本発明は、医療用や非破壊検査用の超音波診断装置に用いられる超音波探触子に係り、特に、複数の圧電振動子を配列した配列型の超音波探触子、およびその製造方法に関する。

【従来の技術】
配列型の超音波探触子は、複数の微小な圧電振動子を列状に配設し、これら複数の圧電振動子を電子走査(セクタ駆動やリニア駆動など)することで超音波検査を行うものであり、医療用や非破壊検査用の各種超音波診断装置における超音波送受波部として多用されている。

この超音波探触子は、隣接するもの同士の間に溝(隙間)11aをあけて配列された複数の圧電振動子1と、これら圧電振動子1の背面側に配置された背面支持体2と、複数の圧電振動子1の音響放射面上に積層された音響整合層3と、音響整合層3の上に形成された音響レンズ4と、を備えている。

圧電振動子(PZT等)1は、音響放射面側と背面側に表面電極を有し、電極間にインパルス電圧を印加することにより超音波を発生するものである。背面支持体2は、圧電振動子1の背面側から放出される超音波を減衰させて、圧電振動子1の前面側(放射面側)への音響的影響を無くし、圧電振動子1へのダンピングをするためのものである。音響整合層3は、圧電振動子1の音響インピーダンスが被検体(たとえば、生体組織)の音響インピーダンスに対して桁外れに大きいことから、両者間の音響インピーダンスのマッチング(整合)をとるためのもので、両者の中間的な値の音響インピーダンスとなるように設定されている。また、整合層の厚さは、圧電振動子1の発する超音波の周波数領域のうち中心周波数の波長λの1/4になるように設定されている。音響レンズ4はシリコンゴム等の軟質材料よりなり、圧電振動子1から前面側に放出される超音波ビームを集束するために設けられている。音響レンズ4の音響整合層3側の面には、耐薬品性を確保する目的で、例えば12.5μmのポリイミドフィルム5が予め取り付けられている。

前記の圧電振動子1は、背面支持体2の上に面状の圧電振動板11を固着し、圧電振動板11の上に面状に音響整合層(未分割の音響整合層)3を形成し、その状態で、例えば音響整合層3の上からダイシングして、圧電振動板11を音響整合層3と共に短冊状に分離することで、一定方向に配列した状態に形成されている。圧電振動子1間の溝11aは、ダイシングで切断する際の分割溝(ダイシング溝と呼ばれる)であり、分割された音響整合層3間にも同じ幅の溝13a、13bが同時に形成されている。これら溝11a、13a、13bは、通常、小片状の圧電振動子1の強度を維持したり不要振動を抑制したりする目的で、ゴム系やウレタン系の充填材6で埋められている。

音響整合層3は、超音波の送受波効率を高めるために例えば2層構造とされており、圧電振動子1に近い第1層の音響整合層3aはセラミック系の材料より構成され、音響レンズ4に近い第2層の音響整合層3bはエポキシ系の材料より構成されている。そして、この音響整合層3(3a、3b)があることにより、圧電振動子1側から音響レンズ5側に音響インピーダンスが徐々に変化するように設定されている。

このような2層構造の音響整合層3の構成としては大きく分けて次の(a)、(b)、(c)の3種類がある。
(a)図11に示すものは、1層目の音響整合層3aと2層目の音響整合層3bとに、共に圧電振動子1と同じ溝幅の溝13a、13bが設けられているタイプのものである。このタイプは、2層の未分割の音響整合層3a、3bを圧電振動板11の上に形成した後でダイシングすることにより作成したものである。

(b)図12に示すものは、1層目の音響整合層3aと2層目の音響整合層3bが共に裁断されていないタイプのものである。このタイプは、圧電振動板11をダイシングして複数の圧電振動子1に分離した後で、音響整合層3a、3bを2層重ねて形成することで作成したものである。

【発明が解決しようとする課題】
ところで、上記(a)のタイプのように2層の音響整合層3a、3bに共に、圧電振動子1間の溝11aと同じ溝幅の溝13a、13bが形成されているものの場合、各分割部分の独立性が高いことから音響特性上においては広い指向特性を有しているが、第2の音響整合層3bの面積で決まる超音波送受波面が、溝がある分だけ狭くなることから、送受波利得が小さいという問題がある。

また、上記(b)のタイプおよび(c)のタイプは、上層の音響整合層3bに溝がないことから、送受波面積が(a)のタイプよりも広くなる。このため送受波利得は大きくなるが、第2層目の音響整合層3bが分割されていないことから、圧電振動子1の独立性が悪く、指向特性が狭くなるという問題がある。

因みに、指向特性は、信号を画像処理した際の虚像抑制のため、広い方が良いとされ、また、セクタ走査する際においては、画像においてどこまで広く見ることができるかの要素となるため、超音波探触子においては重要な特性の一つとされている。

なお、狭い溝幅にて圧電振動板11(圧電振動子1)から音響整合層3a、3bまでを全て裁断することができれば、音響整合層が分割されていないものに比べて、指向特性を広く確保できると共に、送受波利得も大きくできるが、狭い溝幅で裁断する場合、カッティング装置(ダイシングソウ等)の刃厚が極めて薄くなるため、圧電振動板11+2層の音響整合層3a、3bの全層を裁断するのは困難である。特に中心周波数が2〜3MHzの低周波の超音波探触子の場合は、圧電振動板11+音響整合層3a+音響整合層3bの厚さが1.5mm程度と厚くなるため、圧電振動板11から2層の音響整合層3a、3bを全部一緒に20〜30μmの狭い幅の溝にて安定裁断するのは実際上困難であり、全部の溝幅を狭くするには限界があった。

本発明は、上記事情を考慮し、送受波利得を小さくすることなく、広い指向特性を有した配列型の超音波探触子およびその製造方法を提供することを目的とする。

(e)該工程後に前記第2の音響整合層に前記第1の溝の位置に対応させて第1の溝よりも小さい溝幅の第2の溝を形成することで、第2の音響整合層をその下側の分離された圧電振動子および第1の音響整合層に対応させて分離する工程と、
(f)該工程後に前記第2の溝に充填材を充填する工程と、
(g)該工程後に前記第2の音響整合層の上に音響レンズを設ける工程と、

【発明の実施の形態】
以下、本発明の実施形態を図面に基づいて説明する。
図1は本発明の実施形態の超音波探触子の断面図である。
この超音波探触子は、隣接するもの同士の間に溝(隙間)11aをあけて配列された複数の圧電振動子1と、これら圧電振動子1の背面側に配置された背面支持体2と、複数の圧電振動子1の音響放射面上に積層された音響整合層3と、音響整合層3の上に形成された音響レンズ4と、を備えている。音響レンズ4の音響整合層3に接する側には、予めポリイミドフィルム5が一体化されている。

音響整合層3は、圧電振動子1に近い方の第1層3aと、音響レンズ4に近い方の第2層3bの2層構造とされており、第1層の音響整合層3aと第2層の音響整合層3bに共に、圧電振動子1間の溝11aに対応した溝13a、13bが設けられ、それら溝11a、13a、13bは、小片状の圧電振動子1の強度を維持したり、不要振動を抑制したりする目的で、ゴム系やウレタン系の充填材6で埋められている。

次に、この超音波探触子を得るための製造方法について説明する。
図1の構造の超音波探触子を得る場合には、まず、図2に示すように、背面支持体2の上に表裏面に表面電極を取り付けた圧電振動板11を固着し、圧電振動板11の上面(超音波放射面)に、分割されていない状態の第1の音響整合層3aを設ける。この音響整合層3aとしては、例えば、シート状に加工したセラミック板を固着する。

次に、図3に示すように、圧電振動板11と共に第1の音響整合層3aを、例えば、溝幅G=50μmの第1の溝11a、13aを音響整合層3aの上から切ることで複数に分割し、第1の溝11a、13a内に充填材6を充填する。そして、電気信号等を確認しながら、音響整合層3aの厚み調整を研磨等により行う。

次に、図4に示すように、第1の音響整合層3aの上に、エポキシ系の材料よりなる第2の音響整合層3bを積層する。

図8は、図7の各サンプルに、ポリイミドフィルムを予め取り付けてある音響レンズを固着した場合の指向特性の測定結果を示している。この図8のデータから、分割無のサンプルは明らかに異なるが、分割されているサンプルに関しては、分割溝の幅の広さにあまり関係なく、指向特性の広さが同等レベルとなることが分かる。つまり、ポリイミドフィルム付音響レンズを付けると、溝幅の増減による指向特性の変化はほとんどなくなることが分かる。更に言い換えると、指向特性を左右するのは、溝の幅の大きさではなく、溝があるか否かであると言うことができる。このことは、つまり指向特性を保ちながら、溝幅は適当に選択してもよい、ということを意味する。

図9は、このことに着目して実施形態のように製作したサンプルの指向特性を、分割無のサンプルと比較して示している。この図9のデータから、2層目の音響整合層を分割していない製品に比べて、本発明の実施形態のサンプル(2層目の音響整合層の溝幅を30μmとしたもの)は指向特性が広いことが分かる。

この表から分かるように、本発明の実施形態のサンプルは、圧電振動子、第1の音響整合層、第2の音響整合層を同じ溝幅(50μm、60μm、75μm)でそれぞれ分割したサンプルよりも送受波利得が大きくなる。2層目の音響整合層を分割してないサンプル(分割無)が一番送受波利得が大きくなるが、2層目の音響整合層を細幅の溝で分割したサンプル(発明品)は、分割無のサンプルより若干小さい値を示すだけで、分割無サンプルに近い送受波利得を示すことが分かった。

なお、上記実施形態では、平板状の配列型の超音波探触子について説明したが、本発明は、必ずしもこれに限られるものではなく、曲率のついたコンベックス型の超音波探触子にも適用することができる。
