【発明の属する技術分野】
本発明は、発泡熱可塑性樹脂シートの製造方法に関するものである。

【従来の技術】
発泡熱可塑性樹脂シート(以下、単にシートと称することもある)は、軽量で、衝撃吸収性に優れ、かつ、断熱効果を有するなどの利点を多く備えており、従来より断熱材や包装梱包材などに使用されている。

この種の発泡熱可塑性樹脂シートとしては、例えば特開平8−231745号公報に開示されているように、気泡がシートの押出し方向あるいはシートの幅方向といったシートの厚み方向と直交する方向に成長したものが知られている。

一方、従来の発泡熱可塑性樹脂シートの製造方法しては、上記特開平8−231745号公報に開示されているように、熱可塑性樹脂と発泡剤とを押出機にて溶融、混練した後、ダイスより大気圧中に押し出し、シートを得る方法が知られている。

なお、本明細書中、減圧下でさらに発泡される、一次発泡段階の熱可塑性樹脂を「発泡性熱可塑性樹脂」と定義し、この発泡性熱可塑性樹脂を減圧下でさらに発泡させた、固化後および固化直前の最終的な発泡状態のものを「発泡熱可塑性樹脂」と定義する。また、減圧下で発泡されている状態の熱可塑性樹脂は、前者の「発泡性熱可塑性樹脂」に含める。

【発明が解決しようとする課題】
ところが、前記発泡熱可塑性樹脂シートを例えば建材として使用する分野においては、厚みの厚い発泡熱可塑性樹脂シートが望まれている。そして、気泡がシートの厚み方向と直交する方向に成長している上記従来の発泡熱可塑性樹脂シートでは、厚みを厚くし難く、上記の要望を満たすことができない。

また、熱可塑性樹脂と発泡剤との混練物を大気圧中に押し出して発泡させることによりシートを得る上記従来の製造方法では、形成される発泡熱可塑性樹脂シートは、前述のように、気泡がシートの厚み方向と直交する方向に成長したものとなり、厚みの厚い発泡熱可塑性樹脂シートを得ることができない。

そこで、このような不具合を解決するものとして、押出機を出た発泡性熱可塑性樹脂体を減圧装置中に通すことにより、発泡性熱可塑性樹脂体をさらに発泡させて高発泡化する方法が実施されている。

例えば、特公平2−54215号(特許第1639854号)公報に開示された構成では、減圧室内にロール状の引取機が設けられ、シート状発泡性熱可塑性樹脂体をダイスから減圧室内に押し出して発泡させるとともに、これを上記引取機にて引き取るようになっている。

また、特公昭58−29328号(特許第1199174号)公報に開示された構成では、減圧室の出口に減圧室の減圧のためのシール部材が設けられるとともに、減圧室の後段にロール状の引取機が設けられ、シート状発泡性熱可塑性樹脂体をダイスから減圧室内に押し出して発泡させるとともに、これを上記シール部材を介して引取機により引き取るようになっている。

ところが、上記の特公平2−54215号公報に開示された製造方法では、引取機が減圧室内に設けられているため、減圧室のシール構造が複雑になるのに加えて、装置が大型化するという問題点を有している。

また、特公昭58−29328号公報に開示されている製造方法では、発泡シートは、製造装置出口のシール材を押し広げながら引取機により引き取られるようになっているため、発泡シートが押しつぶされ、あるいはその表面が傷つけられることになる。なお、発泡シートが押しつぶされる問題は、前記特公平2−54215号公報の構成では、特に顕著に発生する。

このため、通常、減圧下での発泡の場合、シートの厚み方向に長く成長した気泡が得られるが、これら従来の構成では、減圧による気泡成長の効果が十分でなく、前述の場合と同様に、シートの厚み方向と直交する、シート幅方向および押出し方向に長く成長した気泡が現れてしまう。そして、このような気泡が多く存在すると、厚みの厚いシートが得られないという問題点を有している。

本発明は、上記課題に鑑みなされたものであり、その目的は、発泡倍率が高く、厚みの厚い発泡熱可塑性樹脂シートを製造することができる製造方法を提供することである。

【課題を解決するための手段】
本発明の発泡熱可塑性樹脂シートの製造方法は、熱可塑性樹脂と発泡剤とを溶融、混練した後、この溶融・混練物である発泡性熱可塑性樹脂をダイスにてシート状に連続的に押出し、このシート状の発泡性熱可塑性樹脂体を、この樹脂体の厚み方向に対向する一対の壁面の間隔が前記樹脂体の厚みよりも広げられている減圧室内を通して引き取り可能な状態とする第1の工程と、前記第1の工程後、前記一対の壁面の間隔を、減圧室内の減圧による発泡前の前記樹脂体の厚みに応じた間隔に狭め、前記減圧室内を減圧可能な状態とする第2の工程と、前記第2の工程後、減圧室内を減圧するとともに、前記一対の壁面の間隔を形成すべき発泡熱可塑性樹脂シートの厚みに応じた間隔に広げ、連続して発泡熱可塑性樹脂シートを製造する第3の工程とを備えていることを特徴としている。

上記の構成によれば、熱可塑性樹脂と発泡剤との溶融・混練物が、押出機の押出し動作によりダイスからシート状の発泡性熱可塑性樹脂体として押し出される。この発泡性熱可塑性樹脂体は、減圧室内での減圧下においてさらに発泡し、発泡熱可塑性樹脂シートとなる。

このとき、発泡熱可塑性樹脂シートの厚みは、前記減圧室の対向する一対の壁面の間隔によって決定される。即ち、発泡熱可塑性樹脂シートは、前記一対の壁面の間隔に相当する厚みに発泡したものとなる。したがって、前記一対の壁面の間隔を変更することにより、種々の厚みの発泡熱可塑性樹脂シートを得ることができる。

そして、ダイスにてシート状に連続的に押出されたシート状の発泡性熱可塑性樹脂体を、この樹脂体の厚み方向に対向する一対の壁面の間隔が前記樹脂体の厚みよりも広げられている減圧室内を通して引き取り可能な状態とし(第1の工程)、その後、一対の壁面の間隔を、減圧室内の減圧による発泡前の前記樹脂体の厚みに応じた間隔に狭め、減圧室内を減圧可能な状態とし(第2の工程)、さらにその後、減圧室内を減圧するとともに、前記一対の壁面の間隔を形成すべき発泡熱可塑性樹脂シートの厚みに応じた間隔に広げ、連続して発泡熱可塑性樹脂シートを製造する(第3の工程)。

これによれば、減圧室を例えばシール部材にてシールしている場合にも、発泡性熱可塑性樹脂体とシール部材との位置関係(減圧による発泡前)と、発泡熱可塑性樹脂シートとシール部材との位置関係(減圧による発泡後)とをほぼ同一にすることができる。したがって、シール部材としては柔らかくかつ可撓性を有するものを使用することができ、シール部材により発泡熱可塑性樹脂シートの気泡が押し潰される事態を回避することができる。これにより、減圧室の減圧開始時からそれ以後に渡って発泡性熱可塑性樹脂体および発泡熱可塑性樹脂シートにシール部材から大きな力をかけることなく、減圧室を所定の減圧度に維持することができる。この結果、減圧下での良好な発泡状態を維持して発泡倍率が高く、厚みの厚い発泡熱可塑性樹脂シートを容易に得ることができる。

また、この場合、前記第3の工程において減圧室内を大気圧に対して100mmHg以上の減圧量で減圧する構成とすることが、高い発泡倍率を有し、厚さの厚い発泡熱可塑性樹脂シートを得る上において好ましい。

本発明の発泡熱可塑性樹脂シートの製造方法においては、さらに、前記減圧室の出口側のシールが、移動可能な前記壁面を有する可動壁部に少なくとも設けられ、前記樹脂体および発泡熱可塑性樹脂シートと前記壁面との間をシールするシール部材により行われる構成とすることもできる。

上記の構成によれば、シール部材を使用した簡単な構成により、減圧室の減圧度を維持可能であるとともに、減圧下での良好な発泡状態を維持して発泡倍率が高く、厚みの厚いシートを容易に得ることができる。

本発明の発泡熱可塑性樹脂シートの製造方法においては、さらに、ダイスより押し出されたシート状の発泡性熱可塑性樹脂体の発泡倍率をA、減圧下に通して得た発泡熱可塑性樹脂シートの発泡倍率をBとすると、B/Aが2.5以上であることが好ましい。

大気圧下での発泡倍率と減圧下での発泡倍率との比を上記のような範囲となるように条件設定することで、本発明の発泡熱可塑性樹脂シートをより安定して得ることができる。

また、本発明の発泡熱可塑性樹脂シート及びその製造方法においては、前記した熱可塑性樹脂をポリプロピレン系樹脂とし、発泡熱可塑性樹脂シートを発泡ポリプロピレン系樹脂シートとすることもできる。

発泡ポリプロピレン系樹脂シートの場合、発泡熱可塑性樹脂シートの製造方法においては、発泡倍率の関係を表す前述のB/Aは、1.6以上であることが好ましく、その厚みは5mm以上とすることが好ましい。

【発明の実施の形態】
本発明に係る実施の一形態を、図1ないし図12に基づいて説明すれば、以下の通りである。

本発明の発泡熱可塑性樹脂シートは、発泡倍率2.5倍以上であって、得られた発泡熱可塑性樹脂シートの厚み方向において、このシートの両表面から全厚みの20%を超え、かつこのシートの両側面からシート幅の15%を超える内部位
置に存在する気泡形状が、下記条件式(1)及び(2)を満足するものである。

上記のD/C、E/Cが、0.5より小さい場合、厚みの厚いシートが得られないことを確認した。また、D/C、E/Cが0.9より大きい場合、シートの強度が不十分となる。

上記の発泡熱可塑性樹脂シート6の製造装置は、図2(a)に示すように、押出機1、ヘッド部2、ダイス3、減圧室4および引取機5を備えている。減圧室4は、成形部9の内部に形成されている。

押出機1は、用いる熱可塑性樹脂や発泡剤に応じて予め設定された温度で、発泡剤と熱可塑性樹脂とを溶融・混練し、混練物をヘッド部2の方向へと押し出すものである。押出機1は、発泡剤と熱可塑性樹脂との混練を低温で行う必要がある場合は、単軸構造が望ましい。

また、押出機1の設定温度としては、用いる熱可塑性樹脂が、例えばポリプロピレン系樹脂の場合、押出機1出口付近における発泡性熱可塑性樹脂体であるポリプロピレン系樹脂(混練物)の溶融体の温度が180℃以下となるように設定される。これは、ポリプロピレン系樹脂の溶融体の温度が180℃を超えるとガス抜けが起こるためである。

ヘッド部2は、押出機1の出口に配設され、通常の押出成形に用いられるスクリーンメッシュを使用するものである。但し、用いる熱可塑性樹脂が剪断発熱の著しい樹脂である場合は、スクリーンメッシュを使用しない。

ダイス3は、ヘッド部2を介して押出機1より押し出された発泡性熱可塑性樹脂体をシート状に加工するシートダイスである。通常、シートダイスは、温度調整と圧力調整が可能な構造となっている。このダイス3は樹脂の吐出口となるダイリップ3aを有する。

引取機5は、減圧室4の出口側から発泡熱可塑性樹脂シート6を引き取るものであり、減圧室4の出口側に配設されている。引取機5は、ベルトなどであってもよいが、好ましくはロールが使用される。ロールを使用する場合には、発泡熱可塑性樹脂シート6をニップ可能な互いに対向する一対以上のロール5aで構成されている。

対をなして対向するロール5a・5a同士は、それらの間隔を狭める方向、および広げる方向へ移動可能となっている。例えば、これらロール5a・5aは、後述する可動上壁部12および可動下壁部13の移動に伴って移動するように構成されている。なお、上記ロール5aは、冷却水によって温度を調整し得る構成が望ましい。

引取機5の引取り速度は、発泡熱可塑性樹脂シート6の発泡倍率や厚み、樹脂組成などによって適宜設定されるものであるが、通常は1〜3m/minである。

減圧室4は、ダイス3より押し出されたシート状の発泡性熱可塑性樹脂体(以下、最終発泡状態の発泡熱可塑性樹脂シート6と区別するために、これをシート状発泡性熱可塑性樹脂体6aとする)、つまり、シート状発泡性熱可塑性樹脂体6aを、減圧下に曝してさらに発泡させるものである。この減圧室4は、シート状発泡性熱可塑性樹脂体6aをさらに発泡させた後に、このシート状発泡性熱可塑性樹脂体6aを冷却させることが可能な構造である。

減圧室4の入口側は、ダイス3から押し出されたシート状発泡性熱可塑性樹脂体6aを減圧下で発泡させる領域である発泡ゾーン7となっており、減圧室4の出口側は、発泡ゾーン7で発泡したシート状発泡性熱可塑性樹脂体6aを冷却固化する領域である冷却ゾーン8となっている。なお、発泡ゾーン7と冷却ゾーン8とは仕切り板などで厳密に仕切る必要はない。発泡ゾーン7は、冷却ゾーン8以上の減圧度とするのが好ましく、シート状発泡性熱可塑性樹脂体6aを高発泡させた後に冷却する機能も有している。冷却ゾーン8はシート状発泡性熱可塑性樹脂体6aを固化させるゾーンである。

減圧室4の真空引きは、発泡ゾーン7部分に接続された真空ポンプ17にて、発泡ゾーン7および冷却ゾーン8にそれぞれ設けられた後述する真空引き孔を有する内壁部14を介して行われる。減圧度の調整は、調圧弁15と真空破壊弁16とで行われる。なお、減圧度の調整には、調圧弁15と真空破壊弁16との両者を併用してもよく、あるいは何れか一方のみを使用してもよい。また、ここでは、1つの真空ポンプ17にて、発泡ゾーン7と冷却ゾーン8とを同時に真空引きするようになっているが、冷却ゾーン8にも別途真空ポンプを設け、両ゾーン7・8の減圧度をそれぞれ別々に調整できる構成としてもよい。また、真空引きラインの各々に圧力調整弁を設け、減圧度を調整できる構成とすることが好ましい。上記の圧力調整弁としては、通常使用されるもの、例えば、真空ポンプ17の吸入圧力を圧力検出器・伝送器を介して弁の開度を変えながら制御するタイプや、圧力ゲージをモニターしながら自力で圧力制御するタイプなどが使用可能である。

減圧室4の減圧度は、一般には100mmHg以上(大気圧との差圧)であるが、用いる熱可塑性樹脂が、例えばポリプロピレン系樹脂の場合は、200mmHg程度の差圧(大気圧との差)が必要であり、好ましくは300mmHg以上、より好ましくは350〜700mmHgの差圧とすることである。但し、最適な減圧度は、用いる熱可塑性樹脂や発泡剤によって異なり、また所望する発泡熱可塑性樹脂シート6の発泡倍率によっても異なる。

次に、成形部9および減圧室4について詳細に説明する。成形部9は、図2(a)と、図2(b)におけるA−A線矢視断面図である図3(シート状発泡性熱可塑性樹脂体6aを省略した状態)とに示すように、筐体となる外壁部11の内部に、上下動可能な可動上壁部12と可動下壁部13とを有している。これら可動上壁部12、可動下壁部13および外壁部11に囲まれた空間が前記の減圧室4となっている。本実施の形態において、可動上壁部12の下面である壁面12aおよび可動下壁部13の上面である壁面13aは平坦面となっている。可動上壁部12および可動下壁部13は、減圧室4側の面に内壁部14を有し、この内壁部14により上記壁面12aおよび壁面13aが形成さている。

成形部9は、上記可動上壁部12および可動下壁部13を移動させるための可動壁駆動装置23を備えている。この可動壁駆動装置23を構成するために、可動上壁部12の上面には、外壁部11を上下方向に貫通して設けられた複数のネジ24の下端部が接続されている。これらネジ24における外壁部11から突出している部分は、スプロケット25に形成された雌ねじ部(図示せず)に螺着されている。これらスプロケット25は、外壁部11の上面に回転自在に設けられている。また、外壁部11の上面には、回転可能なハンドル26が設けられ、このハンドル26によりスプロケット27を回転可能となっている。上記スプロケット25・27には、図2(b)にも示すように、例えば歯付きのベルト28が掛けられている。なお、このベルト28に代えてチェーンであってもよい。

同様に、可動下壁部13の下面側にも、上記ネジ24、スプロケット25、スプロケット27およびベルト28が設けられている。但し、この下面側にはハンドル26が設けられておらず、上面側のハンドル26の回転が図示しない駆動伝達機構により、下面側のスプロケット27に伝達される。なお、下面側にも上面側と同様の独立した可動壁駆動装置23が設けられ、可動上壁部12と可動下壁部13とを個別のハンドル26すなわち可動壁駆動装置23にて移動させる構成としてもよい。

上記の構成により、ハンドル26を回転させると、可動上壁部12および可動下壁部13を同時に上下動させることができる。この場合、可動上壁部12と可動下壁部13とは逆方向へ移動する。これにより、可動上壁部12の壁面12aと可動下壁部13の壁面13aとの間隔、即ち発泡熱可塑性樹脂シート6の厚みに相当する減圧室4の高さが調整可能となる。

なお、上記可動上壁部12および可動下壁部13の移動は、可動上壁部12および可動下壁部13が発泡熱可塑性樹脂シート6の押出し方向および幅方向の何れの方向にも傾かず、互いに平行を維持した状態で行われることが好ましい。

また、本実施の形態においては、ダイリップ3aにおける発泡熱可塑性樹脂シート6の厚み方向の中心位置に対する、可動上壁部12の壁面12aと可動下壁部13の壁面13aとの移動距離は、一般には略同一となっているが、条件によって異なっていてもよい。

また、上記可動壁駆動装置23としては、上記のねじ式の構成に限らず、例えば油圧シリンダを使用したもの等、周知の構成を適宜使用可能である。上記ねじ式の可動壁駆動装置23は小型の製造装置に適し、油圧シリンダ式のものは大型の製造装置に適する。

上記の可動上壁部12と可動下壁部13とにおける減圧室4の出口側端部には、それぞれブレード形状のシール部材31が設けられている。これらシール部材31は、可動上壁部12および可動下壁部13における例えば左右の一端から他端に渡って設けられている。これらシール部材31は、これらシール部材31・31間にシート状発泡性熱可塑性樹脂体6aまたは発泡熱可塑性樹脂シート6を介在させた状態でそれらの搬送方向に湾曲あるいは屈曲し、減圧室4を減圧可能にシールするものである。シール部材31は柔らかくかつ可撓性を有し、例えばゴムにて形成されているものが好ましく用いられる。

シール部材31は、上記範囲に加えて発泡熱可塑性樹脂シート6の両側の厚み方向に設けられていてもよい。この厚み方向のシール部材31は外壁部11に設けられる。さらに、シール部材31は、シート状発泡性熱可塑性樹脂体6aまたは発泡熱可塑性樹脂シート6の上または下の幅方向の何れか一方のみに対応して設けられていてもよい。

減圧室4において、まず、発泡ゾーン7は、ダイス3より発泡に適した温度に調整されて押し出されたシート状発泡性熱可塑性樹脂体6aを高発泡させるためのゾーンであり、このゾーン内は減圧される。発泡ゾーン7は、連続的な発泡熱可塑性樹脂シート6の製造動作中において、ダイリップ3aの開口厚さに対し、一気に両壁面12a・13aの間隔W2 に広がった状態となる。

発泡ゾーン7の真空引きは、発泡ゾーン7を囲む壁の一部、或いは全面に配設された、真空引き孔を有する部材を介して行われる。

上記の真空引きは、シート状発泡性熱可塑性樹脂体6aの厚み方向に減圧するもの、上記厚み方向に垂直な方向(幅方向)に減圧するもの、さらにこれら両方向に減圧するものであってもよく、好ましくは上記厚み方向に減圧するものである。

さらに好ましくは、例えば可動上壁部12における上記幅方向の両端に、直径20mm以下の真空引き孔を設け、上記厚み方向に減圧することである。真空引き孔の直径が20mm以上の場合、溶融樹脂などが詰まり易くなり、この場合には引取機5による発泡熱可塑性樹脂シート6の引取動作が停止してしまうことにもなる。

本実施の形態においては、可動上壁部12および可動下壁部13の内壁部14が真空引き孔を有する部材にて形成されている。この部材としては、特に焼結合金や多孔性の電鋳殻などの多孔質部材が好ましく用いられる。

多孔質部材の一つである多孔性の電鋳殻としては、ポーラス電鋳(登録商標)があり、図4(a)(b)にポーラス電鋳からなる内壁部14の断面を模式的に示す。ポーラス電鋳において、通気孔Hは裏に大きく広がる構造をしており、目詰まりが起こり難く、ガス抜き抵抗も低いといった特徴を有している。ポーラス電鋳は、モデルにニッケルなどの金属を厚肉メッキすることによって金属反転を行う電鋳型である。

同図(b)に示すものは、同図(a)に示すものに比べ、表側の面が厚肉であるので、表面加工が容易になり、耐圧強度が上がるなどの利点がある。ポーラス電鋳の孔数は、通常3〜7個/cm2 であり、好ましくは3〜5個/cm2 である。それ以上では、徐々に強度に問題が生じる。

上記内壁部14の真空引き孔(図示せず)は、少なくとも100μm以下、好ましくは50μm以下、さらに好ましくは30μm以下にすることが必要である。真空引き孔が大きい場合は、用いる熱可塑性樹脂中の添加剤、溶融樹脂および分解した樹脂が内壁部14の真空引き孔に詰まり、目的の減圧度を保つために、真空ポンプ17として、大掛かりなものが必要となる。
