本発明は、例えば太陽電池モジュールの配線をはじめとする屋外配線の接続に利用される防水コネクタに関する。

【従来の技術】
近年、一般住宅用や業務用のソーラーシステムが種々開発されている。一般的なソーラーシステムは、建物の屋上等に設置した複数個の太陽電池モジュールをケーブル接続して構築されるが、このケーブル接続には防水型のコネクタが使用される。

図5は、従来の防水コネクタの構造を示す。この防水コネクタ101は、雄端子121が設けられたプラグ102と、その雄端子121が挿し込まれる雌端子131が設けられたリセプタクル103との対からなる。

プラグ102は、ケーブル12の導体(より線)に接合された雄端子121を外包体122により被覆した構造を有している。この外包体122は、ケーブル12の絶縁体の端部から雄端子121の基端部までの範囲に密着し、その外周部が雄端子121を囲むように先端方向に延出して、延出端の内側にはリセプタクル103の先端部(下記の嵌合凸部133)が嵌め込まれる嵌合凹部123が形成されている。

【発明が解決しようとする課題】
ところで、前記のような防水コネクタが設けられるケーブルには、いわゆるCVケーブルが多用されている。CVケーブルは、コア(内側の絶縁体)が架橋ポリエチレン、シース(外装絶縁体)がPVC(ポリ塩化ビニル)により形成されている。

そして、かかるケーブルに設けられる防水コネクタのプラグ側およびリセプタクル側の外包体には、プラグとリセプタクルとの良好な嵌合密着を図るために、適度に弾性変形しうる合成樹脂系材料ないし合成ゴム系材料が利用されている。具体的には、PVC、あるいはEP(エチレン・プロピレン)ゴムなどが代表的な材料である。

これらのうちPVCについては、ケーブルのシースもPVC製であることから、PVCモールドによって外包体を成形した場合にはシースとの密着性が良い。しかしながら、PVCは低温下で硬化するため、特に外気温がマイナス30度以下になるような寒冷地では、プラグ側の外包体とリセプタクル側の外包体との嵌合作業が困難になるという問題がある。

一方、EPゴムについては、これを直接ケーブルにモールドして外包体を成形してもPVC製のシースに密着しないので、モールドには適さない。EPゴムを使用する場合には、予め外包体の形状に成形した部品に軸孔を設けておき、この軸孔に端子を接合したケーブルを強制的に嵌入させて、プラグやリセプタクルを組み立てている。しかしこのような構造では、組立て作業を容易にする必要から軸孔をやや緩めに形成せざるを得ないので、嵌入部分の密着性が十分に確保できない。また、図6に示すように、ケーブル12,13や端子121,131と、外包体122,132との間に空隙124,134が残ってしまう。さらに、ケーブル12,13の表面に微小な凹凸がある場合も、この凹凸により嵌入部分の密着性が損なわれて、防水性能にばらつきが生じるおそれがある。

また、特に合成ゴム系材料については、長期間で圧縮永久歪みが生じるので、これにより外包体へのケーブルの嵌入強度が初期よりも低下し、防水性能が徐々に悪化するという問題もある。

本発明はこれらの事情に鑑みてなされたもので、端子を被覆する外包体の外周部分には嵌合性に優れた合成ゴム系材料を採用しつつ、外包体とケーブルとを十分に密着させて長期間にわたり安定した防水性能が得られる防水コネクタを提供することを目的とする。

本発明の防水コネクタは、ケーブルの導体に接合された雄端子を有するプラグと、他のケーブルの導体に接合された雌端子を有するリセプタクルとの対からなる防水コネクタにおいて、前記ケーブルは、導体を被覆する架橋ポリエチレン製のコアと、該コアを被覆するシースとを具備するケーブルであって、該ケーブルにおける前記各端子との接合端末は、前記コアの端部が前記シースの端部から露出するように処理されてなり、前記プラグは、前記シースの端部近傍から前記コアの露出部分を含んで雄端子の基端部までの範囲にわたり、少なくとも前記コアに溶着可能な合成樹脂系材料を射出成形することによって被覆した内側モールド部と、前記内側モールド部によって被覆されていないシースの端部近傍から前記内側モールド部の全長にわたる外周面を被覆し、さらに前方に延出して雄端子の先端を囲む部分までの範囲にわたり、少なくとも前記内側モールド部の外周面に溶着可能で、かつ、前記内側モールド部を構成する合成樹脂材料よりも低硬度の合成ゴム系材料を射出成形することによって形成した外側モールド部とを備える一方、前記リセプタクルは、雌端子を抜け出し不能に保持する略筒状の樹脂製ハウジングと、前記シースの端部近傍から前記コアの露出部分を含んで前記ハウジングの基端部までの範囲にわたり、少なくとも前記コアに溶着可能な合成樹脂系材料を射出成形することによって被覆した内側モールド部と、前記内側モールド部によって被覆されていないシースの端部近傍から前記内側モールド部の全長にわたる外周面を含んで前記ハウジングの先端までの範囲にわたり、少なくとも前記内側モールド部の外周面に溶着可能で、かつ、前記内側モールド部を構成する合成樹脂材料よりも低硬度の合成ゴム系材料を射出成形することによって被覆した外側モールド部とを備え、前記プラグおよび前記リセプタクルの各内側モールド部が、それぞれ前記ケーブルのコアに隙間なく溶着され、さらに前記プラグおよび前記リセプタクルの各外側モールド部がそれぞれ内側モールド部に隙間なく溶着された状態で、前記プラグの外側モールド部の先端部内周面と、前記リセプタクルの外側モールド部の先端部外周面とが互いに弾性的に嵌合することにより、雄端子と雌端子との水密的な接続が確保されることを特徴とする。
