【発明の属する技術分野】
本発明は、精密な光学ガラス素子を押圧成形により安価に製造する光学ガラス素子の成形方法に関する。

【従来の技術】
近年、レンズ自体の高性能化やコストダウンのために、レンズ系の枚数削減の要求を満たすべく、非球面レンズの必要性が高まっている。ガラスレンズの製造には、古くからガラス素材を球面研磨により仕上げていく手段が用いられてきたが、非球面レンズを研磨により製造することは現在の技術では非常に難しく、採算が採りにくいのが現状である。そこで、押圧成形により非球面レンズを製造する技術の開発が特に盛んに行われている。

従来、ガラスレンズの成形手段の一つとして、上下に対向する一対の成形型の間に、加熱炉で加熱した光学ガラス素材を搬送して押圧成形する成形方法がある。例えば、特公平3−64453号公報には、以下のように、ガラスゴブを搬送しながら加熱成形する技術が開示されている。図7〜図11を用いてこの技術を説明する。図7は成形機の正面図、図8は成形機の平面図、図9〜図11はゴブ皿の搬送過程を示す説明図である。

図7および図8において、成形室108内部には、上型109と下型110とが対向して上下に配設されている。下型110は、主軸111により上下に駆動される。成形室108に隣接して本加熱炉106が配設され、さらに本加熱炉106の隣には予備加熱炉103が設けられている。予備加熱炉103内には、搬送部材102が矢印A方向に順次搬送されるようになっており、搬送部材102には、複数の穴が穿設され、光学ガラス素材であるガラスゴブ107を保持したゴブ皿101が嵌入している。搬送アーム105は、予備加熱炉103にあるゴブ皿101を本加熱炉106を経由した後に成形室108内の上型109と下型110との間に搬送できるようになっている。

つぎに、光学ガラス素子の成形方法を説明する。初めに、搬送部材102にガラスゴブ107を保持したゴブ皿101を載置させ、この搬送部材102を予備加熱炉103内に搬送する。予備加熱炉103では、成形作業が進行するのに連れて、順次ゴブ皿101を載置した搬送部材102が矢印A方向に前進する。図9に示すように、ゴブ皿101が突き上げ部材104の上方にきたとき、図10に示すように、突き上げ部材104が上昇して、ゴブ皿101を持ち上げ、図11に示すように、搬送アーム105を前進させ、突き上げ部材104を下降させて搬送アーム105の先端部105aにゴブ皿101を移し替える。その後、さらに搬送アーム105を前進させて、本加熱炉106内部にゴブ皿101を移動する。

本加熱炉106の中でゴブ皿101に載置されたガラスゴブ107が所定の粘度になったところで、搬送アーム105をさらに前進させて、成形室108内の上型109と下型110との間にゴブ皿101を搬送し、主軸111を駆動して下型110を上昇させ、ガラスゴブ107を押圧成形する。成形された光学ガラス素子が固化した後、主軸111により下型110を下降させ、ゴブ皿101を搬送アーム105上に載置する。その後、搬送アーム105を突き上げ部材104の真上に引き戻し、前述の搬送部材102から搬送アーム105にゴブ皿101を載置する動作とは逆の動作で、搬送部材102上にゴブ皿101を載置して成形作業を終了する。

【発明が解決しようとする課題】
しかるに、上記従来技術には、つぎのような問題点があった。すなわち、本加熱時間が終わった後の成形動作中の待機時間と、一つの成形動作と次の成形動作との間の待機時間とにおいて、搬送アームの先端部が加熱炉外へ露出しているために搬送アームの先端部の温度が低下する。そのために、ゴブ皿が予備加熱炉内で搬送アームに載置される瞬間に搬送アームがゴブ皿から熱を奪うことになる。搬送アームの先端部は、外気温度や室内環境により変動する加熱炉外の気温に晒されるので、成形毎に先端部の温度が変化する。そのために、搬送アームの先端部に載置されたゴブ皿の温度も毎回変動してガラスゴブの変形量がばらつき、成形した光学ガラス素子の中肉精度や歩留りを劣化させていた。

本発明は、上記従来の問題点に鑑みてなされたもので、請求項1または2に係る発明の課題は、光学ガラス素材の温度変化を緩和して、中肉精度のバラツキを減少させ、歩留りのよい光学ガラス素子の成形方法を提供することである。

【課題を解決するための手段】
上記課題を解決するために、請求項1に係る発明は、光学ガラス素材を保持したホルダをホルダ加熱炉内で加熱した後、搬送アームで成形室に搬送し、この光学ガラス素材を一対の成形型によって押圧成形して光学ガラス素子を得る光学ガラス素子の成形方法において、前記搬送アームの先端部は、前記光学ガラス素材の押圧成形中、一旦前記ホルダ加熱炉内に戻されて、前記ホルダ加熱炉内で待機している。

請求項2に係る発明は、請求項1記載の光学ガラス素子の成形方法において、前記光学ガラス素材の押圧成形中、前記搬送アームの内部に埋設されたヒータにより前記搬送アームの先端部を加熱できる。

【発明の実施の形態】
以下、具体的な実施の形態について説明する。

(実施の形態1)
図1〜図5は実施の形態1を示し、図1は光学ガラス素子の成形装置の正面図、図2は光学ガラス素子の成形装置の平面図、図3〜図5は搬送部材からホルダを搬送アームに移し替える過程を示す説明図である。

図1において、光学ガラス素子の成形装置の成形室15内には、一対の成形型としての上型16と下型17とがそれぞれの成形面を対向させて配設されている。上型16の基端部は、成形室15の天板15aに固着されており、下型17の基端部は、図示しないシリンダによって矢印Z方向へ移動可能な主軸18に固着されている。この成形室15に隣接して本加熱炉19が配設され、さらに本加熱炉19に隣接してホルダ加熱炉としての予備加熱炉20が配設されている。予備加熱炉20には、図2に示すように、その内部を搬送部材23が矢印X方向に通過できるように、搬送部材搬入口20aと、搬送部材搬出口20bとが設けられている。搬送部材23は、板材に複数(本実施の形態では4つ)の孔部23aを穿設した形状をなし、この孔部23aにホルダ21(図1参照)を載置して、図示しないレール上を移動可能となっている。

ホルダ21は、図1に示すように、略リング状をなし、後述する突き上げ部材26を挿入するための挿入孔21aが穿設されている。また、ホルダ21の外周面には、下方に向かって縮径するテーパ部21bが形成され、このテーパ部21bを搬送部材23の孔部23aや搬送アーム22の先端部22a(図4参照)に嵌合させることにより、ホルダ21がそれぞれの部材に保持される。さらにホルダ21の内周面には、光学ガラス素材24の外周部を載置するために、内方に突出した載置部21cが形成されている。

図2において、予備加熱炉20には、矢印X方向および矢印Z方向(図1参照)に対して垂直方向である矢印Y方向に、その内部を搬送アーム22が通過できるように、アーム搬入口20cとアーム搬出口20dとが形成されている。すなわち、予備加熱炉20内では、搬送アーム22が搬送部材23の上方を交差して通過するようになっている。この搬送アーム22は、先端部22aがU字状に切欠かれており、予備加熱炉20、本加熱炉19および成形室15内の上型16と下型17(図1参照)との間に移動可能となっている。また、予備加熱炉20の側面には、搬送アーム22の先端部22aを待機させて加熱できるように、矢印Y方向に突出した突起部20eが形成されている。

一方、予備加熱炉20の下面には、図1に示すように、搬送アーム22と搬送部材23とが交差した下方位置に、シリンダ27によって鉛直方向に移動可能な突き上げ部材26が配設されている。この突き上げ部材26は、図3に示すように、上端に段部26aが形成され、この段部26aをホルダ21の挿入口21a(図1参照)に挿入することにより、図4に示すように、ホルダ21を搬送部材23の孔部23aから突き上げることができる。

つぎに、上記構成の成形装置を用いた光学ガラス素子の成形方法すなわち成形動作を説明する。本実施の形態では、硝材(光学ガラス素材)としてオハラ社製S−BAL1を用い、外径13mmの凸レンズ(光学ガラス素子)を成形した。まず、図1に示すように、光学ガラス素材24をホルダ21の載置部21cに載置して保持する。そして、光学ガラス素材24が保持されたホルダ21を搬送部材23の孔部23aに載置する。なお、搬送部材23に載置するホルダ21の数は任意である。

つぎに、図2に示すように、ホルダ21を載置した搬送部材23を矢印X方向に移動させ、所定の温度(本実施の形態では450℃)に設定された予備加熱炉20内へ挿入する。ここで、搬送部材23を、タクトタイム(本実施の形態では35秒)毎に矢印X方向へ断続的に移動させる。そして、予備加熱炉20内でホルダ21を光学ガラス素材24とともに加熱する。これと同時に、搬送アーム22の先端部22a付近を予備加熱炉20の突起部20eに挿入して加熱し、また、突き上げ部材26の段部26a付近を予備加熱炉20内に挿入して加熱する(図1参照)。これにより、ホルダ21、搬送アーム22の先端部22aおよび突き上げ部材26の段部26aは、予備加熱炉20の設定温度と同一温度となる。なお、搬送アーム22の先端部22aおよび突き上げ部材26の段部26aを予備加熱炉20内で加熱しているときの搬送アーム22および突き上げ部材26の位置を待機位置(図1中、破線で示す位置)という。

そして、搬送部材23の移動により、搬送部材23上のホルダ21が突き上げ部材26の鉛直線上に位置した時点で、図3に示すように、シリンダ27(図1参照)によって突き上げ部材26が上昇し始める。突き上げ部材26は、上昇していくと、段部26aがホルダ21の挿入孔21a(図1参照)に挿入されて、図4に示すように、ホルダ21の載置部21c(図1参照)の下面に当接し、ホルダ21を搬送部材23から突き上げる。つぎに、予備加熱炉20の突起部20e内で待機していた搬送アーム22をY軸方向に前進させ、その先端部22aを突き上げられたホルダ21の下方に位置させる。その後、突き上げ部材26を下降させていくと、図5に示すように、ホルダ21のテーパ部21bが搬送アーム22の先端部22aに嵌合して載置される。

図3〜図5に示す動作中、ホルダ21、搬送アーム22の先端部22aおよび突き上げ部材26の段部26aは温度が等しいため、相互間での熱伝導は生じない。搬送アーム22にホルダ21が正しい姿勢で載置されたことが確認された後、搬送アーム22をY軸方向に前進させ、所定の温度(本実施の形態では920℃)に設定された本加熱炉19内に挿入する。そして、ホルダ21に保持された光学ガラス素材24が所定の温度まで加熱された時点で、さらに搬送アーム22を矢印Y方向へ前進させ、その先端部22aを成形室15の上型16と下型17との間すなわち成形位置に移動させる。

つぎに、主軸18を上昇させることにより、下型17を上昇させてホルダ21の挿入孔21aに挿入させる。さらに、下型17を上昇させると、ホルダ21に保持された光学ガラス素材24が持ち上げられ、この光学ガラス素材24が上型16と下型17とで押圧成形される。このとき、ホルダ21は、下型17の周面17a(図1参照)に載置されている。この押圧成形中、搬送アーム22を後退させ、予備加熱炉20内の待機位置で一旦待機させる。そして、光学ガラス素材24の成形が終了する直前になったとき、再度搬送アーム22を前進させ成形位置に移動させる。押圧成形終了後、下型を下降させることにより、成形された光学ガラス素子は下型17とともに下降して上型16から離型する。さらに、下型17を下降させることにより、下型17の周面17aに載置されていたホルダ21が搬送アーム22に載置され、また、下型17上の成形された光学ガラス素子がホルダ21に載置される。このとき、搬送アーム22は、予備加熱炉20内の待機位置で待機していたので、ホルダ21と搬送アーム22との間では、急激な熱伝導は生ぜず、成形された光学ガラス素子に歪みは発生しない。

その後、ホルダ21が載置された搬送アーム22を矢印Y方向に後退させ、ホルダ21が突き上げ部材26の鉛直線上に位置した時点で停止させる(図5参照)。そして、ホルダ21を突き上げ部材26で搬送アーム22から突き上げてから、搬送アーム22を後退させ、待機位置で待機させる(図4参照)。その後、突き上げ部材26を下降させ、成形された光学ガラス素子が保持されたホルダ21を搬送部材23の孔部23aに戻す(図3参照)。そして、搬送部材23が矢印X方向へ移動し、つぎの光学ガラス素材が保持されたホルダを突き上げ部材26の鉛直線上に位置させる。この動作を繰り返すことにより、複数の光学ガラス素子を得ることができる。

上述の成形方法により、500ショットの連続成形をしたところ、成形不良は発生しなかった。また、光学ガラス素子の中肉変化量のバラツキは25μmに抑えることができた。比較のために、搬送アームを予備加熱炉に待機させないで500ショットの連続成形したところ成形歩留りは96%であり、カンとよばれる成形不良が4%発生した。また、光学ガラス素子の中肉変化量のバラツキは35μmであった。

本実施の形態によれば、搬送アーム、突き上げ部材およびホルダを加熱炉に極力長い間滞留させることにより、ホルダの温度を安定させることができ、光学ガラス素子の中肉精度のバラツキを減少させ、歩留りが良く、かつ歪みのない光学ガラス素子を得ることができる。

(実施の形態2)
図6は実施の形態2を示し、搬送アームの斜視図である。本実施の形態の光学ガラス素子の成形装置は、実施の形態1の光学ガラス素子の成形装置と搬送アームのみが異なり、他の部分は実施の形態1と同一のため、異なる部分のみ説明し、同一の部分の図と説明を省略する。

図6において、搬送アーム31の内部には、カートリッジヒータ32が埋設されている。光学ガラス素子の成形装置において、搬送アーム31が配設された位置は、実施の形態1の搬送アーム22と同一個所であり、カートリッジヒータ32は、図示しない温度制御機構に接続されている。その他の構成は実施の形態1と同一である。

つぎに、カートリッジヒータ32が埋設された搬送アーム31の作用を説明する。搬送アーム先端の温度を安定して保つには、所定の雰囲気温度に長時間搬送アーム先端を滞留させる必要があるが、実際には、搬送アームは短時間で雰囲気温度の異なる環境を移動するため、ホルダ21を搬送アームに載置させる瞬間の温度を安定させることは困難である。そこで、本実施の形態では、搬送アームを専用のヒータを用いて積極的に温調するようにしたものである。搬送アーム31の内部に埋設されたカートリッジヒータ32は、図示しない温度制御機構からの指令により、搬送アーム31を内部から加熱して、搬送アーム31の先端部31aの温度の低下を防止する。

上記構成の成形装置を用いた光学ガラス素子の成形方法は、搬送アーム31がカートリッジヒータ32により加熱される部分を除いて、実施の形態1と同様なので、詳細な説明を省略する。

本実施の形態では、硝材(光学ガラス素材)としてオハラ社製S−BAL41を用い、外径13mmの凸レンズ(光学ガラス素子)を成形した。予備加熱炉20(図1参照)とカートリッジヒータ32の温度を450℃、本加熱炉19(図1参照)の温度を940℃、タクトタイムを30秒として500ショットの連続成形をしたところ、中肉変化量のバラツキは25μmであった。また、成形不良はなかった。比較のために、カートリッジヒータ32を用いずに500ショット連続成形を行ったところ、良品を得るには、本加熱炉の温度を955℃にしなければならなかった。また、成形不良は発生しなかったが、中肉変化量のバラツキが35μmになった。

本実施の形態によれば、実施の形態1の効果に加え、搬送アームの温度を積極的に温調することにより、タクトタイムを短くすることができる。
