【発明の属する技術分野】
本発明は主に塩害地域に設置される屋外用電気機器に係り、特にそのケースの製作方法に関するものである。

【従来の技術】
塩害地域に設置される屋外用電気機器は、そのタンクが塩害に耐えるように、防錆処理として、亜鉛めっき処理が行われており、またある種の電気機器では、部分的、例えば外気と直接当たる箇所に金属溶射被膜処理することが行われている。

【発明が解決しようとする課題】
屋外用電気機器ケースとして、例えば電柱に設置される配電用変圧器では、そのケース付属部材1として例えば、それぞれ金属製の吊耳座1a、カバー固定座1b、ハンガ座1c、放熱フィン1d等があり、図9(A),(B)に示すように、筒状に成形されて底板を設けた金属製のケース部材2の側面の上部に、コ字状に成形された吊耳座1a及びカバー固定座1bがそれぞれ対向するように2個づつ設けられ、またその側面の上下に、コ字状に成形されたハンガ座1cが設けられ、さらにその側面の周囲にV字状に、成形された放熱フィン1dがケース部材2を取り囲むように複数個設けられ、これらは溶接により取り付けられる。また、同じ配電用変圧器ケースとして、図10(A),(B)に示すように、図9に示した放熱フィン1dのない構成のもの、さらに図11(A),(B)に示すように、放熱フィン1dの代わりに、放熱フィンに相当するケース部材2の一部を波状にして筒状に成形した波付成形部を設け、この全周を溶接により取り付けて構成したものがある。ここで、本明細書では、ケース付属部材1がケース部材2に取り付けられて構成されたものをケース本体3という。なお、図9乃至図11はそれぞれ、ケース本体3の上端の開口部を閉鎖するカバーを省略して示しており、また丸印はブッシングの取付穴を示している。

ところで、金属溶射被膜処理を行う場合、溶射される金属の付着を良好にするために、ケース素地を粗面状態にすることが重要不可欠である。例えば、図9乃至図11に示すケース本体3では、上記のケース付属部材1がケース部材2の外部との間に空間部を形成するので、例えばブラスト処理による粗面形成処理すると、吊耳座1a、カバー固定座1b、ハンガ座1cのように比較的小さなケース付属部材1に対し、ケース付属部材1の内側の面の殆どが所望の粗面状態にならない。特に、図9に示すように、放熱フィン1dのようにケース部材2の面を大きく覆うような比較的大きなケース付属部材1に対し、放熱フィン1dの内側の面と放熱フィン1dで覆われるケース部材2側の面とが全く処理されないので、次に行う金属溶射被膜処理しても溶射される金属の付着が良好に行われないという問題が生じる。

まためっき処理を行う場合、溶融めっきでは処理時の熱によりケース本体3に歪みが発生するという問題が生じ、電気めっきではケース本体3が大型になると、ケース本体3に対してケース付属部材1よりもケース部材2の処理面積が大であるので、ケース部材2のめっき層が均一に形成されないという問題が生じる。

さらに、金属溶射被膜処理またはめっき処理を行う場合、汎用品でしかも処理面積が大きくなれば、その設備が大掛かりとなり、コストが高くなるという問題が生じる。

本発明は、ケース素材を所定の形状に成形して作製したケース付属部材をケース部材に溶接により取り付けて構成されるケース本体の製作に際し、溶射される金属を良好に付着するようにした屋外用電気機器ケースの製作方法を提供することを課題としている。

【課題を解決するための手段】
本発明は、ケース素材を所定の形状に成形してケース付属部材及びケース部材を作製し、ケース付属部材をケース部材に取り付ける過程を含む屋外用電気機器ケースの製作方法に係わるものである。

【発明の実施の形態】
図1は本発明に係る第1の製作方法の一実施の形態を示す概略工程図であり、図9に示す屋外用電気機器(配電用変圧器)ケースに適用する場合を示している。

ステップS1では、未処理のケース素材を所定の形状に成形して作製した吊耳座1a、カバー固定座1b、ハンガ座1c、放熱フィン1dのケース付属部材1と、未処理のケース素材を所定の形状に成形して作製したケース部材2とをそれぞれ粗面形成処理する。これは従来のように、金属溶射被膜処理を行う場合、ケース付属部材1を取り付けて粗面形成処理すると、吊耳座1a、カバー固定座1b、ハンガ座1cのように比較的小さなケース付属部材1に対し、ケース付属部材1の内側の面の殆どが所望の粗面状態にならない。また、放熱フィン1dのようにケース部材2の面を大きく覆うような比較的大きなケース付属部材1に対し、放熱フィン1dの内側の面と放熱フィン1dで覆われるケース部材2側の面とが全く所望の粗面状態にならないので、ケース付属部材1をケース部材2に取り付ける前に、ケース付属部材1及びケース部材2の外部を粗面形成処理して所望の粗面状態にするためである。このケース素材としては、普通鋼を用いた平板(以下、普通鋼板という。)が例示される。

ステップS2では、防錆処理として、共に粗面形成処理されたケース付属部材1及びケース部材2をそれぞれ金属溶射被膜処理して所望の被膜状態にする。このステップでは、例えばケース付属部材1全体に金属溶射被膜処理する場合、次のステップで行う溶接を良好かつ容易にするために、処理前に溶接予定箇所を適宜の方法によりマスキングするようにしておくか、または処理後に溶接予定箇所の金属溶射被膜を削るようにしておく。金属溶射被膜処理する溶射材としては、亜鉛、亜鉛/アルミニウム、亜鉛−アルミニウム合金等が用いられ、また溶射方法としては、公知のアーク溶射、プラズマ溶射、ガス溶射等が例示され、溶射材の種類によって適宜に使い分けられる。
