【発明の属する技術分野】
本発明は、多層シート、この多層シートを熱成形して得られる熱成形容器、この熱成形容器を有する易開封性包装体及び蓋材に関する。

【背景技術】
従来から、各種食品等の包装には、被包装物収納用の凹部及び凹部の開口周縁に設けられたフランジ部を有する容器と、容器のフランジ部にシールされる蓋材とからなる包装体が用いられている。
収納された被包装物を保存する観点から、蓋材はフランジ部に強固にシールされ、高い密封性を有することが好ましい。一方、蓋材を開封する際には、蓋材を容易に開封できることが望まれており、高い密封性と、易開封性の両性質を満たす包装体が望まれている。

このような両性能を有する包装体として、易開封性包装体が提案されている。易開封性包装体としては、多層からなる容器を用い、容器の開口部周縁に設けられたフランジ部の表面層(フランジ部の上面側の層)に環状の切込部を形成し、この切込部の外周側に蓋材をフランジ部に強力にシールして密封したものがある(従来例1)。開封時には、蓋材にシールされたフランジ部の表面層を蓋材フィルムと一体的に剥離する構造となっている。
また、容器の表面層の原料樹脂としてポリオレフィン樹脂にエラストマーを配合したものを使用し、樹脂の強度を低下させ、開封時に表面層内に凝集剥離を起こさせて、蓋材を容易に取り外すものもある(従来例2)。

【発明が解決しようとする課題】
従来例1の包装体は高い密封性と、易開封性との両性能を満たす点で大変優れたものであるが、次のような問題点がある。
開封を容易にするためには、容器のフランジ部の表面層に切込部を形成し、この切込部の外周側にのみ蓋材をヒートシールする必要がある。従って、切込部を形成しなければならず、容器の製造に手間がかかる。また、切込部の位置がずれると、切込部に蓋材がシールされたりして、密封性が低下したり、易開封性が得られなくなることがあるという問題もある。
従来例2の包装体では、切込部を形成する必要がないので、容器の製造に手間はかからないものの、密封性が充分でないという問題がある。
さらに、このような易開封性包装体は、用途の多様化に伴い、剛性、耐熱性、耐油性のバランスに優れたものが望まれている。

本発明の目的は、高い密封性と、易開封性を備え、製造に手間がかからず、剛性、耐熱性、耐油性のバランスに優れた熱成形容器、易開封性包装体、蓋材及びこれらを成形できる多層シートを提供することである。

【課題を解決するための手段】
そのため、本発明は以下の構成を採用して前記目的を達成しようとするものである。
具体的には、本発明の多層シートは、多数の層で構成される多層シートであって、基材層と、中間層と、表面層の少なくとも三層を有し、前記基材層は、ポリスチレン系樹脂を含有し、前記中間層は、ポリスチレン系樹脂を40wt%から80wt%、ポリプロピレン系樹脂を15wt%から40wt%、スチレン系エラストマーを5wt%から20wt%含有し、前記表面層は、ポリプロピレン系樹脂を50wt%から95wt%、エチレン−アクリル酸系共重合体5wt%から50wt%含有することを特徴とする。

ここで、多層シートは三層以上であればよく、基材層の中間層と反対側の面に他の樹脂層を形成してもよい。他の樹脂層としては、ポリオレフィン層、ポリスチレン層、これらの混合樹脂層、ガスバリア層、接着性樹脂層等があげられる。
表面層のポリオレフィン系樹脂としては、ポリプロピレン系樹脂、高密度ポリエチレン(HDPE)があげられるが、特にポリプロピレン(PP)が好ましい。ポリプロピレンとしては、ホモポリプロピレン、ランダムポリプロピレン、ブロックポリプロピレン等があげられる。

中間層のポリスチレン系樹脂としては、ハイインパクトポリスチレン(HIPS)、汎用ポリスチレン(GPPS)、これらの混合樹脂等があげられる。なかでもハイインパクトポリスチレンが特に好ましい。
スチレン系エラストマーとしては、水添スチレン系共役ジエンブロック共重合体が好ましい。例えば、スチレン−ブタジエンブロック共重合体、スチレン−イソプレンブロック共重合体、スチレン−ブタジエン−イソプレンブロック共重合体等を完全に水添したもの、あるいは95%以上水添したものがある。具体的には、スチレン−エチレン−ブチレン−スチレン共重合体(SEBS)、スチレン−エチレン−プロピレン−スチレン(SEPS)、スチレン−エチレン−ブチレン−エチレン−プロピレン−スチレン(SEBEPS)等がある。
その他、中間層は、ポリプロピレン系樹脂を含有する。

基材層には、必要に応じてスチレン系エラストマー等のエラストマーや、ポリオレフィン系樹脂を配合してもよい。

このような多層シートの表面層のエチレン−アクリル酸系共重合体の含有量は5wt%から50wt%である。なかでも、特に10wt%から40wt%であることが好ましい。エチレン−アクリル酸系共重合体を5wt%未満とし、ポリプロピレン系樹脂を95wt%よりも多くすると、蓋材を剥離することが難しくなる。また、表面層のエチレン−アクリル酸系共重合体を50wt%よりも多くし、ポリプロピレン系樹脂を50wt%未満とすると、多層シートを容器とした場合、耐熱性、耐油性、密封性に問題が生じる。

本発明では、エチレン−アクリル酸系共重合体の含有量を上記範囲内とすることで、例えば、表面層が容器の内表面側となるように容器を成形して表面層に蓋材をシールした場合、充分な密封性を得ることができる。また、開封時には、表面層のうち、蓋材にシールされた端部分が切れて、蓋材と共にはがれることとなり、この多層シートから易開封性を有する容器を得ることが可能となる。このように、この多層シートから得られた容器は、表面層の蓋材にシールされた部分が蓋材と共にはがれる構造となっており、表面層にノッチを形成する必要がないので、容器の製造に手間がかからない。

また、表面層は、ポリプロピレン系樹脂を含有しているため、耐熱性、耐油性に優れたものとすることができる。この多層シートで容器を成形した場合、表面層は容器の内表面側となり、食品等の被包装物に接するため、表面層が耐熱性、耐油性に優れることは、特に有用である。

また、中間層は、ポリスチレン系樹脂を40wt%から80wt%含有するが、50wt%から70wt%含有することが特に好ましい。また、中間層は、ポリプロピレン系樹脂を15wt%から40wt%含有するが、17wt%から35wt%含有することが特に好ましい。さらに、スチレン系エラストマーを5wt%から20wt%含有するが、7wt%から15wt%含有することが特に好ましい。

ポリスチレン系樹脂を上記範囲よりも多く含有させ、ポリプロピレン系樹脂やスチレン系エラストマーを上記範囲よりも少なくすると、表面層との接着性低下による密封性不良や、耐熱性に劣るものとなる。また、ポリプロピレン系樹脂を上記範囲よりも多く含有させ、ポリスチレン系樹脂やスチレン系エラストマーを上記範囲よりも少なくすると、基材層との接着性低下や、剛性が低下する虞がある。
前述した割合で、ポリスチレン系樹脂、ポリプロピレン系樹脂、スチレン系エラストマーを含有させることで、剛性、耐熱性、耐油性のバランスに優れたものとすることができる。
さらに、基材層はポリスチレン系樹脂を含有するものであるため、多層シートの剛性を向上させることができる。

前述したように、前記中間層及び前記表面層は、ポリプロピレン系樹脂を含有する。
ポリプロピレン系樹脂は、特に、耐熱性、耐油性に優れ、剛性も高いので、中間層及び表面層にポリプロピレン系樹脂を含有する多層シートは包装体の材料として特に好適である。

また、前記表面層のエチレン−アクリル酸系共重合体は、エチレン−アクリル酸共重合体、エチレン−メタクリル酸メチル共重合体、エチレン−メタクリル酸エチル共重合体、エチレン−アクリル酸エステル−無水マレイン酸共重合体、エチレン−アクリル酸共重合体の金属塩の少なくとも何れか一つからなるものであることが好ましい。

このようなエチレン−アクリル酸系共重合体を表面層に添加することで、例えば、容器を成形した際に、表面層と、蓋材との密着性と、易開封性とを向上させることができる。なかでも、エチレン−アクリル酸系共重合体としてエチレン−アクリル酸エステル−無水マレイン酸共重合体を使用することが好ましい。エチレン−アクリル酸エステル−無水マレイン酸共重合体としては、融点(DSCにより測定)が70℃から120℃、好ましくは、80℃から110℃であり、MFR(JIS K6760)が2g/10分から50g/10分、好ましくは、3g/10分から20g/10分であるものがよい。

さらに、前記基材層の中間層と反対側の面には少なくともガスバリア層が設けられていることが好ましい。
ガスバリア層は、酸素や水蒸気の難透過性を有する樹脂からなる層であればよく、例えば、エチレン−ビニルアルコール共重合体、ナイロン、ポリエチレンテレフタレートを使用できる。
本発明では、多層シートをガスバリア層を有するものとしているため、この多層シートで容器や袋等を形成した場合に、被包装物の腐敗や乾燥等を防止できる。

本発明の熱成形容器は、被包装物収納用の凹部と、この凹部の開口周縁に設けられたフランジ部とを有する熱成形容器であって、請求項1から3の何れかに記載の多層シートを熱成形してなり、内表面側に前記表面層が配置されていることを特徴とする。

熱成形方法としては、真空成形、圧空成形、真空圧空成形等が考えられる。
以上の様な多層シートを熱成形して得られる熱成形容器は、前述した多層シートにおける作用効果と同様の作用効果を奏することができる。つまり、この熱成形容器は、高い密封性と、易開封性を備え、製造に手間がかからず、剛性、耐熱性、耐油性のバランスに優れたものとなる。

本発明の易開封性包装体は、被包装物収納用の凹部及びこの凹部の開口周縁に設けられたフランジ部を有する容器と、容器の凹部の開口を塞ぐ蓋材とを有する易開封性包装体であって、前記容器は、請求項4に記載の熱成形容器であり、前記容器のフランジ部に前記蓋材がシールされることを特徴とする。
このような易開封性包装体は、前述した熱成形容器と同様の作用効果を奏することができる。

上述した多層シートを成形した蓋材を容器のフランジ部にシールした場合、開封時には、蓋材の表面層のうち、フランジ部にシールされた部分が切れてフランジ部側に残り、蓋材がはがれる。また、上述した多層シートを蓋材として使用しているため、表面層とフランジ部の接着強度は高いものとなっている。従って、この蓋材を使用して包装体を構成した場合、高い密封性と、易開封性を備えたものとすることができる。また、この蓋材を用いた場合には、容器にノッチを形成する必要がないので、容器の製造に手間を要しない。
さらに、多層シートは、剛性、耐熱性、耐油性のバランスに優れているので、剛性、耐熱性、耐油性等が良好な蓋材とすることができる。

【発明の実施の形態】
以下、本発明の実施形態を図面に基づいて説明する。
図1には、本実施形態の多層シート1が示されている。多層シート1は、基材層13と、中間層12と、表面層11とを有している。そして、基材層13の中間層12側の面と反対側の面には、接着性樹脂からなる接着層14を介してガスバリア層15が設けられている。さらに、ガスバリア層15の基材層13側の面と反対側の面には接着性樹脂からなる接着層16を介して基材層13及び中間層12と同じ成分からなる外層17及び最外層18が設けられている。

表面層11は、ポリプロピレン系樹脂を50wt%から95wt%、エチレン−アクリル酸エステル−無水マレイン酸共重合体を5wt%から50wt%含有している。なかでも、エチレン−アクリル酸エステル−無水マレイン酸共重合体を10wt%から40wt%とすることが好ましい。エチレン−アクリル酸エステル−無水マレイン酸共重合体としては、融点(DSCにより測定)が70℃から120℃、好ましくは、80℃から110℃であり、MFR(JIS K6760)が2g/10分から50g/10分、好ましくは、3g/10分から20g/10分であるものがよい。

基材層13は、ポリスチレン系樹脂を含有する。
ガスバリア層15は、酸素や水蒸気の難透過性を有する樹脂からなる層であり、例えば、エチレン−ビニルアルコール共重合体、ナイロン、ポリエチレンテレフタレートを使用できる。

このような8層構造の多層シート1は、Tダイを用いた多層押出成形法により成形される。すなわち、各層11〜18に対応した押し出し機を5台使用し、各押し出し機から押し出された各層11〜18をTダイに入る直前に設けた特殊ブロックで合流させて多層成形する。

図2にこのような多層シート1を用いて成形した易開封性包装体2を示す。
易開封性包装体2は、容器21と、容器21の開口を覆う蓋材22とを有する。容器21は、被包装物収納用の凹部211及びこの凹部211の開口周縁に形成されたフランジ部212とを備える。
凹部211は有底の円筒状であり、フランジ部212は、凹部211の開口から水平方向に外側に延出したフラットフランジである。
図3に示すように、容器21は、多層シート1を熱成形してなる熱成形容器であり、多層シート1の表面層11が容器21の凹部211の内表面側に配置されている。容器21の熱成形方法としては、多層シート1を容器外形状に形成されたキャビティ内にプラグで予備伸張し、その後、圧空成形や真空成形等を行うプラグアシスト成形が考えられる。

蓋材22は、容器21のフランジ部212の外径よりも大きな外径を有している。この蓋材22は、三層構造であり、ポリプロピレン系のシーラントフィルム層221と、ポリエチレンテレフタレート層222とを接着剤223を介して構成したものである。
このような蓋材22は、その容器21のシーラントフィルム層221をフランジ部212の表面層11にヒートシールすることで、容器21に取り付けられる。ヒートシール温度は、170℃から230℃が好ましく、190℃から210℃が特に好ましい。
このようにして容器21に取り付けられた蓋材22の端部の任意の位置を手で引っ張ると、フランジ部212の表面層11の蓋材22にシールされた部分が切れて蓋材22と共にはがれる。

従って、本実施形態によれば、以下の効果を奏することができる。
表面層11のエチレン−アクリル酸エステル−無水マレイン酸共重合体が5wt%未満とし、ポリプロピレン系樹脂が95wt%よりも多い場合には、表面層11の強度が高くなり、開封時の切断が難しく、開封強度が大きくなり、易開封性が得られなくなる。また、表面層11のエチレン−アクリル酸エステル−無水マレイン酸共重合体を50wt%よりも多くし、ポリプロピレン系樹脂を50wt%未満とすると、表面層11の強度及び耐熱性が低下し、蓋材22との接着強度が得られず、密封性に問題が生じる。本発明では、エチレン−アクリル酸エステル−無水マレイン酸共重合体の含有量を5wt%から50wt%とすることで、易開封性と、密封性とを有する容器21を得ることができる。

また、開封時に蓋材22をはがすように力を加えると、フランジ部212の表面層11の蓋材22にシールされた部分が切れて蓋材22と共にはがれる。従って、ノッチを形成する必要がないので、容器21、さらには易開封性包装体2の製造に手間を要しない。

また、本実施形態では、中間層12は、ポリスチレン系樹脂を40wt%から80wt%、ポリプロピレン系樹脂を15wt%から40wt%、スチレン系エラストマーを5wt%から20wt%含有するものとした。
ポリスチレン系樹脂を80wt%よりも多く含有させ、ポリプロピレン系樹脂やスチレン系エラストマーを上記範囲よりも少なくすると、耐熱性に劣るものとなる。また、ポリプロピレン系樹脂を上記範囲よりも多く含有させ、ポリスチレン系樹脂やスチレン系エラストマーを上記範囲よりも少なくすると、剛性が低下する虞がある。
前述した割合で、ポリスチレン系樹脂、ポリプロピレン系樹脂、スチレン系エラストマーを含有させることで、容器21を剛性、耐熱性、耐油性のバランスに優れたものとすることができる。

さらに、基材層13はポリスチレン系樹脂を含有するものであるため、剛性に優れた容器21とすることができる。
また、表面層11、中間層12はポリプロピレン系樹脂を含有しており、ポリプロピレン系樹脂は、特に耐熱性、耐油性に優れ、剛性も高いので、容器21を耐熱性、耐油性、剛性に優れたものとすることができる。
さらに、多層シート1はガスバリア層15を有するものとしたため、容器21内の被包装物の腐敗や乾燥等を防止できる。

なお、本発明は前述の実施の形態に限定されるものではなく、本発明の目的を達成できる範囲での変形、改良等は本発明に含まれるものである。
例えば、前記実施形態では、多層シート1は8層構造としていたが、少なくとも、基材層13、中間層12、表面層11の三層を有していればよく、ガスバリア層15等は有していなくてもよい。このようにすれば、多層シートの原料コストの低減を図ることができる。

さらに、前記実施形態では、多層シート1から容器21を成形したが、蓋材を多層シート1で成形してもよい。この場合、表面層11を容器のフランジ部にシールされる面として使用する。開封時に蓋材をはがすように力を加えると、蓋材の表面層のうち、容器のフランジ部にシールされた部分が切れて、表面層の一部が容器のフランジ部に残り、蓋材がはがれることとなる。また、多層シート1から容器や蓋材でなく、袋等を成形してもよい。

以下、実施例及び比較例を挙げて本発明をより具体的に説明する。
[実施例1]
(多層シート1)
前記実施形態に示した8層構造の多層シート1をTダイを用いた多層押出成形法により成形した。

多層シートに用いたポリプロピレン樹脂は、出光石油化学社製の商品名704NP(MFR=8.3g/10分)である。また、エチレン−アクリル酸エステル−無水マレイン酸共重合体は、日本ポリオレフィン(株)製の商品名レクスパールET182(MFR=8g/10分 融点99℃)である。ハイインパクトポリスチレンは、出光石油化学社製の商品名ET63(MFR=2.5g/10分)、汎用ポリスチレンは、出光石油化学社製の商品名HH30E(MFR=3.8g/10分)、スチレン−エチレン−ブチレン−スチレン共重合体はJSR社製の商品名JT−82SP(MFR=4.2g/10分)である。

(易開封性包装体2)
上記多層シート1を用い、プラグアシスト成形により、容器21を得た。容器21の凹部211は、開口径100mm、底径90mm、フランジ部212の幅は10mmであった。
この容器21に蓋材22を190℃、シール圧0.3MPa、シール時間2秒でヒートシールした。蓋材22は、ポリプロピレン系のシーラントフィルム層221と、ポリエチレンテレフタレート層222とを接着剤223を介して構成したものであり、厚さ寸法が100μmである。

[実施例2]
(多層シート1)
接着層14,16の原料樹脂をポリスチレン樹脂用接着樹脂100wt%(東ソー社製 商品名 MX−13 MFR=3.8g/10分)とした。
また、ガスバリア層15の原料樹脂をエチレン−ビニルアルコール共重合体(クラレ社製 商品名エバールJ)100wt%とした。他の条件は実施例1と同様である。
(易開封性包装体2)
実施例1と同様に多層シート1から容器21を得て、この容器21に蓋材22をヒートシールした。

実施例1で使用した多層シート1を用い、実施例1と同様の容器21を製造した。
また、以下の多層構成のシートから、蓋材を作成した。この多層シートは、表面層と、中間層と、基材層とを備えるものである。

このような多層シートから製造される蓋材は、容器21の開口を塞ぐとともに、容器21のフランジ部212にヒートシールされる平面略円形形状の本体部と、この本体部から外方に延びるタブとを備える。なお、本体部の径は98mmである。
(易開封性包装体)
以上のような、蓋材の表面層を容器21のフランジ部212にヒートシールした。ヒートシール温度230℃、シール圧0.3MPa、シール時間2秒とした。
