【発明の属する技術分野】
本発明は、溶融状態の石鹸を所定形状に成形し固化させて石鹸を製造する装置及び該装置に用いられる成形型に関する。また本発明は、溶融状態の石鹸を所定形状に成形し固化させて石鹸を製造する方法に関する。

【従来の技術及び発明が解決しようとする課題】
米国特許第2987484号明細書には、循環路内を循環している溶融石鹸を成形型のキャビティ内に注入し、該キャビティ内で固化させる石鹸の製造方法が記載されている。この成形型には注入バルブがゲート内に配されており、この注入バルブが進退することで、ゲートを通じてキャビティ内に溶融石鹸が注入される。しかし、注入バルブはゲートの寸法よりも小さいことから、注入バルブが前進してゲートとキャビティとの連通を遮断した状態においては、ゲートと注入バルブとの間に空隙が形成され、その空隙に溶融石鹸が滞留してしまう。滞留した溶融石鹸は循環路内に戻ることなくそこに留まるので、次第に冷却されてしまい、次回の成形時に不具合を来す原因となり易い。また均質な製品を製造しにくくなる。

国際公開WO98/53039には、ノズルを通じて溶融石鹸を成形型の上部からキャビティに充填する際に、溶融石鹸の充填量に応じて成形型を下降させることで、溶融石鹸の液面の直ぐ上にノズル先端が常時位置するようにした石鹸の製造方法が記載されている。しかし、この方法においても、溶融石鹸の充填が完了した時点ではノズル内に溶融石鹸が残存することになるので、やはり次回の成形時に不具合を来す原因となり易く、また均質な製品を製造しにくくなる。

従って、本発明は、成形型への溶融石鹸の充填が完了した時点において、充填ノズル内に溶融石鹸が滞留したり残存したりすることが無い石鹸の製造装置及び方法を提供することを目的とする。

【課題を解決するための手段】
本発明は、溶融石鹸を所定形状に成形する成形型と、該成形型へ溶融石鹸を供給する供給管とを備えた石鹸の製造装置において、
前記供給管は、その一部から突出し且つ先端に向かって漸次縮径したノズルと、該ノズル内に進退可能に配され且つ該ノズルの内形状と略同形状をなすプラグとを有し、該ノズルが前記成形型の溶融石鹸供給孔に挿入可能になっている石鹸の製造装置を提供することにより前記目的を達成したものである。

更に本発明は、所定形状のキャビティを有する成形型の該キャビティに、該キャビティに通ずる供給路を通じて溶融石鹸を充填し固化させて石鹸を製造する方法において、
前記供給路が、前記成形型内に形成され且つ前記キャビティに通ずるゲートと、該ゲートと連通する注入ノズルとから少なくとも構成されており、該ゲート及び該注入ノズル内を閉塞して、これらの内部に前記溶融石鹸が残存しないようにする石鹸の製造方法を提供することにより前記目的を達成したものである。
更に本発明は、所定形状のキャビティ及び該キャビティに通ずるゲートを有し、該ゲート内にゲートピンが進退可能に配されている成形型の該キャビティに、該ゲートを通じて溶融石鹸を充填しつつ、前記ゲートピンを前記ゲート内に押し込むことで、該ゲートを閉塞して前記溶融石鹸の充填を停止すると共に該ゲート内に残存する前記溶融石鹸を前記キャビティへ押し込む石鹸の製造方法を提供するものである。
更に本発明は、所定形状のキャビティ及び該キャビティに通ずるゲートを有し、該ゲート内にゲートピンが進退可能に配されている成形型の該キャビティに、該ゲートを通じて溶融石鹸を充填しつつ、前記ゲートピンを前記ゲート内に押し込み該ゲートを閉塞して前記溶融石鹸の充填を停止し、また前記ゲートピンを押し込みながら、前記ゲート内に残存する前記溶融石鹸を型外へ吸引除去する石鹸の製造方法を提供するものである。

【発明の実施の形態】
以下本発明を、その好ましい実施形態に基づき図面を参照しながら説明する。本実施形態で用いられる製造装置は、溶融石鹸の循環部、該循環部に接続された溶融石鹸の注入部、及び該注入部から供給された溶融石鹸を所定形状に成形する成形型を備えた成形部を具備している。図1には、第1の実施形態の製造装置における溶融石鹸の循環部が示されている。本実施形態の製造装置は、気泡入り石鹸の製造に好適に用いられる。

図1に示す溶融石鹸の循環部6は、貯蔵タンク61、貯蔵タンク61に接続され且つ貯蔵タンク61内を経由するループを形成する循環管路62、循環管路62の途中に介在された循環ポンプ63を備えている。また貯蔵タンク61には、発泡部(図示せず)において発泡された溶融石鹸の供給管路64が接続されている。更に貯蔵タンク61内には撹拌翼65が設置されている。撹拌翼65はモータ66によって所定方向に回転する。更に循環管路62には、溶融石鹸の複数の注入部3が、循環管路62と開閉可能に連通するように接続されている。各注入部3は循環管路62に直列に接続されている。貯蔵タンク61及び循環管路62を含む循環部6並びに注入部3には、何れも温水及びヒータなどの保温装置が取り付けられており、所定温度に保たれている。

注入部3は、図2に示すようにその一端が循環管路62に接続されている供給管30を備えている。供給管30の他端は、溶融石鹸の液溜まり部31となっており、その液溜まり部31に注入ノズル32が突設されている。注入ノズル32はその先端に向かって漸次縮径した截頭円錐形をしている。ノズル32内には、該ノズルの内形状と同形状の外形を有する押し込みプラグ33が配されている。プラグ33は、その後端に取り付けられている油圧シリンダ38によってノズル32内を進退する。プラグ33が後退することでノズル32とプラグ33との間に空隙が生じ、この空隙を通じて溶融石鹸が後述する成形部4へ供給される。一方、プラグ33が前進するとノズル32とプラグ33とが嵌り合って、両者間には空隙が無くなり溶融石鹸の供給が停止される。つまり、プラグ33の進退によって、溶融石鹸が供給され、またその供給が遮断されるようになっている。

供給管30における、溶融石鹸の流動方向(図中矢印Aで示す方向)に関して注入ノズル32よりも上流側の位置には、定容量供給装置の一例であるシリンダ34及びピストン36が取り付けられている。シリンダ34は、供給管30と交差するように設けられている。シリンダ34内には、該シリンダ34を境として供給管30の上流側又は下流側とシリンダ34とを択一的に連通させる切り替え用のロータリーバルブ35が配されている。これと共にシリンダ34内には、該シリンダ内を進退可能になっているピストン36が配されている。そして、前述の通りシリンダ34とピストン36とによって、溶融石鹸の定容量供給装置が構成されている。ピストン36の進退は、その後端に取り付けられているサーボモータ37によって精密に制御されている。ピストン36が後退することで、シリンダ34内には、溶融石鹸を収容するための空間が形成される。この空間に溶融石鹸が充填されたのち、ピストン36を押し込むことで、後述する成形型40のキャビティ内へ溶融石鹸が加圧下に充填される。キャビティ内への溶融石鹸の供給体積は、ピストン36の後退距離又は押し込み距離によって決定される。具体的には、▲1▼後退前のピストン36の位置を原点としてピストン36の後退距離で供給体積を決定する方法、又は▲2▼後退後のピストン36の位置を原点としてピストン36の押し込み距離で供給体積を決定する方法がある。計量される溶融石鹸は気泡入りである場合、これは圧縮性の流体であるので、前記の▲1▼の方法において、ピストン36の原点の位置でシリンダ34内に溶融石鹸ができるだけ残らないように原点を決めることが、製品重量の精度を高める点から好ましい。

成形部4は、注入部から供給された溶融石鹸を所定形状に成形し固化させる成形型40を備えている。図3には、成形型40の型開状態が示されている。成形型40は、2個で一組をなす第1の割型1及び第2の割型2から構成されている。各割型は金属等の剛体からなる矩形ブロック状の形態をしており、それぞれの中央部に凹部10及び20が形成されている。各凹部10,20は、第1の割型1と第2の割型2とをそれらの突き合わせ面PLで突き合わせたとき、製造すべき石鹸の形状に合致した形状のキャビティ(図示せず)が形成されるように、各割型に形成されている。尚、図示していないが各凹部には空気の吹き出し及び吸引用の微細なスリット及び/又は小孔が形成されている。

第1の割型1には、該第1の割型1をその厚さ方向に貫通し外部に開口したノズル挿入孔11が、凹部10の外縁部に穿設されている。ノズル挿入孔11は、溶融石鹸の供給孔として用いられる。ノズル挿入孔11は、その径が、第1の割型1の背面側に向かうに連れ漸次増加しており、先に述べた注入ノズル32と嵌り合う形状となっている。一方、第2の割型2には、その突き合わせ面PLの一部が穿設されて長孔状のゲート21が形成されている。ゲート21は第2の割型2をその厚さ方向に貫いている。第2の割型2におけるゲート21の形成位置は、両割型が組み付けられて成形型40を形成する時に、第1の割型1におけるノズル挿入孔11と対向する位置となっている。更にゲート21は、その一部が凹部20と連通している。従って、両割型が組み付けられて成形型40を形成すると、ゲート21は、ノズル挿入孔11とキャビティとの間に位置して両者を連通させることになる。

ゲート21内には、該ゲート21の内形状と同形状の外形を有するゲートピン22が配されている。ゲートピン21は金属又はプラスチック等の材質からなる。ゲートピン22の後端は、ピストン47を備えたシリンダ48における該ピストン47の先端に固定されている。これによってゲートピン22はゲート21内を進退可能になっている。ゲートピン22の後退位置においては、ノズル挿入孔11とキャビティCとがゲート21を介して連通している。ゲートピン21の前進位置においては、ゲートピン21によってノズル挿入孔11とキャビティCとの連通が遮断されるようになっている。つまりゲートピン21は、ノズル挿入孔11とキャビティCとの連通を遮断させる遮断手段として用いられる。

図示していないが、第1の割型1の突き合わせ面PLには微細なスリット状のエアベントが設けられている。エアベントは、第1の割型1の上部に形成されることが好適である。また、図示していないが、両割型1,2を構成するブロックには冷却水の循環路が設けられている。

図2に戻ると、成形型40における第一の割型1はその下部が、ベースプレート41から立設された支持板42に取り付けられており、固定型となっている。一方第2の割型2はその背面が、ベースプレート41から立設された支持板43に取り付けられている油圧シリンダ44のピストン45の先端に固定されている。油圧シリンダ44は、ピストン45が支持板43と直交する方向に摺動するように取り付けられている。従って、第2の割型2は水平方向に移動可能な移動型となっている。成形型40は、ノズル挿入孔11がキャビティCの下側に位置するように固定されている。これによって、溶融石鹸はキャビティCの下部から上方へ向かって充填される。

第2の割型2の下部にはシリンダ保持板46が水平方向に延出するように取り付けられている。シリンダ保持板46における水平部には、ピストン47を備えた油圧シリンダ48が取り付けられている。油圧シリンダ48は、ピストン47が水平方向に摺動するように取り付けられている。ピストン47の先端は、第2の割型2に備えられたゲートピン22の後端に接続されている。

ベースプレート41は、台座49上に摺動自在に配されたスライダー50の上に載置固定されている。スライダー50は、台座49上に載置された油圧シリンダー51の動作によって台座49上を摺動する。これによって、成形型40を含む成形部4全体が、注入ノズル32を含む注入部3に対して接離可能になっている。その結果、成形型40の型開操作などを含む成形操作を円滑に行うことができ、製造サイクルを高めることが容易となる。

以上の構成を有する製造装置を用いた気泡入り石鹸の製造方法について説明する。先ず循環部6による溶融石鹸の循環について図1を参照しながら説明すると、図示しない発泡部において発泡されて、無数の気泡が分散含有されている溶融石鹸は、供給管路64を通じて貯蔵タンク61内に貯えられる。貯蔵タンク61内において溶融石鹸は、撹拌翼65によって撹拌されて、気泡の分散状態が均一に保たれる。溶融石鹸の一部は、循環ポンプ63によって循環管路62内に送り込まれる。その結果、貯蔵タンク61内に貯えられている溶融石鹸は、貯蔵タンク61を経由して循環管路62内を循環する。この循環によって、たとえ何らかのトラブルが発生して気泡入り石鹸製造の作業が停止しても、溶融石鹸が配管系内で停滞することがなくなり、溶融石鹸に剪断力が常に加わった状態が維持され、気泡と液体分とが分離状態となることが防止される。特に、本実施形態においては、溶融石鹸を循環させることで剪断力を加えるので、例えば溶融石鹸の流速を制御して溶融石鹸に剪断力を加える時間を制御できるという利点がある。つまり気泡を含む溶融石鹸のような保存安定性の低い圧縮性流体に長時間剪断力を加え続けることで気泡の状態を保持させることができる。一方、剪断力を加えないと、気泡の合一や気液の分離が起こることが避けられない。このように、溶融石鹸を循環させる場合に、剪断力を加える時間を制御することで、溶融石鹸に効果的に剪断力を加えることができ、その結果、貯蔵タンク61内の気泡入り石鹸における気泡の分散状態を良好にすることができ、且つその良好な状態を長時間保つことができる。貯蔵タンク61における撹拌翼65による撹拌によっても、気泡と液体分との分離はある程度防止できるが十分とはいえない。撹拌翼65によって気液分離や気泡の合一が発生しないように溶融石鹸を撹拌すると、溶融石鹸が気泡を巻き込みその比重が変動してしまう。従って、貯蔵タンク61内では気泡を混入させない緩やかな撹拌を行い、気泡と液体分との分離防止は、循環管路62内の循環によって行うことが好ましい。

無数の気泡を分散含有する溶融石鹸の調製方法としては、例えば本出願人の先に出願に係る特開平11−43699号公報の第2欄15行〜第5欄1行に記載されている方法を用いることができる。溶融石鹸の発泡には各種気体を用いることができる。特に、不活性気体、とりわけ窒素ガス等の非酸化性の不活性ガスを用いることで、溶融石鹸の加熱に起因して、その配合成分が酸化分解することで発生する異臭等を効果的に防止することができる。発泡に不活性気体を用いることは、気泡入り石鹸の配合成分として、酸化分解し易い香料成分が配合されている場合に特に有効である。

溶融石鹸の循環においては、その温度を55〜80℃、特に60〜70℃に保つことが、後述する供給ノズル先端での溶融石鹸の固化防止、及び石鹸の酸化や香料の劣化の防止の点から好ましい。

これに関連し、溶融石鹸の循環においては、溶融石鹸をその融点よりも1〜20℃、特に2〜5℃高い温度に加熱し保温した条件下に循環させることが、同様の理由から好ましい。

溶融石鹸の循環においては、その循環流量V(m3/h)に対する、貯蔵タンク61の容量S(m3)の比S/V(h)が0.01〜5となるように溶融石鹸を循環させることが、気泡の合一防止、及び気泡と液体分との分離防止の点から好ましい。

前記循環流量に関連するが、溶融石鹸は、その循環管路62内での流速Vdが0.02〜5m/s、特に0.05〜0.8m/sとなるように循環されることが好ましい。下限値未満であると、溶融石鹸の注入部3への分注時に圧力低下が発生し易くなる。上限値を超えると、設備が大掛かりになる上、循環中に気泡を巻き込む可能性が高くなる。またこれに関連して、循環管路62は、その断面積が10〜200cm2、特に20〜180cm2であることが、同様の理由から好ましい。

溶融石鹸の循環においては、その剪断速度が0.2〜500s-1、特に0.3〜100s-1、とりわけ0.3〜20s-1となるように溶融石鹸を循環させることが、気泡の合一防止、及びと気泡と液体分との分離防止の点から好ましい。剪断速度DはD=2Vd/dから算出される。ここでVdは溶融石鹸の循環流速(m/s)を示し、dは循環管路62の内径(m)を示す。循環管路内には、前記剪断速度の範囲の剪断を加えることができるスタティックミキサー(静止混合器)を適宜設けることが好ましい。

成形前においては、図2に示すように、注入部3におけるノズル32と、成形部4における成形型40とは離間した状態になっている。注入部3においては、シリンダ34と循環管路62との連通が、ロータリーバルブ35によって遮断されている。シリンダ34内に配されているピストン36は所定の位置に留まっている。また、注入部3における押し込みプラグ33はノズル32内に完全に挿入されており、溶融石鹸が供給されないようになっている。成形部4においては、油圧シリンダ44を作動させてピストン45を押し出して、第1の割型1と第2の割型1とを型閉しておく。両割型には、前述した冷却水の循環路に水を循環させておく。また、油圧シリンダ48を作動させてピストン47を後退させ、これによって該ピストン47に接続されているゲートピン22をゲート21から引き出しておき、ノズル挿入孔11からゲート21を経てキャビティCへ至る供給路を形成しておく。

次に、図4(a)に示すように、成形部4における油圧シリンダ51を作動させて、成形型40を注入部3におけるノズル32に近接させ、該ノズル32を成形型40のノズル挿入孔11内に完全に挿入する。この状態においては、図4(a)の要部拡大図である図4(b)に示すように、ノズル32とノズル挿入孔11との間には空隙が全く存在していない。従って、ノズル32とノズル挿入孔11との間で溶融石鹸の液漏れが発生したり、或いは成形後にノズル32とノズル挿入孔11との間に溶融石鹸が残留することがない。

この状態下に、循環管路62を循環する溶融石鹸は、その一部が、注入部3へ送り込まれる。この状態を図5に示す。溶融石鹸を注入部3へ送り込むには、ロータリーバルブ35を180度回転させてシリンダ34と循環管路62とを連通させる。これと共にサーボモータ37を作動させてピストン36を後退させる。これによってシリンダ34内に空間が形成され、その空間内に溶融石鹸が流入する。ピストン36の後退は、所定量の溶融石鹸がシリンダ34内に充填されるまで続けられる。

所定量の溶融石鹸がシリンダ34内に充填されたら、サーボモータ37の作動を停止し、ピストン36の後退を停止する。次に図6(a)に示すようにロータリーバルブ35を180度反転させてシリンダ34と循環管路62との連通を遮断し且つシリンダ34とノズル32とを連通させる。引き続き、油圧シリンダ38を作動させてノズル32内からプラグ33を引き抜き、両者間に空隙を形成する。この状態を図6(b)に示す。これによって、シリンダ34、供給管30、ノズル32、ゲート21及びキャビティCからなる溶融石鹸の供給路が形成される。この状態下にサーボモータ37を作動させてシリンダ34内のピストン36を押し込む。これによって、シリンダ34内に充填されていた溶融石鹸が前記供給路を通じて成形型40のキャビティC内に加圧注入される。溶融石鹸の供給量がピストン34のストローク量で決定されることは前述の通りであるが、そのストローク量はサーボモータ37によって精密に制御される。従って、本発明によれば一定重量の石鹸を容易に製造することができる。

本実施形態におけるキャビティへの溶融石鹸の充填は、初期段階、中期段階及び後期段階の3つの段階に分けて行う。3つの段階の何れにおいても、前述した定容量供給装置、即ちシリンダー34内のピストン36の動作速度をサーボモータ37によって制御して充填速度を調整する。充填の初期段階においては、溶融石鹸を、得られる石鹸中に目視可能な程度の大きさの気泡が存在しないような低充填速度で充填する。この理由は次の通りである。充填速度を余りに高くすると、溶融石鹸が噴射状態でキャビティC内に注入され、キャビティC内で溶融石鹸が泡立ってしまい、得られる石鹸中にその泡が残存してしまう。そこで前記のような低充填速度で溶融石鹸を充填することでキャビティC内での溶融石鹸の泡立ちを防止している。目視可能な程度の大きさの気泡は一般に0.5mm〜10mm程度のものである。

充填の中期段階では、充填初期よりも相対的に高充填速度で溶融石鹸を充填する。この理由は次の通りである。キャビティC内での溶融石鹸の泡立ち防止の観点からは、充填中期においても低充填速度で溶融石鹸を充填することが好ましい。しかし、キャビティC内が溶融石鹸である程度満たされると、溶融石鹸の自重によって泡立ちしにくくなる。つまり、充填速度をある程度高めても泡立ちしにくくなる。特に本実施形態のようにキャビティCの下部から上方に向かって溶融石鹸が充填される方法の場合には、一層泡立ちしにくくなる。そこで、製造サイクルを高める観点から充填中期においては、充填初期よりも相対的に高充填速度で溶融石鹸を充填する。充填中期の開始時は、一般にキャビティCの体積に対して溶融石鹸が5〜30%程度充填された状態である。

充填の後期段階では、充填中期よりも相対的に低充填速度で該溶融石鹸を充填する。この理由は次の通りである。充填後期では、キャビティCは溶融石鹸で大部分満たされており空間は少ない。この状態下に高充填速度で溶融石鹸を供給すると、成形型に形成されているエアベント(図示せず)が溶融石鹸で閉塞されて、キャビティCの空間に存在している空気が抜けきらないおそれがある。空気が抜けきらない場合には、得られる石鹸に凹み等の欠陥が生じてしまう。この不都合を回避するために、充填の後期段階では、充填中期よりも相対的に低充填速度で該溶融石鹸を充填する。充填後期の開始時は、一般にキャビティCの体積に対して溶融石鹸が70〜95%程度充填された状態である。

以上のような充填速度の制御を行うことで、欠陥の無い製品を生産性よく製造することができる。

溶融石鹸の充填速度を、シリンダー34内のピストン36の動きを制御することなく制御することもできる。この場合には、押し込みプラグ33を適宜進退させて、溶融石鹸の供給路の開度を調整する方法が一例として挙げられる。この状態は先に図6(b)に示した通りである。つまり、溶融石鹸の圧力損失又は流体摩擦を制御することで、その充填速度を制御することができる。この制御を一層精密にするには、押し込みプラグ33をサーボモータを用いて進退させることが有利である。この場合においては、シリンダ34とピストン36とから構成される定容量供給装置を用いて一定容量の溶融石鹸をキャビティC内に供給しているので、プラグ33を用いた充填速度の制御は、定容量の溶融石鹸の供給下に行われる。この方法によれば、充填速度を精密に制御しつつ一定容量の溶融石鹸をキャビティC内に供給することが容易である。

所定量の溶融石鹸がキャビティCに充填されたら、図7に示すように押し込みプラグ33をノズル32内に完全に挿入して、溶融石鹸の供給を停止する。この後ただちに、或いはほぼ同時に油圧シリンダ48を作動させてゲートピン22をゲート21内に押し込む。これによって、成形型40における溶融石鹸の供給路であるゲート21は完全に閉塞されて空間が全く存在しない状態となり、ゲート21内に残存している溶融石鹸はキャビティに追加充填される。更に、注入ノズル32の内部もプラグ33によって完全に閉塞され空間が全く存在しない状態となり、ノズル32内には溶融石鹸は残存していない。つまり、溶融石鹸の充填完了時においては、成形型40及び注入ノズル32の何れにも溶融石鹸が残存していない。その結果、次回の成形時には新しい溶融石鹸を供給することができ、成形を円滑に行うことができる。また得られる石鹸も均質なものとなる。更に、得られる石鹸に不要な部分が存在していないので、いわゆる端切りが不要である。その上、成形型を毎回清掃する必要がないので生産性に優れる。
