本発明は、薄肉部を備える鋳鉄製品を多数個取りする金型鋳造方法に関するものである。

金型鋳造により得られる鋳鉄製品として、例えば、内燃機関の排気管(エキゾーストマニホールド)が知られている。前記エキゾーストマニホールドは、従来砂型を用いる鋳造装置により製造されているが、前記砂型は1回の鋳造毎に形成され鋳造後には崩されるので量産性が低い。そこで、前記砂型に変えて金型を用いることが提案されている。

図1示のように、エキゾーストマニホールド1は、内燃機関のシリンダヘッド(図示せず)に接続される接続部2と、各接続部2が集合する集合部3とからなる。各接続部2はフランジ4を介して前記シリンダヘッドに接続され、集合部3はフランジ5を介してマフラー(図示せず)に接続される。前記エキゾーストマニホールド1において、フランジ4,5は肉厚に形成されるが、各接続部2と集合部3とは肉薄に形成される。

図5示の鋳造装置は1つの湯口系に1つの金型を対応させるものであるので、前記装置を用いる金型鋳造方法では、1回の操作につき、1個の鋳造品が得られるに過ぎない。しかし、工業的には装置の設置面積を節約すると共に、単位時間当りに得られる製品数を増加させるために、1つの湯口系に複数の金型を対応させ、1回の操作により複数個の鋳造品が得られる多数個取りを行うことが好ましい。

そこで、図2示のように、固定型11と可動型13とを備える複数の金型14a,14bを垂直方向に並べて配置した装置を用いる鋳造方法が知られている。図2示の装置は、図2(a)示の可動型13を除いた状態の金型を図2(a)に矢示する方向から見た図2(b)に示すように、垂直方向に上下2層に並べて配置された金型14a,14bを、さらに受口21に続く湯口22の左右に1対ずつ配置し、湯口22から複数の湯道23を分岐させると共に、各湯道23を各金型14a,14bのゲート24に接続したものである。

図2示の装置を用いる従来の鋳造方法によれば、溶湯を注湯するときには、該溶湯は受口21から湯口22を経て、まず下層の金型14a,14aのキャビティ部17に導入され、次いで上層の金型14b,14bのキャビティ部17に充填される。そして、上層の金型14b,14bのキャビティ部17に充填された前記溶湯が凝固した後、図4(b)示のように、上下の金型14b,14bの可動型13を同時に作動させることにより、金型14b,14bが開かれ、鋳造品が離型される。従って、前記従来の鋳造方法によれば、1回の操作により各金型14b,14bから4個の鋳造品を得ることができる。

しかしながら、前記エキゾーストマニホールド1を鋳造する場合には、下層の金型14aから得られる鋳造品に鋳造割れが発生することがあり、製品歩留りが低減するとの不都合がある。

【発明が解決しようとする課題】
本発明は、かかる不都合を解消して、薄肉部を備える鋳鉄製品の多数個取りを行うときに鋳造割れを防止することができる金型鋳造方法を提供することを目的とする。

【課題を解決するための手段】
本発明者らは、図2示のような装置を用いて、多数個取りによるエキゾーストマニホールドの鋳造を行うときに、下層の金型14aにおいて鋳造割れが発生する原因について検討した。その結果、前記鋳造割れは前記エキゾーストマニホールドのフランジ4,5のような肉厚の部分では発生せず、接続部2や集合部3のような肉薄の部分で発生することが判明した。

前記鋳造割れが発生する理由として、先に充填された下方の金型の前記溶湯は、上方の金型に充填された溶湯よりも早く凝固し、凝固収縮を開始することが考えられる。前記金型に充填された溶湯が凝固収縮するときには、鋳造品が前記金型に拘束されるため、該拘束に抗するに足る強度が要求されるが、該強度は凝固収縮の進行に伴って増大する。そこで、先に凝固が始まる下方の金型では、上方の金型に充填された溶湯が凝固するまでの間に、前記肉薄の部分で該鋳造品の強度が前記拘束に耐えきれなくなり、前記鋳造割れを起こすものと考えられる。前記金型、特に銅合金等からなる金型は、熱伝導性が高く前記溶湯が冷却されやすいため、前記現象が起き易くなる。

そこで、本発明の金型鋳造方法は、前記目的を達成するために、固定型と可動型との間に所定の形状のキャビティ部が形成される複数の金型を垂直方向に並べて配置し、各金型のキャビティ部に連通する湯口系から溶湯を注湯し、該溶湯を垂直方向に並べて配置された下方の金型のキャビティ部から順に上方の金型のキャビティ部まで充填した後、該溶湯を凝固させることにより、薄肉部を備える鋳鉄製品を多数個取りする金型鋳造方法において、各金型の前記可動型をそれぞれ独立に作動可能とすると共に、各金型に充填された前記溶湯の凝固に応じ、先に前記溶湯が充填された金型から順に該可動型を作動させて金型を開くことを特徴とする。

本発明の金型鋳造方法によれば、各金型の可動型がそれぞれ独立に作動可能とされているので、垂直方向に並べて配置された下方の金型のキャビティ部から上方の金型のキャビティ部に順に溶湯を充填したのち、各金型に充填された前記溶湯の凝固に応じて、各可動型を個別に作動させることができる。従って、前記溶湯の凝固及び凝固収縮が早い、先に前記溶湯が充填された金型から順に該可動型を作動させることにより、該金型から得られる鋳造品が凝固収縮時に金型に拘束されることを防止して、鋳造割れの発生を阻止することができる。

【発明の実施の形態】
次に、添付の図面を参照しながら本発明の実施の形態についてさらに詳しく説明する。図1は本実施形態で得られる鋳造品である内燃機関の排気管(エキゾーストマニホールド)の斜視図であり、図2は図1示のエキゾーストマニホールドの鋳造に用いられる金型鋳造装置の構成を示す説明図であり、図3は図2の部分拡大図であり、図4は図2示の金型鋳造装置の作動説明図である。

本実施態様の金型鋳造方法により製造される鋳造品は、図1示のように、4気筒の内燃機関用のエキゾーストマニホールド1であり、該内燃機関のシリンダヘッド(図示せず)に接続される4つの接続部2と、各接続部2が集合する集合部3とからなる。各接続部2と集合部3とは中空であり、内部で連通している。また、各接続部2はフランジ4を介してシリンダヘッドに接続され、集合部3はフランジ5を介してマフラー(図示せず)に接続されるようになっている。そして、前記シリンダヘッドから排出される高温の排気が、各接続部2から集合部3を介して前記マフラーに導かれる。
