本発明は建築用建具、内装材、家具部材等に使用される化粧パネル、詳しくは環境変化により反りがなく、強度的にも優れる化粧パネルに関する。

従来、建築用建具、内装材、家具部材等に使用される化粧パネルは、主として合板、パーチクルボード、中密度繊維板(以下MDFという)等の木質系芯材に化粧シートを積層させてなるものが使用されていた。しかしながら、木質芯材は周りの環境、特に湿度により吸湿、放湿を繰り返す特性があり、表面に化粧シートが積層され、裏面に何も接着されていない場合は化粧パネルの反りが避けられなかった。また両面に化粧シートを積層した場合、表裏で化粧シートの材質が異なると透湿性が異なり矢張り反りがさけられないという問題があつた。このため両面に防湿性シートを積層した上に、更に表面側に化粧シートを積層するなどの方法が検討されたが、工程、使用資材とも多くなることからコストアップになる欠点があつた。
また、該木質芯材は強度的に必ずしも強くなく、物品が強く当たると表面の化粧層とともに凹んだり、化粧層が破れたりするなどの問題があつた。

【本発明が解決しようとする課題】
本発明は前記のような問題、即ち建築用建具、家具部材等における反りの問題を解決するとともに、強度的に優れた化粧パネルを提供することにある。

【課題を解決するための手段】
本発明においては、木質芯材の表面に補強層の一体化された金属系化粧シート、裏面に防湿性シートを積層した化粧パネルにより前記の課題を解決したものである。

木質芯材の表面に積層する金属系化粧シートは、金属シート表面に化粧層が施されるとともに、裏面に補強層が積層されたものからなり、金属シートとしてはアルミ、ステンレス、銅等のシートが使用される。
該化粧層は印刷、塗装等による化粧仕上げ、化粧樹脂シート等の化粧シートの接着による化粧仕上げ、印刷仕上げされた化粧紙にメラミン樹脂、ポリエステル樹脂等が含浸処理された化粧用含浸シートが熱圧により積層される化粧仕上げ等の手段により設けられる。
裏面の補強層は紙、不織布等の繊維質基材にフェノール樹脂、ポリエステル樹脂等の熱硬化性樹脂が含浸され、複合化された含浸シートが熱圧され一体化されるか、複数枚の該含浸シートが事前に熱圧された成形シートとして裏面に接着剤により一体化される。
なお、化粧用含浸シートが使用される場合は含浸樹脂と裏面の補強層に使用した含浸樹脂の硬化条件とを満たす熱圧条件化において一度に成形一体化されることが望ましい。
これら化粧層及び補強層の組み合わせは加工品の用途等を勘案して選定されればよい。
該金属シートの厚みは50〜300μ適している。50μmより小さいと強度的に不足し、皺になりやすい等のため取り扱いが難しく好ましくない。また300μmより大きいと過剰品質となりコスト的に適合しない。

木質芯材には前記のように合板、パーチクルボート、MDF等の木質系芯材が使用され、本発明においては5〜20mmの厚みの板体が好ましく使用される。

裏面に積層される防湿性シートとしてはポリエチレン、ポリプロピレン等のオレフイン系樹脂シートのほか、ポリエステル樹脂、アクリル樹脂等の樹脂シート、或いはこれら樹脂シートに紙、不織布、布等が積層された複合シート、並びにアルミ、ステンレス等の金属箔及びこれらの金属箔に紙、不織布、布等を接着したものがある。
これらの樹脂シート、あるいは複合シートに使用される樹脂シート並びに金属箔等の厚みは防湿性能あるいはコスト等の点からから0.05〜1mmの使用が望ましい。
また、該樹脂シートに接着性が欠けるオレフイン系樹脂シートが使用される場合は、防湿性シートの加工時の接着性或いは化粧パネルの接着加工時の接着性を確保するためにオゾン処理、紫外線照射処理等により樹脂シートの表面を酸化するなど活性化したものの使用が望ましい。

金属系化粧シート、木質芯材、防湿性シートの相互間の接着にはゴム系接着剤、ウレタン樹脂系接着剤、ホットメルト系接着剤等の接着剤のほか、金属系化粧シート及び防湿性シートに接着適正があれば酢酸ビニル樹脂エマルジョン、エチレン・酢酸ビニル樹脂エマルジョン、酢酸ビニル・アクリル系樹脂エマルジョン等の水系接着剤が使用できる。
接着作業については各接着剤により公知な接着方法が採用されればよい。

木質芯材の端部形状は表裏面と直角のケースのほか、曲面状或いはその他の形状が採用される。木質芯材の端部の仕上げは樹脂エッジ材が木質芯材の端面に接着されるか、端部形状が曲面状の場合は該金属系化粧シートが端面若しくは裏面まで連続して巻き込んだ状態に接着されて仕上げられる。
樹脂エッジ材にはABS樹脂、塩化ビニール樹脂、ポリエステル樹脂、ナイロン樹脂、ポリエチレン樹脂等の熱可塑性樹脂を原料として厚み0.2〜5mmのテープ状に成形されたものが使用され、これらはホットメルト系接着剤による縁貼り加工が加工速度、仕上がり外観等に照らし適合している。

参考例
アクリル樹脂系塗料によりカラー塗装された厚み150μmのアルミシートの裏面に、坪量200g/mのクラフト紙にフェノール樹脂を含浸させた含浸シート3枚を熱圧成形して一体化した金属系化粧シートを、木質芯材として採用した厚み18mm、縦700mm、横450mmのパーチクルボードの表裏にゴム系接着剤により接着した。
また、端部の周囲にABS樹脂からなる厚み1.0mmの縁貼り材をホットメルト接着剤により接着して参考例の化粧パネルを調製した。

耐衝撃試験 ; 各化粧パネルの表面に高さ100mmより直径19mm、質量28.1gの鋼球を落下させ、表面の異常の有無を判定する。

本発明になる化粧パネルは、木質芯材の表面に補強層の一体化された金属系化粧シート、裏面には防湿性シートがそれぞれ積層され、端部には樹脂エッジ材が接着仕上げされるか、若しくは木質芯材の表面及び端部に連続して該金属系化粧シートが接着され、裏面には該防湿性シートが接着されているため、外部の湿気が一切内部の木質芯材にまで波及せず、湿気変化による木質芯材の伸縮が生じない。このため化粧パネルとしての反りがほとんど発生しない。
また、金属系化粧シートの裏面には熱硬化性樹脂と補強繊維が複合化してなる補強層が一体化されているため強度に優れ、物品が落下して衝突しても凹んだり、破損することがない。更に金属シートの遮炎効果による防火性が期待できる。
