本発明は、車両用ディスクブレーキの摩擦パッドに関する。

【従来の技術】
車両用のディスクブレーキ装置の摩擦パッドには様々なものが開発され実用化されている。一般的には、図7(a)(b)に示すように、稠密な鋼鈑よりなる裏板51に熱硬化性樹脂系(フェノール樹脂系など)の接着剤層52を形成してライニング材53を貼付けて加熱加圧することにより一体化して摩擦パッド54が形成されていた。摩擦パッド54には、制動時にライニング材53の摩擦方向の変形を防止し結着性を高めるべく、図8に示すように裏板51に結着孔55が形成されており、該結着孔55にライニング材53の凸部53a嵌め込まれて接着されている。

また、ディスクブレーキパッドの重量を軽減して燃費効率の改善を図り、摩擦パッドの摩擦方向に高弾性を有し、ピストンやシリンダーに対して熱伝導し難くするため、裏板に有機繊維等を用いたディスクブレーキパッド(特開昭57−1834号公報)が提案されている。また、摩擦材の機械的強度を向上させるため、燒結摩擦材を用いて裏板と接合したり、ろう付けにより接合しているもの(特開平4−136084号公報)や、摩擦材の当り付けに要する時間を短縮すべくレジンモールドで形成した摩擦材に該摩擦材よりレジン含有率が低い表面層を形成したもの(特開平8−337661号公報)などが提案されている。

【発明が解決しようとする課題】
上記図7及び図8に示す摩擦パッドは、ライニング材53と裏板51とを接着剤層52を介して貼合わせているが、この接着作業は接着剤の臭気や粘着性により、作業がし難いため、作業効率が悪い。また、裏板51に接着剤層52を形成してライニング材53を加熱加圧して貼合わせる際に、接着剤の一部が気化してガスが発生するため、裏板51が稠密な鋼鈑などが用いられているので、発生したガスの逃げ場がなくなり、ライニング材53や接着剤層52にクラックが生ずるおそれがあった。特開昭57−1834号公報、特開平8−337661号公報に示す摩擦パッドにも同様の課題がある。
また、図7及び図8に示す摩擦パッドは、裏板51とライニング材53との結着性を高めるために、裏板51に結着孔55が設けられているので、該結着孔55より水分が侵入し易く、接着剤層が吸湿してさびが発生する要因となるうえに、裏板51の機械的強度が低下し易いため、板厚をある程度厚くせざるを得ず、摩擦パッドの重量が嵩む要因となっている。特開平4−136084号公報に示すブレーキパッドは、金属製の燒結摩擦材と金属性のバックプレートとを溶着させているので、摩擦パッドの重量が嵩むうえに、製造コストが高くなる。

本発明の目的は、上記従来技術の課題を解決し、ライニング材と裏板材とを接着剤を用いることなく結合でき、軽量化を実現し、しかも十分な機械的強度を有する信頼性の高い車両用ディスクブレーキの摩擦パッドを提供することにある。

【課題を解決するための手段】
上記課題を解決するため、本発明は次の構成を備える。
即ち、車両用ディスクブレーキの摩擦パッドにおいて、金属繊維を押し固めて板状に成形された多孔質裏板材にライニング材を積層して加熱加圧により一体形成され、前記ライニング材は金属粒体、金属繊維を基材とする燒結摩擦材であって、該金属粒体、金属繊維が前記多孔質裏板材の金属繊維に溶着されていることを特徴とする。
また、多孔質裏板材を形成する金属繊維と、燒結摩擦材に含有される金属粒体、金属繊維とは同一金属材料が用いられていることを特徴とする。
また、多孔質裏板材は、圧縮成形により9.8×106Pa以上の強度を有しているのが好ましく、多孔質裏板材は、気孔率が15〜50%であるのが望ましい。
或いは、車両用ディスクブレーキの摩擦パッドにおいて、金属繊維を押し固めて板状に成形された成形品を所要の焼成温度で焼成させて金属繊維どうしが溶着して形成された多孔質裏板材にライニング材を積層して加熱加圧により一体形成され、前記ライニング材は、熱硬化性樹脂を基材とするレジンモールド摩擦材であり、該熱硬化性樹脂が前記多孔質裏板材の金属繊維に含侵して結合されていることを特徴とする。

【発明の実施の形態】
以下、本発明にかかる車両用ディスクブレーキの摩擦パッドの好適な実施の形態について添付図面と共に詳述する。
図1(a)(b)は摩擦パッドの正面図及び左側面図、図2は摩擦パッドの断面説明図、図3は摩擦パッドの拡大断面説明図、図4は多孔質裏板材の母材破壊率と気孔率との関係を示すグラフ図、図5(a)〜(f)は多孔質裏板材の圧縮成形工程を示す模式説明図、図6は多孔質裏板材の材質に応じた成形圧と破壊強度との関係を示すグラフ図である。

先ず、図1(a)(b)を参照して車両用ディスクブレーキの摩擦パッドの概略構成について説明する。
1は摩擦パッドであり、車両用ディスクブレーキのピストンやキャリパ等に設けられる。摩擦パッド1は、金属繊維を押し固めて板状に成形された多孔質裏板材2に燒結金属材やレジンモールドによりプリフォームされたライニング材3を積層して加熱加圧により一体形成されている。多孔質裏板材2は、例えばアルミ、鉄、銅、ニッケル等の直径0.1〜0.8mm、長さ1〜4mm程度の金属繊維を押し固めて板状に成形されている。この多孔質裏板材2の破壊強度は9.8×106Pa〜14.7×106Pa(100kgf/cm2〜150kgf/cm2)有している。尚、結着孔は形成されていない。

また、多孔質裏板材2は、金属繊維の圧縮成形により9.8×106Pa(100kgf/cm2)以上の機械的強度を有しているのが好ましく、図4に示すように気孔率が母材破壊率の80%以下となる範囲で形成されているのが望ましく、15〜50%の気孔率を有しているのが望ましい。これによって、ライニング材3が多孔質裏板材2に溶着する際に生ずるガスを多孔質裏板材2の孔より外部へ逃すことができるうえに、摩擦パッド1を軽量化できる。

ライニング材3は、金属粒体、金属繊維を基材とする燒結摩擦材や、フェノール樹脂などの熱硬化性樹脂を基材とするレジンモールド摩擦材などが用いられる。尚、燒結摩擦材の場合、多孔質裏板材2を形成する金属繊維と、燒結摩擦材の基材として用いられる、金属粒体、金属繊維は同一金属材料が用いられているのが接合性を考慮すると望ましい。

ライニング材3の一般的な組成について例示すると、フェノール樹脂5〜20%、繊維系5〜30%、フリクションダスト5〜10%、金属5〜30%、充填材10〜30%のうち任意の割合構成で形成される。即ち、燒結摩擦材の場合には、金属粒体、金属繊維の含有率が高まり、レジンモールド摩擦材の場合には、フェノール樹脂の含有率が高められる。いずれの摩擦材においても、母材強度がおよそ4.9×106Pa〜7.8×106Pa(50kgf/cm2〜80kgf/cm2)に形成されているのが望ましい。

次に、多孔質裏板材2の製造工程について図5(a)〜(f)及び図6を参照しながら説明する。先ず、金属繊維(アルミニウム、鉄、銅、ニッケル等)4を成形用の分量だけトレイ5に収容し(図5(a)参照)、該トレイ5に収容された金属繊維4をプレス金型6に投入する(図5(b)参照)。プレス金型6は、金属繊維4の材質によって、所要のプレス荷重(例えば鉄の場合9.8×107Pa(1tonf/cm2))程度にてプレス成形する(図5(c)参照)。板状にプリフォームされた成形品7を図5(d)に示す。プレス金型6の成形圧は、金属繊維4の種類によって異なるが、成形後の成形品7の必要強度9.8×106Pa(100kgf/cm2)以上を満たす成形圧でプレス成形される(図6参照)。これにより、多孔質裏板材2の機械的強度が保証され、信頼性が向上する。

次に、成形品7を冶具8により挟圧(例えば19.6×106Pa〜49.0×106Pa(200kgf/cm2〜500kgf/cm2))しながら、炉内に収容して所要の焼成温度で焼成させ(図5(e)参照)、金属繊維4どうしが溶着して多孔質裏板材2が形成される(図5(f)参照)。焼成温度は、金属繊維4の材質によって異なり、例えば、アルミニウムの場合;約400〜700℃程度、銅の場合;約700〜1000℃程度、鉄の場合約900〜1200℃程度、ニッケルの場合;約1200〜1300℃程度で焼成される。

次に、図2において、多孔質裏板材2にライニング材3を積層して加熱加圧することにより、ライニング材3が燒結摩擦材の場合には、金属粒体や金属繊維が多孔質裏板材2を形成する同一材料からなる金属繊維と溶着し、ライニング材3と多孔質裏板材2とが強固に結合し、従来のように接着剤を使用することなく摩擦パッド1を形成できる。また、ライニング材3がレジンモールド摩擦材の場合には、フェノール樹脂がゲル化して多孔質裏板材2を形成する金属繊維に含侵して固化して強固に結合するため(図3参照)、従来のように接着剤を使用することなく摩擦パッド1を形成できる。
また、レジンモールド摩擦材の場合、熱硬化性樹脂から発生するガスやフェード現象によりライニング材3が高温になったときに発生するガスを多孔質裏板材2の孔を介して外部に放出することができるため、クラックが生じたりライニング材3の接着性が低下することはない。
また、気孔率が15〜50%を有する多孔質裏板材2を用いることにより、ライニング材3との結合がより強固なものになるうえに、摩擦パッド1の軽量化が促進できる。

また、多孔質裏板材2を構成する金属繊維4は同一長さ及び同一径を有するもものみを用いて単層に形成しても良いが、長さ及び径の異なる金属繊維4を多層に組み合わせて形成しても良い。即ち、ライニング材3が溶着する側の金属繊維4の大きさ(長さ及び径)よりブレーキ本体側(シリンダ側)を小さいものを用いて、多層にプレス成形し、多孔質裏板材2の孔の大きさをブレーキ本体側が小さくなる(気孔率が低下する)ように形成しても良い。この場合には、多孔質裏板材2の強度を向上させると共に、ブレーキ本体側より摩擦パッド1に伝わる振動を減衰させることも可能である。

以上、本発明の好適な実施例について述べてきたが、本発明は上述した各実施例に限定されるのものではなく、多孔質裏板材2やライニング材3の材質は任意のものが用いられる。また、ライニング材3は燒結摩擦材であってもレジンモールド摩擦材のいずれであっても良い等、発明の精神を逸脱しない範囲で多くの改変を施し得るのはもちろんである。

【発明の効果】
請求項1,5記載の構成によれば、ライニング材が多孔質裏板材を形成する金属繊維に溶着して結合するため、接着剤を用いることなく車両用ディスクブレーキの摩擦パッドを形成できる。また、一般的な稠密な金属材料を用いた裏板材に比べて摩擦パッドの軽量化を図ることができる。また、ライニング材としては請求項1の燒結摩擦材や請求項5記載のレジンモールド摩擦材のいずれを用いることが可能である。燒結摩擦材の場合、請求項2のように、燒結摩擦材に含有する金属粒体、金属繊維が多孔質裏板材を形成する同一金属材料である金属繊維と溶着するので強固に結合できる。また、レジンモールド摩擦材の場合、熱硬化性樹脂から発生するガスやフェード現象によりライニング材が高温になったときに発生するガスを多孔質裏板材の孔を介して外部に放出することができるため、クラックが生じたりライニング材の接着性が低下することはない。また、請求項3,4,6,7記載のように多孔質裏板材は、圧縮成形により9.8×106Pa(100kgf/cm2)以上の強度を有していると機械的強度が保証され信頼性が向上し、請求項6記載のように気孔率が15〜50%である場合には、ライニング材との結合がより強固なものになるうえに、摩擦パッドの軽量化が促進できる。
