【発明の属する技術分野】
本発明は大きな変位量を発生させることのできる圧電式アクチュエータの技術に関する。

【従来の技術】
圧電式アクチュエータの代表例に圧電ファンであり、この圧電ファンに係る技術としては、例えば特開平9−321360号公報「圧電ファン」が知られている。すなわち、同公報図1(a),(b)において、片持ち支持した平板を圧電作用で矢印▲1▼,▲1▼の如く上下に振動させることにより、矢印▲2▼の通りに風を送ることができるというものである。
ここで圧電作用とは、物質に電圧を印加すると伸びる又は縮む現象を言い、伸縮の大きい材料(圧電セラミックス、圧電材料などと言う)が各種提案されている。

【発明が解決しようとする課題】
しかし、前記圧電材料においても、伸縮量は微小であり、このことが圧電式アクチュエータの普及の阻害要因となっている。
伸縮量が微小であることの具体例を次に説明する。
図11は従来の圧電式アクチュエータの実験モデルを示す図であり、このモデルは、厚さ125μm、長さ50mm、幅20mmのユニモルフ型圧電シート101を縦向きとし、上部を支持部材102に取付け、下端に1g程度の重り103を取付け、電源104で2000Vまでの電圧を印加できるようにしたものであり、鉛直軸Fnに沿った変位を調べる実験を実施した。

圧電ファンであれば、図中、斜め方向Ftに沿った変位を調べることに意味がある。しかし、アクチュエータは物(外部負荷)を支持部材102を基準に強制的に移動するものでなければならない。従って、鉛直方向Fnの変位を調べることは重要である。

図12は実験結果を示すグラフであり、横軸は印加した電圧、縦軸は鉛直軸Fnに沿った変位を示す。
印加電圧を、0、500V、1000V、1500V、2000V、−500V、−1000V、−1500V、−2000Vと変化させたが、変位は目盛に表れないほど微小であった。

【課題を解決するための手段】
そこで、本発明者らは継続して実験を進める中で、圧電シートを予め撓ませて圧電シートに内部応力を発生させておけば、内部応力ゼロの圧電シートに比較して格段に大きな変位を発生させ得ることを見出し、この思想に基づく構造を確立することに成功した。
なお、以下の説明において使用する「プリフォーム」は、通電前に予め圧電シートに基材を湾曲した状態で貼り付けて成形することを意味する。

具体的には、請求項1の圧電式アクチュエータは、長尺シート状の圧電シートに接着剤を用いて基材を張り合わせた積層体をプレス型にてプレスし湾曲させたままで前記接着剤を硬化させた後に前記プレス型を開放することで内部応力を発生させたユニモルフ型圧電素子と、このユニモルフ型圧電素子の一端を支える支持部材とからなり、前記圧電シートに通電して前記基材及び前記圧電シートを撓ませることにより、前記ユニモルフ型圧電素子の他端で負荷を前記支持部材を基準にして変位させることを特徴とする。

緩く湾曲した状態の圧電素子の一端に支持部材を取付ける工程とを有することを特徴とする。

【発明の実施の形態】
本発明の実施の形態を添付図に基づいて以下に説明する。なお、2枚の圧電シートを重ねあわせた圧電素子をバイモルフ型といい、1枚の圧電シートに基材を貼り付けたものをユニモルフ型(若しくはモノモルフ型)という。
従来、ユニモルフ型はバイモルフ型に比較してFn(図11参照)方向の変位量が小さいとされていたが、本発明は、湾曲させたユニモルフ構造を提案することで素子としてのFn方向の変位量を増大するための研究を完成するに至ったものである。

図1は本発明に係る圧電式アクチュエータ(第1実施例)の原理図であり、圧電式アクチュエータ10は、全体的に湾曲させて貼り付けたユニモルフ型圧電素子20(以下「圧電素子20」と記す。)と、この圧電素子20の一端を支える支持部材30とからなり、圧電素子20の圧電シートに電源40にて所定の電圧を印加して撓ませることにより、圧電素子20の他端で負荷45を鉛直軸Fn方向へ変位させるものであり、圧電素子20をプリフォームさせておいたことを特徴とする。負荷45は例えば重りである。

図2は図1の2部拡大図であり、圧電素子20は、厚さh3の長尺シート状の圧電シート23に厚さh2の接着剤22にて厚さh1の基材21を貼り付けた積層体である。
ただし、プリフォームさせたときに、圧電シート23と基材21のいづれが内周面側にあっても差支えない。

基材21の材質はPET(ポリエチレンテレフタレート)が好適である。PETは必要な弾性率を維持しながら適度な可撓性を有するからである。
しかし、基材21は、必要とされる変位や発生力を備えもつものであれば、PETに限るものではない。
また、接着剤22は接着強度が大きく、耐久性の高いエポキシ樹脂系接着剤が好適である。しかし、圧電伸縮による撓みや剪断力に耐え、発生する変形を妨げなければ、エポキシ樹脂系以外の接着剤であってもよい。

さらに、圧電シート23はポリふっ化ビニリデン(PVDF)が適当である。
ポリふっ化ビニリデンは、可撓性の材料であることと、素材の分極方向に対して鉛直方向に応力を印加することで圧電作用による伸縮が大きくなる特性を持っていることの2つの作用を発揮する。
可撓性に富むため湾曲成形が極めて容易となり、加えて伸縮量が大きいのでアクチュエータには好適である。

図3は本発明に係る圧電式アクチュエータ(第2実施例)の原理図であり、圧電式アクチュエータ50は、全体的に蛇行しており、圧電素子の分極方向に対して鉛直方向を長手とした長尺シート状の圧電シート23の上下面に複数枚の基材21・・・(・・・は複数を示す。以下同様。)を貼り合せた積層体であって、圧電シート23の上に凸の部分には上面又は下面に基材21,21を貼り、圧電シート23の下に凸の部分には下面又は上面に基材21,21を貼たものである。この結果、複数個の圧電素子20・・・を直列に並べたことになる。

一端を支持部材30に連結し、他端を負荷45に繋ぎ、図示せぬ電源で圧電素子20・・・に通電すれば、支持部材30に対して負荷45を矢印▲3▼又は▲4▼の如く移動させることができる。このときに下に凸の圧電素子20と上に凸の圧電素子20を交互に配置したので、両者の境界部の仮想点51・・・は常に中心線CL上にあることになる。

負荷45の移動量は圧電素子20・・・の個数に正比例するので、移動量は自由に増加させることができ、アクチュエータとしては好適な構造であると言える。同時に、図3に示すアクチュエータ50を並列に複数本配置することで、発生力を本数に比例して増加させることができる。
具体的用途としては、人工筋肉が挙げられる。すなわち、擬手、擬足などの人工骨格に圧電式アクチュエータ50を掛け渡せば、この圧電式アクチュエータ50が筋肉の役割を果たして骨格を作動させることができ、このときにもアクチュエータの変位量は大きな程よいことになる。

以上に述べた圧電素子20を製造するためのプレス型を説明する。
図4は本発明の圧電素子をプリフォームするためのプレス型の原理図であり、プレス型60は、曲げ半径がRで中心角がθの凹部61を備えたダイ62と、曲げ半径がほぼRであるパンチ63とからなり、このパンチ63を白抜き矢印のごとく凹部61へ進入させることにより、図示せぬシート又は平板を湾曲成形するものである。

以上のプレス型を使用して実施する圧電素子のプリフォーム及び製造方法を説明する。
図5は本発明の圧電素子の製造フロー図であり、ST××はステップ番号を示す。また、各ステップには便利のために略図を添えた。
ST01:短冊状の基材の片面に接着剤を塗布する。そして、接着剤が硬化する前に圧電シートに基材を合せることで平坦な圧電素子を形成する。又は、基材に圧電シートを合せてもよい。
ST02:この平坦な圧電素子をプレス型にてプレスし、湾曲させたままで接着剤の硬化を待つ。
ST03:一定時間保持し接着剤を硬化させた後、プレス型を開放する。すると、圧電素子はスプリングバック現象にて平坦になろうとする。接着剤硬化の作用により、基材の復元力と圧電材料の伸縮量とのバランスしたところで、緩く湾曲した状態になる。
ST04:緩く湾曲した状態の圧電素子、すなわちプリフォーム済みの圧電素子の一端に支持部材を取付ける。これで、図1のアクチュエータが出来上がる。

図6は圧電素子の製造フローの別実施例図である。
ST11:予め短冊状の平坦な基材をプレス型内で湾曲し、加熱する。
ST12:プレス型内の基材を冷却後開放すると、基材は所定の形状に湾曲したものとなる。
ST13:湾曲形状の基材の片面に接着剤を塗布し、圧電シートに合わせる。又は、基材に圧電シートを合わせる。
ST14:接着剤が硬化する前に、平坦な治具で基板及び圧電シートを挟む。このことにより、湾曲していた基板は強制的に平坦になる。この状態で接着剤の硬化を待つ。
ST15:接着剤が硬化したら治具から開放する。接着剤の作用で圧電シートに基材が強固に接合しているため、基板は元の湾曲形状に戻ろうとしてもそれを圧電シートが妨げようとする。この結果、湾曲状態に戻ろうとする基材と圧電材料の伸縮量とがバランスした緩く湾曲した状態の圧電素子を得ることができる。
ST16:緩く湾曲させた圧電素子、すなわちプリフォーム済みの圧電素子の一端に支持部材を取付ける。これで、図1のアクチュエータが出来上がる。

内部応力は、基材を弾性変形させた状態で圧電シートと接着することで、基材のスプリングバックでの復元力により、圧電シートに発生する。従って、平坦な基材を湾曲にプリフォームさせた状態で圧電シートと接着する、又は、湾曲にプリフォームしておいた基材を平坦な状態で圧電シートに接着する、のいづれであっても目的の内部応力を発生させることができる。

【実施例】
本発明に係る実施例を次に説明する。
先ず、曲げ半径と変位の関係を調べる実験を行った。実験条件は次の通りである。

圧電シートの幅: 20mm
接着剤の材質: エポキシ樹脂系

基材の長さ及び幅: 圧電シートと同じ
印加電圧: 500V単位で±2000Vまで変化させる。
重り: 2g
プレス型の曲げ半径R: 10mm、20mm、27mmの3種類
測定項目: 図1に示す重りのFn方向の変位(mm)

図7は実験の結果をプロットしたグラフであり、横軸は印加電圧、縦軸は変位を示す。実験の結果、△印(R=10mm)での変位が大きく、○印(R=27mm)での変位は最も小さいことが分かった。このことから、曲げ半径Rは小さいほど良いことになるが、曲げ半径を無限に小さくすることはできない。そこで、曲げ半径の影響をより詳しく調べた。

図8は曲げ半径と変位の関係を詳しく調べたときのグラフであり、横軸はプレス型の曲げ半径、縦軸は変位を示す。
横軸目盛で0〜5mmの間は推定であるが、この範囲に曲げ半径を選定することは好ましくないと考えられる。理論的な説明は難しいが、曲げ半径が小さくなり過ぎて曲率が過大となり、好ましくない内部応力を発生させるためであると推定できる。
従って、このグラフに示すとおり、曲げ半径を5〜10mmの範囲にすれば良いと考えられる。

本発明のアクチュエータは基材に圧電シートを貼り付けたものを基本としており、圧電シートに好ましい内部応力を発生させる上で、基材の作用効果は重要である。そこで、次に基材の厚さの影響を調べる。その条件は次の通りである。

図9は基材の厚さと変位の関係を詳しく調べたときのグラフであり、横軸は基材の厚さ、縦軸は変位を示す。
グラフによれば、60μm付近にピークがある。要求変位が1.0mm以上であれば、25μm以上125μm以下に基材の厚さを設定する必要がある。
25μm未満では基材が薄過ぎて、いわゆる腰が弱くなり過ぎて、基材本来の効果が発揮できないものであり、また、125μmを超えると基材が厚くなり過ぎ、腰が強過ぎて圧電シートの作動を妨げていると考えられる。従って、基材の厚さは、25〜125μmの範囲から選択すればよいことになる。

以上の検討では基材や圧電シートの長さを25μm又は50μmとしたが、この長さが適当であるか否かも確認することは好ましいことである。そこで、次の条件で確認実験を実施した。

図10は実験の結果をプロットしたグラフであり、横軸は印加電圧、縦軸は変位を示す。実験の結果、△印(長さが50mm)のときに変位が大きく、○印(長さが25mm)では変位は最も小さいかった。このことから、圧電シート及び基材は長い程大きな変位が得られることが確認できた。

尚、圧電素子を湾曲するために実施例ではプレス型60を用いたが、湾曲成形法は、丸棒に圧電素子を巻き付けて湾曲癖を付与する方法もある。従ってプリフォーム法は狭義のプレス型に限定するものではなく、任意の湾曲法及び装置を使用することは差支えない。
また、本発明の圧電式アクチュエータは擬手、擬足に用いる人工筋肉に最適であるが、用途はこれに限るものではなく、任意である。

【発明の効果】
本発明は上記構成により次の効果を発揮する。
請求項1は、圧電素子を全体的に湾曲させることで、変位を増加させることに成功したものであり、バイモルフ構造より大きな変位を得ることが可能であるから、コストを抑えたままで変位を増加させることができ、請求項1によれば、圧電式アクチュエータの普及を大いに促進することができる。
加えて、請求項1では、圧電シートに接着剤を用いて基材を張り合わせた積層体をプレス型にてプレスし湾曲させたままで接着剤を硬化させた後にプレス型を開放することで内部応力を発生させる。内部応力は、基材を弾性変形させた状態で圧電シートと接着することで、基材のスプリングバックでの復元力により、圧電シートに発生する。

請求項2は、複数個の圧電素子を直列に配置したので、より大きな変位を得ることができる。加えて、上に凸の圧電素子と下に凸の圧電素子とを交互に配置したので、両素子の境界部の仮想点は常に中心線上に存在し、この結果、アクチュエータの作動が直線的で滑らかになる。
