【発明の属する技術分野】
この発明は、光透過層形成用シート部材および光学記録媒体の製造方法に関し、特に、光透過層が、ディスク基板上に光透過性シートを貼り合わせることによって形成される光学記録媒体に適用して好適なものである。

【従来の技術】
近年、情報記録の分野において、光学情報記録方式に関するさまざまな研究、開発が進められている。この光学情報記録方式は、非接触で記録および/または再生を行うことができるとともに、磁気記録方式に比して一桁以上高い記録密度を達成可能であるという利点を有している。また、この光学情報記録方式は、再生専用型、追記型、書換可能型などのそれぞれのメモリ形態に対応可能であるという、さらなる利点をも有する。そのため、安価な大容量ファイルの実現を可能とする方式として、産業用から民生用まで幅広い用途への適用が考えられている。

その中でも、特に再生専用型のメモリ形態に対応した光ディスクである、ディジタルオーディオディスク(DAD)や光学式ビデオディスクなどは広く普及している。

ディジタルオーディオディスクなどの光ディスクは、情報信号を示すピットやグルーブなどの凹凸パターンが形成された透明基板の光ディスク基板上に、アルミニウム(Al)膜などの金属薄膜からなる反射膜と、さらにこの反射膜を大気中の水分(H2O)や酸素(O2)から保護するための保護膜が反射膜上に設けられた構成を有する。そして、この光ディスクにおける情報信号の再生時には、光ディスク基板側から凹凸パターンに向けてレーザ光などの再生光を照射し、この再生光による入射光と戻り光との反射率の差によって情報信号を検出する。

そして、このような光ディスクを製造する際には、まず、射出成形法により凹凸パターンを有する光ディスク基板を形成する。次に、真空蒸着法により、光ディスク基板上に金属薄膜からなる反射膜を形成する。次に、さらにその上層に紫外線硬化樹脂を塗布することにより保護膜を形成する。

さて、上述したような光学情報記録方式においては、近年、さらなる高記録密度化が要求されている。そして、この高記録密度化の要求に対応するために、光学ピックアップの再生光の照射時に用いられる対物レンズの開口数(NA)を大きくすることによって、再生光のスポット径の小径化を図る技術が提案された。従来のディジタルオーディオディスクの再生時に用いられる対物レンズのNAが0.45であるのに対し、この従来のディジタルオーディオディスクの6〜8倍の記録容量を有するDVD(Digital Versatile Disc)などの光学式ビデオディスクの再生時に用いられる対物レンズのNAを0.60程度として、スポット径の小径化を図る。

このような対物レンズにおける高NA化を進めていくと、照射される再生光を透過させるために、光学記録媒体におけるディスク基板を薄くする必要が生じる。これは、光学ピックアップの光軸に対してディスク面の垂直からずれる角度(チルト角)の許容量が小さくなるためであり、このチルト角がディスク基板の厚さによる収差や複屈折の影響を受け易いためである。したがって、ディスク基板を薄くすることによって、チルト角がなるべく小さくなるようにする。たとえば、上述したディジタルオーディオディスクにおいては、基板の厚さは1.2mm程度とされている。これに対し、DVDなどのディジタルオーディオディスクの6〜8倍の記録容量を有する光学式ビデオディスクにおいては、基板の厚さは0.6mm程度とされている。

そして、今後のさらなる高記録密度化の要求を考慮すると、基板のさらなる薄型化が必要になる。そこで、基板の一主面に凹凸を形成して情報信号部とし、この情報信号部上に、反射膜と光を透過可能な薄膜からなる光透過層とを順次積層し、光透過層側から再生光を照射することにより情報信号の再生を行うように構成された光学記録媒体が提案されている。このような、光透過層側から再生光を照射して情報信号の再生を行うようにした光学記録媒体においては、光透過層の薄膜化を図ることによって対物レンズの高NA化に対応することができる。

ところが、この光透過層の薄膜化を行うと、光ディスクの製造に一般に用いられる、熱可塑性樹脂を用いた射出成形法による光透過層の形成が困難になる。すなわち、従来の技術において、複屈折を小さく保ちつつ、良好な透明性が維持された、0.1mm程度の光透過層を形成することは、非常に困難である。そこで、光透過層を、紫外線硬化樹脂により形成する方法が考案された。

【発明が解決しようとする課題】
しかしながら、光透過層を紫外線硬化樹脂により形成する場合、光透過層を基板表面において均一な膜厚にすることは非常に困難である。そのため、情報信号の再生を安定して行うことが難しくなってしまう。

また、膜厚が0.1mmで、熱可塑性樹脂からなる光透過性シートに剥離フィルムをラミネートしたシート、または光透過性シートを2枚の剥離フィルムで挟み込んだシートと、感圧性粘着層を2枚のフィルムで挟み込んだシートとを用い、ローラ圧着により基板表面に貼り付けて、光透過層を形成する方法も考えられた。ところが、この方法では、圧着時のシートの変形や接着層の読み出し面側へのはみ出しが発生したり、光透過性シートと感圧性粘着層との間や、感圧性粘着層と基板との間に異物が混入しやすくなる。これにより、やはり、光透過層を均一な膜厚に形成するとともに、高信頼性を有する光透過層を形成することは困難となり、さらに情報信号の再生を安定して行うことは、より困難になってしまう。

したがって、この発明の目的は、光学記録媒体における光透過層の形成において、光透過層と基板との間への異物の入り込みや、光透過層表面への異物の付着を防止するとともに、光透過性シート表面の傷の発生や汚れを防止することができる光透過層形成用シート部材を提供することにある。

また、この発明の他の目的は、対物レンズの高NA化に対応させつつ、均一な膜厚で、複屈折を小さく保ち、汚れが少なく、良好な透明性を有する光透過層が設けられた光学記録媒体を製造する際に、光透過層に傷が生じることなく、良品の光学記録媒体を得ることができる光学記録媒体の製造方法を提供することにある。

【課題を解決するための手段】
本発明者は上述の課題を解決するために鋭意検討を行った。以下にその概要を説明する。

すなわち、本発明者は、異物の入り込みを防止するためには、可能な限り工程数を増加させないようにすることが必要であることを想起した。そして、一方の面に感圧性粘着剤が被着された熱可塑性樹脂からなる光透過性シートを、基板に貼り合わせることにより、0.1mm程度の光透過層を形成する方法を想起し、さらにこのような光透過層の形成に用いるシート部材を案出するに至った。

したがって、上記目的を達成するために、この発明の第1の発明は、
基板および、基板の一主面に情報信号を記録可能および/または再生可能に構成された情報信号部と情報信号部に照射されるレーザ光を少なくとも透過可能な光透過層とが順次設けられて構成された光学記録媒体における、光透過層を形成する際に用いられる光透過層形成用シート部材であって、
少なくとも、光透過性シートと、光透過性を有する第1の接着層と、離型フィルムとからなり、
光透過性シートの基板に接着させる側に第1の接着層が設けられているとともに、第1の接着層の側に、離型フィルムが剥離可能に設けられて貼り合わされてなり、
積層構造の光透過性シートと第1の接着層と離型フィルムとが、貼り合わせに用いられる前段階において、離型フィルムが光透過性シートより外周側になるように巻き付け芯に巻き付けられている
ことを特徴とするものである。

この第1の発明において、離型フィルムの剥離を容易に行うために、典型的には、離型フィルムの第1の接着層側に、離型剤が塗布されている。

この第1の発明において、光透過性シートに対して第1の接着層が設けられた面とは反対側の面に、保護フィルムが設けられ、好適には、この保護フィルムは、ポリエチレン系樹脂からなる。

この第1の発明において、離型フィルムを剥離する際に、第1の接着層が波状になるのを防止するために、典型的には、離型フィルムと第1の接着層との間の接着力は、光透過性シートと保護フィルムとの間の接着力より小さい。すなわち、この接着力の大小関係を前提として、具体的には、離型フィルムの剥離に要する力の大きさは、0.10N/5cm以上1.00N/5cm以下であり、保護フィルムの剥離に要する力の大きさは、0.15N/5cm以上2.00N/5cm以下である。なお、この剥離に要する力の大きさは、接着された5cm幅のシートを剥離する際に要する力として定義する。

この第1の発明において、この光透過層形成用シート部材を用いて、光学記録媒体の光透過層を形成する際に、製造される光ディスクの光透過層表面に傷が付くのを防止するために、典型的には、光透過性シートの第1の接着層が設けられた側とは反対側に、ハードコート層が設けられている。また、この第1の発明において、典型的には、光透過性シートの、ハードコート層が設けられた側に保護フィルムが設けられており、好適には、この保護フィルムは、ポリエチレン系樹脂からなる。また、この第1の発明において、保護シートの剥離後にハードコート層、光透過性シートおよび第1の接着層が波状になるのを防止するために、典型的には、離型フィルムと第1の接着層との接着力は、ハードコート層と保護フィルムとの接着力より小さく、この接着力の大小関係の前提のもとで、保護フィルムの剥離に要する力の大きさは、0.15N/5cm以上2.00N/5cm以下、離型フィルムの剥離に要する力の大きさは、0.10N/5cm以上1.00N/5cm以下である。また、ハードコート層は、形成を容易に行うとともに、通常使用される装置を流用することによって、コストの増加を抑制するために、具体的には、紫外線硬化樹脂からなるが、ダイヤモンド状炭素(ダイヤモンドライクカーボン、DLC)から構成することも可能である。

この第1の発明において、離型フィルムの剥離を、容易で確実に行うために、典型的には、離型フィルムに、把持可能な凸部が設けられている。また、この第1の発明において、好適には、光透過性シートに対して第1の接着層が設けられた面とは反対側の面に、保護フィルムが設けられており、さらに、保護フィルムに、把持可能な凸部が設けられている。また、この第1の発明において、光透過層は平面円環形状を有し、この形状と同様の形状である離型フィルムにおいて平面円環状の外周の部分に把持可能な第1の把持部が設けられている。また、この第1の発明において、好適には、光透過性シートに対して第1の接着層が設けられた面とは反対側の面に、平面円環形状を有する保護フィルムが設けられている。保護フィルムの平面円環状の外周の部分に把持可能な第2の把持部が設けられており、さらに、剥離装置による把持を容易にするために、好適には、離型フィルムの第1の把持部と保護フィルムの第2の把持部とは、互いに平面的に重ならない位置に設けられている。

この第1の発明において、典型的には、光透過性シートの接着層とは反対側の面にハードコート層が設けられ、好適には、積層構造の光透過性シートと第1の接着層と離型フィルムとは、貼り合わせに用いられる前段階において、離型フィルムが光透過性シートより外周側になるように巻き付け芯に巻き付けられている。そして、この第1の発明においては、貼り合わせに用いられる前段階において、光透過性シートの第1の接着層が設けられた側とは反対側の面に保護フィルムが設けられ、保護フィルムが内周側になるように巻き付け芯に巻き付けられている。

ここで、本発明者は、上述のような光透過層形成用シート部材を用いて光透過性シートを基板に貼り合わせる場合、弾性体からなるパッドと金属からなる平面ステージとを用いて行うことが好ましいことを想起した。すなわち、平面ステージ上に、感圧性粘着剤が被着された光透過性シートを、感圧性粘着剤が被着された側が基板に向くように載置し、この感圧性粘着剤を介して、パッドにより基板と光透過性シートとを圧着させ、基板上に光透過層を形成する方法が望ましい。

さらに、本発明者は、上述の、少なくとも光透過性シートと光透過性を有する第1の接着層と離型フィルムとからなり、光透過性シートの基板に接着させる面に第1の接着層が設けられているとともに、第1の接着層が設けられた面に、剥離可能な離型フィルムが設けられた光透過層形成用シート部材を用いて、種々の光ディスクを製造した。そして、本発明者が、これらの光ディスクについて観察を行ったところ、光透過層の露出面に傷が生じてしまう可能性があることを知見した。

そこで、本発明者は、光透過層に生じる傷について種々検討を行ったところ、光透過性シートを載置するプレス面に異物などが存在しやすく、一般に傷が付きやすい光透過性シートに、このプレス面上に存在する異物により傷が生じてしまい、光透過層に傷が生じてしまうことを知見するに至った。このような光透過層の傷は、透明性を損なうことになり、良品の光ディスクを製造する妨げとなる。これにより、本発明者は、光透過性シートに異物が付着するのを防止するには、少なくとも光透過性シートを保護して、傷の発生を抑制可能にすることが好ましいことを想起するに至った。

したがって、この発明の第2の発明は、
基板の一主面に、
情報信号を記録可能および/または再生可能に構成された情報信号部と、
情報信号部に照射されるレーザ光を少なくとも透過可能な光透過層とが順次積層されて設けられ、
レーザ光を、光透過層側から情報信号部に照射することにより、情報信号を記録可能および/または再生可能に構成され、
基板の一主面と光透過層とを貼り合わせることにより、基板の一主面に光透過層を設けるようにした光学記録媒体の製造方法であって、
光透過層が、少なくとも光透過性シートと光透過性を有する第1の接着層とからなり、
光透過性シートの基板に接着させる面に第1の接着層が設けられているとともに、光透過性シートに対して第1の接着層が設けられた側とは反対側に保護フィルムが設けられた貼り合わせ用シートを用い、
貼り合わせ用シートにおける第1の接着層を基板の一主面に接着させた後、貼り合わせ用シートから保護フィルムを剥離する剥離工程を有し、
積層構造の光透過性シートと接着層と保護フィルムとが、貼り合わせに用いられる前段階において、保護フィルムが光透過性シートより内周側になるように巻き付け芯に巻き付けられている
ことを特徴とするものである。

この第2の発明において、典型的には、保護フィルムと光透過性シートとは、第2の接着層を介して互いに接着されて構成され、剥離工程において、保護フィルムと光透過性シートとの間の接着力に比して、保護フィルムとの接着力が大きい粘着剤を保護フィルムの露出面に接着した後、粘着剤を介して保護フィルムを剥離方向に引くことにより、保護フィルムの剥離を行うようにし、好適には、第2の接着層は、光透過性シートと第2の接着層との界面で剥離するように構成されている。具体的には、保護フィルムの剥離に要する力の大きさは、0.15N/5cm以上2.00N/5cm以下である。

この第2の発明において、典型的には、保護フィルムと光透過性シートとの間の接着力に比べ、保護フィルムとの接着力が大きい粘着剤を、保護フィルムの露出面に接着した後、粘着剤を介して、保護フィルムを剥離方向に引くことにより、保護フィルムの剥離を行うようにする。

接着剤の硬化後、貼り合わせ用シートから保護フィルムを剥離する剥離工程とを有し、
積層構造の光透過性シートと保護フィルムとが、貼り合わせに用いられる前段階において、光透過性シートが保護フィルムより外周側になるように巻き付け芯に巻き付けられている

この第3の発明において、典型的には、基板が平面円環形状を有するとともに、シートが平面円環形状を有する。そして、この第3の発明において、光透過性シートを有する光透過層を形成するために、典型的には、基板上に、接着剤を供給した後、この接着剤を介して貼り合わせ用シートを載置する。また、この第3の発明において、接着剤を硬化させた後に基板からのシートの剥離を防止するために、好適には、平面円環形状を有するシートの内径を、平面円環形状を有する基板の内径より大きく構成するとともに、平面円環形状を有するシートの外径を、平面円環形状を有する基板の外径以下に構成する。また、光透過層の表面に、平面円環状にクランプ基準面を設定する場合には、平面円環形状を有するシートの内径を、このクランプ基準面により決定されるクランプ領域の最内周以下にする。

この発明において、製造される光学記録媒体における反りや歪みを最小限にするために、好適には、光透過性シートは、基板に用いられる材料と同種の材料から構成される。また、光透過性シートの厚さは、典型的には、基板の厚さより小さくなるように構成され、具体的には、30μm以上150μm以下から選ばれる。また、この発明において、典型的には、基板および光透過性シートは、光透過性を有する熱可塑性樹脂からなり、具体的には、ポリカーボネート(PC)やシクロオレフィンポリマーなどの低吸水性の樹脂が用いられる。なお、基板に用いられる材料としては、たとえばアルミニウム(Al)などの金属からなる基板や、ガラス基板、あるいは、ポリオレフィン、ポリイミド、ポリアミド、ポリフェニレンサルファイド、PETなどの樹脂からなる基板を用いることも可能である。

また、離型フィルム32bの剥離は、自動剥離装置を用いて行う。このとき、接着層11bと離型フィルム32bとの間の剥離力FAが、光透過性シート11aとプロテクタ32aとの間の接着力(剥離力)FBより大幅に大きいと、第2の供給用シート32から離型フィルム32bが剥離せずに、光透過性シート11aおよび接着層11bが離型フィルム32bに付着した状態で、プロテクタ32aの剥離が行われてしまう。また、これらの粘着力がほぼ等しい場合、離型フィルム32bを剥離する際に、光透過性シート11aおよび接着層11bにおいて、プロテクタ32aに貼り付いた部分と、離型フィルム32bに貼り付いた部分とが生じてしまう。このような状態では、離型フィルム32bを剥離した後の光透過性シート11aおよび接着層11bが波状になってしまうのみならず、プロテクタ32aが部分的に剥がれてしまう可能性があるため、その役割を果たさなくなってしまう。そのため、接着層11bと離型フィルム32bとの間の剥離力FAを、光透過性シート11aとプロテクタ32aとの間の剥離力FBより小さくする。他方、第2の供給用シート32は、上述した貼り合わせ装置1に供給される前の段階において、ロール状に巻かれた状態で保管されている。そのため、接着層11bと離型フィルム32bとの間の剥離力FAを非常に小さくすると、ロール状に巻かれた状態において、第2の供給用シート32の離型フィルム32bと接着層11bとの間が部分的に剥離してしまう可能性がある。したがって、剥離力FAとしては、具体的に、0.10〜1.00N/5cm、好ましくは、0.1〜0.2N/5cmの範囲から選ばれ、この第2の実施例においては、0.16N/5cmに選ばれる。また、光透過性シート11aとプロテクタ32aとの間の剥離力FBは、少なくとも離型フィルム32bと接着層11bとの間の剥離力FAより大きい。すなわち、第2の供給用シート32においては、剥離力FAと剥離力FBとの間にFB>FAが成立するように構成することを前提として、剥離力FBは、具体的に、0.15〜2.00N/5cm、好ましくは、0.2〜0.4N/5cmの範囲から選ばれ、この第2の実施例においては、たとえば0.22N/5cmに選ばれる。

表1から、接着層内に異物が混入した光ディスクの枚数が、第1の比較例による光ディスクにおいて100枚中18枚であるのに対し、第1および第2の実施例による第1の光ディスク10と、第3および第4の実施例による第2の光ディスク20とにおいては、1枚も存在しないことがわかる。本発明者の検討によれば、これは、第1の比較例による光ディスクの光透過層の形成時において、接着層51と光透過性シート55とを別々に供給しているため、第1の離型フィルム52を剥離した後からディスク基板7に接着層51を貼り合わせるまでの間、および、第2の離型フィルム53を剥離した後から接着層51の露出面に光透過性シート55を貼り合わせるまでの間に、異物が混入してしまうことが考えられる。この第1の比較例に比して、第1から第4の実施例による光ディスクの光透過層の形成時においては、異物が混入する可能性があるのは、離型フィルムを剥離した後からディスク基板7に貼り合わせるまでの間である。そのため、第1から第4の実施例においては、第1の比較例に比して、異物が混入する確率が非常に低減したことが考えられる。さらに、第1の比較例においては、接着層の貼り合わせと光透過性シートの貼り合わせとを2回行う必要があるが、第1から第4の実施例においては、貼り合わせを1回行うだけであるため、製造タクトを短縮して生産性を向上させることが可能となるとともに、製造設備を簡素化することができる。

この点に関する本発明者の検討によれば、光透過層の形成時において、プロテクタが設けられた供給用シートを用いていることにより、装置や設備に付着したのりなどの粘着剤や付着性の異物は、プロテクタに付着する。そして、このプロテクタは、貼り合わせプロセス後に、粘着剤や付着性異物などの汚れとともに剥離されるため、光透過層11表面に汚れが付着することはない。したがって、第1の光ディスク10における光透過層11の表面を保護することができるのみならず、通常、粘着性を有する異物の付着に弱いハードコート層11cを保護することが可能となる。また、ハードコート層11cの表面を、作業者が布などを用いてクリーニングする必要がなくなるため、生産性を向上させることができるとともに、コストの低減を図ることができる。

しかしながら、この粘着テープ72を用いることによって次のような問題が生じる。すなわち、粘着テープ72は、剥離に用いられる副資材であるため、コストが増加してしまう。また、図21に示すように、剥離装置73として、粘着テープ72を供給するための粘着テープ供給部74や、離型フィルム71などを剥離するための剥離部75、剥離した離型フィルム71やプロテクタなどの剥離カス76とともに、粘着テープ72を回収するための粘着テープ回収部77が必要となる。そのため、剥離装置73自体の大型化や複雑化を招いてしまう。また、粘着テープ72の粘着面側を離型フィルム71に貼りつける方法では、粘着テープ72が離型フィルム71などに確実に接着しない可能性があり、ディスク基板7との貼り合わせを行うために剥離を要する離型フィルムやプロテクタが、貼り合わせ用シート4に残存してしまうという問題も生じる。さらに、粘着テープ72を用いる場合には、粘着テープ72を供給するための段取り時間が発生してしまい、剥離装置73の稼働率の低下をも招いてしまう。

そこで、本発明者は、粘着テープを用いることなく、離型フィルムやプロテクタを剥離可能にする方法を検討した結果、第2の実施形態による光透過層形成用シート部材を想起するに至った。以下に、この第2の実施形態による光透過層形成用シート部材について説明する。図22に、この第2の実施形態による供給用シートを示す。

表3から、第2の比較例による光ディスクの製造において、離型フィルムの剥離不良が10枚の光ディスクにおいて生じたのに対し、この第5の実施例による光ディスクにおいては、離型フィルム82の剥離不良が1枚も生じないことがわかる。また、第2の比較例による光ディスクの製造において、プロテクタの剥離不良が17枚の光ディスクに生じたのに対し、第5の実施例による光ディスクにおいては、離型フィルム82の剥離不良が1枚も生じていないことがわかる。これは、第2の比較例のように、離型フィルムの剥離が、粘着テープと離型フィルムとの接着力に依存することがなく、離型フィルム82の外周の部分に設けられた第1の把持部82aを把持して引くことにより、離型フィルム82の剥離を行っているため、剥離を確実に行うことが可能となったためである。同様に、プロテクタに関しても、粘着テープとプロテクタとの間の界面で剥離してしまうことがないので、剥離不良の発生を防止することが可能となる。

そして、この離型フィルム82における接着層11b、光透過性シート11aおよびプロテクタ83と平面的に重ならない部分を、剥離用ロボットによって把持可能な外把持部82bとする。なお、この構成は、プロテクタ83を同様に構成することも可能であるが、把持する領域が重なると剥離用ロボットによる、離型フィルム82およびプロテクタ83のうちの一方のみを把持することが困難になる。そのため、プロテクタ83を矩形とする場合には、離型フィルム82を光透過性シート11aおよび接着層11bと同型の平面円環状にする。すなわち、離型フィルム82およびプロテクタ83のうちのどちらか一方のみを矩形状にし、それらの光透過性シート11aおよび接着層11bと重ならない領域が把持部とされる。そして、この重ならない把持部を剥離用ロボットによって把持し、剥離方向に引くことにより剥離が行われる。

また、本発明者は、第1の実施形態において用いられた貼り合わせ装置に光透過層形成用シート部材を載置して貼り合わせを行う場合に、次のような問題が生じることを知見した。

すなわち、光透過性シート11aと接着層11bとの積層構造を有して構成される、全抜きで枚葉形式の貼り合わせ用シート4を用いて貼り合わせを行う場合、図1に示すように、貼り合わせ用シート4を平面ステージ2上に平行に配置する必要がある。そこで、本発明者は、第1の実施形態において用いられた貼り合わせ装置1の平面ステージ2に真空吸着手段を設け、貼り合わせ用シート4を吸着固定する方法を案出した。

すなわち、図25に示すように、平面ステージ2において、貼り合わせ用シート4の外周部に位置するところに、吸引孔を有する真空吸着部91を設ける。そして、この真空吸着部91内を真空引きするとともに、貼り合わせ用シート4を載置することによって、平面ステージ2の載置面に、平行に保持する。ところが、この真空吸着部91によって貼り合わせ用シート4を保持する際に、貼り合わせ用シート4が平面ステージ2に正しく固定されない場合に、次のような問題が生じる。

すなわち、貼り合わせ用シート4が、真空吸着部91によって、平面ステージ2上に吸着固定されないため、設定された圧力に達せず、貼り合わせ以降のプロセスへの移行が困難になり、一連の製造装置が停止してしまう。また、貼り合わせ用シート4と平面ステージ2との間に気泡が残されている可能性が大幅に高くなり、これによって、ディスク基板7と貼り合わせ用シート4とを貼り合わせたときに、これらの間に気泡が混入したり、光透過層11にしわが発生してしまう。そして、気泡の混入やしわが生じると、最終製品としての光ディスクにおいて、データの記録や再生の信頼性が低下してしまう。また、貼り合わせ用シート4が平面ステージ2上の正確な位置に保持されないと、ディスク基板7と貼り合わせ用シート4との間に貼り合わせずれが生じてしまう。

このような貼り合わせずれが生じると、ディスク基板7からはみ出した貼り合わせ用シート4が、光ディスクのカートリッジに衝突して、折れ曲がりや剥がれのきっかけになり、最終的に光ディスクの記録や再生の信頼性の低下や、記録不良および再生不良などが生じる場合がある。また、貼り合わせ用シート4が平面ステージ2上に吸着固定されないと、自動剥離装置を用いて離型フィルムを剥離する際に、貼り合わせ用シート4がディスク基板7に対してずれてしまい、正確な剥離が困難になる。これによって、光透過層11の貼り合わせが行われなくなってしまう。

以上のようなことにより、貼り合わせ用シート4を真空吸着部91によって、正確に吸着固定することは、光ディスクにおける信頼性の向上において、重要である。ところが、本発明者が実際に平面ステージ2上に貼り合わせ用シート4を載置すると、この貼り合わせ用シート4の外周部が真空吸着部91に吸引されないということが生じることを知見した。

すなわち、貼り合わせ用シート4は、全抜きされる前の段階の製造時において、ロール形状で供給、ハンドリング、輸送される。そのため、全抜き前の貼り合わせ用シート4は、ロール状に巻かれた方向にカールしてしまう。また、ロール状に巻かれた状態がある程度の時間継続すると、このカールのくせ、いわゆる巻きぐせを直すことが困難になる。たとえば、全抜きを行って貼り合わせ用シート4をそれぞれ枚葉とした後、これらの貼り合わせ用シート4を重ね、さらに上からおもりなどによって圧力を加えて矯正しようとしても、この巻きぐせは残ってしまう。さらに、図26に示すように、貼り合わせ装置1の平面ステージ2上に載置すると、貼り合わせ用シート4が平面ステージ2側に凸形状になってしまい、外周部が浮き上がってしまう。

そこで、本発明者は、貼り合わせ用シート4を平面ステージ2上に載置した後、その外周部を細長い棒などによって押さえ真空吸着部91に吸着させるようにした。ところが、このような方法では、常に作業者によって貼り合わせ用シートの外周部を押さえる必要があり、効率が悪くなってしまう。また、吸着が困難になってしまうと、上述したような光ディスクの信頼性に関わる問題が生じてしまう。そこで、本発明者が鋭意検討を行った結果、この問題を解決する方法を想起した。以下のこの第3の実施形態においては、上述の問題を解決する光ディスクの製造方法について、説明する。なお、この第3の実施形態においては、貼り合わせ用シート4として、4層構造の第2の供給用シート32(図8参照)を例として説明する。
