【発明の属する技術分野】
本発明は、凝縮装置洗浄方法及びその方法を用いた溶液製膜方法に関するものである。

【従来の技術】
セルロースアシレート、特に57.5%〜62.5%の平均酢化度を有するセルローストリアセテート(以下、TACと称する)から形成されたフイルム(TACフイルム)は、その強靭性と難燃性とから写真感光材料の支持体(ベースフイルム)等として利用されている。また、TACフイルムは、光学的等方性に優れていることから、近年市場の拡大している液晶表示装置の偏光板の保護フイルムやカラーフィルターの用途に適している。

TACフイルムは、一般的に溶液製膜方法により製造されている。溶液製膜方法は、メルトキャスト法などの他の製造方法と比較して、光学的性質や物性が優れたフイルムを製造することができる。溶液製膜方法は、ポリマーを溶媒(主に有機溶媒)に溶解したドープを調製した後に、流延バンドや流延ドラムなどに流延して製膜するものである。なお、乾燥工程中でドープから揮発した溶媒は、一般的には吸着設備,凝縮設備で環境保全あるいは経済性の観点から回収されている。特に、流延直後で乾燥する工程では、その工程で用いられる設備から排気されたガスには、気化した有機溶媒が多量に含まれている。(以下、本発明において、このガスを高濃度ガスと称する。)高濃度ガスから添加剤及び有機溶媒を凝縮回収し、その他のガスは、乾燥給気として再利用していた。しかしながら、添加剤が、冷却ユニット内に付着して流路閉塞を起こす問題が生じていた。従来は、その度にフイルム製膜設備を停止して洗浄している。または、溶媒回収のための冷却ユニット(以下、溶媒回収用冷却ユニットと称す)に複数台の冷却装置を備えて、切り替えてから付着物質を有機溶媒によって洗浄したり、ブラシなどで物理的に除去するなどの方法により連続製膜を行っている。さらに、連続製膜中に添加剤を除去する方法としては、バグフィルタ方式が知られている(例えば、特許文献1参照。)。

【発明が解決しようとする課題】
しかし、バグフィルタは、添加剤を吸着するといずれ閉塞してしまうため連続的に運転するためには、少なくとも2基の吸着装置が必要となるため、その方式は非常に複雑であり、装置のサイズが大きくなるために高コスト化を招いていた。また、バグフィルタ方式では、フィルタを再生するために吸着回収された添加剤などを燃焼処理する必要があるため、環境に悪影響を及ぼす場合もあった。また、溶媒回収用冷却ユニットに複数台冷却装置を設けるとその冷却ユニットのサイズが大きくなるために高コスト化を招いていた。また、溶媒による洗浄やブラシによる除去も、作業者に環境面での悪影響が無視できない問題をかかえていた。

本発明の目的は、ガス中に含有している添加剤,溶媒を連続的にクローズド系で回収し、環境に影響を及ぼさない凝縮装置洗浄方法を提供することである。

また、本発明の他の目的は、ドープから揮発した添加剤,溶媒を含むガスから前記添加剤,溶媒を連続的にクローズド系で回収し、環境に影響を及ぼさず、また回収した添加剤,溶媒を前記ドープ調製用原料として再利用できる溶液製膜方法を提供することである。

【課題を解決するための手段】
本発明の凝縮装置洗浄方法は、添加剤と溶媒とを含んだガスを凝縮面で凝縮して、前記添加剤と溶媒とを液体として回収する凝縮装置洗浄方法において、前記凝縮装置に吸入するガス風量を測定する風量測定手段と、前記凝縮装置に吸入する吸入ガス圧力を測定する第1圧力測定手段と、前記凝縮装置から排出される排出ガス圧力を測定する第2圧力測定手段と、前記液体を前記凝縮面に吹き付ける吹付手段と、前記吸入ガス風量値と前記吸入ガス圧力値と前記排出ガス圧力値とから前記液体の吹付量を演算し、前記吹付手段を制御する制御手段とを用いて、前記吸入ガス圧力値と前記排出ガス圧力値との差圧と、前記吸入ガス風量値とが基準値に達すると、前記制御手段が前記吹付手段を制御して、前記液体を前記吹付手段から前記凝縮面に拭き付けて、前記凝縮面に付着した前記添加剤を洗浄する。なお、本発明において液体とは、前記溶媒のみ、前記溶媒が前記添加剤を含むもの、前記溶媒に前記添加剤が溶解したもの、前記添加剤のみ、のいずれの液状物質をも意味している。

前記溶媒にジクロロメタンを含むものを用いることが好ましい。また、前記溶媒にアルコールをさらに含む混合溶媒を用いることがより好ましい。さらに、前記溶媒に酢酸メチルを含むものを用いるも可能である。前記添加剤に、少なくともトリフェニルホスフェートが含まれていることが好ましい。

本発明の溶液製膜方法は、ポリマーと添加剤とを溶媒に溶解したドープを流延して、フイルムを製膜する溶液製膜方法において、前記添加剤と前記溶媒とを含むガスを、前記凝縮装置を用いて液体として回収する際に、本発明に係る前記凝縮装置洗浄方法を用いて前記凝縮装置の洗浄を行いながら、フイルムの製膜を行う。また、前記液体を前記ドープの原料として、再利用することが好ましい。さらに、前記ポリマーがセルロースアシレートであることが好ましく、より好ましくはセルロースアセテートであり、最も好ましくはセルローストリアセテートを用いることである。

【発明の実施の形態】
[ポリマー]
本発明に用いられるポリマーは特に限定されない。しかしながら、セルロースアシレートを用いることが好ましく、特に、セルロースアセテートを使用することが好ましい。さらに、このセルロースアセテートの中では、その平均酢化度が57.5%ないし62.5%のセルローストリアセテート(TAC)を使用することが最も好ましい。酢化度とは、セルロース単位重量当りの結合酢酸量を意味する。酢化度は、ASTM:D−817−91(セルロースアセテート等の試験方法)におけるアセチル化度の測定および計算に従う。本発明では、セルロースアシレート粒子を使用し、使用する粒子の90重量%以上が0.1ないし4mmの粒子径、好ましくは1ないし4mmを有する。また、好ましくは95重量%以上、より好ましくは97重量%以上、さらに好ましくは98重量%以上、最も好ましくは99重量%以上の粒子が0.1ないし4mmの粒子径を有する。さらに、使用する粒子の50重量%以上が2ないし3mmの粒子径を有することが好ましい。より好ましくは70重量%以上、さらに好ましくは80重量%以上、最も好ましくは90重量%以上の粒子が2ないし3mmの粒子径を有する。また、セルロースアシレートの粒子形状は、なるべく球に近い形状を有することが好ましい。

[溶媒]
本発明に用いられる溶媒としては、ハロゲン化炭化水素、エステル類、ケトン類、エーテル類、アルコール類などがあるが、特に限定されない。溶媒は、市販品の純度であれば、特に制限される要因はない。溶媒は、単独(100重量%)で使用しても良い。または、炭素数1ないし6のアルコール類、ケトン類、エステル類、エーテル類を混合して使用するものでもよい。使用できる溶媒の例には、ハロゲン化炭化水素(例えば、ジクロロメタンなど)、エステル類(例えば、酢酸メチル、メチルホルメート、エチルアセテート、アミルアセテート、ブチルアセテートなど)、ケトン類(例えば、アセトン、メチルエチルケトン、シクロヘキサノンなど)、エーテル類(例えば、ジオキサン、ジオキソラン、テトラヒドロフラン、ジエチルエーテル,メチル−t−ブチルエーテルなど)、アルコール類(例えば、メタノール、エタノール、n−ブタノールなど)などが挙げられる。なお、本発明においてジクロロメタンまたは酢酸メチルを主溶媒とした混合溶媒を用いることが、ドープの調製を容易にすると共に溶媒を回収してドープ調製溶媒として再利用が容易に行えるために好ましい。

[添加剤]
本発明で用いられる添加剤としては、可塑剤、紫外線吸収剤などがある。本発明に用いられる添加剤は、沸点が120℃以上のものを用いることが好ましい。可塑剤としては、リン酸エステル系(例えば、トリフェニルホスフェート、トリクレジルホスフェート、クレジルジフェニルホスフェート、オクチルジフェニルホスフェート、ジフェニルビフェニルホスフェート、トリオクチルホスフェート、トリブチルホスフェートなど)、フタル酸エステル系(例えば、ジエチルフタレート、ジメトキシエチルフタレート、ジメチルフタレート、ジオクチルフタレートなど)、グリコール酸エステル系(例えば、トリアセチン、トリブチリン、ブチルフタリルブチルグリコレート、エチルフタリルエチルグリコレート、メチルフタリルエチルグリコレート、ブチルフタリルブチルグリコレートなど)及びその他の可塑剤を用いることができる。なお、本発明に用いられる添加剤のうちの少なくとも1つにトリフェニルホスフェートを用いることが好ましい。

ドープには、紫外線吸収剤を添加することもできる。例えば、オキシベンゾフェノン系化合物、ベンゾトリアゾール系化合物、サリチル酸エステル系化合物、ベンゾフェノン系化合物、シアノアクリレート系化合物、ニッケル錯塩系化合物及びその他の紫外線吸収剤を用いることができる。特に好ましい紫外線吸収剤は、ベンゾトリアゾール系化合物やベンゾフェノン系化合物である。

さらにドープには、必要に応じて種々の添加剤、例えば、離型剤、剥離促進剤、フッ素系界面活性剤などをドープの調製前から調製後のいずれかの段階で添加してもよい。

[溶液製膜方法]
図1に示すフイルム製膜設備10は、ドープ用タンク11,ポンプ12,濾過装置13,バンドゾーン14,乾燥ゾーン15,巻取機16などから構成されている。ドープ用タンク11には、前述した方法で調製されたドープ17が仕込まれている。ドープ用タンク11には、モータ(図示しない)で回転する撹拌翼18が取り付けられ、ドープ17を均一にしている。ドープ17は、前述したTAC粒子と溶媒とを混合し、TAC粒子を溶媒により膨潤させ作成する。また、ドープには、可塑剤及び紫外線吸収剤などの添加剤が仕込まれていても良い。なお、添加剤は前述したドープ調製の際に添加されても良いし、ドープ用タンク11内で添加、混合されても良い。なお、本発明において、ドープを調製する原料には、市販品の原料にフイルム製膜設備10から回収された原料を混合して使用することができる。原料の回収については、後述する。

バンドゾーン14には、回転ローラ20、21に掛け渡された流延バンド22が設けられており、この流延バンド22は、図示しない駆動装置により回転ローラ20,21が回転することにより無端走行している。流延バンド22上には、流延ダイ23が設けられている。ドープ17は、ドープ用タンク11からポンプ12により送液され、濾過装置13で不純物が除去された後に流延ダイ23に送られる。流延ダイ23からドープ17を流延バンド22上に流延する。なお、このときの流延幅は2000mm以上とすることが好ましく、1400mm以上の流延にも本発明は好ましく適用可能である。ドープ17は流延バンド22上で流延膜24を形成し、搬送されながら徐々に乾燥し、剥取ローラ25によって支持されながら流延バンド22から剥ぎ取られフイルム26が形成される。さらに、フイルム26は、テンタ乾燥機27により所定の幅に引き伸ばされ、搬送されながら乾燥する。

バンドゾーン14で発生したガスは、ドープ17を流延した直後の乾燥初期段階であるため、溶媒と添加剤とが多量に揮発(以下、気化成分と称する)して含まれている。気化成分を含んだガス(以下、給気ガスと称する)は、第1ガス処理ライン40に備えられた熱交換器41により温度が下げられて、気化成分は凝縮回収装置(以下、凝縮装置と称する)42により凝縮液化して凝縮液43となる。凝縮装置42の洗浄方法については、後に図2を用いて詳細に説明する。凝縮液43は、溶媒処理装置44により精製溶媒45と廃液46とに分離されることが好ましい。

気化成分が除去されたガス(以下、乾燥ガスと称する)は、送風機47により熱交換器41で前記給気ガスと熱交換が行われ温度を上昇させる。さらに、バンドゾーン14内を乾燥させるために加熱機48により温度を上昇させることが好ましい。なお、本発明において、熱交換器41,加熱機48によるに乾燥ガスの温度調整はいずれか1つを用いても良いし、両方用いても良いし、凝縮装置42から送り出された乾燥ガスがバンドゾーン14内で乾燥用のガスとして好ましいものであれば、それら加熱工程を省略することもできる。

テンタ乾燥機27から乾燥ゾーン15に送られたフイルム26は、複数のローラ28に巻き掛けられ搬送されながら乾燥する。乾燥後のフイルム26は、巻取機16に巻き取られる。乾燥ゾーン15内の温度は、50℃〜150℃の範囲に制御されていることが、フイルムの均一な乾燥のために好ましいがこの範囲に限定されるものではない。なお、乾燥ゾーン15の後に冷却ゾーン(図示しない)を設け、フイルム26を巻き取る前に室温程度まで冷却する方法も本発明に適用することができる。また、巻き取りの前に、フイルム表面の除電を行ったり、耳切が行われたり、ナーリングが付与されても良い。

乾燥ゾーン15中のガスは、第2ガス処理ライン70により吸着成分と溶媒成分71とガス成分とに分けられる。吸着成分は、第2ガス処理ライン70に備えられている吸着装置(図示しない)により吸着回収される。また、溶媒成分71は回収され溶媒処理装置72により精製溶媒73と廃液74とに分離される。精製溶媒73は、前述した精製溶媒45と共に溶媒成分調整装置75に送液されて、ドープ調製溶媒として再利用することがコストの点から有利である。また、ガス成分は第2ガス処理ライン70により乾燥ゾーン15を加熱乾燥する温度に調整された後に、再度乾燥風として送られる。なお、本発明において乾燥ゾーン15中の雰囲気ガスの処理方法は前述したものに限定されず、公知のいずれの方法を用いても良い。

図1では、1つの流延ダイ23を用いた単層流延法について説明したが、本発明はそれ以外の流延法にも適用可能である。例えば、マルチマニホールドを有している流延ダイを用いたり、流延ダイの上流側にフィードブロックを取り付けたりした同時重層法が挙げられる。または、流延バンド22上に多数の流延ダイを設置して逐次的に重層流延を行う逐次重層法も挙げられる。または、同時重層法と逐次重層法を組み合わせて行う重層流延法にも適用することができる。

[凝縮回収装置の洗浄方法]
凝縮装置42の洗浄方法を図2を用いて説明する。凝縮装置42にはバンドゾーン14内の雰囲気ガスが給気ガス50として送り込まれる(図1参照)。凝縮装置42には、給気ガス50中の気化成分を凝縮液化させる凝縮管51が設けられている。なお、凝縮管51は、凝縮面51aの面積が大きくなる形態であることが、効率良く気化成分を凝縮できるために好ましい。なお、本発明において給気ガス50の温度は40℃〜150℃の範囲であることが好ましいが、その範囲に限定されるものではない。

凝縮面51aを冷却するため、凝縮管51内には冷媒52が通液している。なお、冷媒52には井水,市水,ブラインなどが用いられる。冷媒52は、凝縮管51内に通液して凝縮面51aを冷却した後に冷却装置53に送られる。冷却装置53で、再度、冷媒52の温度を低下させて、ポンプ54により再度凝縮管51内に送液される。また、凝縮面51aの温度は、5℃〜50℃の範囲であることが好ましいが、その範囲に限定されるものではない。

給気ガス50中の気化成分は、凝縮面51aにより凝縮液化(以下、凝縮液体と称する)43aする。凝縮液体43aは、凝縮面51a上を重力によって流れ落ちる。また、凝縮装置42の底面42aは、凝縮液体43aの捕集を容易とするために、凝縮装置42の中心に向かって傾斜していることが好ましい。凝縮液体43aは、底面42aに沿って流れてリザーブタンク55に凝縮液43として溜まる。気化成分が凝縮除去された給気ガス50は、乾燥ガス56として送風機47に送られる(図1参照)。

バンドゾーン14では多量の溶媒を含む流延膜24を乾燥させるため、給気ガス50中の気化成分には、添加剤も含まれている。その添加剤50aが凝縮面51a上で冷却されると凝縮面51aに付着する場合がある。添加剤50aは、凝縮面51a上へ付着すると、流れ落ち難いため、付着が進行すると気化成分の凝縮液化の効率が悪くなると共に凝縮装置42のガス流路42bの閉塞を招く場合が生ずる。

そこで、凝縮装置42には、入口側に給気ガス測定計(以下、ガス測定計と称する)57、出口側に圧力計58を取り付け、ガス流路42bの閉塞度をモニタリングすることが好ましい。ガス測定計57では、給気ガス50の吸入ガス風量と入口圧力とが測定され、圧力計58では、出口圧力が測定される。それら各数値は制御装置59に送信される。なお、図2では、給気ガス50の吸入ガス風量と入口圧力とを同時に測定できるガス測定計57を用いたが、吸入ガス風量と入口圧力とを別の測定計で測定することも可能である。

制御装置59は、給気ガス50の吸入ガス風量と出入口の圧力差とからガス流路42bの閉塞度を算出する。ガス流路42bの10%以上が閉塞したと判断した場合には、溶媒処理装置44と接続している側のバルブ60を閉止して、リザーブタンク55とポンプ61との間に取り付けられているバルブ62を開く。凝縮液43は、ポンプ61により好ましい圧力として洗浄装置63に送液される。洗浄装置63には、多数のノズル64が設けられており、それらノズル64から凝縮液43が凝縮面51a上に吹き付けられて、凝縮面51aに付着している添加剤50aを洗浄する。添加剤50aの洗浄を効率良く行うために、凝縮液43を高圧で吹き付けることが好ましい。洗浄後の凝縮液43は、底面42aからリザーブタンク55に再度戻される。

以上説明したように、本発明の凝縮装置の洗浄方法を行うと、フイルム製膜設備10(図1参照)に特別な洗浄ラインを取り付けることなく、凝縮装置42の洗浄が可能となる。また、洗浄液には、凝縮液43を用いて回収するため、その凝縮液43は、ドープ調製用の原料として再利用することができ、コストの点から極めて有利な方法である。なお、本発明において、凝縮装置42の形態は、図2に示したものに限定されるものではない。また、凝縮液43を精製する装置(図示しない)を凝縮装置42に取り付けることで、凝縮液43中の添加剤成分を除去した凝縮溶媒で、ガス流路42bの洗浄を行うと洗浄効率を上昇させることができる。

また、本発明に係る凝縮装置42の洗浄方法は、フイルム製膜設備10を停止した後に洗浄する際にも有効である。すなわち、前述したように、凝縮装置42にはリザーブタンク55が備えられている。そのリザーブタンク55には、フイルム製膜設備10を稼動している際に、凝縮液43が溜められる。バルブ62を開け凝縮液43をポンプ61により洗浄装置63へ送液し、ノズル64から凝縮面に51aに吹き付け洗浄する。これにより、凝縮装置42外から洗浄液を供給することなく、凝縮面51aなど凝縮装置42の内部の洗浄が可能となる。

【実施例】
以下、実施例を挙げて本発明を詳細に説明するが、本発明の態様はこれに限定されるものではない。

実施例で用いたドープ17は、下記の組成比で公開技術公報2001−1745号の24頁〜26頁に記載の高温溶解法を用いて行った。3MPaの圧力下で140℃,10分間加熱処理を行いドープ17を得た。

フイルム製膜は、図1に示したフイルム製膜設備10を用いた。36℃のドープ17を流延速度35m/minで流延ダイ23から流延バンド22上に乾燥後のフイルム膜厚が80μmとなるように流延した。流延バンド22から剥取ローラ25で支持しながらフイルム26を剥ぎ取り、テンタ乾燥機27で110℃,1分間乾燥させた。この際に、バンドゾーン14内の温度は、60℃〜140℃の範囲に制御した。バンドゾーン14内の雰囲気ガスを700m3 /minの風量、110℃の給気ガス50として凝縮装置42に送風した。また、冷媒52には、7℃の冷水を用いて、17L/minで送液した。凝縮装置42の制御装置59に設けられたモニタ(図示しない)を作業者が確認したところ、6日毎に40L/minの液量が2分間、凝縮面51aに吹き付けられていた。

そして、フイルム26をローラ28で搬送される乾燥ゾーン15に送り込み、さらに乾燥させた。乾燥ゾーン15の温度は、50℃〜150℃の範囲になるように第2ガス処理ライン70を用いて制御した。得られたフイルム26を巻取機16で巻き取った。以上の工程で行われる溶液製膜方法により、30日間連続してフイルム26を製膜した。5日後,15日後,25日後の3種類のフイルムをサンプリングして厚み方向のレターデーション(Rth)を公知の方法により測定したところ、632.8nmにおいて、それぞれ34.2nm,34.4nm,34.3nmであり、凝縮装置42を気化成分で洗浄し、その洗浄液をドープ調製用の原料として用いてもフイルムの光学特性に影響を及ぼすことが無いことが分かった。

【発明の効果】
以上のように、本発明の凝縮装置洗浄方法によれば、添加剤と溶媒とを含んだガスを凝縮面で凝縮して、前記添加剤と前記溶媒とを液体として回収する凝縮装置の洗浄方法において、前記液体を前記凝縮面に吹き付けて、前記凝縮面に付着した前記添加剤を洗浄するので、洗浄用ラインを用いることなく、凝縮装置の洗浄が可能となる。また、前記液体を濃度調整後に再利用することもできる。

本発明の凝縮装置洗浄方法によれば、添加剤と溶媒とを含んだガスを凝縮面で凝縮して、前記添加剤と前記溶媒とを液体として回収する回収容器を備えた凝縮装置の洗浄方法において、前記回収を終了した後に、前記回収容器内の液体を前記凝縮面に吹き付けて、前記凝縮面に付着した前記添加剤を洗浄するから、前記凝縮装置外からの溶媒の供給が必要無く、また、装置外に溶媒を放出することが抑制されるため、環境保全に優れた洗浄方法である。
