【発明の属する技術分野】
本発明は、複数枚のタイルを固定して壁面に貼り付けるのに好適な不織布及びこれを備えたユニットタイルに関するものである。

【従来の技術】
従来から、ユニットタイルを壁面へ貼り付ける技術として様々なものが案出されている。例えば、特開平5−179783号公報には、次のようなユニットタイルの施工方法が記載されている。同公報記載の技術では、まず、複数個のタイルの裏面にモルタル等の接着剤が浸透可能な連結部材を接着してユニットタイルを形成する。また、連結部材としては、ポリプロピレン等で形成された不織布が使用される。次に、壁面へ塗布した貼付用モルタルへ当該ユニットタイルを強く圧着することで、貼付用モルタルが連結部材へ浸透及び透過し、さらに、各タイルの目地部分の側面へ達するようにしている。そして、同公報には、この技術を用いれば、貼付用のモルタルが連結部材を透過してタイル裏面の裏足凹部や各タイル間の目地部へ廻り込むため、ユニットタイルと壁面との接着強度を向上させることができる旨が記載されている。

【発明が解決しようとする課題】
しかしながら、上記公報に記載されたユニットタイルには、次のような問題があった。すなわち、不織布を形成する一般的な材料であるポリプロピレンやビニロン等の合成繊維とモルタルとの接着性は好ましくなく、且つ貼付用モルタルの浸透が完全に行われないため、ユニットタイルを壁面へ強固に接着させることは困難であり、ユニットタイルが壁面から剥離され、落下するというおそれがあった。また、ユニットタイルを形成する際に、不織布等の連結部材を複数のタイルに容易に接着することも望まれている。

本発明は、かかる事情に鑑みてなされたものであり、モルタルとの接着性が高く且つタイルに接着させやすい不織布及びこれを備えたユニットタイルを提供することを目的とする。

【課題を解決するための手段】
上記課題を解決するために、本発明に係るユニットタイルは、並列された複数のタイルと、不織布とを備えたユニットタイルであって、不織布は、並列された複数の経糸と、経糸と斜交する複数の第1の斜交糸と、第1の斜交糸と反対方向から経糸に斜交する複数の第2の斜交糸と、を備え、経糸、第1の斜交糸、及び、第2の斜交糸には、エポキシ樹脂が含浸されており、タイルの足裏凹部の延在方向と直交する方向に経糸が配置されて、不織布は、エポキシ樹脂接着剤で、並列された複数のタイルの一の面に接着されていることを特徴とする。

本発明に係る不織布によれば、経糸、第1斜交糸、及び、第2斜交糸の各糸にモルタルと接着し易いエポキシ樹脂が含浸されているため、モルタルへの接着性を向上させることができる。また、本発明の不織布はいわゆる3軸不織布であるため、剛性が高く扱いやすい。このため、不織布を例えば複数のタイルの裏面に接着する作業性を著しく向上させることができる。そして、不織布と複数のタイルとは、エポキシ樹脂接着剤で接着されているため、不織布と複数のタイルとを強固に接着することができる。そして、タイルの足裏凹部の延在方向と直交する方向に経糸が配置されているため、各タイルの足裏凸部に経糸が必ず接着することになる。

また、上記不織布は、経糸と直交する複数の緯糸を更に備え、緯糸にはエポキシ樹脂が含浸されていることが好ましい。このような構成を採用した場合、不織布はいわゆる4軸不織布となり、3軸不織布と比較して剛性の高いものとなる。

【発明の実施の形態】
以下、添付図面を参照して、本発明に係る不織布及びこれを備えたユニットタイルの好適な実施形態について詳細に説明する。尚、同一要素には同一符号を用いるものとし、重複する説明は省略する。

[第1実施形態]
図1は、本実施形態のユニットタイル1を示す図であり、図2は、ユニットタイル1を壁面30に貼着した状態を示す側面図である。ユニットタイル1は、所定の目地間隔を隔てて並列された複数のタイル10と、各タイル10の裏面に接着された不織布20とから成る。また、ユニットタイル1は、壁面30に塗られた貼付用モルタル40によって壁面30に対して固定されている。なお、図1は、ユニットタイル1を裏側から見た状態を示している。また、本実施形態でいう「不織布」とは、長繊維を複数配列したいわゆる連続繊維不織布を意味し、チョップドストランドマットのようにチョップドストランドを2次元的にランダムに分散させたようなものは含まない意である。

不織布20は、いわゆる3軸不織布であり、図1の上下方向に延在する複数の経糸2と、経糸2と斜交する複数の第1斜交糸4と、第1斜交糸4とは反対方向から経糸2に斜交する複数の第2斜交糸6と、を有している。また、経糸2、第1斜交糸4、及び第2斜交糸6は、それぞれビニロンによって形成されている。不織布20は、この他、後述する貼付用モルタルに含まれるアルカリ成分に犯されることのない耐アルカリ性の合成繊維、例えばアクリル、ナイロン、アラミド等によって形成することが好ましい。また、経糸2、第1斜交糸4、及び第2斜交糸6は、エポキシ樹脂によって互いに接着されている。

不織布20の経糸2、第1斜交糸4、及び第2斜交糸6の厚さは各々0.5mm、幅は1.5mm、繊維番手は1800デニール、繊維質量は34/m2とされている。また、経糸2、第1斜交糸4、及び第2斜交糸6によって形成される三角形状の開口領域の一辺の長さは約20mmとされ、この開口領域の面積は約1.62cm2と比較的大きくされている。また、経糸2に対する第1斜交糸4及び第2斜交糸6の斜交角度は60゜とされているが、この他、30゜、45゜等としてもよい。そして、このような不織布20によって、45mm×95mmという寸法の複数のタイル10が固定されている。

さらに、本実施形態の不織布20の経糸2、第1斜交糸4、及び第2斜交糸6には、エポキシ樹脂が含浸されている。不織布20へエポキシ樹脂を含浸させる方法は、次の通りである。まず、ポリアミン、ポリアミド、ジシアンジアミド系等の硬化剤が添加されたビスフェノールA型のエポキシ樹脂を所定の樹脂槽に導入する。そして、このエポキシ樹脂槽に不織布20を浸漬した後に、約80℃〜120℃好ましくは約95℃〜105℃で不織布20を乾燥させる。これにより、エポキシ樹脂が内部に含浸された不織布を得ることができる。

図3は、本実施形態の経糸2を示す断面図である。同図に示すように、本実施形態の経糸2では、内部全体にわたってエポキシ樹脂15が含浸されている。なお、本発明でいう「含浸」とは、図3のように糸の内部全体にエポキシ樹脂15が浸透している状態のみを意味するものではなく、図4に示すように、糸の表層付近にのみエポキシ樹脂15が浸透している状態をも意味するものである。

このようにしてエポキシ樹脂15が含浸された不織布20を形成した後、次のようにして、当該不織布20を複数のタイルに接着する。まず、ポリアミン、ポリアミド、ジシアンジアミド系等の硬化剤が混入されたビスフェノールA型のエポキシ樹脂接着剤を所定の樹脂槽に導入し、当該樹脂層に不織布20を浸漬する。次に、この不織布20を所定の目地間隔を隔てて配列された複数のタイル10の裏面に接触させた状態で、約100℃〜160℃好ましくは約110℃〜130℃に加熱された加熱プレスを押し付ける。これにより、複数のタイル10と不織布20とが接着される。

ここで、本実施形態においては、不織布20に予めエポキシ樹脂が含浸されているため、不織布20とタイル10とをエポキシ樹脂接着剤によって強固に接着することができる。また、本実施形態の不織布20は3軸不織布であるため、図1における上下左右方向への剛性が高く扱いやすいことから、複数のタイル10の裏面に接着する作業性を著しく向上させることができる。この際、経糸2が各タイル10の裏足凹部10aの延在方向と直交するように、不織布20を各タイル10の裏面に接着する。これにより、各タイル10の裏足凸部に経糸2が必ず接着することになる。また、裏足凹部10aに沿って経糸2が延在する場合は、貼付用モルタル40の裏足凹部10aへの回り込みが悪くなるおそれがあるが、経糸2を裏足凹部10aの延在方向と直交するように配置することで、このような事態を防止することができる。

以上のようにしてユニットタイル1を作製した後、当該ユニットタイル1を壁面30へ塗った貼付用モルタル40へ圧着する。これにより、貼付用モルタル40が不織布20の開口領域を通って各タイル10の裏足凹部10aや目地11に入り込み、いわゆるアンカー効果によって各タイル10と壁面30とを強固に接着させることができる。しかも、本実施形態のユニットタイル1に備えられた不織布20にはモルタルとの接着性の良好なエポキシ樹脂が含浸されているため、ユニットタイル1とモルタルとの接着性は高くなる。また、不織布20は3軸不織布であることから剛性が高くなっているため、ユニットタイル1を壁面30に接着させる際に各タイル10が位置ずれしにくく、各タイル10間の所定の目地間隔を維持することができる。さらに、上述のように不織布20の開口領域の面積は比較的大きくされているため、壁面30に塗られた貼付用モルタルは開口領域を通ってスムースにタイル10側へ導かれる。

なお、本実施形態のユニットタイル1を厚さ5cmの貼付用モルタルに貼り付けたところ、強く圧着する必要はなく、クラフト紙で複数のタイルが固定された従来のユニットタイルを貼る感覚で貼り付けることができた。さらに、JISA5209−1994陶磁器質モザイクタイルの試験方法に基づき、試験体作製後28日以上経過した後にユニットタイル1の引き剥がし強度を測定したところ、約16kg〜18kgの引張り強度が得られた。従来のように複数のタイル10をクラフト紙で固定したユニットタイルを貼付用モルタルに貼り付けた場合の引っ張り強度が約8kg〜9kgであることを考慮すると、本実施形態のユニットタイルは貼付用モルタルとの接着性が高められていることが分かる。

[第2実施形態]
次に、図3を参照して、本発明に係る不織布及びユニットタイルの第2実施形態を説明する。本実施形態が第1実施形態と異なるのは、不織布の構成にある。本実施形態の不織布50は、経糸2、第1斜交糸4、及び第2斜交糸6の他に、経糸2と直交する緯糸8を有するいわゆる4軸不織布である。

このように、不織布50を4軸の不織布とすることにより、当該不織布の剛性が高められ、複数のタイル10の裏面に接着する作業性が更に高まると共に、ユニットタイル1を壁面30に接着させる際に各タイル10が位置ずれすることを更に抑制することができる。

以上、本発明者によってなされた発明を実施形態に基づき具体的に説明したが、本発明は上記実施形態に限定されるものではない。例えば、ユニットタイルを作製するにあたって、複数のタイルに不織布を接着させた後に当該不織布にエポキシ樹脂を含浸させてもよい。

【発明の効果】
以上説明したように、本発明に係る不織布によれば、経糸、第1斜交糸、及び、第2斜交糸の各糸にモルタルと接着し易いエポキシ樹脂が含浸されているため、モルタルへの接着性を向上させることができる。また、本発明の不織布はいわゆる3軸又は4軸不織布であるため、剛性が高く扱いやすい。このため、不織布を例えば複数のタイルの裏面に接着する作業性を著しく向上させることができる。

また、本発明に係るユニットタイルにおいては、上記の不織布によって複数のタイルが固定される。そして、上述のように当該不織布にはエポキシ樹脂が含浸されているため、この不織布を備えるユニットタイルはモルタルとの接着性が高いものとなる。
