本発明は、弾性部材の収縮力を有効に利用でき、フィット性の高い吸収性物品に関する。

【従来の技術及び発明が解決しようとする課題】
使い捨ておむつなどの吸収性物品においては、着用者の身体とのフィット性を高めて漏れを防止する観点から、例えばおむつにおける左右両側部に一対の立体ガードを設け、該立体ガードの自由端に弾性部材を伸張状態で配しその収縮力を利用して該立体ガードを起立させると共に該自由端にギャザーを形成することが行われてきた。また、おむつにおける脚回りの部位に弾性部材を伸張状態で配しその収縮力を利用してギャザーを形成させることも行われてきた。ギャザーによるフィット性を高めるための一手段として、弾性部材を配するときの伸張応力を高くする方法がある。しかし、弾性部材の伸張応力を単に高くしただけでは、弾性部材の収縮力が過大になり、ギャザーが着用者の身体に食い込み過ぎて、装着感を損ねたり、皮膚に損傷を与えることがある。逆に弾性部材の伸張応力を低く設定し過ぎると、十分なフィット性が得られず、漏れを確実に防止することが出来ない。

従って、本発明は、弾性部材を過度に高い伸張応力で配しなくても十分なフィット性が得られ、漏れを防止し得る吸収性物品を提供することを目的とする。

【課題を解決するための手段】
本発明は、股下部並びに該股下部からそれぞれ前後方向に延びる腹側部及び背側部を具備する実質的に縦長形状の吸収性物品において、前記吸収性物品の所定箇所に、該吸収性物品の長手方向へ延びる弾性部材が伸張状態で配されており、また前記吸収性物品は、その長手方向に曲げ剛性値の高い領域と該領域よりも曲げ剛性値の低い領域とを有すると共に曲げ剛性値の高い前記領域はその曲げ剛性値の損失が10〜60%であり、曲げ剛性値の高い前記領域と曲げ剛性値の前記低い領域との境界部分において、前記吸収性物品が前記弾性部材の収縮力によって屈曲している吸収性物品を提供することにより前記目的を達成したものである。

【発明の実施の形態】
以下本発明を、その好ましい実施形態に基づき図面を参照しながら説明する。図1には本発明の吸収性物品の一例としての使い捨ておむつを引き伸ばした状態でトップシート側からみた平面図が示されている。図2及び図3はそれぞれ、図1に示すおむつの弛緩状態(自然状態)でのII−II線断面図及びIII−III線断面図である。

図1及び図2に示す使い捨ておむつ1は縦長の形状をしており、液透過性のトップシート2、液不透過性のバックシート3及び両シート2,3間に介在された液保持性の吸収体4を有している。吸収体4は、その長手方向がおむつ1の長手方向と一致する長方形となっている。トップシート2及びバックシート3は同形で、長手方向の中央部が内方に湾曲してくびれた砂時計形状をしており、おむつ1の輪郭をなしている。そして、おむつ1における側縁がくびれた領域が、おむつ1の股下部Cを構成しており、該股下部Cからそれぞれ前後方向に延びる領域が腹側部A及び背側部Bを構成している。

吸収体4はトップシート2及びバックシート3よりも小さな寸法となっている。トップシート2及びバックシート3は吸収体4の左右側縁から側方に延出しており、延出したトップシート2及びバックシート3が互いに接合されてサイドフラップ5,5を形成している。サイドフラップ5には、おむつ1の長手方向に延びる複数本の弾性糸7が伸張状態で配されている。弾性糸7はサイドフラップ5を構成するトップシート2とバックシート3との間に挟持固定されている。おむつ1の弛緩状態においては、弾性糸7が収縮してサイドフラップ5にレッグギャザー(図示せず)が形成される。弾性糸7は10〜500gf、特に50〜250gf程度の伸張応力で配されている。またトップシート2及びバックシート3は吸収体4の前後端縁から前後方向に延出しておりウエストフラップ6,6を形成している。

背側部Bにおける左右両側縁部には、それぞれテープファスナー等からなる一対の止着具11が取り付けられている。一方、腹側部Aにおけるバックシート3上には、矩形のランディングテープ等からなる被着具(図示せず)が貼付されている。そして、おむつ1が着用される際に、止着具11が被着具上に止着するようになされている。

おむつ1のサイドフラップ5においては、該サイドフラップ5を構成するトップシート2上に細帯状の立体ガード形成用シート8が配されている。立体ガード形成用シート8は、その外側寄りの領域が長手方向に亘ってトップシート2に接合されている。一方、内側寄りの領域は、長手方向に亘って(但し、前後端部を除く)トップシート2から離間した自由状態となっている。そして、自由状態となっている立体ガード形成用シート8の内側縁はスリーブ状に折り返され、折り返された内部に、おむつ1の長手方向に延びる複数本の弾性糸9が伸張状態で接合固定されている。弾性糸9は5〜300gf、特に15〜150gf程度の伸張応力で配されている。おむつ1の弛緩状態においては、弾性糸9が伸縮して、自由状態となっている立体ガード形成用シート8を上方に引き上げ、立体ギャザーが形成されると共に、図2及び図3に示すように立体ガード10が形成される。

吸収体4は、下部吸収体4a及び該下部吸収体4a上に配置されたシート状吸収材4bから構成されている。下部吸収体4a及びシート状吸収材4bは何れもその長手方向がおむつ1の長手方向と一致する長方形となっている。シート状吸収材4bは下部吸収体4aよりも小寸法となっている。即ち、シート状吸収材4bはその長さ及び幅の何れもが下部吸収体4aの長さ及び幅よりも小さくなっている。下部吸収体4aはおむつ1の腹側部Aから背側部Bに亘って配されている。一方、シート状吸収材4bは、その背側部B側の端縁が、下部吸収体4aの背側部B側の端縁とほぼ一致するように下部吸収体4a上に載置され、おむつ1の股下部Cから背側部Bに亘って配されている。

シート状吸収材4bとしては、曲げ剛性値の高いものが用いられる。その結果、おむつ1は、図1に示すように、その長手方向に、股下部Cの一部及び背側部Bから構成される曲げ剛性値の高い領域H(以下、この領域を高剛性領域という)と、股下部Cの一部及び腹側部Aから構成され且つ高剛性領域Hよりも曲げ剛性値の低い領域L(以下、この領域を低剛性領域という)とを有する。つまり、高剛性領域Hが、股下部Cから背側部Bに亘って存していると共に、低剛性領域Lが股下部Cから腹側部Aに亘って存している。そして、図1に示すように、高剛性領域Hと低剛性領域Lとの境界部分Kが、おむつ1の幅方向に形成される。該境界部分Kはおむつ1の股下部Cに存している

このように、おむつ1においては、高剛性領域Hと低剛性領域Lとで、おむつ1の曲げ剛性値に差が生じている。その結果、境界部分Kにおいて、おむつ1は屈曲し易くなっている。本発明においては、この剛性値の差及び伸張状態で配された弾性糸7,9の収縮力を利用して、図2に示すようにおむつ1を、境界部分Kの位置でトップシート側、即ち着用者対向面側に屈曲させている。この場合、高剛性領域Hはその高剛性の故に弾性糸7,9の収縮力に抗して殆ど変形せずほぼ平面形態を保っており、低剛性領域Lが主として変形する。この屈曲及び変形によって弾性糸7,9の収縮方向が制御され、弾性糸7,9の収縮力を無駄なく有効に利用できる。従って、弾性糸7,9の伸張応力を過度に高く設定しなくても十分なフィット性が得られ、漏れが確実に防止される。その上、立体ガード10の起立性が極めて良好となり、漏れが一層確実に防止される。特に境界部分Kにおいては立体ガード10の起立高さが非常に高くなり、漏れが最も発生し易い股下部Cにおける漏れが効果的に防止される。剛性値の差に起因する境界部分が存在しない従来のおむつにおいては、弾性糸などの弾性部材の収縮力によっておむつ全体が縮んでしまい。弾性部材の収縮方向を制御できない。

更におむつ1においては、変形し難い領域である高剛性領域Hがおむつ1の股下部Cから背側部Bにかけての領域に位置しているので、仰向で寝ることの多い新生児や老人に対する漏れ防止効果が特に高い。

高剛性領域Hと低剛性領域Lとの曲げ剛性値の差を利用しておむつ1を効果的に屈曲させるために、高剛性領域Hはその曲げ剛性値の損失が10〜60%であることが必要であり、22〜55%、特に20〜50%であることが好ましい。高剛性領域Hの曲げ剛性値の損失が60%超であると、弾性部材の収縮に抵抗する剛性値の減衰が大きく、弾性部材の収縮に抵抗できなく変形してしまい、本発明の所望の効果が発揮されない。曲げ剛性値の損失が10%未満であると、おむつが着用者の体に沿わず、フィット性が悪くなる。高剛性領域Hは着用者の動きや体型に対して所望の効果を発揮できる程度の範囲内で変形ができ、フィット性が悪くならない程度で且つ着用者が不快に感じることがない程度に高剛性を有していることが望ましい。

高剛性領域Hの曲げ剛性値そのものは、20〜200gf、特に30〜150gf、とりわけ50〜100gfであることが、曲げ剛性値の差を利用したおむつ1の屈曲が効果的に起こる点から好ましい。

低剛性領域Lは高剛性領域Hよりも曲げ剛性値が低いことが必要である。特に、低剛性領域Lの曲げ剛性値の損失は、高剛性領域Hにおける曲げ剛性値の損失よりも大きいことが好ましく、具体的には低剛性領域Lの曲げ剛性値の損失が、高剛性領域Hにおける曲げ剛性値の損失の105〜200%、特に110〜180%、とりわけ120〜165%であると、曲げ剛性値の差を利用したおむつ1の屈曲が効果的に起こる点から好ましい。同様の理由により、低剛性領域Lの曲げ剛性値そのものは、10〜190gf、好ましくは15〜150gf、特に好ましくは20〜100gfであることが好ましい。また低剛性領域Lの曲げ剛性値は、高剛性領域Hの曲げ剛性値の10〜70%、特に20〜55%であることが好ましい。

曲げ剛性値及びその損失は次の方法で測定される。測定には、テンシロン試験機〔(株)オリエンテック社製のRTC−1150A〕を用いる。3点曲げ補助金具を取り付けたテンシロン試験機の外観模式図を図4に示す。3点曲げ支持台は、一対の下部支持台21,21と、両支持台21間に挿入可能に配された板状の上部圧子22とから構成されている。上部圧子22は試験機のロードセル20に取り付けられている。ロードセル20は5kgのものを使用する。荷重レンジは500gfに設定することが好ましい。上部圧子22のエッジ部の半径はR1=5.0±0.1mmとする。一方、支持台21のエッジ部の半径はR2=5.0±0.2mmとする。下部支持台21,21間の間隔Lは40mmとする。

おむつからギャザー部分を取り除いた後、おむつの所定部分から長手方向に80mm、幅方向に50mmの試験片を切り出す(トップシートからバックシートまでを含む)。おむつが折り畳まれて包装されている場合、折り畳みにより生じた折れ目が試験片にはいらないように留意する。高剛性領域と低剛性領域は別々に切り出す。前記サイズで試験片を切り出したときに両領域が混在してしまう場合には、混在しないようなサイズに切り出して測定し、測定値を試験片の前記サイズに換算する。

試験片の長さ方向が支持台21,21の両エッジ間を渡すように該試験片を下部支持台21上に置く。このとき、試験片の幅方向中央部が下部支持台の中央部と一致するようにに位置するように且つ試験片の横中心線に沿って上部圧子22が当接するように、試験片の載置位置を調整する。測定開始前にロードセルの荷重値を0に補正する。次いでロードセルの荷重値が1.0gfとなるように上部圧子22を試験片上に慎重に且つ軽く接触させる。この時の試験片の変位量を0に補正する。

準備が完了したら、速度30mm/minで上部圧子22を降下させて試験片を下に凸となるように曲げる。上部圧子22の降下距離は20mmとする。上部圧子22が20mmまで降下した時点で、上部圧子22を降下速度と同速度で上昇させ曲げ負荷を開放する。変位量が0まで戻ったら、再び上部圧子22を降下させる。この操作を合計3回連続して繰り返す。そして、データ処理システム〔(株)エー・アンド・デイ社製の汎用試験機データ処理システム「サイクル試験用アドオン(MSAT0004)」〕を用いて荷重のヒステリシス曲線を得る。これに代えて記録計のチャート紙にヒステリシス曲線を描いてもよい。データ処理システムの設定として、初荷重点2gfとする。

このようにして測定された荷重のヒステリシス曲線の一例を図5に示す。第1回目の降下過程での荷重値に対して第3回目の降下過程での荷重値は全域を通じて小さくなることが判る。曲げ剛性値の損失は、第1回目の降下過程10mm地点での荷重値をL1、第3回目の降下過程10mm地点での荷重値L3としたとき、次式で表される。

高剛性領域Hの長さLHと低剛性領域Lの長さLLとの比(LH/LL)も、曲げ剛性値の差を利用したおむつ1の屈曲及び立体ガード10の起立性に重要である。具体的には、LH/LLが0.2〜3、特に0.3〜2.5、とりわけ0.5〜2であると、境界部分Kを介して立体ギャザーの収縮方向を効率的に制御できることから好ましい。また、おむつ内に高剛性領域H及び低剛性領域Lが複数あってもよく、境界部分も複数あってもよい。例えば、腹側部Aと背側部Bに高剛性領域Hが配され、股下部Cに低剛性領域Lが配されている場合も同様の効果が得られる。

シート状吸収材4bの曲げ剛性値を高くするためには、該シート状吸収材4bが、合成繊維のエアレイド不織布からなる層を有することが有効であることが本発明者らの検討により判明した。また、シート状吸収材4bが、前記エアレイド不織布からなる層及びパルプ繊維からなる層を一体化してなる構造であることが有効であることも判明した。特に、シート状吸収体4bは、そのパルプ繊維からなる層が下部吸収体4aに対向するように該下部吸収体4a上に配されていることが、吸収性能の向上の点から有効であることも判明した。

詳細には、シート状吸収材4bは図6に示すように3層構造となっており、各層は互いに接合されて一体化している。各層はそれぞれ上層としての液透過層12、中間層としての液拡散層13及び下層としての液保持層14からなる。各層は何れも繊維材料から構成されている。おむつ1に組み込まれる場合、シート状吸収材4bは、液透過層12が着用者に対向し、液保持層14が下部吸収体4aに対向するように配される。以下、各層の詳細について説明する。

液透過層12はエアレイド不織布からなる。エアレイド不織布は、所定長さの繊維を解繊して空気の流れにのせて搬送し、金網又は細孔を有するスクリーンを通過させた後、ワイヤーメッシュ上に落下堆積させるエアレイ法によりウエブを形成し、該ウエブにおける前記繊維同士の交点を熱融着性繊維により熱融着させたものであるか、又はエマルジョンバインダーで繊維交点を結合させて形成されたものである。エアレイ法で製造された不織布は、不織布の流れ方向、幅方向及び厚み方向へ繊維をランダムに三次元配向させることが可能である。そのため、該不織布からなる液透過層12は、嵩高で、大きな繊維間距離が確保される。その結果、トップシート2を透過してきた液が素早く透過し且つ液戻りも起こりにくい。特に、エアレイド不織布の構成繊維として繊度3〜25dtex、特に5〜15dtex程度の太めのものを用いることで、シート状吸収材4bの曲げ剛性値を適切な範囲とすることができる。また繊維の結合方法としてエマルジョンバインダーを用いることで、シート状吸収材4bの曲げ剛性値を一層適切な範囲とすることができる。

エアレイド不織布を構成する繊維としては、ポリプロピレン、高密度ポリエチレン、中密度ポリエチレン、低密度ポリエチレン、線状低密度ポリエチレン、プロピレンとαオレフィンとからなる結晶性プロピレン共重合体等のポリオレフィン類;ポリアミド類;ポリエチレンテレフタレート、ポリブチレンテレフタレート、ジオールとテレフタル酸/イソフタル酸等とを共重合した低融点ポリエステル、ポリエステルエラストマー等のポリエステル類などの各種合成繊維が挙げられる。

また液拡散層13は、セルロース系繊維及び高吸収性ポリマーの粒子の混合物をエアレイ法で堆積させて形成されていてもよい。この場合、セルロース系繊維と高吸収性ポリマーとの重量比(前者/後者)は1/5〜10/1、特に1/2〜5/1であることが液を効率的に拡散し得る点から好ましい。

セルロース系繊維としては、木材パルプや植物パルプなどのパルプ繊維、及びレーヨンなどを用いることができる。パルプ繊維を用いる場合、該パルプ繊維は架橋されていてもよい。高吸収性ポリマーとしては、当該技術分野において通常用いられれているものを適宜用いることができる。例えば、ポリアクリル酸ソーダ、(アクリル酸−ビニルアルコール)共重合体、ポリアクリル酸ソーダ架橋体、(デンプン−アクリル酸)グラフト重合体、(イソブチレン−無水マレイン酸)共重合体及びそのケン化物、ポリアクリル酸カリウム、並びにポリアクリル酸セシウム等が挙げられる。

液保持層14はその坪量が50〜400g/m2、特に80〜250g/m2であることが、液を効率的に保持固定し得る点及びシート状吸収材4bの曲げ剛性値を適切な範囲とし得る点から好ましい。液保持層14におけるセルロース系繊維と高吸収性ポリマーとの重量比(前者/後者)は、1/10〜10/1、特に1/5〜5/1であることが好ましい。

液透過層12,液拡散層13及び液保持層14に含有されるバインダー繊維としては、融点の異なる低融点樹脂と高融点樹脂とからなり且つ該低融点樹脂が繊維表面の少なくとも一部を形成している熱融着性複合繊維が好適に用いられる。低融点樹脂/高融点樹脂の組み合わせとしては、高密度ポリエチレン/ポリプロピレン、低密度ポリエチレン/ポリプロピレン、ポリプロピレン・エチレン・ブテン−1結晶性共重合体、高密度ポリエチレン/ポリエチレンテレフタレート、ナイロン−6/ナイロン−66、低融点ポリエチレン/ポリエチレンテレフタレート、ポリプロピレン/ポリエチレンテレフタレート、低融点ポリエチレンテレフタレート/ポリエチレンテレフタレート等が例示できる。熱融着性複合繊維の形態は、並列型、鞘芯型、偏心鞘芯型、三層以上の多層型、中空並列型、中空鞘芯型、異形鞘芯型、海島型等で且つ低融点樹脂が繊維表面の少なくとも一部を形成した構造であれば良い。熱融着性複合繊維のうち好ましいものは、高密度ポリエチレン、線状低密度ポリエチレン、エチレン・ブテン−1結晶性共重合体から選ばれる何れかの1種の熱可塑性樹脂を低融点樹脂とし、ポリプロピレン又はポリエチレンテレフタレートを高融点樹脂とする並列型、鞘芯型、偏心鞘芯型の複合繊維である。

エマルジョンバインダーとしては、水系エマルジョンバインダー及び有機溶剤系のエマルジョンバインダーの何れもを用いることができるが、取り扱い性や安全性等の点から水系エマルジョンバインダーを用いることが好ましい。バインダー成分としては、アクリル系樹脂、酢酸ビニル系樹脂、スチレンブタジエン系樹脂などを用いることができる。

シート状吸収材4bは、その全坪量が100〜450g/m2、特に150〜400g/m2であり、その厚みが0.5〜6mm、特に2〜5mmであることが、吸収性、フィット性及び装着感の点から好ましい。

シート状吸収材4bは以下の方法で好適に製造される。先ず、パルプ繊維及び高吸収性ポリマーの粒子の混合物をエアレイ法によって堆積させる。その上に、パルプ繊維をエアレイ法によって堆積させる。このようにして得られた2層構造の堆積物にエマルジョンバインダーをスプレー塗布し、更に所定温度の熱風で加熱して各層内のパルプ繊維をバインダーで結合させると共に層間のパルプ繊維をバインダーで結合させ、液拡散層と液保持層とが一体化したシートを得る。次いで、このシートにおける液拡散層上に、エアレイ法によって所定の合成繊維を堆積させる。然る後、エマルジョンバインダーをスプレー塗布し、更に所定温度の熱風で加熱して堆積層内の合成繊維をバインダーで結合させて液透過層を形成すると共に液透過層の構成繊維と液拡散層の構成繊維とをバインダーで結合させる。これによって、液透過層、液拡散層及び液保持層が一体化してなるシート状吸収材が得られる。

別法としてエマルジョンバインダーに代えてバインダー繊維を用いた方法を用いることもできる。先ず、パルプ繊維、高吸収性ポリマーの粒子及びバインダー繊維の混合物をエアレイ法によって堆積させる。その上に、パルプ繊維及びバインダー繊維の混合物をエアレイ法によって堆積させる。このようにして得られた2層構造の堆積物を所定温度の熱風で加熱して各層内のパルプ繊維をバインダー繊維で結合させると共に層間のパルプ繊維をバインダー繊維で結合させ、液拡散層と液保持層とが一体化したシートを得る。次いで、このシートにおける液拡散層上に、エアレイ法によって所定の合成繊維及びバインダー繊維の混合物を堆積させる。然る後、所定温度の熱風で加熱して堆積層内の合成繊維をバインダー繊維で結合させて液透過層を形成すると共に液透過層の構成繊維と液拡散層の構成繊維とをバインダー繊維で結合させる。これによって、液透過層、液拡散層及び液保持層が一体化してなるシート状吸収材が得られる。
