理された基材10を、ガス吹出器22におけるノズル72,72の先端開口部の間まで搬送する際には、それと同時に、該基材10を保持する保持突起14の隣りにおいて前記搬送方向下流側に固定される別の保持突起14に保持された基材10が、二つのプラズマ発生器20,20における各プラズマ吹出口32,32の間まで搬送される。そして、プラズマ処理された基材10の表面をモノマー蒸気含有ガスに接触せしめる一方で、プラズマ吹出口32,32の間まで搬送された基材10に対して、プラズマ処理を、上記と同様にして実施するのである。

なお、本工程で使用されるモノマー蒸気含有ガス中に含まれるモノマーは、特に限定されるものではないが、基材10の表面に吸着されるモノマーが、後述する紫外線の照射工程で、紫外線により光重合せしめられることとによって、該基材10の表面に、より優れた親水性と耐汚染性を有するグラフト重合体層が形成されるように為す上で、好ましくは、親水性モノマーが、用いられる。そして、この親水性モノマーとしては、例えば、N,N−ジメチル(メタ)アクリルアミド、N,N−ジエチル(メタ)アクリルアミド、N,N−ジプロピル(メタ)アクリルアミド、N−イソプロピル(メタ)アクリルアミド等のアルキル(メタ)アクリルアミド;N−ビニルホルムアミド;N−ビニルアセトアミド;アクリロイルモルホリン;N−ビニル−2−ピロリドン、N−ビニルピペリドン、N−ビニルカプロラクタム、N−ビニルカプリロラクタム、N−(メタ)アクリロイルオキシエチル−2−ピロリドン等のN−ビニルラクタム;2−ヒドロキシエチル(メタ)アクリレート、2−ヒドロキシプロピル(メタ)アクリレート、2−ヒドロキシブチル(メタ)アクリレート等のヒドロキシアルキル(メタ)アクリレート;(メタ)アクリル酸;ポリエチレングリコールモノ(メタ)アクリレート;ポリプロピレングリコールモノ(メタ)アクリレート等のポリアルキレングリコールモノ(メタ)アクリレート等が挙げられ、これらが単独で、或いは2種以上混合されて、用いられるのである。

また、本工程で用いられるモノマー蒸気含有ガス中には、前記グラフト重合体層の架橋密度を高めて、耐久性を向上させるために、望ましくは、上述の如き親水性モノマーと共に、架橋性モノマーも含有せしめられることとなる。なお、この架橋性モノマーとしては、例えば、重合性不飽和二重結合を2以上有するモノマーが挙げられ、また、その代表例として、エチレングリコールジ(メタ)アクリレート、ジエチレングリコールジ(メタ)アクリレート、トリエチレングリコールジ(メタ)アクリレート、テトラエチレングリコールジ(メタ)アクリレート、ポリエチレングリコールジ(メタ)アクリレート、エチレングリコールジアリルエーテル、ジエチレングリコールジアリルエーテル、トリエチレングリコールジアリルエーテル、テトラエチレングリコールジアリルエーテル、ポリエチレングリコールジアリルエーテル、メチレンビス(メタ)アクリルアミド、ジビニルベンゼン、ビニルベンジル(メタ)アクリレート、アリル(メタ)アクリレート、ビニル(メタ)アクリレート等が列挙される。そして、これらが単独で、或いは2種以上混合されて、用いられるのである。

また、このような親水性モノマーと架橋性モノマーの両方が含まれてなるモノマー蒸気含有ガスを用いる場合には、グラフト密度を制御し、モノマー蒸気含有ガスとの接触工程の後の工程で、基材10の表面に形成されるグラフト重合体層及びグラフト鎖の機能を効果的に発現させるという点から、モノマー蒸気含有ガス中に、親水性モノマーの100重量部に対して、架橋性モノマーが、好ましくは0.01重量部以上、より好ましくは0.05重量部以上、更に好ましくは0.1重量部以上の割合で、含有せしめられていることが、望ましいのである。

なお、ここで、親水性モノマーや架橋性モノマー、或いはそれら以外の各種のモノマーの蒸気等を含むモノマー蒸気含有ガスを得る際には、従来より公知の各種の方法が採用されることとなるが、例えば、それらのモノマー液を、遮光された所定の容器内で加温して、気化せしめた中に、乾燥した適当なガスを送り込むことによって、目的とするモノマー蒸気含有ガスを、容易に得ることが出来るのである。

また、上述の如く、本工程は、基材10の表面にモノマー蒸気含有ガスを接触せしめることによって、前記プラズマ処理で生成されたラジカルにより活性化された該基材10の表面に、モノマー蒸気含有ガス中のモノマーを吸着せしめるものであるところから、かかるモノマーを、該表面に対して十分に且つ均一に吸着させる上で、該表面の活性が低下する前に、換言すれば、基材10の表面のラジカルが減少しないうちに、該表面に、該モノマーを含むモノマー蒸気含有ガスを接触させるようにすることが望ましく、また、作業性の面からも、可及的に速やかに、該表面をモノマー蒸気含有ガスと接触させることが好ましい。それ故、ここでは、基材10の表面に対するプラズマの照射工程の終了後、30秒以内、より好ましくは10秒以内に、該表面が、モノマー蒸気含有ガスと接触せしめられることとなる。そして、このモノマー蒸気含有ガスとの接触時間も、特に限定されるものではないものの、モノマー蒸気含有ガス中のモノマーを基材10の表面に対して十分に且つ均一に吸着させるために、また、迅速な作業を行なう上で、かかる接触時間が、有利には、0.5〜10秒程度とされ、より有利には、1〜5秒程度とされるのである。

次いで、かかる基材10の表面に対するモノマー蒸気含有ガスとの接触工程が終了したら、搬送機12を再び作動せしめて、該基材10を、ガス吹出器22の隣りにおいて搬送機12の搬送方向の下流側に配置された紫外線照射器24における紫外線の照射位置、つまりハウジング74内の二つの紫外線ランプ76,76の間まで搬送する。そして、該基材10が、二つの紫外線ランプ76,76の間に到達したら、搬送機12を停止して、紫外線照射位置に止められるようにする一方、前述の如きモノマー蒸気含有ガスとの接触によりモノマーが吸着された基材10の表面に、紫外線が照射されるようにする。これにより、基材10の表面に吸着せしめられたモノマーを、紫外線により光重合せしめて、該表面に、親水性と耐汚染性を有するグラフト重合体層を形成して、該表面を改質するのである。

このように、基材10は、プラズマ照射位置からモノマー蒸気含有ガス接触位置を経て速やかに紫外線照射位置に移行せしめられて、該基材10表面に生成せしめられたラジカルが有効に残存するようになっていることにより、十分に活性化された状態に保持されているため、本工程では、重合開始剤を何等用いることなく、そこに吸着されたモノマーの光重合を速やかに開始させることが出来るのであり、また、気層中での接触処理にて、モノマーの使用量も可及的に少なく抑えることが可能となるのである。

また、この基材10の表面に対する紫外線の照射工程において、表面にモノマーが吸着された基材10を紫外線照射器24の二つの紫外線ランプ76,76の間まで搬送する際には、それと同時に、該基材10に対するモノマー蒸気含有ガスとの接触工程の実施時にプラズマ処理された別の基材10が、ガス吹出器22のノズル72,72の間まで搬送され、またそれと共に、それらとは更に別の基材10が、保持突起14に保持された状態で、プラズマ発生器20,20における各プラズマ吹出口32,32の間まで搬送される。そして、表面にモノマーが吸着された基材10に対して紫外線を照射する一方で、プラズマ処理された基材10の表面に、モノマー蒸気含有ガスを接触せしめると共に、それらとは更に別の基材10の表面に対してプラズマを照射するのである。

なお、本工程において、基材10の表面に吸着されたモノマーを光重合させるために、該表面に照射される紫外線の波長は、何等限定されるものではないが、かかるモノマーを十分に重合させる上で、好ましくは250〜400nm、より好ましくは320〜380nmとされる。また、そのような紫外線の放射照度は、基材10の表面の紫外線照射による劣化を防ぐ上から、好ましくは5〜1000mW/cm2 とされ、更に、より好ましくは、10〜1000mW/cm2 とされる。

また、上述せる如く、本工程では、基材10の表面に生成されたラジカルが活性化されていることにより、重合されるべきモノマーが、重合開始剤を用いることなく、紫外線により効果的に光重合させられ得るところから、かかるモノマーを、重合開始剤の非存在下において、速やかに且つ十分に重合させる上で、該モノマーの活性が低下する前に、該モノマーを光重合させることが望ましいのであり、更に、作業性の面からも、迅速に作業が進められることが好ましいのである。それ故、ここでは、基材10の表面のモノマー蒸気含有ガスとの接触工程の終了後、好ましくは30秒以内、より好ましくは10秒以内に、該表面に対して紫外線が照射されることとなる。

そして、それと同様な理由から、基材10の表面のモノマー蒸気含有ガスとの接触工程と、該表面に対する紫外線の照射工程とを同時に実施する、つまり、基材10の表面にモノマー蒸気含有ガスを接触させて、かかるガス中のモノマーを該表面に吸着させると同時に、該表面に対して紫外線を照射するようにしても良いのである。なお、この場合には、例えば、ガス吹出器22のノズル72,72を、紫外線照射器24のハウジング74内に挿入、配置することにより、プラズマ処理された基材10に対して、該ハウジング74内で、モノマー蒸気含有ガスとの接触と紫外線の照射とが同時に且つ容易に実施されることとなる。

また、本工程において、基材10の表面に対する紫外線の照射時間も、適宜に決定されるところではあるものの、好ましくは1〜90秒程度とされる。何故なら、紫外線照射が1秒よりも短いと、基材10の表面に対する紫外線の照射量が少な過ぎるため、該基材10の表面に吸着されたモノマーの光重合が不十分となって、該表面に対するグラフト重合体層の十分且つ均一な形成が困難となるからであり、また、紫外線照射時間が90秒を越える場合には、基材10の表面に対する紫外線の照射工程、ひいては目的とするコンタクトレンズの製造工程全体を無用に長期化させることとなるからである。なお、同様な理由から、紫外線の照射時間は、3〜60秒程度とされていることが、より望ましいのである。

かくして、かくの如き基材10の表面への紫外線照射工程によって、表面に、親水性と耐汚染性を有するグラフト重合体層を均一に形成せしめ、以て、目的とするコンタクトレンズ82を得るのである。なお、このようにして目的とするコンタクトレンズ82を得る際には、該コンタクトレンズ82を与える基材10の表面に対するプラズマの照射を開始してから、紫外線照射によるモノマーの光重合により、該基材10の表面にグラフト重合体層を形成するまでを、200秒以内、好ましくは180秒以内、より好ましくは90秒以内で行なうことが望ましい。そうすることによって、プラズマの照射にて基材の表面10に生成されるラジカルの存在に基づき、モノマー蒸気含有ガス中のモノマーが確実に且つ安定的に重合せしめられ得るのである。即ち、基材10の表面に、モノマーが十分に吸着され得ると共に、かかる吸着モノマーが紫外線により十分に光重合せしめられ得、以て、該表面に対して、有効なグラフト重合体層が、より一層確実に且つ均一に形成され得ることとなるのである。

そして、かかる基材10の表面への紫外線照射工程が終了したら、搬送機12を再び作動せしめて、製造されたコンタクトレンズ82を、紫外線照射器24の配置位置から、搬送機12による搬送方向の上流側に搬送する一方、該コンタクトレンズ82を与える基材10の表面に対する紫外線の照射時に、モノマー蒸気含有ガスと接触せしめられた基材10と、プラズマ処理された別の基材10を、紫外線照射器24における二つの紫外線ランプ76,76の間と、ガス吹出器22のノズル72,72の間とに、それぞれ搬送し、更にそれと共に、それらとは更に別の基材10を、保持突起14に保持させた状態で、プラズマ発生器20,20の各プラズマ吹出口32,32の間に搬送して、搬送機12を停止する。

このように、本実施形態においては、先ず、基材10の表面に対する大気圧下でのプラズマ処理により、該表面を活性化し、次いで、活性化された基材10の表面にモノマーを吸着させると共に、かかるモノマーを、重合開始剤を用いることなく、紫外線により光重合させることにより、基材10の表面に、親水性と耐汚染性に優れたグラフト重合体層を均一に且つ十分に、しかも容易に形成せしめるようにしたものであるところから、親水性、湿潤性、保水性、耐汚染性、及び生体適合性において優れた特徴が発揮されるコンタクトレンズ82が、確実に且つ容易に製造され得るのである。
