【発明の属する技術分野】
本発明は耐久性、特に膜剥がれ耐性を有する反射防止膜に関するもので、より詳細には、透光性基板の上にコーティングで形成され、耐久性、特に耐光性に優れており、長期間の使用に際しても膜剥がれが有効に防止される反射防止膜に関する。

【従来の技術】
従来より、CRT、LCD、プラズマデイスプレイなどの光表示面の全面パネルには、反射防止膜が広く使用されている。これらの反射防止膜の形成手段としては、真空蒸着法や、スパッタリング法、更には湿式コーティング法が一般的である。

プラスチック基板上に、多層の膜を形成した反射防止膜も公知であり、例えば特開平9−288202号公報には、透光性を有するプラスチック基板、該基板上にコートされた金属アルコキシドとコロイド状金属酸化物及び/または金属ハライドとを主成分とする帯電防止性能を有する高屈折率層、及び高屈折率層上にコートされた屈折率(nd)1.36以下の非晶質フッ素樹脂の反射防止層、及び該反射防止膜上にコートされた有機ポリシロキサンを主成分とし且つ界面活性能力を有するフッ素系材料を含有するコート層から成ることを特徴とする耐磨耗性、耐擦傷性、密着性及び透光性に優れた反射防止膜が記載されている。

【発明が解決しようとする課題】
公知の反射防止膜は、反射防止性能という点では満足しうるものであっても、その耐久性、特に耐光性の点で未だ不満足であり、長期間にわたる使用中にいわゆる膜剥離を発生しやすいという欠点を有している。

即ち、反射防止膜そのものが一般的な耐久性に優れている場合にも、長期間にわたって光の暴露条件下に置かれる場合には、膜の劣化が進行し、膜剥がれ等のトラブルが発生するのである。
本発明者らの研究によると、反射防止膜の耐久性の低下、特に耐光性の低下には、反射防止膜を構成する成分が光触媒として作用すること、つまり光活性を示すことに原因があり、この光反応により反射防止膜の劣化を生じるものであることが判明した。

従って、本発明の目的は、透光性基板の上に多層コーティングによって簡単に形成することができ、しかも高耐光性、特に膜剥離耐性を示す反射防止膜を提供するにある。

【課題を解決するための手段】
本発明によれば、透光性を有する基板上にコーティングにより形成された少なくとも3層からなる反射防止膜において、表面側から第1の層が膜厚50〜200nm、第2の層が膜厚50〜200nm、第3の層が膜厚50〜200nmであり、少なくとも第2の層が二酸化チタン成分を含有する層であり、且つ第3の層が有機高分子から成るバインダー原料を配合しない層であって、酸化チタンゾルを含有し、且つバインダーとして下記式(I):

で表されるシランカップリング剤の加水分解生成物を含有していることを特徴とする耐久性に優れた反射防止膜が提供される。
本発明の反射防止膜においては、
1.第1の層(表面層)が屈折率が1.44以下の低屈折率層であり、第2の層(中間層)が屈折率が1.75以上の高屈折率層であり、第3の層(ベース層)が屈折率がこれらの中間の中屈折率層であること、
2.第2の層(中間層)がチタンアルコキシドの加水分解を経由して形成されていること、
3.第3の層(ベース層)が酸化チタンゾルを含有し前記式(I)で表されるシラン化合物の加水分解を経由して形成されていること、
が好ましい。

【発明の実施の形態】
[作用]
本発明の反射防止膜の一例を示す図1において、この反射防止膜は、透光性プラスチック基板4、この基板上にコーティングに設けられた三層のコーティング層、即ち、表面側から膜厚が50〜200nmの第1の層(表面層)1、膜厚が50〜200nmの第2の層(中間層)2、膜厚が50〜200nmの第3の層(ベース層)3から成っている。これらの各層の膜厚の組合せは、優れた光線透過性と反射防止性との組合せを可能にするものである。
本発明においては、少なくとも第2の層(中間層)2が二酸化チタン成分を含有する層であり且つ第3の層(ベース層)3が実質上有機樹脂成分を含有しない層であることが特徴であり、これにより、満足すべき光線透過性と反射防止性能を維持しながら、光活性による膜のはがれを有効に防止し、反射防止膜の耐久性を顕著に向上させることができる。

多層構造の反射防止膜では、高屈折率層の存在が必須不可欠であり、この目的のために一般に二酸化チタン(TiO2)成分の配合が広く行われている。しかしながら、本発明者らの研究によると、上記二酸化チタン(TiO2)成分、特にアナターゼ型の二酸化チタン(TiO2)は、反射防止膜の光劣化の原因となることが分かった。

二酸化チタン、特にアナターゼ型の二酸化チタンは、光触媒或いは光反応性半導体と一般に呼ばれているものであり、主に波長が400nm以下の紫外線の照射により電子・正孔対が生成し、光触媒反応を行うものである。
この点について説明すると、TiO2に代表される光半導性金属酸化物は、そのバンドギャップ(価電子帯と伝導帯とのエネルギー差)よりも大きなエネルギーをもつ光が照射されると、価電子帯から電子が叩き出されて伝導帯に移り(励起)、価電子帯にはプラスの電荷をもった粒子(正孔)が生成する。電子(e−)及び正孔(p*)の一部は酸化物粒子の表面に移動し、下記式に示すとおり、電子は還元反応に、正孔は酸化反応に関与する。
半導体+ hν → e− + p* ‥(1)

前記反応(2)で生成するスーパーオキサイド(O2−)及び反応(3)乃至(4)で生成するヒドロキシラジカル(OH)は、酸化力が強く、有機物を酸化し、この酸化により膜の劣化が生じるものと思われる。

実際に、反射防止膜の高屈折率層の形成には、チタンアルコキシドの加水分解が一般的に使用されているが、このチタンアルコキシドの加水分解では光活性の大きなアナターゼ型の二酸化チタンが生成しやすく、しかもこのチタンアルコキシドの加水分解生成物では硬化が不十分なことによる光活性の促進作用があると信じられる。

本発明においては、少なくとも第2の層(中間層)2に二酸化チタン成分を含有せしめることが高屈折率層の形成のために必須不可欠であるが、この第2の層2と透明基板4との間に介在する第3の層(ベース層)3を実質上有機樹脂成分を含有しない下地層とすることにより、下地層の光酸化を防止でき、これにより光による膜剥離を有効に防止することができる。

本発明の反射防止膜においては、第1の層1が屈折率が1.44以下の低屈折率層であり、第2の層2が屈折率が1.75以上の高屈折率層であり、第3の層3が屈折率がこれらの中間の中屈折率層であることが好ましい。
上記の屈折率の勾配では、前述した各層の厚み構成と相俟って、高い光線透過率(一般に97%以上)と低い光線反射性(一般に3%以下)との組合せが可能となると共に、光酸化性のある高屈折率層による下地面(基板との接触界面)への影響を緩和することができる。

本発明の反射防止膜においては、中間層である第2の層2は、チタンアルコキシドの加水分解を経由して形成されていることが、前述した厚みと屈折率とを有し、しかも層間の密着性にも優れた第2の層2を形成する上で好ましい。

一方、ベース層である第3の層3は、シラン系カップリング剤の加水分解を経由して形成されていることが、基板に対する密着性に優れ、しかも光触媒的な作用を防止する上で好ましい。

[プラスチック基板]
プラスチック基板4としては、特に限定するものではないが、光学特性の見地から、ポリメチルメタクリレート、ポリカーボネート、ポリアリルジグリコールカーボネート、ポリスチレン等が使用でき、透明もしくは油溶性染料で着色したものが使用される。反射膜と基板との馴染み、密着性を上げる目的で、あらかじめプライマーコートしたものを本発明に使用することも可能である。

[各コーティング層]
本発明では、上記透光性基体の表面に、第3の層(ベース層)3、第2の層(中間層)2、第1の層(表面層)1をこの順序に形成させる。
コーティングの方法としては、薄膜形成の容易なディッピング法が好適に使用できる。コートされた薄膜は、一般に70〜140℃程度の温度で熱処理して、硬化させることが膜の強靱性等の点から好ましい。
また、第2の層(中間層)2のコーティング時には、下地となる第3の層(ベース層)3を溶解したり損傷することがなく、同様に第1の層(表面層)1のコーティング時には、下地となる第2の層(中間層)2を溶解したり損傷することがないように、コーティング組成や用いる溶剤の選定が行われる。

(第3の層)
透光性基板1上に形成されるベース層である第3の層3は、中屈折率層と呼ばれるものであり、本発明では、一般に50〜200nm、特に好適には60〜90nmの厚みに形成する。
第3の層3の屈折率(n3)は一般に1.60〜1.75の範囲にあることが好ましい。

第3の層3は、これを中屈折率にするためのコロイド状金属酸化物を含有しているべきであり、この金属酸化物ゾルとしては、チタニア(酸化チタンゾル)ゾル、アルミナゾル、酸化ジルコニウムゾル、酸化アンチモンゾル等が挙げられるが、屈折率の調整の点や有機溶媒への分散性、コーティング液の安定性、更にはプラスチック基板への密着性を考慮すると、ルチル型の酸化チタン(チタニア)ゾルが好ましい。このチタニアゾルは、通常のアナターゼ型二酸化チタンに比べれば、光触媒活性がかなり小さいという利点を有する、
この中でも、酸化チタンの表面に酸化ケイ素及び/または酸化ジルコニウムを被覆した粒子が好ましい。

第3の層3は、これらの微粒子を分散状態で結着固定するバインダーを含有する。このバインダーとしては、実質上有機樹脂成分を含有しないバインダーが使用され、酸化チタンの光活性による劣化を有効に抑制する点で特に好適なものとして、エポキシ系シランカップリング剤の加水分解縮合により形成されたものを挙げることができる。このエポキシ系シランカップリング剤を用いて硬化させたコート層は、その上に第2の層(中間層)2を形成する際の耐溶剤性にも優れているという利点を与える。
エポキシ系シランカップリング剤としては、下記式(I)

また、上記のようなアルコキシシラン類の加水分解を早めるために、鉱酸類、例えば塩酸の希釈水溶液を用いることもできる。

第3の層3の形成に用いるコーティング組成物には、溶媒として有機溶剤を含有する。有機溶剤は、コロイド状金属酸化物やバインダーとの相溶性があるものでよく、特に制限されない。溶剤として、アルコール類、ケトン類、エステル類、芳香族炭化水素類等が挙げられる。具体例としては、メタノール、イソプロパノール、メチルエチルケトン、メチルイソブチルケトン、酢酸イソブチル、トルエン等が挙げられる。
これらの溶剤を用いて、全固形分濃度が全重量の0.1〜20wt%になる様に、濃度調整をする。

また、上記コーティング組成物の塗布・乾燥によって形成される第3の層(ベース層)3の組成は、前述した高屈折率金属酸化物微粒子を安定な分散状態で含有し、緻密且つ均質な層となっているのであれば、特に限定されないが、一般に固形分基準で、高屈折率微粒子を20〜90wt%、及びバインダーを10〜80wt%含有していることが好ましい。

(第2の層)
第2の層2は、下地層である第3の層(ベース層)3と第1の層(表面層)1との中間に位置し、高屈折率層と呼ばれるものであり、本発明では、一般に50〜200nm、特に好適には50〜80nmの厚みに形成する。
第2の層の屈折率(n2)は、一般に1.75〜2.30の範囲にあることが好ましい。

この第2の層2は、先にも述べた通り、高屈折率を確保するために二酸化チタン微粒子を含有している。この二酸化チタン微粒子は、例えばチタンメトキサイド、チタンエトキサイド、チタンn−プロポキサイド、チタンイソプロポキサイド、チタンn−ブトキサイド、チタンイソブトキサイド等のチタンアルコキシドを使用し、このようなチタンアルコキシドの加水分解により層2中に形成される。
また、第2の層2中には、上記二酸化チタン微粒子と共に、金属アルコキシドの加水分解により形成された酸化チタン以外の金属酸化物微粒子を含有していてもよい。このような金属酸化物形成のための金属アルコキシドとしては、下記式(II):

mは金属Mの原子価(3または4)を表す、
を例示することができる。
金属Mとしては、アルミニウム、ジルコニウム、スズ等を例示することができる。
このようなチタンアルコキシド以外の金属アルコキシドの具体例としては、アルミニウムエトキサイド、アルミニウムイソプロポキシド、アルミニウムプトキシド、アルミニウムt−プトキサイド、スズt−プトキサイド、ジルコニウムエトキサイド、ジルコニウムn−プロポキサイド、ジルコニウムイソプロポキサイド、ジルコニウムn−ブトキサイド等が挙げられる。

また、第2の層には、屈折率を上げることを目的として金属ハライドを含有させることができ、この金属ハライドとしては、金属塩化物、金属臭化物が使用され、一層具体的には、三塩化アンチモン、四塩化ジルコニウム、三塩化ビスマス、四臭化チタン、三臭化アンチモン、五塩化タンタル、四塩化ゲルマニウム等が挙げられるが、高屈折率化の点や有機溶媒への分散性、コーティング液の安定性を考慮すると、三塩化アンチモン、三塩化ビスマス、三臭化アンチモンが好ましい。

第2の層には、バインダーとして熱硬化性樹脂を含有させることができる。熱硬化性樹脂としては、例えば、フェノール−ホルムアルデヒド樹脂、フラン−ホルムアルデヒド樹脂、キシレン−ホルムアルデヒド樹脂、ケトン−ホルムアルデヒド樹脂、尿素ホルムアルデヒド樹脂、メラミン−ホルムアルデヒド樹脂、アルキド樹脂、不飽和ポリエステル樹脂、エポキシ樹脂、ビスマレイミド樹脂、トリアリルシアヌレート樹脂、熱硬化性アクリル樹脂、シリコーン樹脂、ウレタン樹脂等を挙げることができる。これらの樹脂は単独でも2種以上の組合せでも使用される。バインダーとして用いる上記熱硬化性樹脂は、光活性による酸化に対して耐性を有するという利点を有する。

また、第2の層2中には、加水分解により生成する金属酸化物とバインダーとの界面での接着性を向上させるために、シランカップリング剤を含有させることができる。

第2の層2の組成は、前述した成分を安定な状態で含有し、緻密且つ均質なコーティングを形成するものであれば、特に限定されないが、一般に固形分基準で、二酸化チタン微粒子を50〜90wt%(チタンアルコキシド換算)、金属ハライドを5〜50wt%、バインダーを0〜20wt%及びシランカップリング剤を0.0001〜20wt%含有していることが好ましい。

表面層である第1の層1は、低屈折率層であり、本発明では、一般に50〜200nm、特に好適には60〜90nmの厚みに形成する。
第1の層1の屈折率(n1)は一般に1.29〜1.44の範囲にあることが好ましい。

本発明の少なくとも3層から成る複合コーティング層を形成させるには、コーティングすべき表面に塗れ性を有すると共に、既に指摘したとおり、各層間の相互溶解や溶剤による影響を可及的に防止することが、光学的特性を優れたレベルに維持する上で重要である。
この関係を実施例で用いている組成物を例にとって、補足説明する。

まず、基体側に設ける第3の層3のコーティング組成物は、プラスチック基体4に対する塗れ性を有し且つ各種ゾルに対する分散性を有するという範囲で、溶解性の比較的小さい溶剤、アルコール類、特にイソプロパノールが適している。
また、第3の層3のバインダーは、第2の層2を形成するためのコーティング組成物の影響がないように、3次元化した緻密な硬化構造となっていることが好ましく、この意味でエポキシ系シランカップリング剤の使用は望ましいものである。

一方、中間層である第2の層2の形成に用いるコーティング組成物は、既に形成された第3の層3に悪影響をもたらすものであってはならなく、また形成される第2の層2が下地層である第1の層1のコーティング組成物の影響を受けるものであってはならない。
第2の層2には、硬化性の樹脂バインダーを用いることが、中間層として第3の層(ベース層)3と第1の層(表面層)1との応力緩和、衝撃緩和を行わせるために好ましい。この樹脂バインダーは、第1の層1の形成に用いるコーティング組成物の溶媒による悪い影響をも緩和している。

表面層である第1の層1の形成に用いるコーティング組成物は、耐久性、耐汚染性等を考慮して、最終コーティング層の状態では、第3の層と同様に、有機成分の量が少なく、無機物主体のものとなっている。
上記成分にも関連して、また第2の層への塗れ性をも考慮して、第1の層1の形成に用いるコーティング組成物では、溶剤としてイソプロパノール等のアルコール系溶媒を使用している。

本発明の反射防止膜は、上記層構成のものに限定されない。
例えば、基板4と第3の層(ベース層)3との間には、一般にアンダーコート層を設けることが好ましい。このようなアンダーコート層としては、熱硬化タイプのコート層や紫外線硬化タイプ或いは電子線硬化タイプのコート層を用いることができる。
熱硬化タイプとしては、シリコーン系、イソシアネート系、エポキシ系のものが挙げられ、一方紫外線硬化タイプ或いは電子線硬化タイプとしては、ウレタンアクリレート系、エポキシアクリレート系、共重合アクリレート系などが挙げられる。
また、表面層である第1の層1の保護の目的で、オーバーコート層を設けることができる。このようなオーバーコート層としては、耐磨耗性、耐擦傷性を付与する有機ポリシロキサン系材料やフッ素樹脂系のコート層を挙げることができる。
ポリシロキサンコート層としては、シラノール基、アルコキシ基、アセチル基、フェニル基、ポリエーテル基、パーフルオロアルキル基等を側鎖に持つメチルポリシロキサン又はジメチルポリシロキサンが挙げられる。
また、フッ素樹脂としては、パーフルロ非晶質フッ素樹脂、特に主鎖に環構造を有するパーフルオロ非晶質フッ素樹脂が使用される。

また、透光性基体4の裏側には、粘着剤層を設けることができ、粘着剤としては、アクリル系、ゴム系、シリコーン系の粘着剤を用いることができる。

【実施例】
本発明を次の実施例により更に詳細に説明するが、本発明は如何なる意味においても次の実施例に限定されない、
実施例における測定は、次の方法により行った。

(1)全光線透過率:
全光線透過率は、日本分光(株)社製V−550試験機を使用して、波長750〜400nmの範囲について、走査速度1000nm/minで行った。
(2)反射率:
反射率も上記試験機を用いて、同様の条件にて行った。
(3)耐光性:
耐光性の試験は次の通り行った。
上記条件で照射を行った試験体について、密着性を評価した。密着性はクロスカットテープ試験により行った。即ち、試験体表面に1mm間隔に切れ目を入れ、1mmのマス目を100個形成させる。次にセロハンテープを強く押し付けた後、表面から180゜方向へ一気に引き剥がし、残っているマス目を持って付着性指標とした。

[実施例1]
厚さ2mmのポリメチルメタクリレート板(PMMA)に、次の順序でコーティングを施した。

第3の層(ベース層):
下記の処方を用いた。
・エポキシ系カップリング剤
(γ−グリシドキシプロピルトリメトキシシラン) 1.950重量%
・0.05N HCL 0.450重量%
・酸化チタンゾル(TiO2ゾル) 2.400重量%(固形分)
・イソプロピルアルコール IPA(溶剤) 95.200重量%
この溶液にPMMAをディップし、100℃で120分間熱処理して、屈折率(n3)が1.63、厚さ80nmの第3の層(ベース層)を形成した。

第2の層(中間層):
下記の処方を用いた。
・チタンテトライソプロポキシド 7.492重量%
・塩化ビスマス 1.692重量%
・トルエン(溶剤) 40.925重量%
・IPA(溶剤) 49.375重量%
・シランカップリング剤(メチルトリメトキシシラン) 0.083重量%
・n−ブチル化メラミン樹脂 0.433重量%
この溶液に、前記第3の層(ベース層)を形成したPMMAをディップし、100℃で120分間熱処理して、屈折率(n2)が1.89、厚さ72nmの第2の層(中間層)を形成した。

この溶液に、前記第3の層及び第2の層を形成したPMMAをディップし、100℃で120分間熱処理して、屈折率(n1)が1.45、厚さ100nmの第1の層(表面層)を形成した。
