本発明は、装着違和感がなく、吸収性に優れ、形態保持性のよい母乳パットおよびこの母乳パットを製造する方法に関する。

【発明の技術的背景】
現在種々の母乳パットが提案されており、これらの母乳パットは、ポリエチレンラミネート紙などの水分不透過加工された液体不透過性シート、パルプ、コットン、レーヨンなどの綿状物からなる吸収体および吸収体を液体不透過性シートと共同して包み込むように周縁部で液体不透過性シートと接着している液体透過性表面材とから形成されている。このような母乳パットは、乳房の形態にフィットするように立体的に湾曲した略ドーム状の形態(立体的に湾曲した構造)を有している。

従来から使用されている母乳パットの多くは、略円形の液体不透過性シートと同様に略円形の液体透過性表面材との間にパルプなどの綿状体を挟み込み、周縁部を液体不透過性シートであるポリエチレンラミネート紙のポリエチレン部分が溶融して溶解される温度以上(通常は150℃以上)の温度に加熱しながら加圧して、液体不透過性シートと液体透過性表面材との周縁部を加熱圧着することにより製造されている。また、このような加熱圧着の後に、お椀型の金型にこの製造過程にある母乳パットを押し付けることにより、母乳パットに立体的に湾曲した形態を付与している。

このように加熱圧着されて製造された母乳パットは、周縁部に液体不透過性シートが溶融し、液体透過性表面材と溶着されが接着帯が形成され、この接着帯は、他の部分よりも剛性が高くなる。この接着帯は直接乳房と接触することから、比較的敏感な乳房部分を刺激して装着違和感を招来すると共に、最悪の場合には、この接着帯と接触する乳房の皮膚が炎症を起こすことさえある。また、上述のように母乳パットの立体形状は、周縁部を加熱圧着する際にこの製造過程にある母乳パットを所定の金型に押し付けることにより皺を形成して付型されているため、この母乳パットを装着して水分(即ち母乳)を吸収すると、この水分により形成された皺が伸びて付与された形態が崩れるという問題がある。従って、従来の母乳パットは、装着して水分を吸収するとその形態が崩れることから装着違和感が増大する場合があるとの問題があった。

このような加熱圧着による付型とは別に、実用新案登録公報第2516997号公報には、「液透過性シート、吸収層および液不透過性シートを、吸収層を中間に配して積層した母乳パットにおいて、弾性伸縮部材を、上記吸収層の一部に直接重ねるかあるいは上記液透過性シートを介して重ね設置固定してあり、該弾性伸縮部材の収縮力により母乳パットが立体的に湾曲されていることを特徴とする母乳パット。」の考案が開示されている。このように弾性伸縮部材を用いて立体的な湾曲形状を形成することにより、水分を吸収しても母乳パットの形態が崩れることはないが、液透過性シートと液不透過性シートとの接着部における皮膚刺激の問題はこの公報に開示されている母乳パットでは解消されない。また、弾性伸縮部材の伸縮力によっては、この弾性伸縮部材自体が皮膚刺激となることもある。

【発明の概要】
本発明の母乳パットは、液体不透過性シート、吸収体および交絡を形成して形態を保持し、母乳を透過させる透水性を有すると共に、バインダーを使用していない不織布からなる液体透過性表面材がこの順序で配置され、立体的に湾曲した形態を形成するための形態形成手段を有する母乳パットであり、
該液体不透過性シートがJIS-L-1096に規定される45度カンチレバー法により測定した剛性が0〜100mmにある、重合体軟質フィルム、ポリラミ防水紙、ポリオレフィンフィルムの何れかからなり、該母乳パットの周縁部にある液体不透過性シートと液体透過性表面材との60%以上が接着の際の直接加熱によっては50℃以上にならないという熱履歴で加圧接着することにより、液体不透過性シートと上記液体透過性表面材とからなる母乳パット接合面が固化せず、該母乳パットの接合面以外の部分と同様の柔軟性を有していることを特徴としている。

本発明の母乳パットにおいて、形態形成手段が、母乳パット周縁部近傍に配置された弾性伸縮部材、および、少なくとも吸収体と液透過性表面材とを一体にした凹状溝であることが好ましく、また、上記形態形成手段の少なくとも一部が、母乳パットの周縁部にある液体不透過性シートおよび/または液体透過性表面材と一体化された弾性伸縮部材であることが好ましく、さらに、この弾性伸縮部材が収縮して母乳パットに立体的に湾曲した形態を形成している部分の引張強度が100〜1000gの範囲内にあるが好ましい。

さらに、本発明の母乳パットは、母乳パットを4つ折にした後、該母乳パットの湾曲に付型した凸部が上になるようにして測定基板上に広げて該測定基板から該母乳パットの凸部の頂点までの高さH0を測定し、次いで、該母乳パットに10ミリリットルの0.9%生理用食塩水を含有させて上記測定基板上に載置し40℃で2時間放置したときの該母乳パットの凸部の頂点までの高さH1を測定したときに次式(1)で表される吸水形態崩壊度Hが14%以下であることが好ましい。

また、本発明の母乳パットにおいて、上記弾性伸縮部材が、乳房を両側面から挟み込むように母乳パットの両側縁部近傍に配置されているか、または、少なくとも母乳パットが乳房下部に当接する縁部近傍に配置されていることが好ましい。
さらに、この母乳パットには、液体不透過性シートの吸収体に対面していない表面の少なくとも一部に、この母乳パットを下着に固定するための粘着剤層が形成されていることが好ましい。

本発明の母乳パットは、弾性伸縮部材などの形態形成手段によって母乳パットとしての好適な形態が付与されているので、例えば水分(母乳)を吸収した場合においても母乳パットの形態が崩れることがない。

【発明の具体的な説明】
次に本発明の母乳パットについて、この母乳パットの製造方法に沿って具体的に説明する。

本発明の母乳パット10では、図1および図2に示すように、液体不透過性シート11、吸収体12および液体透過性表面材13がこの順序で配置されている。
ここで使用される液体不透過性シート11としては、従来から生理用ナプキンあるいは使い捨て紙おむつの防水層を形成している重合体軟質フィルム、ポリラミ防水紙、ポリオレフィンフィルムなどを用いることができる。この液体不透過性シート11としては、JIS-L-1096に規定される45度カンチレバー法により測定した剛性が通常は0〜100mm、好ましくは0〜50mmの素材を使用することが望ましい。

また、本発明の母乳パット10で用いる吸収体12としては、パルプ、コットン、レーヨンなどの親水性繊維からなる綿状体あるいはフィルム状体、およびこれらに疎水性の繊維を組み合わせた綿状体あるいはフィルム状体、さらに、吸水紙などを挙げることができ、これらの吸水体12には、高吸水性ポリマーが配合されていてもよい。また、この吸水体12を形成する繊維の長さなどに特に制限はないが、例えば、この繊維の平均長さを2mm未満にすることにより、この吸水体12を使用後に分離して水洗処理することが可能になる。このような吸水体12は、例えばティッシュ(不織布)15などで囲繞することにより、繊維の抜け落ちなどがなくなり、吸水体12を一体として扱うことができる。母乳パット10における吸水体12の吸水能力は、生理用食塩水換算で通常は20〜100g程度、好ましくは40〜70g程度であり、このような吸水能力を保持するために、この吸水体10として例えばパルプを使用する場合には、このパルプの使用量は通常は0.5〜2.5g、好ましくは1〜2g程度である。

本発明の母乳パット10で用いる液体透過性表面材13は、母乳パット10の乳房側に位置する表面材であり、母乳を透過させる透水性を有すると共に、液体不透過性シート11と共同して、吸収体12を囲繞して母乳パット10の形態を維持するものである。このような液体透過性表面材13としては、従来から生理用ナプキンあるいは使い捨て紙おむつなどで表面材として使用されている湿式あるいは乾式の不織布、透水孔が形成されたフィルム、ガーゼなどの織布などを使用することができる。特に本発明では交絡を形成して形態を保持し、バインダーを使用していない不織布を使用することが好ましい。このような不織布は、解離あるいは溶出成分を含有していないので、解離あるいは溶出成分による皮膚刺激がない。

さらに、この水透過性表面材としては、JIS-P-8143に規定されるクラーク式剛度測定法により測定した剛性が縦方向で0.1〜20、好ましくは1〜15、横方向で0.1〜10、好ましくは1〜5の素材を使用することが望ましい。
また、この表面材13として、カチオン性基とアニオン性基とを有する水解性繊維から形成された不織布を使用することにより、この表面材13に水解性を付与することができ、従って、表面材13として上記のような不織布を使用して吸収体12として短繊維吸収体を使用することにより、使用後に表面材13と吸収体12とを液体不透過性シート11から剥離して水解処理することが可能になる。

また、本発明の母乳パット10には、吸収体12と液体透過性表面材13との間にクッション材14を配置することができる。このクッション材14は、柔らかな乾式の親水性不織布で形成することが好ましい。このようにクッション材14を配置することにより、この母乳パット10の乳首に対する押圧力が緩和されるので、装着感がさらに良好になる。

このようなクッション材14は、形態形成手段として凹状溝16を形成する際に特に有用性が高い。この液体透過性表面材13とクッション材14と吸収体12とを圧接して形成された凹条であり、この凹状溝16は他の部分よりも剛性が高くなり、従って、この凹状溝16を形成することにより、この母乳パット10がこの凹状溝16部分で図2においてBと記載した方向に屈曲して略立体的に湾曲した形態になる。そして、このようにして形成した凹状溝16は、他の部分よりも剛性が高いが、クッション材14を配置することにより、この凹状溝16が内部に沈み込んで形成されるため、この剛性の高い凹状溝16が敏感な乳首などと接触することがなく、従って形態形成手段である凹状溝16を形成しても装着違和感を生ずることがない。

本発明の母乳パット10において、立体的な湾曲構造を形成するための形態形成手段として、上記のような凹状溝16のほかに、あるいは、この凹状溝16と共に、弾性伸縮部材17を用いることができる。この弾性伸縮部材17としては、天然ゴム、合成ゴム、ウレタンゴムなど一般にゴム弾性を有する素材を使用することができる。図1および図2においては、弾性伸縮部材17として、扁平なウレタンゴム17を使用した例が示されている。図1および図2において弾性伸縮部材17である扁平なウレタンゴム17は、母乳パット10の液体透過性表面材13が縁部で内側に折り返されて吸収体12を囲繞する際に、この折り返された液体透過性表面材13に挟まれるように縁部に配置されている。この弾性伸縮部材17の表裏面には、接着剤17a,17bが塗布されて、この液体透過性表面材13の折り返し部分に弾性伸縮部材17を挟み込んで加圧することにより、この折り返し部分に弾性伸縮部材17を装着することができる。そして、この接着の際に、この弾性伸縮部材17について無荷重で測定した長さに対して通常は105〜250%、好ましくは150〜200%の長さになるように弾性伸縮部材17を伸張して接着する。このようにすることにより、伸張力を除くと液体透過性表面材13の弾性伸縮部材17導入部分は、弾性伸縮部材17の収縮に伴って多数の襞18を形成して収縮する。このように伸縮部材17により襞18が形成した液体透過性表面材13の収縮と、さらに前述した凹状溝16とが共同して、乳房に良好にフィットする立体的に湾曲したドーム型の形態になる。また、このようにして弾性伸縮部材17を配置するために、液体透過性表面材13を吸収体12の裏面にまで回りこませることにより、液体透過性表面材13、弾性伸縮部材17および吸収体12、さらに必要によりクッション材14など、液体不透過性シート11以外の部材を複合体として取り扱うことができ、製造に極めて有利である。さらに、このように液体透過性表面材13を吸収体12の裏面にまで回りこませることによりこの弾性伸縮部材17が配置された部分では液体透過性表面材13と液体不透過性シート11とが接合することになり、本発明の母乳パット10において、最も形態変化しやすい部分の強度が高くなる。

なお、この弾性伸縮部材17は、母乳パットの縁部に配置されるが、その配置位置は適宜選定することができる。特に本発明では少なくとも母乳パットが乳房両側面に当接する縁部近傍に配置することにより弾性伸縮部材17が矢印Aで示される方向に伸縮することで良好なフィット感が得られる。また、母乳パットの下部近傍に配置することによっても良好なフィット感が得られる。

上記のように弾性伸縮部材17を配置した後、通常は、弾性伸縮部材17に張力をかけた状態で、この液体透過性表面材13と液体不透過性シート11とを接合させる。そして、この接合の際に母乳パット10の周縁部にある液体不透過性シート11と液体透過性表面材13との60%以上、好ましくは90%以上を、50℃以上、好ましくは100℃以上になる直接加熱による熱履歴を経ずに接合される。即ち、弾性伸縮部材17が配置された部分、特にこの弾性伸縮部材17の両端部近傍の液体不透過性シートは折り返した後に、弾性伸縮部材17の端部が接着されていないため、端部にあたる部分が開いてしまうため、この部分を密着する必要がある。この部分は非常に小面積であり加熱圧着しても母乳パットの使用感にほとんど影響を与えない。なお、この部分を加熱圧着以外の方法で接着することも可能である。従って、母乳パットの他の部分、特に弾性伸縮部材17が配置されていない部分は、液体透過性表面材と液体不透過性シート11と剥離しない程度に接着していれば充分母乳パットとしての形態を保持することができ、また母乳パットとしての機能が損なわれることがない。逆に、他の部分を強接着しないことにより、液体透過性表面材13および液体不透過性シートの有する特性が接着工程における加熱などによって損なわれることがないので、本発明の母乳パット10全体が均一な肌触りを有するようになる。

また、本発明の母乳パットについて、デジタルフォースゲージを用いてパットの頂点部から下方に圧縮力をかけてこのパットを圧縮するのに要した圧力(圧縮力)を測定すると、この圧縮力が通常は10〜100g、好ましくは40〜50gの範囲内にある。即ち本発明の母乳パットは従来の母乳パットと比較して柔らかである。

このような液体透過性表面材13と液体不透過性シート11とは、この母乳パット10の外周部分に5〜20mm程度の幅の帯状の接着部21で接合している。
本発明の母乳パットでは、通常は、液体不透過性シートの表面に、加温した接着剤によって液体不透過性シートが固化しないように温度を調整してホットメルト接着剤を塗布し、液体不透過性シートおよび液体透過性表面材を実質的に加熱することなく、圧力をかけることによって接着している。従って、液体不透過性シートおよび液体透過性表面材は、接着のために加熱されることはない。このようにして液体不透過性シートと液体透過性表面材とを直接的に加熱せずに、加圧して接着しているので、接着の際に上記帯状の接着部の液体不透過性シート及び液体透過性表面材が固化することがない。これに対して従来の母乳パットは、液体不透過性シートと液体透過性表面材を重ね合わせて液体不透過性シート側から200℃程度の熱をかけ、液体不透過性シートの接着性表面を溶融し、この加熱しながらの加圧によって上記シートと表面材とを円周部で接着している。このように液体不透過性シートを加熱して接着面のポリマーを溶融して表面材と接着しているために、加熱後に溶融したポリマーが固化することによってこの接着部分が他の部分より固くなるのである。また、従来の母乳パットは、独自の付型手段を有していないために、上記のようにして周縁部を加熱圧着した後に加熱しながらおわん型の金型に母乳パットを押し付けて付型している。従って、接着部は2回、母乳パット全体でも1回非常に過酷な熱履歴(通常は120℃あるいはこれ以上の熱履歴)を経て製造されている。このために従来の母乳パットは,全体に硬くなり、特に接着部は2度の過酷な熱履歴を経ているために装着違和感を引き起こすほど剛性が高くなる、また、加熱によって液体不透過性シートを変形させて形態を付与しているので、母乳を吸収することによって次第に付与した形態が崩れて装着違和感が増大するのである。

本発明の母乳パット10は、弾性伸縮部材17によって付型されており、この弾性伸縮部材17が収縮することにより母乳パット10に形成された皺18を伸ばすのに要する力(引張強度)は通常100〜1000g、好ましくは280〜900g、特に好ましくは450〜600gの範囲内にある。従って、この母乳パット10が母乳を含んだ場合であっても、弾性伸縮部材17は含浸される母乳によって影響を受けることがないので、その形状が崩れることがない。なお、この引張強度は、乳房の大きさに合わせて上記範囲内で適宜設定することができる。

この水分を含有したときの形態の崩壊度(吸水形態崩壊度H)は次のようにして測定することが可能である。
まず、試験を行おうとする母乳パット10を4つ折にした後、母乳パット10の湾曲に付型した凸部が上になるようにして測定基板上に広げてこの測定基板から母乳パット10の凸部の頂点までの高さH0を測定する。次いで、この母乳パットの吸水体12に10ミリリットルの0.9%生理用食塩水を含有させて上記の測定基板上に同様に載置して、体温を想定して40℃で2時間放置する。時間の経過と共に頂部までの高さは次第に低くなり、2時間程度でその変化は停止する。従って、2時間後における測定基板から母乳パットの凸部の頂点までの高さH1を測定し、このH0とH1とから以下に示す式(1)により、吸水形態崩壊度Hを求める。

この式によって求められる本発明の母乳パットの吸水形態崩壊度Hは、通常は14%以下、好ましくは10%以下である。
これに対して従来の母乳パットは、加熱圧縮により防水シートに皺を形成して付型しているので、含水によって形成された皺が次第に伸びて、この吸水形態崩壊度Hは、通常の場合15%を遥かに超える。例えば、上記のようにして付型された市販の母乳パットについて同様にその吸水形態崩壊度Hを測定するとすると20%を超えるものもある。この吸水形態崩壊度Hが15%を超えると、ドーム型の形態が崩壊して殆ど平板上になったことを意味する。従って、従来の母乳パットは、母乳を吸収して時間の経過と共にフィット感が低下する。

本発明の母乳パット10は、ブラジャーなどの下着と皮膚の間に装着して使用する。そして、こうした使用に際して、母乳パットが下着とずれないように、母乳パットの液体不透過性シートの下着と接触する面に母乳パットを下着に固定するための粘着剤層が形成されていることが好ましい。また、この粘着剤層の表面には、剥離紙を配置し、使用直前にこの剥離紙を撤去して母乳パットを下着に固定する。

本発明の母乳パットは、縁部において液体透過性表面材と液体不透過性シートが、加熱されずに接着されていることからこの圧着部分における剛性が高くならず、装着しても違和感がなく、非常に優れた装着親和性を有している。また、本発明の母乳パットは、この縁部の接着部以外に液体不透過性シート全面に接着剤を薄く塗布して、不織布で囲繞された吸収体を液体不透過性シート全面に軽度に接着することが好ましい。このようにすることにより液体不透過性シートから吸収体が浮き上がるのを防止することができ、良好なフィット感がさらに向上する。

このような母乳パットは、2個を一組として包装体に収納されて提供することが好ましい。
本発明の母乳パットは上記のような構成を有するが、本発明の母乳パットは、その特性を損なわない範囲内で種々改変することができる。

【発明の効果】
本発明の母乳パットは、液体不透過性シート、吸収体および液体透過性表面材がこの順序で配置され、立体的に湾曲した形態を形成するための形態形成手段を有する母乳パットであり、該母乳パットの周縁部にある液体不透過性シートと液体透過性表面材との60%以上が直接加熱によって50℃以上になる熱履歴を経ることなく、加圧することによって接合されており、液体不透過性シートと液体透過性表面材との接合面が他の部分と同様の柔軟性を有している。しかも、この母乳パットには、独立した形態形成手段が備えられているので、母乳を含有した時にその形態が崩れにくい。従って、本発明の母乳パットは、非常に優れたフィット感を有する。さらに、母乳を吸収しても形態が崩れることがないので、本発明の母乳パットは、長時間使用することが可能であり、そして、こうした長時間の装着によっても形態が崩れることによる違和感が生じにくい。
