本発明は、伝動ベルト、例えば低速高トルク駆動用ベルトに関するものである。

【従来の技術】
従来、低速高トルクが要求される駆動用ベルトとしては、剛性が高く耐摩耗性の良いウレタンベルトが用いられる。ウレタンベルトは、ウレタン樹脂が直接プーリと接するとプーリとの噛み合い摩擦が生じたり異音が発生したりする。したがって、その歯面の表面が補強布によって覆われ、さらに、ウレタン樹脂が表面にしみ出してこないように、その補強布の表面には摩擦係数が小さい不浸透性樹脂フィルムが被覆されることが知られている(例えば特許文献1および特許文献2)。

しかし、不浸透性樹脂フィルムは使用により比較的容易に磨耗するので、ベルトはその磨耗により歯形変形や歯痩せが引き起こされ、プーリとの噛み合い異常を発生しやすくなる。すなわち、ウレタンベルトは長寿命のものを得ることが難しい。

【発明が解決しようとする課題】
本発明は以上の問題点に鑑みなされたものであり、伝動ベルト、特にウレタンベルトに関し、使用時の発熱や異音の発生を防止し、耐久性を向上させることを目的とする。

【課題を解決するための手段】
本発明に係る伝動ベルトは、エラストマーから形成されるベルト本体と、ベルト本体内部に離間して埋設されベルト長手方向に延びる抗張体と、ベルト本体の表面に被覆され、外表面に凹凸を有する帆布と、帆布の外表面に樹脂層とを備える伝動ベルトであって、帆布の外表面の凸部には樹脂層が被覆され、帆布の外表面側の凹部にはエラストマーが充填されている。これにより、プーリと伝動ベルトの接触面において、エラストマーと樹脂層を露出させることができ、エラストマーと樹脂層の効果により、例えばベルトの耐久性を向上させることができる。

【発明の実施の形態】
以下、本発明の実施の形態を図面を参照して説明する。

図1は本発明の実施形態である歯付ベルト10の一部を破断した斜視図を示す。この図において、歯付ベルト10の上面側には、歯部が形成された歯ゴム層12が設けられ、背面側には背ゴム層22が設けられる。歯ゴム層12と背ゴム層22はエラストマーから形成されるベルト本体である。歯ゴム層12と背ゴム層22の間にはベルト本体内部に離間して複数の抗張体14が埋設されている。抗張体14は歯付ベルト10の長手方向に延ばされている。歯ゴム層12の表面には、帆布18が被覆されている。

以下、歯付ベルト10の製造方法について説明する。図3〜図6はそれぞれ歯付ベルト10の製造過程を順に示したもので、それぞれ対応する部分には同符号が記されている。

図3は帆布18に樹脂フィルム20を被覆する工程を示す。帆布送りローラ71から送り出された帆布18はフィルム送りローラ72から送り出された樹脂フィルム20とともに、複数のガイドローラ73を介して、加圧部76に送られる。加圧部76はメタルロール74とシリコンロール75から成る。加圧部に送られた帆布18には、メタルロール74とシリコンロール75に加圧されることにより、樹脂フィルム20が被覆される。このとき、メタルロール74は所定温度TP(例えば125℃)で加熱されており、帆布18のメタルロール74への接触長は20cm程度である。また、帆布18は毎分約2mごとに送られる。樹脂フィルム20が被覆された帆布18はロール上に巻き取られる。

なお、ここで使用される樹脂フィルム20は、エラストマーよりその摩擦係数が小さく、さらには後述する予成型の温度に融点が近い材質のもの(例えば融点が予成形のときの温度より高く、その融点と予成形の温度との差が50℃以内のもの)である。したがって、樹脂フィルム20は、例えば融点が120〜140℃のものであって、その材質は共重合ナイロンが好ましい。また、樹脂フィルム20の厚さは15μm〜50μmであることが好ましく、25μm〜50μmであればさらに好ましい。また、樹脂フィルム20はエラストマーより粘着性が低いことが好ましい。

樹脂フィルム20が被覆された帆布18を図4に示す。帆布18の上面には樹脂フィルムが被覆されており、凸部18aに被覆された樹脂フィルム20の厚さは凹部18bに被覆された樹脂フィルムの厚さよりも厚くなる。先述した加圧部による加圧により、凸部18aより陥没している凹部18bに被覆される樹脂フィルム20は伸ばされるからである。

図5、6に歯付ベルト10の成型方法を示す。樹脂フィルム20が被覆された帆布18は、樹脂フィルム20が破れないようにほとんど伸ばされずに、後述する歯付ドラム35の歯形に沿うように予成形される。予成形は70℃程度の温度でプレスすることにより行われる。予成形された帆布18は所定のベルト歯数にあわせて裁断され、その端部がつなぎ合わされ、円筒状(図示せず)に形成される。円筒状に形成された帆布18は、円筒状(図示せず)の歯付ドラム35に被せて樹脂フィルム20が歯付ドラム35の所定面35’に面するように取り付けられる。歯付ドラム35に装着された帆布18は、さらにその上に抗張体14が歯付ドラム35の周方向にらせん状に巻きつけられる。なお、帆布18が歯付ドラム35に装着されたときには、帆布18は完全に歯形に沿った形状までは成形されていない。

次に歯付ドラム35を外型36に同心状に挿入することにより、注型液Xが注入されるための金型40が組み立てられ、金型40の上側には上蓋(図示せず)が取り付けられる。金型40の下側には、注型液Xが注入されるための注入口が設けられており、上蓋には注型液Xが注入されたときに、金型40から押し出される空気を逃がすための通気口が設けられている。金型40は歯付ベルト10を成型するためのものであり、歯付ドラム35と外型36の間隔は、歯付ベルト10の高さに対応する。金型40が組み立てられると、その金型40に所定温度T1(90〜100℃)で予熱が加えられる。

予熱が加えられた後、図5に示すように金型40内には後述する注型液Xが帆布18の内表面側に注入される。注型液Xは金型40内を下から上に向かってほぼ平行に上昇する。すなわち、まず硬化後に歯ゴム層12と背ゴム層22となる部分のベルト背面、歯筋に沿うように注型液Xが充填される。金型40内に注型液Xが充填されると、通気口が閉められ、金型40内が加圧されることで注型液Xは帆布18に浸透して、帆布18に被覆された樹脂フィルム20に接するようになる。ここで、樹脂フィルム20は、先述の予熱により一部弾性率が大きく低下し溶融状態となる。そのため、フィルム20の厚みが薄い凹部18bの一部は注型液Xの圧力によって破れまたは溶融することにより、注型液Xがフィルム20の外表面に浸み出す。一方、凸部18aに被覆されたフィルム20はその厚みが厚く、樹脂フィルム20は完全には溶融状態とはなっていないため、フィルム20の外表面に注型液Xは浸み出ない。また、例え溶融状態となっていたとしてもフィルム20の厚みが厚いため、注型液Xの圧力によってはフィルム20の外表面に注型液Xは浸み出ない。したがって、図6に示すように凸部18aの外表面側には樹脂フィルムが被覆されそのフィルム20が所定面35’に接する一方、凹部18bの外表面側には注型液が充填され所定面35’には注型液Xが接する。なお、注型液の注入が完了したときには、フィルム20および凹部18bの外表面側に充填された注型液は金型に密接し、歯付ベルト10の外周面の形状に成形されている。

注型液Xの注入が終了すると、その金型を所定温度T2(例えば95℃)で一定時間加熱される。これにより、注入された注型液Xは、架橋することにより硬化しエラストマーとなり、金型内には本体部材がエラストマーから形成されるベルトスラブができる。なお、凹部18bの外表面側に充填された注型液Xは、流入エラストマー層21(図1、2参照)となる。このベルトスラブは金型から取り出された後、2次硬化され、所定の幅に裁断されることにより、歯付ベルト10が得られる(図1参照)。

次に注型液Xの配合方法について説明する。注型液Xは液体等、流動性のあるものである。注型液Xは主剤として第1のプレポリマー、第2のプレポリマーが配合され、さらに黒顔料が配合され一定時間攪拌後、真空脱泡されたものに更に硬化剤が配合され一定時間攪拌して作成される。

第1および第2のプレポリマーはそれぞれウレタンプレポリマーであることが好ましく、その場合第2のプレポリマーは第1のプレポリマーとイソシアネート含有量が異なる。これにより、耐久性の高いウレタンエラストマーから形成されるウレタンベルトを得ることができる。第1および第2のプレポリマーはトルエンジイソシアネートとポリオールを反応させて得られたものであればさらに良い。ポリオールとしては、例えば、ポリカプロラクトンジオール、ポリカーボネートジオールまたはこれらの混合物のいずれが使用される。そして、第1および第2のプレポリマーとして、トルエンジイソシアネートとポリオールを反応させて得られたものを使用する場合、イソシアネート含有量はそれぞれ、5.8〜6.0%、4.2〜4.4%であることが好ましい。また、この場合の硬化剤には、MOCA(3、3’−ジクロロ−4、4’−ジアミノジフェニルメタン)が例えば使用される。さらに、注型液Xに、シリコンオイルが配合されればさらに好ましい。

〔樹脂フィルムの実施例〕
表1の実施例A〜Dは、樹脂フィルム20の材質、厚さおよび融点、並びに注型液Xの配合成分を示す。なお、注型液には、表中に記載されていないが、それぞれ黒顔料2部等も配合されている。

ここで、厚さはフィルムが帆布18に被覆される前の厚さを示し、NCO%は第1および第2のプレポリマーのイソシアネート含有量を示す。また、第1および第2のプレポリマーは、トルエンジイソシアネートとポリカプロラクトンジオールを反応させて得られたものであり、それぞれPLACCEL EP1595およびPLACCEL EP1500(商品名.ダイセル化学工業株式会社製)である。硬化剤にはMOCA(3、3’−ジクロロ−4、4’−ジアミノジフェニルメタン)を使用した。また、シリコンオイルには例えばKF96 300CS(商品名.信越化学工業株式会社製)を使用した。なお、表中の−−−はその成分が配合されていないことを示す。

実施例A〜Cの歯付ベルトは、表1に示すようにそれぞれ樹脂フィルム20として、それぞれの融点が120℃、120℃、140℃であり、それぞれの厚さが25μm、50μm、40μmである共重合ナイロンフィルムを使用した。実施例Dは、実施例Aの樹脂フィルムを使用しさらにシリコンオイルを添加した。その他の条件については、実施例A〜Dは同一であった。

それぞれの歯付ベルトは上記の方法によって製造すると、上記図1に示すような歯付ベルト10を得た。ここで、歯付ベルトの外表面10aが共重合ナイロンフィルム(樹脂フィルム20)とウレタンエラストマー(流入エラストマー層21)が交互に縞状に形成されていることは、電子顕微鏡で確認することができた。なお、実施例Cは、樹脂フィルム20の融点に鑑み、予成形における所定温度T1を実施例A,BおよびDに比べて高く設定した。

比較例の歯付ベルトにおいて、樹脂フィルム20は、融点が120℃、厚さが70μmの熱可塑性ウレタンフィルムを使用した。その他の条件を実施例Aと同様の方法で歯付ベルトを製造すると、歯付ベルトの外表面が熱可塑性ウレタンフィルムとウレタンエラストマーが交互に縞状に形成された歯付ベルトは得られず、その外表面一面を熱可塑性ウレタンフィルムで被覆された歯付ベルトを得た。

〔走行ベルト寿命の試験方法とその評価〕
実施例A、Dおよび比較例の歯付ベルトを使って、走行試験を行った。本走行試験は、14インチの自転車の前後輪において、歯数が20および69の2つのプーリに歯付ベルトを掛け回して行った。その結果を図7に示す。なお、走行試験は比較例では2度、実施例Aでは6度、実施例Dでは1度行った。

グラフに示すように、比較例では、踏力95kgf程度のとき、例えば走行距離300kmでフィルムの磨耗粉がベルト歯底やプーリ歯先に堆積してベルト歯とプーリ歯の噛み合い異常を生じさせ、また歯飛び(ジャンピング)異常が発生した。それに対して、実施例Aでは700〜3000km程度までベルト異常が発生しなかった。また、シリコンオイルを添加した実施例Dでは走行距離4000km以上ベルトに異常が発生しなかった。また、踏力75kgf程度で試験を行った場合にも、比較例が走行距離3000km程度でフィルムの磨耗粉がベルト歯底やプーリ歯先に堆積してベルト歯とプーリ歯の噛み合い異常を生じさせ、また歯飛び(ジャンピング)異常が発生した。それに対して、実施例Aでは6000km以上ベルトに異常が発生しなかった。また、グラフ中には示さないが、実施例A,Dにおいては、フィルムの磨耗粉の発生が比較例に比べて抑制することができた。

以上試験結果から明らかなように、本実施形態にかかる歯付ベルト10は、歯付ベルトの外表面10aが共重合ナイロンフィルムとウレタンエラストマーによって交互に縞状に形成されることにより、耐久性が向上しさらにはフィルムの磨耗粉の発生が抑制されることがわかった。これは、歯付ベルトの外表面10aにウレタエラストマー層と共重合ナイロンフィルムの層の両方が露出することにより、耐摩耗性の悪いフィルムの磨耗を耐摩耗性の良いウレタンエラストマー層が防止しているためである。

すなわち、共重合ナイロンフィルム層の磨耗をウレタンエラストマー層により防止しているため、歯やせ等による歯形変形、張力変化等が抑制でき、結果的に伝動ベルトの寿命を長くすることができる。また、磨耗したフィルムが歯底に堆積しないため、ジャンピングの発生も防止できる。さらに、摩擦係数が高いウレタンベルトの露出面積は少ないので、発熱や異音の発生も抑制できる。

また、実施例Dでは、ウレタンエラストマーにシリコンオイルを添加したことにより、実施例Aに比べ、異音の発生および発熱の発生が更に抑制された。また、耐久性についても実施例Aに比べ向上した。これは、歯付ベルトとプーリとの接触によりウレタン表面に潤滑性のあるシリコンオイルが歯付ベルトの外表面10aのウレタンエラストマー層表面から、ブリーディングしたためである。

【発明の効果】
以上のように、本発明に係る伝動ベルトは、帆布の外表面の凸部には樹脂フィルムが被覆され、帆布の外表面側の凹部にはエラストマーが充填されることにより、伝動ベルトとプーリとの接触面において、異なる性質を有する樹脂フィルムとエラストマーの両方を露出させることができる。これにより、フィルムの磨耗等を予防することができるので、伝動ベルトの寿命を長くすることができる。また、エラストマーのプーリとの接触面積を減らすことができるので、エラストマーの接触による異音や発熱等も低減することができる。
