【発明の属する技術分野】
本発明は、電解コンデンサ、特に中高圧用の電解コンデンサに関するものである。

【従来の技術】
電解コンデンサは、小型、大容量、安価で整流出力の平滑化などに優れた特性を示し、各種電気、電子機器の重要な構成要素の一つである。

一般に、電解コンデンサは、アルミニウム、タンタルなどのいわゆる弁金属の酸化皮膜を誘電体層として形成したものを陽極側電極として使用する。そして、この陽極側電極に対向させて陰極側電極を配置し、陽極側電極と陰極側電極間にセパレータを介在させ、このセパレータに電解液を保持させている。

陽極側電極となる化成箔は、高純度の弁金属からなる箔を表面積拡大のためにエッチング処理した後、化成液中で電圧印加して酸化皮膜を形成することによって作成される。この化成処理時の印加電圧によって誘電体である酸化皮膜の耐電圧が決定される。また、陰極側電極となる陰極箔は、エッチング処理を施した高純度の箔からなる。

そして、セパレータは、陽極箔と陰極箔がショートするのを防止し、併せてこの電解液を保持するものであり、クラフト紙、マニラ紙等の薄く低密度の紙が用いられている。

そして、電極引出し端子を接合した陽極箔と陰極箔をセパレータを介して重ね合わせ、巻回してコンデンサ素子を作成し、このコンデンサ素子に電解液を含浸し、ケースに入れて封口し、再化成して、電解コンデンサが形成される。

電解コンデンサ用電解液は、前述のように誘電体層に直接に接触し、真の陰極として作用する。即ち、電解液は電解コンデンサの誘電体と集電陰極との間に介在して、電解液の抵抗分が電解コンデンサに直列に挿入されていることになる。したがって、電解液の電導度はコンデンサの誘電損失の大きさに影響する。また、電解液中でアルミニウム箔に電圧を印加した際にショートする電圧を電解液の火花電圧といい、電解液の酸化皮膜形成性をあらわす。

そして、従来では、中高圧用の電解液として、火花電圧が比較的高く得られることから、ほう酸や、セバシン酸、アゼライン酸等の有機ジカルボン酸が用いられてきた。さらに、高火花電圧、高電導度を有する、ブチルオクタン二酸(特公昭60−13296号公報)を溶質として用いる例や、最近では1,7−オクタンジカルボン酸(特開平2−224217)を用いた例がある。

【発明が解決しようとする課題】
しかしながら、近年、スイッチング電源を使用した電子機器が一般家庭で汎用されるようになり、電解コンデンサの安全性に対する幅広い要求が、高まってきている。すなわち、この電子機器に使用されるスイッチング電源には、電解コンデンサが用いられているが、供給電力が不安定な使用環境では、この電解コンデンサに過電圧が印加される場合があり、このような過電圧に耐えることができる安全性の高い電解コンデンサへの要求が高まっている。ところが、前記電解液を用いた電解コンデンサではこの要求に答えることができず、さらに高い耐電圧及び過電圧特性を有する電解コンデンサが求められている。

また、インバーター等の電子機器においては、効率向上が求められ、そのために、これらの動作速度の高周波化が進んできている。そして、この電子機器の高周波化には対応するためには、電解コンデンサの高周波対応を図らねばならず、この要求にも、前記電解液を用いた電解コンデンサでは答えることができず、さらに損失の低い電解コンデンサへの要求が高まっている。

そこで、本発明の第一の目的は、中高圧用の電解コンデンサにおいて、さらに高耐圧特性及び高過電圧特性を有する電解コンデンサを提供することであり、第二の目的は、同じく中高圧用の電解コンデンサにおいて、さらに低損失特性を有する電解コンデンサを提供することである。

【課題を解決するための手段】
上記第一の課題を解決するための、本発明の電解コンデンサは、ポリビニルアルコール溶液を塗布し、乾燥してポリビニルアルコールを付着したセパレータを介して、陰極箔および表面に形成されたピットの径が0.1μm以上の陽極箔を巻回してコンデンサ素子を形成し、このコンデンサ素子がエチレングリコールと側鎖を有するジカルボン酸またはその誘導体、またはそれらの塩と、ほう酸を含む電解コンデンサ用の電解液に接触するとともに、電解液がゲル化したことを特徴としている。

また、この電解コンデンサに用いる電解液に含まれる、側鎖を有するジカルボン酸またはその誘導体、またはそれらの塩の含有率が、0.1〜35wt%であることを特徴としている。

さらに、側鎖を有するジカルボン酸またはその誘導体、またはそれらの塩の含有率が、0.5〜3wt%であり、ほう酸の含有率が5〜40wt%であることを特徴としている。

また、側鎖を有するジカルボン酸またはその誘導体、またはそれらの塩の含有率が、5〜25wt%であり、ほう酸の含有率が0.1〜5wt%であることを特徴としている。

次に、第二の課題を解決するための本発明の電解コンデンサは、ポリビニルアルコール溶液を塗布し、乾燥してポリビニルアルコールを付着したセパレータを介して、陰極箔および表面に形成されたピットの径が0.1μm以上の陽極箔を巻回してコンデンサ素子を形成し、このコンデンサ素子がエチレングリコールと炭素数が6〜10の直鎖脂肪族飽和ジカルボン酸、または芳香族モノカルボン酸、またはこれらの塩と、ほう酸を含む電解コンデンサ用の電解液に接触するとともに、電解液がゲル化したことを特徴としている。

また、この電解コンデンサに用いる電解液に含まれる、炭素数が6〜10の直鎖脂肪族飽和ジカルボン酸、または芳香族モノカルボン酸、またはこれらの塩の含有率が、0.1〜35wt%であることを特徴としている。

そして、本発明の第一及び第二の課題を解決する電解コンデンサに用いる電解液に含まれる、ほう酸の含有率が0.1〜40wt%であることを特徴としている。

さらに、本発明の第一及び第二の課題を解決する電解コンデンサに用いるポリビニルアルコールが付着したセパレータは、セパレータにポリビニルアルコール溶液を塗布、乾燥して形成したことを特徴としている。

【発明の実施の形態】
本発明の電解コンデンサに用いるセパレータには、ポリビニルアルコール(PVA)が付着している。付着する方法は、PVA溶液をセパレータに塗布し、乾燥して付着させる方法、または、PVA粉末をセパレータに混抄する方法等があるが、PVA溶液をセパレータに塗布し、乾燥して付着させる方法が、より良好な特性を得ることができる。

PVA溶液をセパレータに塗布する方法としては、コンマリバース方式の塗工機(コーティング機)等を用いて、電解コンデンサ用セパレータにPVA溶液を塗布し、乾燥する。PVA溶液は塗布後、セパレータに浸透し、乾燥後にはPVAがセパレータの繊維間に、繊維に付着した状態になる。

セパレータには、不織布、マニラ紙、クラフト紙、セルロース紙等が使用され、また、ガラス、合成高分子の繊維を用いたセパレータを使用することもできる。セパレータの密度は、0.15〜0.9g/cm3 であり、好ましくは、0.15〜0.65g/cm3 である。この範囲未満ではセパレータの強度が不十分であり、この範囲を越えると、コンデンサのtanδが大きくなる。また、セパレータの厚みは、20〜150μmであり、好ましくは20〜80μmである。この範囲未満では、強度が不十分であり、この範囲を越えると、tanδが大きくなる。

セパレータに付着させるPVAは、市販のPVAを用いることができ、重合度は、200〜3500のものを用いることができる。けん化度については、70mol%の部分けん化したものから、99.5mol%以上の完全けん化したものを用いることができるが、90%以上のものが好ましい。

また、陽極箔は以下のように作成したものを用いる。電解コンデンサ用の金属箔を酸性溶液中で、通電処理して、金属箔の表面にピットを生成させ、その後に、高温の酸性溶液中での化学溶解によってピットの径を拡大させて表面積を拡大するエッチングを行う。次いで、このエッチング箔を前処理し、ほう酸、りん酸等の酸あるいはこれらの塩の水溶液中で、所定の電圧にいたるまで電圧を印加し、所定の電圧に達してからはこの電圧を一定時間保持し、その後に減極処理を行い、再度電圧を印加して、金属箔に誘電体酸化皮膜を形成する。この際には、エッチングによって拡大された金属箔の表面に酸化皮膜が形成されるので、ピット内部にも酸化皮膜が形成される。したがって、酸化皮膜形成後の陽極箔のピットの径は、エッチング後の金属箔のピットの径よりも小さくなる。本発明においては、この陽極箔の酸化皮膜が形成された後のピットの径が、0.1μm以上のものを用いる。

本発明に用いる陰極箔は通常の電解コンデンサに使用するアルミニウム等の金属箔であればよい。

そして、以上のセパレータ、陽極箔、陰極箔を用い、セパレータを陽極箔、陰極箔の間に挟んで巻回し、コンデンサ素子を作成する。次いで、このコンデンサ素子に電解液を含浸させ、ケース内に入れて、封口材でシールする。

本発明の第一の電解コンデンサに用いる電解液は、側鎖を有するジカルボン酸またはその誘導体、またはそれらの塩と、ほう酸を含有してなるものであるが、側鎖を有するジカルボン酸としては、1,6−デカンジカルボン酸、5,6−デカンジカルボン酸、1,10−デカンジカルボン酸、1,7−オクタンジカルボン酸、2,4,7,6−テトラメチル−1,10−デカンジカルボン酸、2,4,7,9−テトラメチル−1,6−デカンジカルボン酸、2,4,7,6−テトラメチル−5,6−デカンジカルボン酸、7−メチル−7−メトキシカルボニル−1,9−デカンジカルボン酸等を、その誘導体としては、7,9−ジメチル−7,9−ジメトキシカルボニル−1,11−ドデカンジカルボン酸、7,8−ジメチル−7,8−ジメトキシカルボニル−1,14−テトラデカンジカルボン酸、等を挙げることができる。

そして、側鎖を有するジカルボン酸またはその誘導体、またはそれらの塩(以下、側鎖を有するジカルボン酸類)とほう酸の電解液中の含有率は、側鎖を有するジカルボン酸類については0.1〜35wt%が好ましい。また、ほう酸については、0.1〜40wt%が好ましい。

さらに好ましくは、側鎖を有するジカルボン酸類の含有率が0.5〜3wt%で、かつ、ほう酸の含有率は5〜40wt%である。この場合、側鎖を有するジカルボン酸類の含有率が、この範囲外では耐電圧が低下しする。また、ほう酸の含有率が、この範囲未満では耐電圧が低下し、この範囲を越えるとtanδ(誘電損失)が上昇する。

また、好ましくは、側鎖を有するジカルボン酸類の含有率が5〜25wt%で、かつ、ほう酸の含有率は0.1〜5wt%である。この場合、側鎖を有するジカルボン酸類の含有率が、この範囲未満ではtanδが上昇し、この範囲を越えると耐電圧が低下する。また、ほう酸の含有率が、この範囲未満では耐電圧が低下し、この範囲を越えるとtanδが上昇する。

次に、本発明の第二の電解コンデンサに用いる電解液は、炭素数が6〜10の直鎖脂肪族ジカルボン酸、または芳香族モノカルボン酸、またはそれらの塩と、ほう酸を含有してなるものであるが、炭素数が6〜10の直鎖脂肪族ジカルボン酸としては、アジピン酸、ピメリン酸、スベリン酸、アゼライン酸、セバシン酸等を、芳香族モノカルボン酸としては、安息香酸、トルイル酸等を挙げることができる。

ここで、直鎖脂肪族ジカルボン酸において、炭素数が6未満の場合は、耐電圧が低下する。また、炭素数が11以上では、tanδが上昇する。また、芳香族ジカルボン酸の場合は、耐電圧が低下する。

そして、炭素数が6〜10の直鎖脂肪族ジカルボン酸、または芳香族モノカルボン酸、またはそれらの塩(以下、直鎖脂肪族ジカルボン酸類)とほう酸の電解液中の含有率は、炭素数が6〜10の直鎖脂肪族ジカルボン酸類については0.1〜35wt%が好ましい。0.1wt%未満ではtanδが上昇し、35wt%を越えると耐電圧が低下する。

また、ほう酸については、0.1〜40wt%が好ましい。0.1wt%以下では耐電圧が低下し、40wt%を越えるとtanδが上昇する。

そして、これらの塩としては、アンモニウム塩、アミン塩、四級アンモニウム塩および環状アミジン化合物の四級塩が挙げられる。アミン塩を構成するアミンとしては一級アミン(メチルアミン、エチルアミン、プロピルアミン、ブチルアミン、エチレンジアミン等)、二級アミン(ジメチルアミン、ジエチルアミン、ジプロピルアミン、メチルエチルアミン、ジフェニルアミン等)、三級アミン(トリメチルアミン、トリエチルアミン、トリプロピルアミン、トリフェニルアミン、1,8─ジアザビシクロ(5,4,0)─ウンデセン─7等)が挙げられる。第四級アンモニウム塩を構成する第四級アンモニウムとしてはテトラアルキルアンモニウム(テトラメチルアンモニウム、テトラエチルアンモニウム、テトラプロピルアンモニウム、テトラブチルアンモニウム、メチルトリエチルアンモニウム、ジメチルジエチルアンモニウム等)、ピリジウム(1─メチルピリジウム、1─エチルピリジウム、1,3─ジエチルピリジウム等)が挙げられる。また、環状アミジン化合物の四級塩を構成するカチオンとしては、以下の化合物を四級化したカチオンが挙げられる。すなわち、イミダゾール単環化合物(1─メチルイミダゾール、1,2−ジメチルイミダゾール、1,4─ジメチル─2─エチルイミダゾール、1─フェニルイミダゾール等のイミダゾール同族体、1−メチル−2−オキシメチルイミダゾール、1−メチル−2−オキシエチルイミダゾール等のオキシアルキル誘導体、1−メチル−4(5)−ニトロイミダゾール、1,2−ジメチル−5(4)−アミノイミダゾール等のニトロおよびアミノ誘導体)、ベンゾイミダゾール(1−メチルベンゾイミダゾール、1−メチル−2−ベンジルベンゾイミダゾール等)、2−イミダゾリン環を有する化合物(1─メチルイミダゾリン、1,2−ジメチルイミダゾリン、1,2,4−トリメチルイミダゾリン、1,4−ジメチル−2−エチルイミダゾリン、1−メチル−2−フェニルイミダゾリン等)、テトラヒドロピリミジン環を有する化合物(1−メチル−1,4,5,6−テトラヒドロピリミジン、1,2−ジメチル−1,4,5,6−テトラヒドロピリミジン、1,8−ジアザビシクロ〔5.4.0〕ウンデセン−7、1,5−ジアザビシクロ〔4.3.0〕ノネン−5等)等である。
