【発明の属する技術分野】
本発明は、検出素子を主体金具内に固定して動作するセンサに関する。

【従来の技術】
出願人は、高温環境下において使用されるセンサから信号を取り出すための接続用の端子構造として、例えば図11に示すようなガスセンサ100を開発している。すなわち、ガスセンサ100は、排気管に固定される筒状の主体金具102と、主体金具102に内挿される平板状の検出素子104と、検出素子104を保持するために主体金具102の筒内下方から順に積層されるセラミックホルダ106、滑石粉末108、セラミックスリーブ110と、検出素子104の検出信号を取り出すための複数のリードフレーム112とを備えている。

この内、セラミックホルダ106及びセラミックスリーブ110には、検出素子104の断面形状に沿った略長方形状の挿通孔が中心軸に沿って穿設されている。そして、検出素子104は、主体金具102の筒内下方より配置されるセラミックホルダ106、滑石粉末108、セラミックスリーブ110と、セラミックスリーブ110との間に配置されるリードフレーム112とを介して主体金具102に固定される。

この検出素子104の先端側(図中下方)には検出部104aが形成され、後端側には検出部104aにて生じた検出信号を引き出すための複数の電極端子104bが形成されている。そして、リードフレーム112の一端側が各電極端子104bに接続され、その他端側が検出信号を外部に取り出すためのリード線116に接続されている。

このリードフレーム112は、長尺状のステンレス鋼板等を加工して形成され、検出素子104の電極端子104bに接触する部分には、比較的強い弾性を有する波状部分112aが形成されている。このため、検出素子104をセラミックスリーブ110に配置する際には、検出素子104の電極端子104bがリードフレーム112の波状部分112aに当接し、その弾性力によりしっかりと固定される。

また、主体金具102の後端側外周には、外筒118が溶接等により固定されており、リード線116は、この外筒118の末端内側に配置されたシール部材120を貫通して外部に引き出されている。そして、このリード線116を介して、上記検出信号をガスセンサ100の外部へ取り出すことができる。

【発明が解決しようとする課題】
しかしながら、上記構成のガスセンサ100においては、リードフレーム112と電極端子104bとの接触が、波状部分112aの頂点のみの接触となり接触面積が極めて狭いことから、波状部分112aの弾性力が小さい場合には、振動や衝撃により接触不良を引き起こす可能性があった。

また逆に、波状部分112aの弾性力が大きい場合には、振動や衝撃により接触部の応力が局所的に集中し、電極端子104bの表面に形成された電極層を剥離させてしまう虞があった。
このような問題は、ガスセンサに限らず、同様の構成を有するセンサであれば、温度センサや流量センサ等その他のセンサについても生ずるものと考えられる。

本発明は、こうした問題に鑑みなされたものであり、外部から振動や衝撃が加わっても、電極端子部の接続状態を安定に保持できるセンサを提供することを目的とする。

【課題を解決するための手段及び発明の効果】
かかる課題に鑑み、請求項1に記載のセンサは、一端側に検出部を有し、他端側の側面に検出部の検出信号を引き出すための複数の電極端子が形成された平板状の検出素子と、この検出素子を検出部を測定対象に向けた状態で保持する主体金具と、検出素子の電極端子に接触して検出信号を取り出す素子接触部、及び検出信号を外部に引き出すリード線に接続されるリード接続部を有するリードフレームと、検出素子の電極端子が形成された側の端部周囲を覆うように配置される絶縁保護体とを備える。

このリードフレームの素子接触部は平面形状をなし、この素子接触部と絶縁保護体との間に介装されたバネ部が、素子接触部を上記電極端子の方向に付勢する。
かかる構成によれば、リードフレームの素子接触部が、電極端子に対して面接触することになる。このため、接触部の接触面積を大きく取ることができ、振動や衝撃があってもリードフレームと検出素子との安定した電気的接続を保持することができる。

またその際、バネ部の弾性力を大きくして素子接触部と電極端子との接触圧を大きくすることで、より安定した接触状態を保持することができる。この場合、その弾性力が大きくなったとしても、面接触であるために圧力が分散され、上述した電極層の剥離等の問題も生じない。

特に本発明では、バネ部の少なくとも検出素子の電極端子に対応する部分を波状に形成している。従って、素子接触部を電極端子に対して接触面に沿って均一に接触させることができ、その接触状態を良好に保つことができる。
尚、請求項2に記載の発明のように、バネ部は、電極端子に接触する素子接触部の接触面とは反対側の面から、素子接触部に直接又は別部材を介して間接的に接触して付勢するように配置されていることが望ましい。このように配置することで、検出素子に対して接触圧が最も効率よく加えられるので、安定した接続を図ることができるからである。

このリードフレームとバネ部とは別体で構成することもできるが、その場合には、バネ部をリードフレームとの組み付け位置を精度良く配置することが必要となる。具体的には、リードフレームの素子接触部を検出素子の電極端子に当接させた状態で、この当接領域に満遍なく付勢力を負荷できるような位置に配置することが必要になる。このため、作業が煩雑となる。

そこで、請求項3に記載のように、リードフレームを一体の平板を変形して加工し、そのリードフレームの部分により素子接触部とバネ部とを形成するのが好ましい。この場合、素子接触部とバネ部とは、リードフレームに形成された折曲部を介して互いに連結される。

かかる構成によれば、素子接触部とバネ部との位置関係はリードフレームの成形段階で決まってしまうため、リードフレームの組み付け時には、素子接触部と電極端子との位置関係さえ調整すればよいことになる。このため組み付け作業が簡略化され、作業効率が向上する。また、素子接触部とバネ部とを同じ部材から一体に形成することで、部品点数が削減され、製造コストが低減する。

【発明の実施の形態】
以下に、本発明の好適な実施例を図面と共に説明する。
[第1実施例]
本実施例は、本発明のセンサを酸素センサとして構成したものであり、図1は、当該酸素センサの全体構成を示す断面図である。

同図に示すように、酸素センサ1は、長方形状の断面を有する平板状の検出素子2、検出素子2を収容するケーシング3等から構成されている。
この検出素子2は、長板状に形成された複数の酸素濃淡電池素子と、この酸素濃淡電池素子を活性化させるための複数のヒータとが積層されて形成されている(図示せず)。そして、その軸方向中央付近の外周には、自身をケーシング3内に係止固定させるためのセラミックからなる筒状の支持部材4が外挿され接着されている。また、検出素子2の下端側には、被測定ガスに晒されて被測定ガス成分を検出する検出部2aが設けられており、上端側の側面には検出部2aにて生じた酸素濃淡電池起電力を引き出すための複数(本実施例では4個)の電極端子2bが取り付けられている。

ケーシング3は、酸素センサ1を排気管等の取付部に固定すると共に、上記支持部材4を装着した検出素子2、滑石粉末からなる充填部材5、及び充填部材5を押圧するスリーブ6等を内部に収容する。当該ケーシング3は、検出素子2の検出部2aを排気管等の内部に突出させる主体金具7と、主体金具7の上部に延設され、検出素子2との間で所定の内部空間を形成する外筒8とから構成されている。

主体金具7は、円筒状の本体先端側の内周に内向き突出した段部7aを有し、この段部7aに支持部材4を係止することにより、検出素子2を下方から支持している。そして、さらに支持部材4の後側(図中上側)における主体金具7の内周面と検出素子2の外周面との間に充填部材5を配設し、更にこの充填部材5の後側に筒状のスリーブ6を同軸状に内挿している。

また、主体金具7の上端部(後端部)には、内側に延出したフランジ部7bの先端縁により円形の上部開口部が形成されており、このフランジ部7bがスリーブ6を上方から係止している。そして、その上部開口部を覆うように外筒8の下端開口端部が主体金具7に外挿されると共に、当該下端開口端部が外方から加締められることにより外筒8が主体金具7に装着されている。

また、上記検出素子2の上端には、端子ユニット10が接続されている。この端子ユニット10は、4つの端子(リードフレーム11)を備える。各リードフレーム11は、その一端が検出素子2の4つの電極端子2bの夫々に接続されると共に、その他端が検出部2aの検出信号を外部に取り出すための一対のリード線21,22、及びヒータに電力を供給するための一対のリード線(図中、リード線21,22の裏側に配置)に夫々接続されている。これらの詳細構造については後述する。

外筒8の上部開口部には、ゴムからなる円柱形状のシール部材20が設けられており、このシール部材20の軸方向中央位置が外筒8を介して径方向に加締められ、外筒8とシール部材20との間のシール性が保持されている。このシール部材20には、上記各リード線を挿通するための貫通孔が形成され、各リード線は、このシール部材20に設けられた軸方向の貫通孔を貫通して外部に引き出されている。

また、主体金具7の先端側(図中下方)外周には、検出素子2の突出部分を覆うと共に、複数の孔部を有する金属製の二重のプロテクタ31,32が溶接によって取り付けられている。
次に、酸素センサ1の要部である端子ユニット10周辺の詳細構造とその検出素子2への組み付け方法について図2〜図4に基づいて説明する。

図2に端子ユニット10の分解図を示すように、端子ユニット10は、検出素子2の4つの電極端子2bの夫々に接続される4つのリードフレーム11と、このリードフレーム11を固定する絶縁性のセパレータスリーブ12(絶縁保護体)とから構成される。

リードフレーム11は、例えば、高温に繰り返し晒されても、弾性(バネ弾性)を保持可能な長尺薄板状のステンレス鋼板や耐食耐熱超合金板を数カ所で折曲加工して形成され、図2(a)下段に示すように、上記各リード線に接続されるリード接続部13、検出素子2の電極端子2bに接触する素子接触部15、及びバネ部17を備える。

リード接続部13と素子接触部15は平面形状をなし、リードフレーム11の下部に形成された折曲部11aを介して互いに連結され、素子接触部15とバネ部17とは、素子接触部15の上端に連設された第2の折曲部11bを介して互いに連結されている。このリード接続部13と素子接触部15とはほぼ平行に並設され、バネ部17は、リード接続部13と素子接触部15との間に、素子接触部15に沿って下方に延設されている。

また、バネ部17は波形状をなし、その波状部分の頂点の数カ所で素子接触部15に接触するように形成され、その先端(下端)には、セパレータスリーブ12下面の所定位置に係止される係止部17aが、素子接触部15に対して垂直かつリード接続部13の方向に延設されている。

さらに、リード接続部13は、第2の折曲部11bの近傍にて素子接触部15側に所定量屈曲し、その先端には、リード線に加締接合される円筒状の加締部13aが、素子接触部15に対して平行に設けられている。
一方、セパレータスリーブ12は、絶縁性のセラミックで形成された柱状の本体を有する。図2(a)上段にはその軸方向の断面図が、同図(b)には、そのA−A断面が示されている。

より詳しくは、セパレータスリーブ12は、上記リード接続部13の形状に沿った外壁を有し、同図(a)において左右対称に形成されている。また、同図(a)の奥行方向の中央部には、その外形に沿って外方に所定量延出した一対の仕切部12aが形成されている。また、その本体中央には下方に開口した収容部14が形成され、この収容部14の上記仕切り部12aに対応する位置には、内方に所定量延出した仕切部14aが形成されている。さらに、本体下面の中央には、上述したスリーブ6上面に載置される平板状のベース部16が下方に延設されている。

そして、矢印で示すように、このセパレータスリーブ12の下方から4つのリードフレーム11を組み付けることにより、図3(a)上段に示す端子ユニット10が完成する。尚、本実施例においては、収容部14の幅W1が3.7±0.1(mm)、リードフレーム11の厚み(つまり、バネ部17の外側の頂点と素子接触部15との距離)t1が1.25±0.1(mm)、検出素子2の厚みT1が2.0±0.2(mm)となっているため、嵌合代(圧入代)が0.8±0.5(mm)程度となっている。

このため、リードフレーム11のバネ部17による素子接触部15への付勢力が、反力となってセパレータスリーブ12の内側壁に負荷される。この作用により、リード接続部13がセパレータスリーブ12の外壁に沿って強く密着し、リードフレーム11がセパレータスリーブ12に対して安定に固定される。

また、同図(b)に同図(a)のB−B断面を示すように、このとき4つのリードフレーム11は、仕切部12a,14a又は左右方向の空間によって互いに隔てられ、その短絡が防止されている。
そして、同図(a)に矢印にて示すように、この端子ユニット10を、予めスリーブ6に(つまり主体金具7に)固定された検出素子2に対して上方から接続することにより、各リード線と検出素子2との電気的接続がなされる。

この状態が図4(a)に示されている。同図(b)は、そのC−C断面を表す。
このとき、端子ユニット10は、そのベース部16がスリーブ6の上面に載置されることにより、検出素子2に対して定位置に固定される。また、そのリードフレーム11は、係止部17aがセパレータスリーブ12の下面に係止されているため、検出素子2への接続時においてその位置がずれることはない。このため、その素子接触部15も、電極端子2bに当接する定位置に固定される。

また、セパレータスリーブ12の内壁によってバネ部17の外方への変位が阻止されているため、バネ部17による検出素子2側への付勢力を一定以上に保持することができ、素子接触部15と電極端子2bとの安定した接触状態を保持することができる。

以上に述べたように、本実施例の酸素センサ1においては、リードフレーム11の素子接触部15が平面形状をなし、この素子接触部15とセパレータスリーブ12との間にバネ部17が介装されている。
このため、素子接触部15が、電極端子2bに対して面接触することになり、接触部の接触面積を大きく取ることができる。この結果、振動や衝撃があってもリードフレーム11と検出素子2との安定した電気的接続を保持することができる。また、このように面接触であるために接触圧が分散され、振動や衝撃により電極端子2bの電極層が剥離する等の問題が生じることもない。

また、バネ部17が波状に形成され、素子接触部15を満遍なく電極端子2dに押し付ける構成を有するため、素子接触部15を電極端子2dに対して均一な圧力で接触させることができ、その接触状態を良好に保つことができる。
さらに、リードフレーム11がセパレータスリーブ12と一体化した端子ユニット10として構成されるため、リードフレーム11の検出素子2への組付けをワンタッチで行うことができ、組み付けが極めて容易となる。この結果、作業性が向上する。
[第2実施例]
本実施例の酸素センサは、上記第1実施例で述べたような端子ユニットなる構成を有さず、予めリードフレームを検出素子に当接させ、後から絶縁部材によりこれを固定する構成を有する。

図5は本実施例にかかる酸素センサ201の主要部周辺の構成を表す断面図である。尚、酸素センサ201は、当該主要部の構成を除いては、第1実施例の酸素センサ1と同様の構成を有するため、第1実施例と同様の構成部分ついては同一の符号で表すか又は省略し、その説明については省略することにする。

同図に示すように、酸素センサ201のスリーブ206(絶縁保護体)は、第1実施例のスリーブ6とはその形状が異なり、その筒状の本体の上部中央に上方に突設された突出部207を有する。そして、この突出部207が内部に形成する収容部208において、検出素子2とリードフレーム211とが絶縁部材220を介して接続固定されている。

スリーブ206は絶縁性のセラミックで形成され、同図に示すように、その突出部207の中央には、下方の検出素子2の挿通孔206aに連通した上記収容部208が形成されている。この収容部208は、挿通孔206aよりも大きな角断面を有し、この挿通孔206aとは傾斜部209を介してに滑らかに接続されている。尚、この収容部208の軸方向の長さ(深さ)は、検出素子2の電極端子2bの長さよりも長くなっている。

また、同図(b)に、同図(a)のD−D断面図を示すように、収容部208の奥行き方向中央には、内方に向かって所定量突出した一対の仕切り部208aが形成されている。
検出素子2は、このスリーブ206に対し、その上端面と突出部207の上端面とが一致する位置で予め固定される(本実施例ではそのように突出部207の高さが規定されている)。

そして、図7(a)に示すように、この状態から4つのリードフレーム211の夫々を、収容部208内に上方から挿入する。
リードフレーム211は、上記第1実施例と同様の長尺薄板状のステンレス鋼を折曲加工して形成され、各リード線に接続されるリード接続部213、及び検出素子2の電極端子2bに接触する素子接触部215を備える。ただし、第1実施例とは異なり、リード接続部213がバネ部213aを兼ねている。

リード接続部213と素子接触部215とは、リードフレーム211の下部に形成された折曲部211aを介して互いに連結されている。この折曲部211aは、上記傾斜部209に沿った傾斜部を有する。リード接続部213と素子接触部215とはほぼ平行に並設され、バネ部213aの波状部分がその頂点の数カ所で収容部208の内壁に接触するように形成されている。

この絶縁部材220は、絶縁性のセラミックで形成された板状の小片からなり、収容部208の深さにほぼ等しい長さ、収容部208の図中奥行き方向の幅よりやや小さめの幅、及びバネ部213aの内側の頂点と素子接触部215との距離よりも所定量大きい厚みを有する。また、挿入性を考慮して、絶縁部材220の下部外側にはテーパ部220aが形成されている。

具体的には、本実施例においては、図7(a)及び図8(a)に示すように、収容部208の幅W2が5.9±0.1(mm)、リードフレーム11の圧入幅(つまり、バネ部213aの内側の頂点と素子接触部215との距離)t2が0.6±0.1(mm)、絶縁部材の220の厚みt3が1.0±0.1(mm)、検出素子2の厚みT1が2.0±0.2(mm)となっている。

このため、これら絶縁部材220が介装される際には、バネ部213aと素子接触部215との間を押し広げる態様となり、バネ部213aの形状が所定量変形する。そしてこのとき、リードフレーム211のバネ部213aによる付勢力が、絶縁部材220を介して素子接触部215に伝わり、この作用により、素子接触部215が電極端子2bに密着してその安定した接触が実現される。

尚、同図(b)に同図(a)のF−F断面を示すように、絶縁部材220は、図中奥行き方向に隣接した2つのリードフレーム211及び2つの電極端子2bを架橋する格好となるが、絶縁部材220が絶縁性を有するため短絡の心配はない。

以上に述べた本実施例の酸素センサ201の構成においても、リードフレーム211の素子接触部215が平面形状をなし、この素子接触部215と絶縁部材220との間に波状のバネ部213aが介装されている。
このため、バネ部213aにより絶縁部材220に付与された圧力が素子接触部215に均一に伝わり、上記第1実施例と同様の効果を得ることができる。

また、リードフレーム211と検出素子2との固定が、絶縁部材220の介装という単純かつ簡易な方法により行われるため、組付けが極めて容易になる。
尚、上記構成においては、隣接した2つのリードフレーム211及び2つの電極端子2bを架橋する態様で絶縁部材220を介装する態様としたが、このように架橋する構成ではなく、一つのリードフレーム211と一つの電極端子2bとの間に夫々介装体を設ける構成とする場合には、当該介装体は金属材料により構成することもできる。
[第3実施例]
本実施例の酸素センサは、上記第2実施例の酸素センサに近似するが、リードフレームの素子接触部とバネ部との間に上述のような絶縁部材を設けていない点で異なる。

図9は本実施例にかかる酸素センサ301の主要部周辺の構成を表す断面図であり、図10は、検出素子2に対してリードフレーム311を組み付ける前の状態を表す分解図である。尚、酸素センサ301は、当該主要部の構成を除いては、第1実施例又は第2実施例の酸素センサと同様の構成を有するため、同様の構成部分ついては同一の符号で表すか又は省略し、その説明については省略することにする。

図10(a)に示すように、スリーブ306(絶縁保護体)は、上記第2実施例のスリーブ206と同様の構成を有するが、その突出部307の中央に設けられた収容部308の幅W3が小さく形成されている。また、同図(b)に、同図(a)のG−G断面を示すように、収容部308の奥行き方向中央には、内方に突出した仕切部308aが形成され、奥行き方向に隣接した2つのリードフレームの短絡を防止している。

尚、上述のように、リードフレーム311をスリーブ306と検出素子2との間に上方から介装しようとする場合、バネ部317の弾性力によってはリードフレーム311の挿入が困難になる可能性がある。このためその場合には、バネ部317のバネ定数を下げて弾性力を調整するか、又は、リード接続部313(素子接触部)の断面をL字状又はコ字状等にしてその剛性を上げる等の工夫が必要となる。

以上、本発明の実施例について説明したが、本発明の実施の形態は、上記実施例に何ら限定されることなく、本発明の技術的範囲に属する限り種々の形態をとり得ることはいうまでもない。
例えば、上記第2実施例においては、絶縁部材220を、検出素子2に対してリードフレーム211を装着した状態で介装する態様をとったが、リードフレーム211を検出素子2に装着する際に、絶縁部材220をそのガイドとして用いるようにしてもよい。
