【発明の属する技術分野】
本発明は、発泡性熱可塑性樹脂粒子の発泡成形用金型に関するものであって、成形に必要な蒸気の使用量が少ない金型に関するものである。

【従来の技術】
スチレン系樹脂に代表される発泡性熱可塑性樹脂粒子を用いた熱可塑性樹脂型内発泡成形は、予め所定倍率まで発泡させた該熱可塑性樹脂粒子を金型内に導入し、蒸気にて加熱、発泡融着させたのち、冷却し金型より取出し所望形状の成形品を得る方法が一般的である。

上記成形工程に用いる金型を図1、図2、図3を用いてさらに詳しく説明すると次のようになる。
凹金型1は成形機の固定ダイプレート10に固定され、一方凸金型3は成形機の移動ダイプレート30に固定される。凸金型3は成形機のシリンダー52により移動ダイプレート30と共に移動し、成形加工時には図2に示すように凹金型1と凸金型3が組み合わさることで、凹中型11および凸中型31が組み合わさり、発泡性熱可塑性樹脂粒子で満たされる空間である成形室51が形成される。中型11および31の背面側にはそれぞれ蒸気室15、35が設けられ、該蒸気室15,35はそれぞれフレーム13、33と中型11、31が取付けられたセンタープレート12、32およびバックプレート14、34にて形成されている。蒸気室15、35にはそれぞれ蒸気流入口16、36および冷却水流入口17、37も設けられている。冷却水流入口17、37には蒸気室15、35内に延びる給水管18、38が取付けられ、該給水管18、38側面部には枝状に延びる多数の細管19、39が給水管18、38の長さ方向に間隔をあけて接続され、さらに該細管19、39の先端には冷却水噴霧用のノズル20、40が中型11、31の背面側へ向けてそれぞれ取付けられている。また、蒸気室下方にはドレーン排出口22、42が設けられている。その他図示していないが、凹中型11の背部には発泡性熱可塑性樹脂粒子を金型外部より成形室51に導入するための充填機、および成形体離型用のエジェクトピンが設けられている。

以上のように構成された発泡成形用金型では、蒸気を蒸気流入口16、36から蒸気室15、35へ導入し、さらに凹凸中型11、31に設置された図示していない蒸気孔より成形室51に導入することで、図示していない充填機により成形室51内に導入された発泡性熱可塑性樹脂粒子を加熱し、発泡融着させることにより該成形室51内に所望の成形体を形成し、次いで給水管18、38に冷却水を供給してノズル20、40から凹凸中型11、31の背面に冷却水を噴霧し成形室51内の成形体を冷却する。また、必要に応じて金型内を減圧化させて冷却する場合もある。冷却完了後、凹凸金型を分割面より開き、成形体を金型から取出すことにより所望の形状の発泡成形体を得る。

しかしここで上記成形工程において金型内に導入された蒸気は、成形室内の発泡性熱可塑性樹脂粒子を加熱すると同時に、その他の部位、即ち蒸気室15、35を形成している中型11、31、センタープレート12、32、フレーム13、33及びバックプレート14、34も加熱している。また、成形室内の成形体を冷却する際も蒸気室内のノズル20、40から噴霧される水により、中型11、31、センタープレート12、32、フレーム13、33及びバックプレート14、34も冷却される。これらの部位のうち中型以外は成形体品質になんら関与せず、加熱による昇温、冷却による降温を繰り返す度に主としては蒸気の熱エネルギーである無駄なエネルギーを消費することになる。このため発泡性熱可塑性樹脂粒子が相互に融着し、成形体を形成するのに必要な熱エネルギーは投入された熱エネルギーの数〜十数%であり、残りの熱エネルギーは前述の様に成形体品質と関係のない例えば蒸気室を形成する部位や配管を加熱するのに使用された後、ドレーン水として排棄されているのが現状である。

そこで、従来より成形体品質に関係のない蒸気室内面に対し、3〜7mm肉厚程度のゴムライング加工を施し、断熱性を高め無駄な加熱や冷却を低減することが一般的に実施されている。ここでゴムライニングの材質としては安価であり、又、ライニング加工のし易さより、ブチルゴム(IIR)が一般的に用いられている。しかしながら、ブチルゴムの耐熱性は最高100〜120℃程度であり、例えばスチレン系発泡性熱可塑性樹脂粒子の成形に用いられる蒸気の最高温度110℃前後では使用上限に近づく、オレフィン系発泡性熱可塑性樹脂粒子においては蒸気の最高温度が150℃前後にも達するので、使用限度を超える温度域での使用となり早期劣化を引き起こし、剥離してしまい、その用をなさなくなり易いことが知られている。この劣化・剥離は断熱性能を低下させるだけでなく、剥離したゴムがドレーン配管を詰まらせる、劣化したゴムが中型蒸気孔に詰まる、中型蒸気孔に詰まったゴム(黒色)が白色成形体を汚す、等の問題を発生させるため、工業的に使用する上では大きな課題を残している。さらに一般にブチルゴムを金型内面に被覆する処理はゴムそのものが比較的容易に扱えるとは言え、技能を有する工作であるため被覆処理費用が高くなる傾向があり、コスト面からも低減が求められている。

これに対し、センタープレートと中型取付面に断熱材を配置し熱伝導を軽減する方法(特許文献1参照)や、蒸気室内に邪魔板を設け、冷却水のバックプレートへの跳ね返りを軽減する方法(特許文献2参照)や、発泡成形金型内に成形加熱ゾーンと成形冷却ゾーンを形成することで金型全体を加熱したり冷却したりすることなく発泡性熱可塑性樹脂粒子だけを加熱融着させる方法(特許文献3参照)などが提案されている。

【発明が解決しようとする課題】
しかしながら、特許文献1では断熱材によってフレーム等からの熱移動は軽減できるため中型の温度上昇は抑えることが可能であるが、無駄に蒸気を消費する蒸気室の加熱が抑えられず、熱容量としてはほとんど変化がないため、1サイクル中に使用する蒸気量の削減効果はほとんど見出すことが出来ない。また、センタープレートと中型の間に断熱材を挟むと金型分割面から中型までの距離が変わるために成形品高さ方向の大きさが変化する。このため既存の金型に適用するには金型の改造費が必要となり、コスト面の課題も有する。

特許文献2では、既存の金型を用いる場合、邪魔板の設置空間が必要となるが、そもそも既存の金型は蒸気の過剰使用を防止するため、可能な限り蒸気室を小さくしている場合も多い。そのため、邪魔板を容易に設置する空間を確保することは困難である。また、邪魔板にアルミニウムのような比熱が比較的大きい物質を使用すると、成形体品質に関係ないにも関わらず蒸気室内に存在するため邪魔板自体が熱エネルギーを無駄に消費する傾向がある。

さらに、特許文献3においては中型の成形室側の面を薄い断熱層にて被覆するため、成形品の表面美麗性が著しく損なわれる。したがって、成形品の表面美麗性が必須となるような土産品用の箱、魚箱、野菜箱等の成形には使用できない。また、既存金型に適用するには製品寸法が変わることに対処するため金型に大きな改造を余儀なくされるので、コスト面の課題も大きい。

本発明は上記問題に対処すべく、簡易な方法で、断熱性能が高く、被覆強度も十分に強い断熱材を金型の蒸気室内面に被覆し、使用蒸気量を削減可能な技術を提供するものである。

【課題を解決するための手段】
本発明者は上記課題を解決すべく鋭意研究の結果、金型の蒸気室のうち少なくともバックプレート内面とフレーム内面とセンタープレート内面を中空シリカ粒子含有シリコーン樹脂で被覆することで上記課題が容易に解決されることを見出し、本発明に到達した。

即ち本発明は、発泡性熱可塑性樹脂粒子を金型内一対の凹凸中型で構成された成形室空間内に導入し、ついで成形室空間背面に設けられた蒸気室より蒸気を成形室空間内に導入し成形室空間内の発泡熱可塑性樹脂粒子を加熱し発泡融着させた後冷却し、金型より取出し、所望形状の成形品を得る発泡成形に用いる発泡成形用金型であって、付加型液状シリコーンゴム中にイソパラフィン系炭化水素溶剤を混合し、これに中空シリカ粒子を多孔質シリカ微粉末と共に加えて分散させてなるシリコーン樹脂を、蒸気室を形成する中型の蒸気室側内面を除く、フレームの蒸気室側内面、バックプレート蒸気室側内面、センタープレートの蒸気室側内面のうち部分面もしくは全面からなる対象部位に塗布して乾燥し、中空シリカ粒子含有シリコーン樹脂で前記対象部位を被覆したことを特徴とする発泡成形用金型に関する。

【発明の実施の形態】
本発明に使用される発泡性熱可塑性樹脂粒子としては、発泡成形用金型に用いられる熱可塑性樹脂であれば任意の素材からなるものが使用できる。例えばポリスチレン系樹脂、ポリオレフィン系樹脂、ポリメチルメタクリレート樹脂が好ましい。

本発明に用いることが出来るポリスチレン系樹脂としては一般的な発泡性ポリスチレン樹脂だけでなく、例えばスチレン、又はメチルスチレンを50%以上含有してなるポリスチレン系樹脂、ハイインパクトポリスチレン系樹脂、スチレンとブタジエン、メチルメタクリレート、無水マレイン酸等との共重合樹脂等が挙げられ、これらは、単独、又は2種以上の組み合わせとして用いられる。

本発明に用いることができるポリオレフィン系樹脂としては、低密度ポリエチレン、中密度ポリエチレン、高密度ポリエチレン、線状低密度ポリエチレン、超低密度ポリエチレン、エチレン・酢酸ビニル共重合体で代表されるエチレン系樹脂、ポリプロピレン、エチレン・プロピレンランダム共重合体、エチレン・プロピレンブロック共重合体で代表されるプロピレン系樹脂が挙げられる。これらは単独あるいは2種以上の混合物として用いられる。また、これらは架橋、無架橋のいずれでも良い。これらの中でもポリオレフィン系樹脂としては、低密度ポリエチレン、中密度ポリエチレン、高密度ポリエチレン、線状低密度ポリエチレン、超低密度ポリエチレンあるいはこれらの2種以上の混合樹脂が発泡性及び成形性に優れる点で望ましい。

本発明に用いことができる金型は、発泡性熱可塑性樹脂粒子の成形に用いる周知の構成の金型でよく、本発明では、このような周知既存の金型の蒸気室側内面の少なくとも一部に、中空シリカ粒子を含有するシリコーン樹脂からなる被覆層を形成することを特徴としている。例えば、従来の技術の欄で詳細に説明した金型1、3を用いて説明すると、図1に示すように、このような中空シリカ粒子を含有するシリコーン樹脂からなる被覆層50をフレーム13、33の蒸気室側内面、あるいはバックプレート14、34の蒸気室側内面、もしくはセンタープレート12、32の蒸気室側内面の一部又は全部に形成することになる。また、フレーム13、33の蒸気室側内面とバックプレート14、34の蒸気室側内面とにわたって被覆することも好ましい。さらには、センタープレート12、32の蒸気室側内面、フレーム13、33の蒸気室側内面、バックプレート14、34の蒸気室側内面全てを被覆することがさらに好ましい。しかし、蒸気室を形成する中型11、31の蒸気室側内面を被覆すると、被膜が有する断熱性能のため中型へ充分な熱エネルギーの供給が出来ず、成形室51内の発泡性熱可塑性樹脂粒子の発泡性が弱まり、成形体表面の美麗性低下が起こる傾向がある。また、冷却の際も同様に被膜が有する断熱性能のため中型が冷えず、成形体表面の発泡力が低下しにくくなり、中型より発泡体を取り出すに十分な発泡力になるまで時間が延びる傾向があり、被覆部位として好ましくない。

本発明の被覆層は、一般に塗料のスプレー塗布等で用いられるスプレー噴霧あるいはハケ等による塗布と乾燥にて形成することができる。即ち、必要に応じて被覆面の油分をアルコール類などで排除した後、シリコーン樹脂として例えば後述する付加型の液状シリコーンゴムを用いる場合においては、当該シリコーンゴム中にイソパラフィン系炭化水素溶剤を混合し、中空シリカ粒子を多孔質シリカ微粉末と共に加えて分散させ、例えばLPガス、フロンあるいは圧縮空気など一般に用いられる噴射用高圧ガスにて対象部位に向けてスプレー噴射するか、あるいはハケ等で塗りつけることで対象面に塗布した後、常温下にて6〜24時間乾燥させ、まず前記溶剤を気化させ、その後、高温雰囲気下に暴露しシリコーン樹脂を熱硬化させることにより、中空シリカ含有シリコーン樹脂の被覆層50を形成させる。該熱硬化の際の温度及び時間は、使用するシリコーン樹脂の種類や量によって一概には決められないが、例記した付加型の液状型シリコーンゴムを用いる場合などには約70℃の時では約20時間以上、約150℃の時では約2時間以上、約200℃の時は約1時間以上が好ましい。
いずれの場合においても熟練技能を必要とせず、また大掛かりな加工設備を必要としないため専門加工メーカーへの委託の必要がなく、既存の金型への加工もきわめて簡便に塗布作業が行える。

本発明に用いるシリコーン樹脂は、シリコーンゴムを含む概念である。シリコーンゴムは大別すると、ミラブル型と液状型があり、基本的にどちらの採用も可能だが、液状の方が特殊な加工機・成形機を必要とせず取り扱いが簡便なことから好ましい。液状型シリコーンゴムには硬化タイプの違いにより縮合型、付加型に分類でき、さらにそれぞれ一液型と二液型に分けることができる。いずれの選択肢も取ることが可能であるが、硬化タイプは付加型の方が加熱により硬化時間が早まること、深部硬化性に優れていることからより好ましい。

該中空シリカは、一般に中空シリカ粒子あるいはシリカバルーン等といった名称にて市販されている珪酸(SiO2)を主成分とする中空略球形状をしたもので良く、平均粒径が25〜120μm、好ましくは30〜60μmのものを使用するのが良い。平均粒径は大きすぎると、スプレー噴霧時にノズルに詰まりやすいことが問題となり、逆に小さすぎると断熱性能が低下する傾向がある。

被覆層である中空シリカ粒子含有シリコーン樹脂中に含まれる中空シリカ粒子の割合は重量比にて20〜80%が好ましく、断熱性及び金型内面への接着性を考慮すると40〜60%がさらに好ましい。

また、体積比では40〜90%で、断熱性能及び金型内面への接着性を考慮すると60〜80%がさらに好ましい。
被覆層の膜厚は0.1〜7mmが望ましいが、断熱性の確保と溶剤の揮発性を考慮すると1〜3mmでの塗布がさらに好ましい。
また、金属面との中空シリカ粒子含有シリコーン樹脂層との間に中空シリカが混入されていないシリコーン樹脂層を一層挟み込むことにより被覆層の密着性は向上されるため、なお好ましい。

これにより、成形体の加熱に直接的になんら関わりのないセンタープレート12,32、フレーム13,33、バックプレート14,34の蒸気室側内面に被覆層50を形成することで、蒸気加熱による金型温度上昇を抑え、逆に水冷時には金型温度低下を抑えることができる。さらに、金型内を減圧化させて冷却する場合にも、被覆層50のシリコーン樹脂が撥水性能を有するために冷却水が付着、保持されにくくなり、金型温度低下を抑えることができるようになる。

【実施例】
以下実施例及び比較例を挙げて本発明を更に詳細に説明するが、本発明はかかる実施例のみに限定されることは言うまでもない。尚、後述する実施例1は、本発明の実施例ではなく、参考例である。
図4に示す如き発泡成形金型を用いて、断熱層の被覆作業を行い、被覆前後の蒸気使用量の変化を調べた。
図4の発泡成形金型は図5に示す発泡ポリスチレン製魚箱を成形する金型であり、1成形サイクルにて6ヶの成形体を得ることが出来る生産機用の金型である。

材質はアルミ合金であり、寸法は図中に示す通りである。6が凹金型であり、7が凸金型である。凹金型6は6つの中型61、センタープレート62、バックプレート63、フレーム64で構成されている。フレーム64の片側に中型61を6つ固着したセンタープレート62を固着し、もう片側にバックプレート63を固着することで、蒸気室65を形成している。一方、凸金型7も同様に、6つの中型71、センタープレート72、バックプレート73、フレーム74によって構成され、フレーム74の片側に中型71を6つ固着したセンタープレート72を固着し、もう片側にバックプレート73を固着することで、蒸気室75を形成している。

(実施例1)
実施例1では、図4に示す蒸気室65、75の内面に中空シリカ粒子含有シリコーン樹脂[ファインケミカルジャパン(株)製ヒートガードペイント(登録商標)420mlスプレー缶]を被覆して被覆層80を形成した金型を用いた。主たる成分表を表1に示す。被覆場所は、バックプレート63,73の内面、フレーム64,74の内面である。

塗布の方法については、金型内面の油分を台所用合成洗剤[LION製ナテラ(登録商標)]によって落とし、中空シリカ粒子含有のシリコーン樹脂をスプレーし、膜厚にして約2mmに均一塗布した。その後、約7時間常温下にて自然乾燥してトルエンを気化させた。次いで、約160℃の雰囲気下にて約10時間の高温乾燥を経て、被覆作業を完了した。

(実施例2)
実施例2では、中空シリカ粒子含有シリコーン樹脂として、表3に示す成分のものを用いた以外は実施例1と同様の方法で、バックプレート63,73の内面及びフレーム64,74の内面に被覆層を形成した金型を用いた。但し、160℃の雰囲気下での高温乾燥時間は、2時間に設定した。

比較例1では、被覆層を形成していない金型を用いた。

(比較例2)
比較例2では、中空シリカ含有シリコーン樹脂の代わりに5mm厚のブチルゴムを被覆した金型を用いた。被覆部位については、実施例1と同様でバックプレート63,73の内面及びフレーム64,74の内面とを被覆した。
また、施工は特殊技能者が必要なためライニング専門メーカーに依託せざるを得ず、簡便な施工を施せなかった。さらに、ライニング専門メーカーにおける施工日数は、ブラスト作業、プライマー塗布作業、ゴム被覆作業に3日要し、加硫作業に1日要したため、合計4日かかった。実際には、ライニングメーカーと成形工場の間の輸送日数が必要なため、6日要した。

評価は以下の方法で実施した。
蒸気使用量:
1サイクルの蒸気消費量を図示しないフレーム上部の蒸気流入口から約4m上流側の蒸気配管部蒸気流量計[横河電気株式会社製渦流量計YEWFLO(100A)]にて測定した。

一般的な企業の就業時間を8時間とした場合に蒸気室内面の被覆作業に要する日数。(即ち例えば樹脂の塗布に3時間、自然乾燥に8時間、高温乾燥時間に2時間必要だとすれば、合計13時間の実作業時間であるが、8時間を超える5時間分の作業は翌日しかできないと考え、2日の施工日数とした。)

実施例1、2と比較例1とを比較すると、1サイクルでの蒸気使用量に関して、実施例1、2では5.43kgであるのに対して、比較例1では6.83kgであるので、実施例1、2は比較例1に比べて1サイクルでの蒸気使用量を1.4kg削減できた。

また、実施例1、2と比較例2とを比較すると、1サイクルでの蒸気使用量に関して、実施例1、2では5.43kgであるのに対して、比較例2では5.10kgであるので、実施例1、2は比較例2と比較して1サイクルでの蒸気使用量が0.33kg増えている。しかし、実施例1、2では、50,000ショット使用後、剥離等の発生は観察されず、蒸気削減量が維持されているのに対して、比較例2では、50,000ショット使用後、被覆層の部分的な剥離が観察され、フレームやバックプレートに直接蒸気が接触している部分が発生していた。このため、比較例2では、剥離した被膜層の一部がドレーン排出口に溜まり、ドレーン水の流れが絞られ、最終ショットの蒸気使用量は5.80kgと初期状態が維持出来なかった。しかも、比較例2では、30,000ショットを超えたあたりから成形品にブチルゴムの粉末が蒸気孔を通して付着し、黒ずみ、商品価値を失うトラブルが発生した。また、被膜層の施工日数に関して、実施例1では3日、実施例2では2日であるのに対して、比較例2では4日を要し、比較例2に対して実施例1は1日短縮でき、実施例2は2日短縮できる。更に、実施例1、2では、発泡成形体成形工場内にて、特殊技能を有しない作業者ですべて完了できるのに対して、比較例2では特殊技能者が必要なためライニング専門メーカーに依託せざるを得なかった。

実施例1、2を比較すると、実施例2では中空シリカ含有シリコーン樹脂の160℃の雰囲気下での高温乾燥時間が2時間であるのに対して、実施例1では10時間を要し、乾燥に要する時間が実施例1と比較して約8時間短縮された。また、被覆層の施工日数も2日となり実施例1に対して1日短縮され、実施例2の方が実施例1よりも優れていた。

【発明の効果】
本発明に係る発泡成形用金型は、蒸気室内面を被覆することによって、成形使用蒸気量を削減する金型技術において、中空シリカ粒子含有シリコーン樹脂をコーティングすることにより、蒸気の使用量を削減することが出来る。また、容易に施工することが可能となり、非常に低コストでの作業が可能となる。また、新規に起こす金型のみならず、現行使用している既存金型に現場施工にて使用でき、工業的価値が高い。

さらに、シリコーン樹脂を使用しているため、300℃程度の耐熱を有し、耐水蒸気性、耐候性も有しているため、長期の使用や屋外における長期保管に対する劣化が起こりにくい。また、シリコーン樹脂は樹脂色を白色又は灰色に選択することが出来るため、万一被覆層の微粉末がコアベント等に付着しても成形体を汚すことがない。
