本発明は、発熱体の製造方法に関し、更に詳しくは、製品規格内の電気抵抗値を得るための発熱体の製造方法に関するものである。本発明の発熱体は、アイロン、電子ジャー、トイレの便座のヒーター、複写機やレーザープリンターのサーマルヘッド等に用いられる。

【従来の技術】
従来より、発熱体の製造に当たってはヒーター素子である抵抗体の電気抵抗値等に変動を生じ、発熱体の品質が安定しにくいという難点があった。このため、ヒーター素子の製造条件を継続して安定させる必要があるが、それでも同一ロットで製造されたヒーター素子の電気抵抗値が変動することが少なくなく、歩留まりの悪化を招いていた。
電気抵抗値の調整方法としては、抵抗体パターンの一部を削り取って調整するレーザートリミング法という手法があるが、基板及び基板に積層する絶縁体の素材によっては適用できない場合があり、歩留まりの改善効果が期待できない。
実際の製造上、電気抵抗値の調整が必要であることから、ステンレス製基板を用いた発熱体において有効な電気抵抗値調整方法が求められている。

【発明が解決しようとする課題】
本発明は、上記実情に鑑みてなされたものであり、製品規格内の電気抵抗値を有する発熱体を得るための発熱体の製造方法を提供することを目的とする。

【課題を解決するための手段】
本発明者は、製品規格内の電気抵抗値を有する発熱体を得るための発熱体の製造方法について検討した結果、本発明を完成するに至った。
以下、本発明の発熱体の製造方法及び参考発明の電気抵抗値調整方法について説明する。
参考発明1の電気抵抗値調整方法は、ステンレス製基板と、該ステンレス製基板上に形成された絶縁層と、該絶縁層上に形成された抵抗体パターンとを備える発熱体の該抵抗体パターンの上に導電層が積層形成されて電気抵抗値を調整することを特徴とする。

【発明の実施の形態】
本発明の実施例を図面に基づき、更に詳しく説明する。
参考発明における抵抗体パターンの電気抵抗値の測定は、
〔1〕抵抗体パターンの形成、焼成処理後、
〔2〕電気抵抗値の調整をした時、導電層の形成、焼成処理後、
〔3〕保護ガラス印刷後の再焼成処理後、
の3回行われる。それぞれの焼成処理を第1パターン焼成処理、第2パターン焼成処理、第3パターン焼成処理とし、測定した電気抵抗値をR1、R2、R3とする。
実施例1
(1)発熱前駆体の第3パターン焼成処理による電気抵抗値変化率の測定
発熱前駆体の第3パターン焼成処理の前後において電気抵抗値は変わるため、予め第3パターン焼成処理前後の変化率を求める実験を行った。
まず、厚さ2mmのSUS430製基板を平滑処理した後、半結晶性ガラスを焼成処理後100μmとなるように塗布し、2回焼成処理を繰り返して絶縁層を設けた。その後、鉛、カドミウム、ニッケルを含まない抵抗体ペーストを用いて、図1に示すような回路状パターンを印刷し、所定の焼成処理前抵抗体パターン11を形成した(図1参照)。これを3枚(発熱前駆体)作製した。尚、この線幅は1.7mm、線厚は10μm、全長は213mmである。更に、この抵抗体パターン11の各端子の部分には電極として銀ペーストを用いて印刷して、取り出し電極部12a、12bを形成し(図1参照)、第1パターン焼成処理(850℃、30分)を行った。尚、同図中の13a、13b、13cは各発熱抵抗体部11a、11b、11c、11dの隣接するものを電気的に接続する接続部13a、13b、13cである。この抵抗体ペーストは、銀−パラジウムからなるペーストである。

この3枚の発熱前駆体(表1のサンプルNo.1〜3)の第1パターン焼成処理後の電気抵抗値R1を測定したところ、それぞれ、10.97Ω、11.37Ω、11.60Ωであった。その後、同じ条件にて第3パターン焼成処理を行った後、同様に電気抵抗値R3を測定したところ、それぞれ、11.21Ω、11.73Ω、11.85Ωであり、各々、変化率は2.2%、3.2%、2.2%(平均値:2.5%)であった。
これにより、導電塗布層を設けない、即ち抵抗を調整しない場合の電気抵抗値増加率が、2〜3%程度(平均で2.5%)であることが判ったので、所望の製品規格値よりも2〜3%小さい値となるように設計すればよいことが分かった。

更に、上記発熱前駆体の電気抵抗値を小さくするように調整する場合、図2に示すように、所定の抵抗体パターン部(例えば11c)の上に同幅で所定長さの導電塗布層2aを形成した場合の電気抵抗値の変化率を検討した。
まず、上記と同じ発熱前駆体を更に3個作製した。この第1パターン焼成処理前の発熱前駆体(表1のサンプルNo.4〜6)の電気抵抗値R1を測定したところ、それぞれ、12.00Ω、12.44Ω、12.81Ωであった。その後、上記に示すようにサンプルNo.4のものには全長に対して7%長さ(厚さ:10μm)、サンプル5及び6のものには全長に対して11%長さ(厚さ:10μm)の導電塗布層2aを第2パターン焼成処理(850℃、30分)により形成した。この場合の電気抵抗値R2を測定したところ、それぞれ、11.36Ω、11.40Ω、11.68Ωであり、各々、変化率は−5.3%、−8.4%、−8.8%であった。その後、第3パターン焼成処理を行った後の電気抵抗値R3を測定したところ、それぞれ、11.52Ω、11.50Ω、11.80Ωであり、各々、変化率(R2に対するR3の増加率)は1.4%、0.9%、1.0%であった。
これにより、一定量(長さ)の導電塗布層を設けた場合は、一定値だけ電気抵抗値を下げることができ、しかも、第3パターン焼成処理後の発熱体の電気抵抗値も一定値だけ下げることができることが分かった。

(2)電気抵抗値の調整された発熱体の製造
前記(1)の結果から考えると、導電層を設けない場合、所定の製品規格値R0(11.20〜11.90Ω)の発熱体を製造することになる第1パターン焼成処理後の発熱前駆体の電気抵抗値R1(10.92〜11.60Ω、中央値=11.26Ω)よりも、大きめの電気抵抗値(11.90Ω、これは中央値11.26Ωに対して5.7%大きな値である。)をねらい値として、発熱前駆体を6個製造した(表1参照)。発熱前駆体の形状等は、前記に示すものと同じである。この製造された発熱前駆体の電気抵抗値R1を測定し、その結果を表1に示した。その値は10.97〜12.81Ωまでばらつき、その平均値は11.90Ωである。

これらを、(1)10.90以上11.60Ω以下(サンプルNo.1〜3)、(2)11.60超え12.30以下(サンプルNo.4)、(3)12.30超え12.90以下(サンプルNo.5〜6)の3グループに分けた。
この第1グループは、このまま第3パターン焼成処理を行えば製品規格値内に含まれるので、調整せずにこのまま焼成処理して、発熱体サンプル1〜3を製造した。これらの発熱体の電気抵抗値は、11.21〜11.85Ωであり、製品規格値内に収まった。
一方、この第2グループのサンプルNo.4は、表1及び上記に示すように、全長に対して7%長さ(厚さ:10μm)の導電塗布層2aを形成し、第2パターン焼成処理を行った。この場合の電気抵抗値R2は11.36Ωであり、その後、これを上記と同様に第3パターン焼成処理を行った後の電気抵抗値R3は11.52Ωであった。これにより、製品規格値内に収まった。

更に、この第3グループのサンプルNo.5〜6は、表1及び上記に示すように、全長に対して11%長さ(厚さ:10μm)の導電塗布層2aを形成し、第2パターン焼成処理を行った。この場合の電気抵抗値R2は各々11.40Ω、11.68Ωであり、その後、同様に第3パターン焼成処理を行った後の電気抵抗値R3は各々11.50Ω、11.80Ωであった。これにより、いずれも製品規格値内に収まった。
以上より、全てのサンプルNo.1〜6は、予想よりも大きな電気抵抗値R1を示すNo.4〜6のサンプルのみについて導電層を積層形成するという簡便な方法にて、全てのサンプル1〜6を製品規格値内に収めることができた。尚、サンプルNo.1〜3は、このまま第3パターン焼成すれば製品規格値内に収まるものであり、そのまま焼成処理した場合、製品規格値内に収まらないものは存在しないことになる。このような簡便な方法により、製造時の歩留まりを100%とすることができた。

実施例2(発熱体の製造方法)
以下の手順で発熱体を製造した。即ち、厚さ2mmのSUS430製基板を平滑処理した後、半結晶性ガラスを焼成処理後100μmとなるように塗布し、2回焼成処理を繰り返し、鉛、カドミウム、ニッケルを含まない導電ペーストを用いて回路状にパターン印刷した。更に、端子の部分には電極として銀ペーストを用いて印刷した。この時、上記電気抵抗値の調整方法によって抵抗体パターンの電気抵抗を調整した後(図2参照)、第2パターン焼成処理し、これを保護するために、鉛、カドミウム、ニッケルを含まない半結晶性ガラスを塗布し、第3パターン焼成処理した。

図8は、実施例に係わる発熱体5の説明断面図である。本発熱体5は、ステンレス製の基板6上に形成される絶縁層7と、この絶縁層7上に印刷される抵抗体パターン11(11a、11b、11c及び11d)と、電極取り出し端子12a及び12bと、電気抵抗値の調整のために抵抗体パターン11cの上に設けられた導電層2aと、そしてこれを保護するための保護ガラス8とを備える。

上記方法により製造した発熱体は、容易に抵抗体パターンの電気抵抗値を製品規格範囲内に調整することができ、目的の温度に精度よく達することが確認できた。また、SUS430は積層する絶縁性ガラスと線膨張係数が近いので、高温に発熱しても、変形を生じることがなく、発熱体として安定した形状を保つ。

実施例2に示すように、発熱体は、層構造を安定に保ちながら、複雑な工程を必要とせず、容易に製品規格内の電気抵抗値の調整が可能であり、歩留まり向上に効果がある。

尚、本発明においては、上記実施例に限定されるものではなく、目的、用途に応じて本発明の範囲内で種々変更した実施例とすることができる。
参考発明としての電気抵抗値を低減する方法としては、上記実施例に示す方法以外に、例えば、以下の方法とすることもできる。

(1)図3に示すように、抵抗体パターンをはみ出して積層してもよいし(図3の2b)、複数の導電層(2b,2c,2d)を設けてもよい。この場合の数、線幅の大きさは種々変更できる。この場合は元の抵抗体パターンの上に積層するのみなので、パターンの制約を受けずに、電気抵抗値の調整が可能である。
(2)図4に示すように、端子間をつなぐ線状の抵抗体パターン(2e,2f,2g,2h)を設けてもよい。この場合の数、線幅の大きさは種々変更できる。この場合も元の抵抗体パターンの上に積層するのみなので、パターンの制約を受けずに、電気抵抗値の調整が可能である。
(3)図5に示すように、短絡配線パターン(3a,3b,3c)を設けることができる。この場合の数、配設場所は種々変更できる。この場合は、元の抵抗体パターンに折り返しがある場合に有効な調整方法である。
(4)図6に示すように、通常の抵抗体パターン(例えば11d)の横に、他の抵抗体パターン11eを設け、これを短絡配線パターン(3d,3e)で電気的に接続することができる。

また、電気抵抗値を低減させるのに上記実施例においては、導電層を同じ厚さで長さを変えて調整しているが、これに限らず、その厚さの大小を調整して電気抵抗値を適宜調整することもできる。要は、導電層全体の体積を適宜変えて調整することができる。
更に、上記実施例においては、ばらついた電気抵抗値を持つ第1パターン焼成処理後の発熱前駆体を3グループ(即ち規格外の発熱前駆体を2グループ)に分けたが、これに限らず、3グループ以上に分けても良いし、また、所定の検量線に基づいて1個1個積層量(長さ等)等を適宜設定して、調整しても良い。この調整数が多い程、品質精度が良くなり、製品規格範囲をシャープにすることができる。

また、電気抵抗値調整時に用いる導電ペーストも銀ペーストに限らず、金、銅、ニッケル、モリブデン、タングステン等を含むものでもよい。導電層の積層方法も抵抗体パターン上を幅方向にそのまま積層しても、はみ出して積層してもよく、積層の印刷方法も特に限定されない。導電層の積層時はその体積が大切になるため、積層するパターンの幅や面積及び厚みが自由に設定できる。更に、保護ガラスとして用いるガラスも非晶質のものであっても構わない。

本発明に含まれないが、電気抵抗値を調整するために、図7に示すようにすることができる。即ち、元の抵抗体パターンに加えて、他の幅狭の第2パターン11e、及び第3パターン11fを形成しておく。そして、電気抵抗値を低減させる場合は短絡配線パターン3d、3eを介してこの第2パターンを平行に短絡させる。一方、電気抵抗値を増大させる場合はこの第3パターン11fを短絡させ、電極取り出し端子13及び12bで測定する。これにより、本発明のように低減化のみならず、電気抵抗値を低減も増大も目的に応じて適宜調整することができる。
【発明の効果】
上述の電気抵抗値調整方法によれば、複雑な工程を必要としないため、容易に製品規格内の電気抵抗値の調整が可能となる。そして、この電気抵抗値調整方法を利用して、温度分布のばらつきの少ない優れた発熱体を得ることができる。
