本発明は、耐火コンクリート、耐火コンクリート版、および耐火コンクリート用繊維に関する。

【従来の技術】
高速道路や鉄道などのトンネル内において火災が発生すると、火災による高熱により覆工コンクリートが爆裂し、トンネル構造物に大きな損傷が生ずる場合がある。これに対し、従来の耐火対策では、トンネル覆工内側(トンネル火災発生側)に耐火被覆としてセラミック材パネルなどの耐火パネルを設置し、覆工コンクリートを防護せんとしている。しかし、従来用いられている耐火パネルには以下のような問題がある。▲1▼材料が高価である。▲2▼一次覆工の後工程となるため、工事全体の工期が長くなる。▲3▼車両走行時の風荷重に耐える高強度の取付け構造が必要となる。▲4▼消火活動時に耐火パネルが破裂・落下して消防士に危害が加わる恐れがある。

このような覆工コンクリートの爆裂を防止するため、コンクリートに予め熱溶融性の合成繊維を混入する手法が提案されている。これは、火災時に発生する高熱により合成繊維を溶融させ、その後にできた空隙から、内部に発生する水蒸気を放出することにより内部圧力の増大を回避して、覆工コンクリートの爆裂を防止しようとするものである。例えば、特許文献1には、耐火無筋コンクリート層に、ポリプロピレンからなる高熱溶融性の繊維材を混入させたシールドトンネル用耐火セグメントが記載されている。

【発明が解決しようとする課題】
しかしながら、ポリプロピレン繊維は、温度上昇に伴う繊維の分解の進行が遅く、コンクリートに混入された繊維全てが空隙形成に寄与するわけではない。そのため、耐火要求性能を満足するために、ポリプロピレン繊維の混入量を多くする必要があるが、耐火性能に必要な量のポリプロピレン繊維をコンクリートに混入した場合、コンクリートの流動性が低下し、コンクリートセグメントの成形に大きな支障となる。
本発明は、上述する問題点に鑑みてなされたもので、高い耐火性と施工性を有する安価な耐火コンクリート、耐火コンクリート版、および耐火コンクリート用繊維を提供することを目的とする。

【課題を解決するための手段】
上記目的を達成するため、本発明における耐火コンクリートでは、水セメント比が31質量%以上45質量%以下のコンクリートに、ポリアセタール樹脂を45質量%以上含む繊維を混入させ、前記ポリアセタール樹脂を45質量%以上含む繊維が、JIS−K−6758(条件:190℃、荷重21.2N)に準じて測定したメルトフローレートが5g/10分以上であることを特徴とする。
ポリアセタール樹脂を含む繊維(以下、ポリアセタール系繊維と呼ぶ。)は、火災時の熱でコンクリート内に微細な空隙をつくり、この空隙がコンクリート表層の熱膨張力や内部で膨張した気体の圧力を緩和する役割を果たし、コンクリート表層の剥離・飛散を防止する。また、ポリプロピレン繊維に比べて温度上昇に伴う繊維の分解の進行が早いため、コンクリート内の空隙が効率良くつくられ、ポリプロピレン繊維より少ない混入率で同等の耐火性能を発揮する。なお、一般的なコンクリートセグメントの水セメント比は31質量%以上45質量%以下であり、本発明においても水セメント比が31質量%以上45質量%以下のコンクリートを対象とする。
また、本発明における耐火コンクリートでは、ポリアセタール系繊維を、コンクリートに対して0.05容積%以上0.5容積%以下の範囲で混入することが好ましい。繊維混入率が低すぎるとコンクリートの爆裂防止効果が不充分となり、逆に、繊維混入率が高すぎるとコンクリートの強度低下を招くとともに、コンクリートに繊維を混入し混練したときに分散不良を引き起こす。本発明者らは、ポリアセタール系繊維の混入率を、0.1容積%、0.3容積%および0.5容積%とした耐火コンクリートについて耐火性能実験を実施し、前記混入率の耐火コンクリートの全ケースにおいて、コンクリートの爆裂を完全に防止できたことを確認している。
ポリアセタール系繊維はポリプロピレン繊維より少ない混入率で同等の耐火性能を発揮する。そのため、本発明によれば、コンクリートの流動性・充填性が向上し、コンクリートの成形性が良くなるものである。
また、本発明に係る耐火コンクリート版は、コンクリート版の少なくとも片面に、ポリアセタール樹脂を45質量%以上含み、JIS−K−6758(条件:190℃、荷重21.2N)に準じて測定したメルトフローレートが5g/10分以上である繊維を混入させてなる耐火コンクリートの層を有する耐火コンクリート版であって、前記コンクリート版と前記耐火コンクリートの層とが一体的に形成されていることを特徴とする。
この際、前記耐火コンクリートは、水セメント比が31質量%以上45質量%以下のコンクリートに対して、ポリアセタール系繊維を0.05容積%以上0.5容積%以下の範囲で混入した耐火コンクリートであることが好ましい。
ポリアセタール系繊維を混入したコンクリートは、ポリプロピレン繊維を混入したコンクリートに比べて成形性が良いため、高品質の耐火コンクリート版を製造することができる。また、ポリアセタール系繊維は材料費および混入作業費が安価であり、従来の耐火パネルと比較して大幅なコスト削減が可能である。さらに、本発明に係る耐火コンクリート版を、トンネル工事に適用した場合、シールド掘進と同時に耐火トンネルの築造が可能となるため、耐火パネルの設置に比べて工期の短縮が図れるものである。
なお、前記耐火コンクリート版における耐火コンクリートの層の厚さは5cm以上9cm以下であることが好ましい。コンクリートの許容温度に関する既往のクライテリアに基づき、コンクリートの許容温度を350℃とした場合、コンクリートが損傷する350℃以上となるコンクリートの厚さは、30分加熱で約5cm(実験結果)、60分加熱で約6cm(計算結果)となる。安全率1〜1.5を考慮すると、コンクリートの必要厚さは5cm〜9cmとなる。
また、本発明に係る耐火コンクリート用繊維は、水セメント比が31質量%以上45質量%以下のコンクリートに混入される耐火コンクリート用繊維であって、前記繊維はポリアセタール樹脂を45質量%以上含む繊維(ポリアセタール系繊維)であり、前記ポリアセタール系繊維は、JIS−K−6758(条件:190℃、荷重21.2N)に準じて測定したメルトフローレートが5g/10分以上であることを特徴とする。

【発明の実施の形態】
本発明に係る耐火コンクリートに混入するポリアセタール系繊維は、ポリアセタール樹脂のみからなる繊維であってもよいし、ポリアセタール樹脂と他の樹脂との組み合わせからなる繊維、例えば、ポリアセタール樹脂とポリオレフィン樹脂との混合樹脂からなる繊維、若しくは、ポリアセタール樹脂とポリオレフィン樹脂の組み合わせからなる複合繊維であってもよい。ここで、ポリアセタール樹脂が繊維に占める割合は45質量%以上であることが好ましい。ポリアセタール樹脂の割合が45質量%未満であると、繊維の熱分解開始から終了までの時間の増加、あるいは分解終了温度の上昇傾向が見られる。
ポリアセタール系繊維に含まれるポリアセタール樹脂は、[−(CH2)−O−]mで示される、オキシメチレンモノマーを繰り返し単位とするポリオキシメチレンホモポリマーまたはコポリマーである。このポリアセタール樹脂の比重は1.45以下であることが好ましく、1.43以下であることがより好ましい。ポリアセタール樹脂の比重が1.45を超えると、低温での流動性および熱分解性が劣化する傾向にある。
また、ポリアセタール系繊維を構成する樹脂は、繊維形成後に、JIS−K−6758(条件:190℃、荷重21.2N)に準じて測定したメルトフローレートが5g/10分以上となるように流動性を考慮して選択される。これは、ポリアセタール樹脂を単独で使用する場合のみならず、ポリアセタール樹脂と他の樹脂とを混合した樹脂を使用する場合も、そのメルトフローレートは5g/10分以上であることを意味する。この際、繊維の分解時間ならびに/または繊維の分解開始温度および分解終了温度を考慮して、ポリアセタール系繊維を構成する樹脂を選択することが好ましい。上記のようなメルトフローレートを有する繊維は、低温での流動性に優れている。低温での流動性に優れた繊維は、比較的低い温度で分解を開始するとともに、比較的短時間で分解が終了する傾向にある。

ポリアセタール系繊維を構成する樹脂が選ばれると、公知の溶融紡糸法あるいはフィルム開繊法等を用いて繊維を製造する。
ポリアセタール系繊維は、その単繊維繊度が0.5dtex以上、400dtex以下の範囲であることが好ましい。より好ましい単繊維繊度の下限は10dtexであり、より好ましい単繊維繊度の上限は100dtexである。さらにより好ましい単繊維繊度の上限は20dtexである。単繊維繊度が0.5dtex未満であると、火災時にコンクリート内部で発生した水蒸気の経路となる空隙を形成し難く、逆に、単繊維繊度が400dtexを超えると、充分な爆裂防止性能を得られない場合がある。
また、ポリアセタール系繊維の繊維長は、2mm以上30mm以下の範囲であることが好ましい。より好ましい繊維長の下限は4mmであり、より好ましい繊維長の上限は25mmである。繊維長が2mm未満であると、充分な爆裂防止性能が得られない場合があり、逆に、繊維長が30mmを超えると、コンクリートに繊維を混入し混練したときの分散性が悪く、均一な耐火コンクリートが得られない場合がある。
また、ポリアセタール系繊維の断面形状は、円形、異形および中空等のいずれであってもよい。
また、複合繊維の場合は、並列型、芯鞘型または分割型等であってよい。

次に、本発明に係る耐火コンクリートを用いた耐火コンクリート版について述べる。
図1は、本発明に係る耐火コンクリート版の一実施形態である耐火コンクリートセグメントを示したものである。当該実施形態における耐火コンクリートセグメント10は、コンクリート版1と、コンクリート版1の片面にポリアセタール系繊維を混入させてなる耐火コンクリートの層2とが一体的に形成されているものである。コンクリート版1内には、補強材として格子状に配筋された鉄筋3が上部と下部に埋設されている。耐火コンクリートの層2は、水セメント比が31質量%以上45質量%以下のコンクリートに、ポリアセタール系繊維を0.05容積%以上0.5容積%以下の範囲で混入させたものである。また、耐火コンクリートの層2の厚さは5cm以上9cm以下の範囲にある。
耐火コンクリートセグメント10をシールドトンネル用セグメントとして使用する場合は、耐火コンクリートの層2をトンネルの内面側(トンネル火災発生側)に配することにより、トンネル火災時に、耐火コンクリートの層2が、火災による高熱からコンクリート版1を防護するものである。
なお、ポリアセタール繊維の費用はコンクリートセグメント製造費の1/500〜1/50と安価であり、コンクリート版1もポリアセタール系繊維を混入したコンクリートとし、耐火コンクリートセグメント10全体を耐火コンクリートとしてもよい。
ポリアセタール系繊維を混入したコンクリートは成形性が良いため、高品質の耐火コンクリートセグメント10を製造することができる。また、ポリアセタール系繊維は材料費および混入作業費が安価であり、従来の耐火パネルと比較して大幅なコスト削減が可能である。さらに、本発明に係る耐火コンクリートセグメント10を、トンネル工事に適用した場合、シールド掘進と同時に耐火トンネルの築造が可能となるため、耐火パネルの設置に比べて工期の短縮が図れる。

[実施例1]
JIS−K−6758(条件:190℃、荷重21.2N)に準じて測定したメルトフローレート45、比重1.41のポリアセタール樹脂を用いて205℃にて溶融紡糸し、67dtexの未延伸糸(紡糸フィラメント)を得た。当該未延伸糸を130℃で4倍に乾式延伸し、アルキルフォスフェートカリウム塩を付与した後、切断して17dtex×10mmの短繊維とした。当該短繊維を、コンクリートに対し0.22容積%混入した耐火コンクリートを用いて、表面から40mmの位置に鉄筋を入れ、70cm角140cm高の120N/mm2の高強度コンクリートブロック(含水率3.2質量%)を作成した。このコンクリートブロックをISO834に準じて3時間加熱する加熱試験に付し、混入した繊維の爆裂防止効果を評価するために、加熱により生じた最大爆裂深さを測定するとともに、加熱後の表面状態を観察した。その結果を表1に示す。
[比較例1]
ポリアセタール樹脂に代えて、ポリプロピレン樹脂を使用し、溶融紡糸温度を270℃としたこと以外は実施例1と同様にして繊維を得た。当該繊維を実施例1と同じ組成のコンクリートに0.22容積%混入し、実施例1と同様にしてコンクリートブロック(含水率3.2質量%)を作成した。得られたコンクリートブロックをISO834に準じて3時間加熱する加熱試験に付し、加熱により生じた最大爆裂深さを測定するとともに、加熱後の表面状態を観察した。その結果を表1に示す。
