【発明の属する技術分野】
本発明は、新規な塗膜外観が得られる模様形成塗料およびその製造方法に関し、さらに詳しくは、1回の塗装で被塗装物面に糸状模様を形成することの出来る模様形成塗料およびその製造方法に関する。

【従来の技術】
模様形成塗料の1つとして多彩模用塗料が知られている。この多彩模用塗料は、油性または水性の分散媒中に、この分散媒には溶解しない状態で、いくつかの異なった色調の液状着色塗料を、肉眼で識別できる大きさ、例えば0.5〜数mmの大きさの粒子状態で懸濁分散せしめてなるもので、1回の塗装で色調の異なった斑点状、滴状、粒状等の組み合わせからなる、いわゆる色散らし模様の得られる塗料であり、例えば、JIS−K−5667に規定されている。

従来の多彩模様塗料は、前記したように色調の異なった斑点状模様の組み合わせによる変化に富んだ模様塗膜を形成することが出来るので、主として建築物の内外壁面等の塗装仕上げに用いられる場合が多い。しかしこのような多彩模様塗料ではあるが、これから得られる塗膜は、それぞれの色調の異なった着色塗料が、粒子状もしくは斑点状に重なりあって形成される模様であり、全体としては画一化された平面的な多彩模様となるに過ぎず、特に近年、より装飾性ないし意匠性の高い塗装仕上げが要求されている建築仕上げ分野においては、その要求を充分に満たしているとは言い難い。

【発明が解決しようとする課題】
したがって、本発明は、従来の多彩模用塗料が画一化的でかつ平面的で変化に乏しい模様しか得られないという欠点を解決しようとするもので、従来の多彩模様塗料に比較してさらに装飾性ないし意匠性の高い模様を形成することの出来る塗料の提供を目的とする。また、本発明は装飾性ないし意匠性の高い模様を形成することの出来る塗料の製造方法の提供を目的とする。

【課題を解決するための手段】
上記課題は、塗料もしくは分散媒中に、塗膜形成成分および着色剤を少なくとも含有する液状着色塗料を、直径が0.2〜10mmの細孔を通して糸状物とし、かつ該糸状物が前記塗料もしくは分散媒に溶解することなく、安定な状態で混合せしめて成る模様形成塗料を提供することによって達成できる。この模様形成塗料においては、液状着色塗料の糸状物が少なくともその表層部がゲル化層を形成してなるものが好ましい。

本発明における他の課題は、塗膜形成成分および着色剤を少なくとも含有する液状着色塗料を、該液状着色塗料を溶解することなく安定な分散状態を形成し得る塗料もしくは分散媒中に、直径が0.2〜10mmの細孔を通して糸状物として混入せしめることから成る模様形成塗料の製造方法を提供することによって達成できる。なお、この方法においては、前記液状着色塗料がゲル形成成分を含有し、前記塗料もしくは分散媒が、前記液状着色塗料中に含有せしめたゲル形成成分をゲル化させることの出来るゲル化剤を含有してなるものであるのが好ましく、また、この方法において塗料もしくは分散媒における分散媒が塗膜形成成分を含有してなるものであるのが好ましい。

以上よりなる本発明の模様形成塗料は、基本的には従来の多彩模用塗料と全く同様の材料を用いて作ることが出来、またその製造方法についても同様である。しかし、本発明の模様形成塗料と従来の多彩模用塗料との最も大きな相違は、従来の多彩模用塗料が、塗料中に分散、混合せしめる液状着色塗料を粒子状としているのに対し、本発明ではこれを糸状物とした点である。したがってこのような相違により、それぞれの塗料から得られる模様においても、従来の多彩模用塗料が、単に斑点状ないし粒子状の組み合わせ模様しか得られないのに対し、本発明の模用形成塗料からは新規にしてかつユニークな糸状模様が得られ、意匠性の点で両者に大きな相違がある。特に本発明の模様形成塗料においては、液状着色塗料を糸状物として混合、分散せしめる塗料もしくは分散媒として、従来の多彩模様塗料を用いると、形成される塗膜は、斑点状もしくは粒子状模様の中に糸状模様が混在し、極めて装飾性の高い模用が得られる。

【発明の実施の形態】
以下、本発明の模用形成塗料により得られた塗膜模様を図面に基づいて説明する。図1は、本発明の模様形成塗料において、液状着色塗料を分散媒中に混合、分散せしめてなる塗料から形成された糸状模様であり、図2は液状着色塗料を塗料中(従来の多彩模用塗料中)に混合、分散せしめてなる塗料から形成された糸状模様である。これら図1および図2において、1は糸状模様、2は被塗装材面、3は多彩模用塗料によって形成された斑点状模様である。

本発明の模様形成塗料を得るに際して用いることの出来る材料としては特に限定するものではなく、塗料業界で公知の種々の材料から適宜に選択して用いることが出来る。先にも述べたように従来の多彩模用塗料の構成材料も本発明においては選択範囲内である。

本発明における液状着色塗料は、塗膜形成成分(例えば、ニトロセルロース、アクリル樹脂、塩化ビニル樹脂、酢酸ビニル樹脂、ポリスチレン、アクリロニトリル等の合成樹脂または天然ゴムもしくは合成ゴム等の塗料用バインダー)を、水ないし水性溶媒、もしくは適宜な有機溶媒(例えば、トルエン、キシレン、酢酸エチル、酢酸ブチル、アセトン、メチルエチルケトン、メチルアルコール、ブチルアルコール、プロピルアルコール、ブチルセロソルブ等)に溶解ないしは分散、または、エマルションとした樹脂液に、無機もしくは有機顔料(例えば、二酸化チタン、黄色酸化鉄、ベンガラ、クロムグリーン、紺青、カーボンブラック、ハンザイエロー、レーキレッド、キナクリドンバイオレッド、銅フタロシアニン、炭酸カルシウム、硫酸バリウム、タルク、クレー等)および必要ならば塗料用として公知の種々の添加剤(例えば、分散剤、消泡剤、レベリング剤、増粘剤、造膜助剤、防カビ剤等)を慣用量で混合、分散せしめることによって得られる。

上記液状着色塗料を分散せしめるための塗料もしくは分散媒(以下、分散媒体という)としては、有機溶媒系または水系の何れの分散媒体でも良く、上記液状着色塗料の構成成分と同様な塗膜形成成分、着色剤を含む着色塗料を分散媒体としても良い。また、従来の多彩模用塗料を分散媒体としても良い。なお、上記液状着色塗料自体に塗膜形成性能が備わっているため、分散媒体への塗膜形成成分の添加は、本発明においては必須の要件ではないが、分散媒体への塗膜形成成分の添加は塗膜強度を強くすることが出来、かつ、被塗物への密着強度も強くなるため有効な手段である。

本発明において、分散媒体として着色塗料を用いた場合には、該着色塗料の背景色の中に糸状模様が形成される。したがって着色塗料の色調と糸状模様の色調を変えることによって装飾効果は高まる。また分散媒体として多彩模様塗料を用いた場合には、多彩模様の背景色に糸状模様が組み合わされてさらに装飾性の高いものとなるので、このような着色塗料ないしは多彩模様塗料を分散媒体として用いることは本発明にとっては好ましい。

上記液状着色塗料の糸状物を分散媒体中に安定状態で混合分散させておくためには相互に溶解しないようにする必要がある。一例としては、液状着色塗料を水不溶性有機溶媒系の組成とし、これを水性系分散媒体中に分散させる方法、または、液状着色塗料をゲルもしくはゾル塗料として分散媒体中に分散させる方法、または、液状着色塗料の糸状物をカプセル化して分散させる方法等により行うことが出来る。特に本発明においては、液状着色塗料の糸状物の分散安定性が優れていること、および、製造が比較的容易であることなどから、該糸状物の少なくとも表層部にゲル化層の形成された糸状物とするのが好ましい。

液状着色塗料の糸状物の表層にゲル化層を形成するには、特公昭51−6175号公報に記載されている方法によって行うことが出来る。すなわち、この方法はポリビニルアルコールのような親水性コロイド形成物質と、該コロイド物質を不溶化することの出来るホウ酸塩のような不溶化剤(ゲル化剤)とが作用しあって、一種の三次元的網状構造の形成されるゲル化反応を利用するもので、このゲル化反応を、糸状物の表層部で生じさせることにより、分散媒体中での分散安定性に優れた糸状物とすることが出来る。

より具体的には、液状着色塗料の構成成分の一つである塗膜形成成分を合成樹脂エマルションとし、かつ、着色剤および親水性コロイド形成物質を含有せしめて液状着色塗料とする。一方、分散媒体を水系とすると共に、該分散媒体には前記親水性コロイド形成物質をゲル化させることの出来るゲル化剤を含有せしめ、この分散媒体中に前記液状着色塗料を混入せしめると、混入と同時に糸状物の表層でゲル化反応が生じ、ゲル化層が形成される。

本発明に係わる模様形成塗料の製造方法としては、以上のような構成からなる液状着色塗料および分散媒体を用い、該液状着色塗料を分散媒体中に糸状物として混入せしめることからなる。液状着色塗料を糸状物とするには、液状着色塗料を、細孔を有した治具の中を自由落下方式、あるいはポンプによる圧送方式等によって通過させる方法によるものが好ましい。糸状物となった液状着色塗料は、これを分散媒体中に混入せしめ、次いで適度なせん弾力の付加されるような分散機で分散することにより、糸状物は模様形成に適度な長さに切断され、分散媒体中に混合分散される。糸状物の大きさは本発明において何ら限定されるものではなく、所望する模様となるように、液状着色塗料もしくは分散媒体の粘度、糸状物とする際に用いる治具の細孔径、該細孔を通す際の圧力、分散媒中に混入せしめた後の分散条件を変えることによって適宜とすることが出来る。

具体例としては、液状着色塗料を糸状物とする際に用いる治具の細孔の大きさは直径0.2〜10mmとするのが好ましく、特に0.5〜3mmの範囲であるのが好ましい。その細孔の大きさが0.2mmより小さいと糸状物が細くなり過ぎ明瞭な糸状模様の現出が難しく、また、液状着色塗料を押し出す時間が長くなり生産性が悪くなる。また、10mmを超えると形成される糸状模様が太くなり過ぎ、高意匠性を得るのが難しくなる。

液状着色塗料の粘度は10〜400dPa.sの範囲とするのが好ましく、特に50〜300dPa.sの範囲であるのが好ましい。その粘度が10dPa.sより低いと、細孔を通した際に出てくる液状着色塗料の糸状物が細すぎるため、本発明の目的とする糸状模様がはっきりと分かる塗膜が得難くなり、また、柔らかくなり、切れやすくなるため、糸状物としての形状を保持するのが難しくなる。その粘度が400dPa.sより高くなると液状着色塗料を細孔より押し出す時間が長くなり生産性が悪くなる他、塗布した際の糸状物のフロー性が悪くなり、平滑性に優れた模様塗膜の形成が難しくなる。

本発明の模様形成塗料において、液状着色塗料は、該模様形成塗料中に5〜80重量%含まれることが好ましい。液状着色塗料が5重量%より少ないと、形成される模用塗料中の糸状物の量が少なすぎて、塗装により得られる模様塗膜中の糸状模様がわずかに存在したものとなり装飾性の乏しいものとなる。また、液状着色塗料が80重量%以上となるると、形成される模様塗膜中の糸状模様の量が多くなりすぎ、糸状模様の重なり合いが生じ、糸状模様としては判別しにくく、装飾性の乏しいものとなる。

以上のようにして得られた模様形成塗料は、塗料業界で公知の各種塗装方法、例えば刷毛、スプレー、ローラー、カーテンフローコーター等の塗装法により種々の基材面に塗布し、糸状模様が形成される。特に本発明の模様形成塗料によって最も効果的な糸状模様が得られる塗装方法としてはスプレー塗装が好ましい。

本発明の模様形成塗料は、コンクリート板、石綿セメント板、ハードボード、石膏ボード、石綿パーライト板、ケイ酸カルシュウム板等の建築用ボード類、ABS樹脂、スチレン樹脂、アクリル樹脂、塩化ビニル樹脂、メラミン樹脂、ポリエステル樹脂等のプラスチック類、鉄板、アルミ板、ブリキ板、トタン板等の金属類、木材、合成木材ガラス、セラミック等広範囲な材料に塗装することが出来る。

本発明の模様形成塗料は、上記種々の基材面に直接塗装しても良いが、これら基材面に予め装飾塗装を施した後に塗装しても良い。このようにすると装飾塗装面が背景色となり、これに本発明による糸状模様が重なりあって極めて装飾性の高い模様が形成される。この場合の装飾塗装は通常の着色塗料でも良く、また、従来の多彩模用塗料であっても良い。更に、また、背景色と糸状模様の色調を変える方法、糸状物の色調を2つまたはそれ以上の複数色とし、これを混合する方法、あるいはこれらを適宜に組み合わせることによって、さらに複雑でかつ変化に富んだ高い装飾性ないし意匠性を有する模用の形成が可能となる。
