【発明の属する技術分野】
本発明は1枚のブランク材から複数の製品を成形するプレス成形方法に関する。

【従来の技術】
図7(a)及び(b)は燃料タンクの左右の半体の成形方法を説明したものであり、従来にあってはブランクホルダー100上に左右の半体毎にブランク材101,102をセットし、この後、ブランクホルダー100と上型103との間でブランク材101,102を保持し、上型103と下型104によって絞り成形するようにしている。

上記方法では、材料の歩留まりが悪く60%以上をスクラップとして捨てている。また、ダイフェースの面積が大きいため大型のプレスマシーンが必要となる。

一方、1枚のブランク材から多数の製品を絞り成形しようとすると、無理な力がかかった箇所などに亀裂が発生する。そこで、下型に刃を設け、上型に当該刃に対応する凹部を設け、成形の際にスクラップとなる部分の一部を残して全周にスリットを形成する提案がなされている。(特許文献1)

【発明が解決しようとする課題】
本発明者らは特許文献1に開示される方法を燃料タンクの絞り成形に適用してみた。具体的には左右のタンク半体となる部分の間のスクラップとなる部分に1本のスリットを形成した。その結果を示すのが図8である。
図8から明らかなように、スクラップとなる部分の最も狭い箇所において、製品部への材料の流入が多すぎるため皺が発生している。

上記を解消するにはスクラップとなる部分の最も狭い箇所の幅を大きくすれば良いのであるが、これでは材料歩留まりの向上を解消することができない。

【課題を解決するための手段】
上記課題を解決すべく本発明は、1枚のブランク材から複数の製品を成形するプレス成形方法において、ブランクホルダーにてブランク材を保持した後、上下の金型によりブランク材を成形するに際し、ブランク材のスクラップとなる部分で且つ複数の製品となる部分の間の亀裂や皺が発生しやすい箇所に、上下の金型の一方に設けた切り刃により破断線状(不連続線状)の切込みを形成しつつ成形するようにした。
上記構成とすることで、製品部への材料の流入を適度に抑制でき且つ引っ張りによる亀裂や皺の発生も抑制できる。

尚、成形の対象は燃料タンクの左右の半体に限るものではなく、1枚のブランク材から複数の製品を同時に絞り成形する場合に適用できる。

【発明の実施の形態】
以下に本発明の実施の態様を添付図面に基づいて説明する。図1(a)は本発明方法を実施する成形装置の縦断面図、(b)は(a)の矢示方向平面図であり、成形装置は上型1、下型2及び下型2の周囲に配置されるブランクホルダー3から構成される。

下型2は燃料タンクの左右の半体を絞り成形するための成形凸部4,4を有し、これら成形凸部4,4の間で、スクラップとなる部分に対応する箇所に鋸歯状の切り刃5を取り付け、この切り刃5と対向する上型1の下面に切り刃5を受ける凹部6を設けている。尚、切り刃5の刃のピッチは30mm程度が好ましい。

以上の構成からなる成形装置を用いて燃料タンクの左右の半体を絞り成形する手順を図に基づいて以下に説明する。尚、図2は成形開始直後の状態を示す成形装置の縦断面図、図3は図2の状態から成形が進んだ状態を示す成形装置の縦断面図、図4(a)は図3の要部拡大図、(b)は(a)の矢示方向断面図、図5
(a)および(b)は図4の状態から成形が進んだ状態を示す図である。

先ず、図1に示すようにブランク材Wをブランクホルダー3上にセットする。次いで、上型1を下降し上型1とブランクホルダー3との間でブランク材Wの周囲を保持する。

この後、図2に示すように上型1及びブランクホルダー3を下降させるか、下型2を上昇させ絞り成形を開始する。絞り成形がある程度進行すると、図3(a),(b)に示すように切り刃5の先端がブランク材Wの下面に当たる。

そして更に絞り成形が進行すると、図4(a),(b)及び図5(a),(b)に示すように切り刃5の先端がブランク材Wの下面に食い込み、破断線状の切込みが形成される。破断線状の切込みによってこの部分では製品部への材料の過度の流れ込みが抑制され同時に過度の引っ張り力が作用することも防止される。

図6は本発明による成形後の状態を示す図であり、最終的には前記破断線状の切込みは連続したスリットになるが、製品としては亀裂や皺が生じやすい部分(スクラップとなる部分で最も幅狭の部分)に亀裂や皺のないものが得られる。

【発明の効果】
以上に説明したように、本発明によれば、1枚のブランク材から複数の製品を絞り成形するに当たり、スクラップとなる部分で且つ複数の製品となる部分の間の亀裂や皺が発生しやすい箇所に、成形の途中に破断線状の切り込みを入れ、成形が進行するにつれて該切込みが拡大するようにしたので、製品部への材料の適度の流れ込みと引っ張り力が得られ、亀裂や皺の無い製品を得ることができる。また、本発明によればスクラップとなる部分を極力少なくすることができ、材料歩留まりが大幅に向上する。
