本発明は、気体放電を用いた自発光形式の平板ディスプレイであるプラズマディスプレイパネル(以下、PDPと記す)の技術分野に属し、詳しくはPDPの蛍光面形成方法に関するものである。

【従来の技術】
一般にPDPは、2枚の対向するガラス基板にそれぞれ規則的に配列した一対の電極を設け、その間にNe,Xe等を主体とするガスを封入した構造になっている。そして、これらの電極間に電圧を印加し、電極周辺の微小なセル内で放電を発生させることにより、各セルを発光させて表示を行うようにしている。情報表示をするためには、規則的に並んだセルを選択的に放電発光させる。このPDPには、電極が放電空間に露出している直流型(DC型)と絶縁層で覆われている交流型(AC型)の2タイプがあり、双方とも表示機能や駆動方法の違いによって、さらにリフレッシュ駆動方式とメモリー駆動方式とに分類される。

図1にAC型PDPの一構成例を示す。この図は前面板と背面板を離した状態で示したもので、図示のように2枚のガラス基板1,2が互いに平行に且つ対向して配設されており、両者は背面板となるガラス基板2上に互いに平行に設けられたリブ3により一定の間隔に保持されるようになっている。前面板となるガラス基板1の背面側には透明電極である維持電極4と金属電極であるバス電極5とで構成される複合電極が互いに平行に形成され、これを覆って誘電体層6が形成されており、さらにその上に保護層7(MgO層)が形成されている。また、背面板となるガラス基板2の前面側には前記複合電極と直交するようにリブ3の間に位置してアドレス電極8が互いに平行に形成されており、これを覆って誘電体層9が形成され、さらにリブ3の壁面とセル底面を覆うようにして蛍光体10が設けられている。このAC型PDPは面放電型であって、前面板上の複合電極間に交流電圧を印加し、空間に漏れた電界で放電させる構造である。この場合、交流をかけているために電界の向きは周波数に対応して変化する。そしてこの放電により生じる紫外線により蛍光体10を発光させ、前面板を透過する光を観察者が視認するようになっている。

【発明が解決しようとする課題】
上記の如きPDPにおける蛍光面を形成するに際しては、従来より印刷法やフォトリソ法などの様々な手法が試みられてきた。これらの中でも、スクリーン印刷によりリブで挟まれた空間に蛍光体ペーストを充填する方法は、高価な蛍光体の使用量が少なくて済む上に、塗布工程とパターニング工程が同時に行えるのでプロセス的にも簡便であり、生産性、コストともにメリットが大きい。しかしながら、スクリーン印刷による方法では次のような問題点がある。

通常、スクリーン印刷の場合、版離れを追従させるためにスキージストローク長は形成パターン長以上とする。ところが、リブで挟まれた空間への蛍光体ペーストの充填においては、形成パターンのエリア外近傍にリブ端部の段差があり、この段差をスキージが通過することになるが、一旦剥離した形成パターン終端部の版乳剤面がこの通過時にばたついて再接触し、乳剤面に残った余剰ペーストがリブ頂部へ付着してしまい、状況によっては充填空間の外へも流出して混色を招くという問題点を生じる。

本発明は、上記のような問題点に鑑みてなされたものであり、その目的とするところは、リブで挟まれた空間内に蛍光体ペーストをスクリーン印刷により充填するに際し、形成パターン終端部にて混色を起こさないように工夫したPDPの蛍光面形成方法を提供することにある。

【課題を解決するための手段】
上記の目的を達成するため、本発明は、基板上に放電空間を区画するリブを形成した後、そのリブで挟まれた空間内に蛍光体ペーストをスクリーン印刷により充填する工程を含むPDPの蛍光面形成方法において、スクリーン版を押さえながらスキージを移動させてリブで挟まれた空間内に蛍光体ペーストを充填する際に、スクリーン版がスキージにより押された時にスキージが移動する終端側のリブ端部近傍に位置するように、リブと対向するスクリーン版の裏側の乳剤面にリブの高さ相当の厚みの樹脂フィルムからなるスペーサーを貼付しておき、スペーサーがスクリーン版を押圧しつつ移動しながらリブ終端部に達すると、スキージがリブの先に降りてくるようにしたことを特徴としている。

【発明の実施の形態】
図2は本発明に係る蛍光面形成方法の一例を示す説明図である。同図において11は互いに平行な複数のリブ12が形成されたガラス基板であり、スクリーン印刷によりリブで挟まれた空間に蛍光体ペーストを充填する工程を行うため、所定の作業台13の上に載置されている。また、ガラス基板11はその周囲を同じ高さの当て板14で囲まれている。スクリーン版20は枠21にメッシュを張設し、そのメッシュに形成パターンを乳剤でパターニングした公知のものであり、図示のようにスクリーン版20を押さえながらスキージ22を図のX方向に走行させることでスクリーン版20の上にある蛍光体ペーストを形成パターンを通過させてリブで挟まれた空間に充填するようになっている。

図2に示す例では、リブ12の高さと同様な厚みのスペーサーSがスクリーン版20の裏側の乳剤面に貼付されており、このスペーサーSはスクリーン版20がスキージ22により押された時にスキージ終端側のリブ端部近傍に位置するようになっている。したがって、スキージ22がスクリーン版20を押圧しつつ移動しながらリブ終端部に達すると、リブ12の高さ相当のスペーサーSがリブ12の先に降りてくるので、リブ終端部での段差がなくなり、スクリーン版20を押さえるスキージ22は滑らかに移動することになる。

スペーサーの材料としては、樹脂フィルムを使用するのが望ましく、中でもPET(ポリエチレンテレフタレート)フィルムが好適である。スペーサーの厚みはリブの高さと同じにするのがベストであるが、リブの高さに対して−50μmから+100μmの範囲であればよい。

図2を平面的に見た場合の基板とスペーサーの位置関係は図3のようになる。スペーサーSとリブ12との重なりを防止する観点から、スペーサーSはリブ端部から1〜2mm程度の間隔を開けるように設置するのがよい。また、スペーサーS自体の段差による影響を避けるため、スペーサーSの端部はガラス基板11のエリア外となるようにし、スペーサーSの幅もリブ12のエリア幅以上とするのが好ましい。

(実施例)
ガラス基板の上にアドレス電極をパターン形成した後、それを覆って誘電体層を形成し、その誘電体層の上にサンドブラスト法でライン状のリブを形成した。形成したリブの幅は60μm、ピッチは220μm、高さは120μmである。そして、図2に示す如くスペーサーを乳剤面に貼付したスクリーン版を用いて蛍光体ペーストの充填を行った。スペーサーには厚さ180μmのPETフィルムを使用した。

スクリーン印刷機により緑色の発光色の蛍光体を含むペースト(蛍光体:化成オプトニクス社製「P1−G1S」35wt%、樹脂固形分6.8wt%、溶剤58.2wt%)を所定リブ間に充填し、120℃で30分間乾燥させた。同様に青色の発光色の蛍光体を含むペースト(蛍光体:化成オプトニクス社製「KX−501A」27wt%、樹脂固形分7.8wt%、溶剤65.2wt%)、赤色の発光色の蛍光体を含むペースト(蛍光体:化成オプトニクス社製「KX−504A」35wt%、樹脂固形分4.1wt%、溶剤57.9wt%)にてそれぞれのリブ間に充填し、同様に乾燥させた。このように3色の蛍光体ペーストを充填して乾燥させた後、目視検査を行ったところパターン終端部にて混色は見られなかった。

(比較例)
スペーサーを設けずに従来通りのスクリーン印刷を行った以外は実施例と同様にしてリブ空間への蛍光体ペーストの充填を行った。そして、この場合も3色の蛍光体ペーストを充填して乾燥させた後、目視検査を行ったところパターン終端部にて混色が見られた。特に、パターン終端部でも幅方向中央部において混色が多かった。

【発明の効果】
以上説明したように、本発明によれば、スクリーン印刷によりリブで挟まれた空間に蛍光体ペーストを充填するに際し、スクリーン版がスキージにより押された時にスキージが移動する終端側のリブ端部近傍に位置するように、リブと対向するスクリーン版の裏側の乳剤面にリブの高さ相当の厚みの樹脂フィルムからなるスペーサーを貼付しておき、スキージがスクリーン版を押圧しつつ移動しながらリブ終端部に達すると、スペーサーがリブの先に降りてくるようにしたことにより、リブ端部の段差が解消されることから、スキージがリブ端部を通過した時に、スクリーン版がばたつくようなことがなく、したがって乳剤面に残った余剰ペーストがリブ頂部へ付着するのが防止され、混色を招くようなことがなくなる。
