【発明の属する技術分野】
本発明は、排気通路に排気中のイオウ成分を吸蔵すると共に高温で且つ排気空燃比がリッチまたはストイキのときに吸蔵されたイオウ成分を放出する特性を持つ触媒を有する内燃機関の排気浄化装置に関する。

【従来の技術】
近年、内燃機関をリーン空燃比で運転して燃費の向上を図るようにした希薄燃焼内燃機関が実用化されている。この希薄燃焼内燃機関では、リーン空燃比で運転すると、三元触媒がその浄化特性から排気ガス中のNOx(窒素酸化物)を充分に浄化できないという問題があり、最近では、リーン空燃比で運転中に排気ガス中のNOxを吸蔵し、ストイキまたはリッチ空燃比で運転中に吸蔵されたNOxを放出還元する吸蔵型NOx触媒が採用されてきている。

この吸蔵型NOx触媒は、内燃機関の酸素の過剰状態で排気ガス中のNOxを硝酸塩(X−NO3 )として吸蔵し、吸蔵したNOxを一酸化炭素(CO)の過剰状態で放出して窒素(N2 )に還元させる特性(同時に炭酸塩X−CO3 が生成される)を有した触媒である。ところが、燃料中にはイオウ(S)成分が含まれており、このS成分は酸素と反応して硫黄酸化物(SOx)となり、このSOxがNOxの代わりに硫酸塩として硝酸塩の代わりに吸蔵型NOx触媒に吸蔵されてしまい、触媒の浄化効率が低下してしまうという問題がある。しかしながら、触媒に吸蔵されたSOxは、空燃比をリッチまたはストイキ状態にして触媒を高温状態にすることで、SO2 として放出(Sパージ)されることがわかっている。例えば、特開平7−217474号公報に開示されている。

【発明が解決しようとする課題】
ところで、SO2 が放出されると、排気ガスが高温で且つ一酸化炭素や炭化水素等が多く存在する還元雰囲気のもとでは、例えば、下記各化学反応式に従って硫化水素(H2S)が発生する。
SO2 +3H2 →H2S+2H2O
SO2 +2CO+H2 →H2S+CO2
3SO2 +C3H6→3H2S+3CO2
このH2Sは、一般に知られるように強い臭気を発するために極力発生しないようにすることが望ましい。

しかしながら、前述した公報に開示された技術では、吸蔵されたSOxがSO2 として瞬時に多量に放出されることになるため、この放出されたSO2 と触媒周辺のH2 、CO、HC等との化学反応が急速に進行することになり、H2Sが急激に大量に生成されてしまうことになる。このようにH2Sが急激に大量に生成されると、H2S濃度が局所的に高まることになり、大気中に排出された排気ガスが極めて強い臭気を放ち好ましいことではない。

なお、特開平11−107809号公報に開示された「エンジンの制御装置」には、NOx触媒の再生制御に関して、H2Sは排気ガス温度が高いときに発生するために、温度が高いときは排気空燃比のリッチ化の度合をストイキ程度に小さくしてH2Sの精整を抑制する技術が開示されている。ところが、本発明者らの研究では、H2Sの生成特性は、温度に対して指数関数的に増大する特性を示すことがわかった。そのため、前述した公報に記載された技術のように、温度を基準にリッチ化の度合を弱めるだけでは、H2Sの生成を効率よく抑制する事はできない。即ち、触媒温度が特に高い領域では、Sを放出しながらH2Sの生成を抑制するのは困難であり、H2Sの生成を抑制できる空燃比にするとS放出時間が極端に長くなってしまい、一方で、S放出時間が長くならない程度の空燃比を設定するとH2Sの生成を十分に抑制することができないという問題がある。このため、上述したような制御のみでH2Sの大気への放出を抑制する手法には限界があり、十分な効果が得られないという問題がある。また、このような触媒のS放出時におけるH2S生成特性は、温度以外の触媒状態によっても変化するが、上述した公報にはこのような点は何ら考慮されておらず、改良の余地が十分にある。

このような点について、本発明者らは研究を進めた結果、触媒からのイオウ成分の放出時におけるH2Sの生成特性は、触媒がイオウ成分を放出する状態になった頻度や触媒のイオウ吸蔵量にも相関があるとの知見が得られた。従って、本発明は上述した問題を解決するために、イオウ成分を放出可能な状態になった頻度やイオウ吸蔵量に応じて硫化水素の生成を抑制するように触媒の温度あるいは昇温速度を制御することで、触媒からのSOxの放出に伴って生成されるH2Sの濃度を低く抑えて排気ガスの異臭を防止する一方で、触媒の再生時間の長時間化を抑制して安定した触媒装置の再生を可能とした内燃機関の排気浄化装置を提供することを目的とする。

【課題を解決するための手段】
上述の目的を達成するための本発明の内燃機関の排気浄化装置では、内燃機関の排気通路に排気中のイオウ成分を吸蔵すると共にその温度が所定の触媒昇温設定温度以上で且つ排気空燃比がリッチまたはストイキのときに吸蔵したイオウ成分を放出する特性を有する触媒を設け、触媒状態検知手段が触媒におけるイオウ放出頻度またはイオウ吸蔵量に関連する指標を検出または推定し、特定運転状態検出手段が触媒の温度が所定の触媒昇温設定温度以上となる特定運転状態を検出し、温度制御手段は特定運転状態検出手段が特定運転状態を検出したときに上記指標に応じて硫化水素の生成を抑制するように触媒の温度あるいは昇温速度を制御するようにしている。

触媒におけるイオウ放出頻度やイオウ吸蔵量は、触媒からの硫黄放出時における硫化水素の生成特性と相関があり、このイオウ放出頻度あるいはイオウ吸蔵量に関連する指標に応じて、イオウが放出される特定運転状態における触媒の温度あるいは昇温速度を硫化水素の生成を抑制するように制御するので、イオウ成分の放出による触媒再生と硫化水素の抑制とを両立できる温度あるいは昇温速度で触媒の再生を行うことができ、硫化水素の放出濃度を低く抑えて排気ガスの異臭を防止する一方で、触媒の再生時間の長時間化を抑制して安定した触媒装置の再生が可能となる。

この場合、触媒状態検知手段は、触媒からイオウ成分が放出される頻度を検出または推定し、温度制御手段は、この頻度が低いほど触媒の温度あるいは昇温速度が小さくなるように制御するように作動することが望ましい。また、触媒状態検知手段は、触媒に吸蔵されたイオウ成分の量を検出または推定し、温度制御手段は、このイオウ吸蔵量が多いほど触媒の温度あるいは昇温速度が小さくなるように制御するように作動することが望ましい。更に、特定運転状態は、触媒からイオウ成分を放出させるように触媒を強制的に昇温させる運転状態であり、温度制御手段は触媒の最高温度あるいは昇温速度を制御するものであってもよい。また、特定運転状態検出手段は、内燃機関の加速等に伴う特定運転状態への移行を検出し、温度制御手段は排気空燃比のリッチ化による燃料冷却効果により触媒の温度あるいは昇温速度を制御するものであってもよい。更に、温度制御手段は、特定運転状態において指標に応じて硫化水素の生成を抑制するように触媒の温度と昇温速度のいずれか一方、または両方を制御するようにしてもよい。

以下、図面に基づいて本発明の実施形態を詳細に説明する。

本実施形態の内燃機関(以下、エンジンと称する。)は、例えば、燃料噴射モード(運転モード)を切換えることで、吸気行程での燃料噴射(吸気行程噴射モード)または圧縮行程での燃料噴射(圧縮行程噴射モード)を実施可能な筒内噴射型火花点火式直列4気筒ガソリンエンジンである。そして、この筒内噴射型のエンジン11は、理論空燃比(ストイキ)での運転やリッチ空燃比での運転(リッチ空燃比運転)の他、リーン空燃比での運転(リーン空燃比運転)が実現可能となっており、特に圧縮行程噴射モードでは、超リーン空燃比での運転が可能となっている。

本実施形態において、図1に示すように、エンジン11のシリンダヘッド12には、各気筒毎に点火プラグ13と共に電磁式の燃料噴射弁14が取付けられており、この燃料噴射弁14によって燃焼室15内に燃料を直接噴射可能となっている。この燃料噴射弁14には、図示しない燃料パイプを介して燃料供給装置(燃料ポンプ)が接続されており、燃料タンク内の燃料が高燃圧で供給され、この燃料を燃料噴射弁14から燃焼室15内に向けて所望の燃圧で噴射する。この際、燃料噴射量は燃料ポンプの燃料吐出圧と燃料噴射弁14の開弁時間(燃料噴射時間)とから決定される。

シリンダヘッド12には、各気筒毎に略直立方向に吸気ポートが形成されており、各吸気ポートと連通するようにして吸気マニホールド16の一端がそれぞれ接続されている。そして、吸気マニホールド16の他端にはドライブバイワイヤ(DBW)方式の電動スロットル弁17が接続されており、このスロットル弁17にはスロットル開度θthを検出するスロットルセンサ18が設けられている。また、シリンダヘッド12には、各気筒毎に略水平方向に排気ポートが形成されており、各排気ポートと連通するようにして排気マニホールド19の一端がそれぞれ接続されている。

そして、エンジン11には、クランク角を検出するクランク角センサ20が設けられており、このクランク角センサ20はエンジン回転速度Neを検出可能となっている。なお、上述した筒内噴射型エンジン11は既に公知のものであり、その構成の詳細についてはここでは説明を省略する。

また、エンジン11の排気マニホールド19には排気管(排気通路)21が接続されており、この排気管21にはエンジン11に近接した小型の三元触媒22及び排気浄化触媒装置23を介して図示しないマフラーが接続されている。そして、この排気管21における三元触媒22と排気浄化触媒装置23との間の部分には、排気浄化触媒装置23の直上流、即ち、後述する吸蔵型NOx触媒25の直上流に位置して排気温度を検出する高温センサ24が設けられている。

この排気浄化触媒装置23は、吸蔵型NOx触媒25と三元触媒26との2つの触媒を有して構成されており、三元触媒26の方が吸蔵型NOx触媒25よりも下流側に配設されている。なお、吸蔵型NOx触媒25が三元触媒の機能を十分に有している場合には、この吸蔵型NOx触媒25だけとした三元触媒機能一体型吸蔵型NOx触媒であってもよい。この吸蔵型NOx触媒25は、酸化雰囲気においてNOxを一旦吸蔵させ、主としてCOの存在する還元雰囲気中においてNOxを放出してN2 (窒素)等に還元させる機能を持つものである。詳しくは、吸蔵型NOx触媒25は、貴金属として白金(Pt)、ロジウム(Rh)、パラジウム(Pd)等を有した触媒として構成されており、吸蔵剤としてはバリウム(Ba)、カリウム(K)等のアルカリ金属、アルカリ土類金属が採用されている。そして、排気浄化触媒装置23の下流にはNOx濃度を検出するNOxセンサ27が設けられている。

更に、入出力装置、記憶装置(ROM、RAM、不揮発性RAM等)、中央処理装置(CPU)、タイマカウンタ等を有するECU(電子コントロールユニット)28が設けられており、このECU28によりエンジン11を含めた本実施形態の排気浄化装置の総合的な制御が行われる。即ち、ECU28の入力側には、上述した高温センサ24やNOxセンサ27等の各種センサ類が接続されており、これらセンサ類からの検出情報が入力する。一方、ECU28の出力側には、点火コイルを介して上述した点火プラグ13や燃料噴射弁14等が接続されており、これら点火コイル、燃料噴射弁14等には、各種センサ類からの検出情報に基づき演算された燃料噴射量や点火時期等の最適値がそれぞれ出力される。これにより、燃料噴射弁14から適正量の燃料が適正なタイミングで噴射され、点火プラグ13によって適正なタイミングで点火が実施される。

実際に、ECU28では、図示しないアクセル開度センサからのアクセル開度情報とクランク角センサ20からのエンジン回転速度情報Neとに基づいてエンジン負荷に対応する目標筒内圧、即ち目標平均有効圧Peを求めるようにされており、更に、この目標平均有効圧Peとエンジン回転速度情報Neとに応じてマップ(図示せず)より燃料噴射モードを設定するようにされている。例えば、目標平均有効圧Peとエンジン回転速度Neとが共に小さいときには、燃料噴射モードは圧縮行程噴射モードとされて燃料が圧縮行程で噴射され、一方、目標平均有効圧Peが大きくなり、あるいはエンジン回転速度Neが大きくなると燃料噴射モードは吸気行程噴射モードとされ、燃料が吸気行程で噴射される。

そして、目標平均有効圧Peとエンジン回転速度Neとから制御目標となる目標空燃比(目標A/F)が設定され、適正量の燃料噴射量がこの目標A/Fに基づいて決定される。また、高温センサ24により検出された排気温度情報からは触媒温度Tcat が推定される。詳しくは、高温センサ24と吸蔵型NOx触媒25とが多少なりとも離れて配置されていることに起因する誤差を補正するために、目標平均有効圧Peとエンジン回転速度情報Neとに応じて温度差マップが予め実験等により設定されており、触媒温度Tcat は、目標平均有効圧Peとエンジン回転速度情報Neとが決まると一義に推定されるようにされている。

以下、このように構成された本実施形態の内燃機関の排気浄化装置の作用について説明する。

排気浄化触媒装置23の吸蔵型NOx触媒25では、リーンモードにおける超リーン燃焼運転時のような酸素濃度過剰雰囲気で、排気中のNOxから硝酸塩が生成され、これによりNOxが吸蔵されて排気の浄化が行われる。一方、酸素濃度が低下した雰囲気で、吸蔵型NOx触媒25に吸蔵した硝酸塩と排気中のCOとが反応して炭酸塩が生成されると共にNOxが放出され、放出されたNOxは排気中の還元剤や三元触媒26により還元される。従って、吸蔵型NOx触媒25へのNOxの吸蔵が進むと、空燃比のリッチ化あるいは追加の燃料噴射を行うなどして酸素濃度を低下させてCOを排気中に供給し、吸蔵型NOx触媒25からNOxを放出させて機能を維持する。

ところで、燃料や潤滑油内に含まれるイオウ成分(SOx)も排気中に存在し、吸蔵型NOx触媒25は、酸素濃度過剰雰囲気で、NOxの吸蔵とともにSOxも吸蔵する。つまり、イオウ成分は酸化されてSOxになり、このSOxの一部は吸蔵型NOx触媒25上でさらに元来NOx吸蔵用である吸蔵剤と反応して硫酸塩となってNOxに代わって吸蔵型NOx触媒25に吸蔵される。

また、吸蔵型NOx触媒25は、酸素濃度が低下すると吸蔵されたSOxを放出する傾向を有している。つまり、酸素濃度が低下してCOが過剰となった雰囲気では、吸蔵型NOx触媒25に吸蔵した硫酸塩の一部と排気中のCOとが反応して炭酸塩が生成され易くなると共にSOxが脱離され易くなる。しかし、硫酸塩は硝酸塩よりも塩としての安定度が高く、酸素濃度が低下した雰囲気になっただけではその一部しか分解されないので、同時に吸蔵型NOx触媒25を所定の高温状態とする必要がある。そのため、触媒温度が高くならない運転が続いた場合には、吸蔵型NOx触媒25に残留する硫酸塩の量は時間とともに増加する。これにより、吸蔵型NOx触媒25の吸蔵能力が時間と共に低下し、吸蔵型NOx触媒25としての性能が悪化することになる(S被毒)。

本実施形態では、NOx吸蔵能力を再生するために、触媒状態検知手段がS再生頻度に相関する指標としての触媒昇温設定温度を推定し、触媒温度Tcat がこの触媒昇温設定温度以上となった場合(特定運転状態)に、触媒を昇温させ且つ空燃比をリッチ化して吸蔵したSOxを放出し、NOx吸蔵能力を回復するようにしている。なお、本実施形態においては、この触媒状態検知手段が、触媒におけるイオウ放出頻度に関連する指標を検出または推定するものとしているが、S再生頻度に代えて吸蔵型NOx触媒25に吸蔵されたSOx量を推定するものとしてもよく、この場合は吸蔵SOx量が所定値以上(S被毒状況がある程度以上進行)になると、触媒を昇温させ且つ空燃比をリッチ化してSOxを放出するようにすればよい。

そして、この触媒再生制御は、吸蔵型NOx触媒25からSOxを放出する再生度合が所定範囲に保たれるように実行される。即ち、吸蔵型NOx触媒25の温度が活性温度(例えば、250〜350℃)より高く、且つ、吸蔵されたSOxを脱離するのに適した温度(例えば、650〜800℃)あるいはそれより低く設定された設定温度(例えば、600℃)以上となった場合に、吸蔵型NOx触媒25を昇温させると共に空燃比をリッチ化してSOxを放出するようにしている。つまり、ある程度もともとの触媒温度が高いときにアシスト的に僅かに触媒を昇温させることによりS再生速度の速い触媒温度域に到達させ、少ない昇温度合(少ない燃費悪化度合)で効率よくSOxを放出させるものである。

また、吸蔵型NOx触媒25に吸蔵されたSOxに対して、この吸蔵型NOx触媒25を昇温させると共に空燃比をリッチ化にしてSOxを放出するとき、SOxはSO2 として放出されることから排気ガスが高温で且つ水素や一酸化炭素や炭化水素等が多く存在する還元雰囲気、特に水素が多い雰囲気(水素は空燃比がリッチである程比例的に増大)のもとでは、硫化水素(H2S)が発生して臭気を放ってしまう。そして、触媒の昇温最高温度が高いほど、あるいはその昇温速度が大きいほどSO2 の放出量も多く、SO2 からH2Sが急激に多量に生成される。このため、本実施形態では、排気空燃比がリッチまたはストイキのときに吸蔵型NOx触媒25が前述した所定の温度領域になるように昇温する特定運転状態にて、温度制御手段がS再生頻度に応じて硫化水素の生成を抑制するように触媒の昇温最高温度あるいはその昇温速度を制御するようにしている。

ここで、Sパージ制御について、図2に示すフローチャート及び図3に示すタイムチャートに基づいて詳細に説明する。図2に示すように、まず、ステップS1では、高温センサ24により検出された排気温度情報から吸蔵型NOx触媒25の触媒温度Tcat を推定する。この場合、前述したように、目標平均有効圧Peとエンジン回転速度情報Neとに応じて設定された温度差マップに基づいて、高温センサ24と実際の触媒温度との誤差が補正される。

次に、ステップS2にて、吸蔵型NOx触媒25のS被毒からの再生(S再生)度合を表すS再生頻度を算出(頻度算定手段)するが、以下にその算出方法について説明する。このS再生頻度は下記式(1)に基づいて算出する。
S再生頻度(s/km)=700℃換算S再生時間/走行距離 ・・(1)
ここで、700℃換算S再生時間とは、推定された触媒温度Tcat におけるS再生時間を吸蔵型NOx触媒25の触媒温度Tcat が700℃のときのS再生時間に換算した時間の合計であり、この700℃換算S再生時間を走行距離で除算することで、走行距離1kmあたりのS再生時間、つまり、S再生頻度を求めることができ、このS再生頻度が大きくなるとSOxが良く放出(パージ)されており、S被毒から良く再生されているということである。

この700℃換算S再生時間の具体的な算出方法としては、下記式(2)に基づいて算出する。
ここで、S再生速度係数は、吸蔵型NOx触媒25の温度によりS再生速度が異なることを補正するためのもので、各触媒温度でのS再生時間を700℃相当のS再生時間に換算するためのものである。S再生速度は吸蔵型NOx触媒25の温度が高くなるにつれて指数関数的に増加するので、吸蔵型NOx触媒25の触媒温度Tcat が580℃以下の低温時では0とし、それよりも高温時では、指数関数により近似した下式(3)をもって算出する。

ここで、kkは、吸蔵型NOx触媒25のS再生反応に応じて設定される所定の係数、T1 は、吸蔵型NOx触媒25の触媒温度Tcat (K)、T0 は、973(700+273)(K)である。
なお、本実施形態では、ECU28内では指数関数による計算は行わずに予め計算した値を記憶した触媒温度に対するS再生速度係数マップから求めるようにしている。また、前述したA/F係数は、A/FによるS再生度合を示すもので、空燃比がリーンモードまたは燃料カット時では0とし、それ以外のモードでは1とする。なお、より細かく分類して、A/F係数を空燃比がリーンモードまたは燃料カット時では0とし、ストイキF/Bモードでは2/3とし、リッチ(O/L)モードでは1としてよい。

なお、S再生頻度は、所定値D(例えば、1.5s/km)以上でリセットされ、700℃換算S再生時間を0s、走行距離を0kmとする。つまり、S再生頻度が所定値D以上であれば、吸蔵型NOx触媒25は十分にパージされているとして再生を停止する。S再生頻度をリセットする際のしきい値Dの設定方法としては、次のようにすればよい。即ち、図4に示すように、S再生頻度が高いほどNOx排出値は小さくなることがわかっており、NOxの排出規制値以下となるようにS再生頻度を設定すればよい。このしきい値Dは、触媒特性やNOx量の目標値にも影響されるが、一般的に概ね1.5s/km以上に設定すればよいことがわかっている。

このようにS再生頻度が求められたら、ステップS3にて、昇温設定温度ZSTEMP(℃)を算出する。この場合、図5に示すように、S再生頻度に対するZSTEMPのマップが予め設定されている。このマップによれば、S再生頻度が低いときには、ZSTEMPは600℃に設定され、S再生頻度の上昇に伴ってZSTEMPが上昇し、所定値Dで800℃としている。即ち、昇温設定温度ZSTEMPはS再生頻度に基づいて変更されるようになっている。

そして、ステップS4において、吸蔵型NOx触媒25の触媒温度Tcat がZSTEMP以上であるかどうかを判定し、触媒温度Tcat がZSTEMP以上であれば、S再生頻度がある程度低いと同時に吸蔵型NOx触媒25がある程度昇温されており、Sパージしやすい状態にあると推定されるため、ステップS5に移行し、制御モードをSパージモードに切り換える。これにより吸蔵型NOx触媒25に吸蔵されたSOxの除去(Sパージ制御)が開始される。

ここで、ZSSAは、目標平均有効圧Peとエンジン回転速度情報Neとに応じて設定されたリタードマップに基づいて設定されるものであり、燃焼限界となるリタード量に余裕量を考慮した量として設定される。また、反映係数は、図6に示すように、触媒温度推定値、つまり、触媒温度Tcat に対応したマップに基づいて設定され、燃料のカット時やスロットル開度が所定値以上のときは0としている。更に、反映係数Aは、0から1まで所定時間(所定行程数)かけて変化させるものであり、Sパージ制御の開始時のS再生頻度が小さいほど所定時間を長くし、触媒昇温速度を低下させて吸蔵型NOx触媒25をゆっくり昇温させる。また、反映係数Bは、Sパージ制御の開始時のS再生頻度のマップから求めるものであり、Sパージ制御の開始時のS再生頻度が小さいほど反映係数Bを小さくして最終的な点火時期リタード量を小さくし、触媒最高温度を低下させる。

つまり、図7に、ステップS1からステップS4の実施結果、ステップS5以降でのSパージ制御の実施時における点火時期の変化(a)に基づいた触媒温度の時間変化(b)とH2Sの発生濃度の時間変化(c)とがタイムチャートとして示してある。この場合、従来のように点火時期をSパージ制御の開始から直ぐ(もしくは徐々に変化させている場合においても、数サイクル程度の速い変化)に大きな量でリタードした場合を破線で示し、本実施形態のようにS再生頻度に応じて点火時期を徐々に所定の小さなリタード量に向けて移行させた場合を実線で示してある。このタイムチャートからわかるように、従来の制御(破線)では、Sパージ制御の開始直後に吸蔵型NOx触媒25が昇温されて触媒温度が直ちに所定の高温度まで上昇することで、一時的に大量のH2Sが発生していたが、本実施形態の制御(実線)では、Sパージ制御の開始直後から吸蔵型NOx触媒25が徐々に昇温されて触媒温度がゆっくりと従来より低い所定の温度まで上昇することで、大量のH2Sの発生現象はなく、Sパージ開始直後のH2Sの発生濃度を低くすると共にこのまま保持することができ、H2S濃度を低く抑えて排気ガスが異臭を放つことを確実に防止することができる。
