【発明の属する技術分野】
本発明は、構造物の壁面や天井面等に施工される防火吹付け材に係り、特に施工時には高い流動性が得られ、また施工後は、種々の下地材に対して良好な付着性を有するとともに、高い揺変性により垂れを防止することができる厚塗りの防火吹付け材に関する。

【従来の技術】
従来から、構造物の壁面や天井面等の仕上げ塗材として、バーミキュライトやパーライトを用いることにより断熱性,防火性および吸音性等を持たせるようにした吹付け材は一般に知られている。例えば、特開平4−34298号公報には、セメント30〜50重量%と、パーライト10〜40重量%と、バーミキュライト20〜30重量%と、残部が増粘剤とからなる混合物に水を加えて混練した断熱吹付け材が示されており、また特開平5−319942号公報には、バーミキュライト,セメントおよび分散剤を主成分とし、増粘剤としてアルカリゲネスが産出する微生物発酵多糖類を含有させた断熱・耐火性吹付け材が示されている。

【発明が解決しようとする課題】
前記従来の防火吹付け材においては、前述のように断熱性および防火性等を向上させるためにパーライトあるいはバーミキュライトを骨材として使用しているが、バーミキュライトを多量に使用すると、吹付け時の骨材の跳ね返りが多く作業性が悪くなるという問題があり、またパーライトは、均一に混練する過程で微粉化して粘度を上昇させ、流動抵抗が大きくなって流動性が悪くなり、モルタルポンプ等を用いて圧送する際に30m程度しか圧送できないとともに、固形成分の分離が生じて均一な塗布物を得ることができないという問題がある。

そこで、流動性を向上させるため従来は、前述のように、微生物発酵多糖類等の分散性解膠化剤を添加したり、あるいは防火吹付け材に多量の水を添加するようにしているが、分散性解膠化剤を用いる前者は、固形成分の分離防止効果が必ずしも充分に得られるとは云えない等の問題があり、また多量の水を添加する後者は、下地材への付着性が悪くなるとともに、下地材に塗布された塗布物が垂れ易くなり、また塗布物が硬化した際に充分な強度が得られない等の問題がある。

本発明は、かかる現況に鑑みなされたもので、流動性を高めて低圧での長距離圧送を可能とし、作業性を大幅に向上させることができるとともに、固形成分の分離を防止して均一な塗布物を得ることができる低コストの防火吹付け材を提供することを目的とする。

本発明の他の目的は、高い揺変性を確保して塗布物の垂れを防止できるとともに、塗布物が硬化した際に充分な強度が得られる防火吹付け材を提供するにある。

本発明の他の目的は、厚塗りが可能となるとともに、従来付着性の点で問題があったウレタンフォーム等に対しても、プライマを用いることなく充分な付着力を確保することができる防火吹付け材を提供するにある。

本発明の他の目的は、仕上げ塗材としての塗り上がり外観性を大幅に向上させることができる防火吹付け材を提供するにある。

本発明の他の目的は、流動性,揺変性および付着性等の性能を維持しつつ水性エマルションの使用量を低減させ、経済性を向上させることができる防火吹付け材を提供するにある。

本発明のさらに他の目的は、使用目的に合わせて自由に着色することができる防火吹付け材を提供することにより、意匠性に富んだ塗布面が得られるようにするにある。

【課題を解決するための手段】
本発明者等は、前記目的を達成できる防火吹付け材につき種々の検討を重ねた結果、無機弾性粒状骨材および無機発泡粒に加えて、これらとは性能を異にする軽量球状骨材を水性エマルションおよび増粘剤とともに特定の配合割合でセメントに配合したプレミックス材を用いればよいことを見出し、防火吹付け材に関する本発明を完成させた。

すなわち本発明は、セメントと3種類の軽量骨材と増粘剤とからなるプレミックス材に水性エマルションを添加してなる防火吹付け材であって、前記プレミックス材は、セメントが20〜70重量%であり、3種類の軽量骨材は、粒径5mm以下で嵩比重0.08〜0.2の無機弾性粒状骨材が5〜35重量%、粒径0.3〜5mmで嵩比重0.3〜0.8の軽量球状骨材が3〜20重量%、粒径0.01〜0.5mmで嵩比重0.04〜0.2の無機発泡粒が5〜30重量%であり、増粘剤が0.5〜2.4重量%からなることを特徴とする。

【発明の実施の形態】
以下、本発明を図面を参照して説明する。
本発明に係る防火吹付け材は、セメント,無機弾性粒状骨材,軽量球状骨材,無機発泡粒,および増粘剤を有するプレミックス材に、水性エマルションおよび必要に応じて適量の水を添加し混練して構成されるものである。

この防火吹付け材で使用可能なセメントとしては、普通ポルトランドセメント,早強ポルトランドセメント等のポルトランドセメント、ジェットセメント等の急硬セメント、あるいは白色セメント等が挙げられるが、短期強度が早強ポルトランドセメントに匹敵し、また優れた耐摩消耗を有し、さらに顔料等の着色剤の添加により好みの色に着色できることから、白色セメントが好ましい。このセメントの配合割合は、プレミックス材に対して、20〜70重量%の範囲が好ましい。なお、着色剤としては、例えば酸化鉄系の顔料としての日本ケミタック社製のNCカラー(商品名)が用いられる。

また、無機弾性粒状骨材としては、重量が軽く耐熱性,保温性,防音・吸音性,吸水性および通気性に優れたバーミキュライト、ロックウール粒等が挙げられる。この無機弾性粒状骨材は、その粒径が5mm以下であることが好ましく、また嵩比重は0.08〜0.2の範囲であることが好ましい。これは、粒径が5mmを超えると、スラリー中での分離が起こり易く、また固化物の強度が部分的に弱くなるからであり、また嵩比重が0.08を下廻ると、スラリー混合中に分離浮上するからであるとともに、嵩比重が0.2を上廻ると、固化物が固くクラックが発生し易くなり、また特長である断熱性能も落ちるからである。

この無機弾性骨材は、プレミツクス材に対して、15〜35重量%の範囲で配合することが好ましい。これは、15重量%を下廻ると、硬化物が硬くなり易く、断熱性能も低下するからであり、一方35重量%を上廻ると、骨材の分離が起こり易く、極めて脆い部分のある硬化物となるからである。

また、軽量球状骨材は、流動性の向上およびダレ防止のために添加されるもので、この軽量球状骨材としては、発泡ガラスビーズ,プラスチック発泡体およびセラミックス等が挙げられるが、防火吹付け材をモルタルポンプ等を用いて圧送する際の流動性を向上させることができるとともに、下地材に塗布した際の塗布物の付着性や揺変性を向上させることもできる発泡ガラスビーズが好ましい。この軽量球状骨材は、その粒径が0.3〜5.0mmの範囲であることが好ましく、また嵩比重は0.3〜0.8の範囲であることが好ましい。これは、粒径が0,3mmを下廻ると、スラリーの流動性改善に貢献せず、一方粒径が5.0mmを上廻ると、機械的な剪断に弱く、比重の低下に貢献しないからであり、また嵩比重が0.3を下廻ると、スラリー中での分離が起こり易くなるとともに、嵩比重が0.8を上廻ると、固くなるとともに、軽量化および断熱性の向上に貢献しないからである。

この軽量球状骨材は、プレミックス材に対して、3〜20重量%の範囲で配合することが好ましい。これは、3重量%を下廻ると流動性改善に貢献せず、モルタルポンプ等を用いた長距離圧送が困難となり、一方20重量%を上廻ると、脆くなり易いからである。

また、無機発泡粒は、主として断熱性を持たせるために添加される骨材であり、この無機発泡粒としてはパーライト、シラスバルーン等が挙げられる。この無機発泡粒は、その粒径が0.01〜0.5mmの範囲であることが好ましく、また嵩比重は、0.04〜0.2の範囲であることが好ましい。これは、粒径が0.01mmを下廻ると、流動抵抗が拡大するとともに、粒径が0.5mmを上廻ると、混合撹拌に際し粉末化し易いからであり、また嵩比重が0.04を下廻ると、スラリー中で分離し易く、そのようなものは粒子が弱く崩れ易いからであるとともに、嵩比重が0.2を上廻ると、軽量化に役立たずコストばかりが高くなるからである。

この無機発泡粒は、プレミックス材に対して、5〜30重量%の範囲で配合することが好ましい。これは、5重量%を下廻ると軽量化に役立たず、一方30重量%を上廻ると、スラリー中で分離し易く強度上の問題が生じるからである。

この無機発泡粒は、前記軽量球状骨材のプレミックス材への添加により、その破砕,微粉化が防止され、防火吹付け材としての品質および流動性能が維持される。

また、増粘剤は、防火吹付け材の材料分離を防止するとともに、セメントの水和反応を若干遅延させ、また経時の粘度上昇を防止するために添加されるものであり、この増粘剤としては、セルロース系増粘剤,微生物発酵多糖類,あるいはこれらを組合わせたもの等が挙げられ、微生物発酵多糖類としては、例えば武田薬品工業社製のビオポリー(商品名)が用いられる。この増粘剤の添加量は、プレミックス材に対して、0.5〜2.4重量%の範囲となるようにすることが好ましい。これは、0.5重量%未満では添加した効果が得られず、また2.4重量%を超えて添加しても、コストに見合う効果の改善が認められないからである。

さらに、水性エマルションは、ウレタンフォーム,金属,コンクリートあるいはモルタル等からなる下地材との密着性,接着性の向上、および単にモルタル製品の強度向上だけだなく固化物の水分保持,強度増強維持効果の向上を目的として添加されるものであり、この水性エマルションとしては、アクリル系樹脂またはゴムラテックス系有機高分子の水性エマルション等が挙げられ、その添加量は、固形分濃度45%の水性エマルションとして、5〜10重量%の範囲とすることが好ましい。これは、5重量%を下廻ると強度上の効果が認められず、また10重量%を上廻ると不燃材料ではなくなるからである。

以上説明したセメント,無機弾性粒状骨材,軽量球状骨材,無機発泡粒,および増粘剤の各材料は、所定の配合割合で混合されてプレミックス材が製造され、このプレミックス材にはさらに、水性エマルション,水および必要に応じ顔料が添加されてスラリーが製造される。そしてこのスラリーは、モルタル吹付けガン等を用いて下地材表面に吹付けられることになる。

ところで、前記プレミックス材およびスラリーを製造する際の各材料の混合順序あるいは混合方法は、使用するミキサの種類,形状等によっても変わるため、特定することは困難であるが、可及的材料破砕が少なくなる順序,方法を選択することが好ましい。これは、スラリーの吹付けの際にも同様である。

【第1実施例】
本発明者等は、以下の方法により表1および表2に示す各吹付け材を製造し、その品質,性能確認を行なった。そして、表3に示す結果を得た。

なお、表2において、各材料の粒径は、各材料メーカーからの提供資料に拠るものである。

また、表3において、Vis50rpm,Vis5rpmとは、スラリーの固形分濃度を50%とした場合の粘度を、B型回転粘度計を使用し、6号ロータ50回転/分と5回転/分とでそれぞれ測定した値である。
また、揺変度とは、前記5回転/分の値を50回転/分の値で除して得られた値である。
また、ハンドガン流動性とは、約2リットルの標準スラリーを調整し、容量5リットルのホッパーを有し直径8mmのノズルチップを装着したハンドガンの中に約1リットルの標準スラリーを入れ、空気圧2kg/cm2 で吹付ける。そして、1リットルの標準スラリーを45秒以内でスプレーできれば「良」、45秒を上廻れば「不良」として評価したものである。
また、厚3mm垂れとは、下地材上に標準スラリーを3mm厚で吹付け、その垂れの状態を目視確認したものである。
また、輸送時分離性とは、内径40mm,長さ40mのホースに、水道配管用40mm/25mmのレジューサと内径25mm,長さ20mのホースとを接続し、スネークポンプを用いて毎分6リットルの流量で2時間循環させた後に運転を停止させ、レジューサ部分に堆積した固形分の量を測定し、材料分離の有無を評価したものである。
さらに、2時間後流動性とは、調整後のスラリーをそのまま2時間放置した後、B型回転粘度計6号ロータ50回転/分で粘度を測定する。そして、その値が30000mPa・sec未満であれば「良」、30000mPa・sec以上であれば「不良」として評価したものである。

(3) 吹付け材の製造
(プレミックス材の製造)
図1に示すように、縦型のリボンブレンダ1に、原料サイロ2から白色セメント3を供給して30rpmで撹拌しながら、このリボンブレンダ1に、原料サイロ4からバーミキュライト5を供給して5分間混合した。一方、ヒドロキシプロピルメチルセルロース6,カルボキシメチルセルロース7,および分散性解膠化剤8の内から選択した増粘剤と、発泡ガラスビーズ9とを、原料サイロ2からの白色セメント3とともに予備ブレンダ10に投入して予め混合しておく。そしてこの混合材11を、タンク12からのパーライト13とともにリボンブレンダ1に投入して10分間撹拌混合し、数箇所からサンプリングして比重が均一化していることを確認した後、撹拌を継続しながら、防湿加工した紙袋14にプレミックス材15を小分けした。
(スラリーの製造)
このようにして製造されたプレミックス材15を、図2に示すように、必要な水性エマルション16および水17とともにモルタルミキサ18に投入し、約3分間撹拌して均一化したスラリー19を得た。

(4) 施工方法
このようにして得たスラリー19を、図2に示すように、圧送ポンプ21,輸送ホース22およびモルタル吹付けガン23からなる吹付け設備20を用いて吹付けた。
なお、圧送ポンプ21としては、プッツマイスター社製のモルタルスラリー輸送用ポンプ(吐出量6〜10リットル/分)を用いた。この圧送ポンプ21は、吐出側にダイアフラム付きの圧力計(フルスケール50kg/cm2 )24および圧力リミットスイッチ(図示せず)を備え、圧力が設定値を超えた場合には、ポンプ運転を自動停止し、圧送ポンプ21および輸送ホース22を保護するようになっている。
また、輸送ホース22は、内径が40mmの第1次ホース(耐圧25kg/cm2 G)と、内径が25mmの第2次ホース(耐圧10kg/cm2 G)と、吹付けガン手前数メートルに使用する手元ホース(耐圧10kg/cm2 G)とで構成され、その全長は100mにも達する。
さらに、モルタル吹付けガン23には輸送ホース25が接続され、スラリーを霧状にするための圧縮空気(ゲージ圧:5〜7kg/cm2 )が供給されるようになっている。

(5) 品質・性能評価
表3からも明らかなように、輸送時の分離防止性能を与えるのに、発泡ガラスビーズの添加が極めて有効であることが確認された。

ここで、表1に示す各実施例の吹付け材が、各比較例の吹付け材に比較して顕著な効果得られたのは、以下の理由によるものと考えられる。

すなわち、ここで使用されている発泡ガラスビーズ9は、中空の独立気泡発泡体で球状をなして充分な強度を有しており、混練中でもまた長距離の輸送を行なっても破損せず、形状並びにその比重を一定に保持している。この発泡ガラスビーズ9は、図3に示すように、その表面がいわゆるガラス状の平滑なものではなく、微妙な凹凸と云うよりは微小な羽毛様の突起9aを全表面に有している。したがって輸送中には、図4に示すように、層流状態の輸送であっても、発泡ガラスビーズ9がスラリー19の中で回転運動したり上下動し、スラリー19を構成する白色セメント3,バーミキュライト5およびパーライト13等の各成分の混合を援ける働きをし、一方静止状態にあっては、図5に示すように、発泡ガラスビーズ9相互,あるいは他の各構成要素3,5,13と絡み合ってこれらの沈降を防ぐと同時に、揺変性を向上させる働きを持つからであると考えられる。

【第2実施例】
本発明者等はまた、前記表1の実施例4,実施例5,および実施例6に、日本ケミタック社製の顔料「NCカラー」(商品名)を添加して、表4に示す各吹付け材を製造し、この吹付け材を、下地材表面に吹付けるとともに、吹付けられた吹付け材表面の着色状態を観察した。

その結果、実施例14では鮮やかな赤色の表面が、また実施例15では濃い目の美しいピンク色の表面が、さらに実施例16では美麗なクリーム色の表面がそれぞれ得られ、美麗な着色壁面が得られることが確認された。

【発明の効果】
以上説明したように本発明は、無機弾性粒状骨材および無機発泡粒に加え、これらとは性能等を異にする軽量球状骨材を、増粘剤とともに特定の配合割合でセメントに配合してプレミックス材を構成するようにしているので、防火吹付け材の流動性を高めて低圧での長距離圧送を可能とし、作業性を大幅に向上させることができるとともに、固形成分の分離を防止して均一な塗布物を得ることができる。
また、前記プレミックス材に、水性エマルションを添加するようにしているので、下地材との密着性および接着性を向上させることができるとともに、固化物の水分保持および強度増強維持を図り、厚塗りの防火吹付け材を得ることができる。
また、骨材の粒径を、無機弾性粒状骨材が5mm以下、軽量球状骨材が0.3〜5.0mm、無機発泡粒が0.01〜0.5mmとなるようにしているので、高い揺変性を確保して塗布物の垂れを防止できるとともに、塗布物が硬化した際に充分な強度を得ることができる。
さらに、骨材の嵩比重を、無機弾性粒状骨材が0.08〜0.2、軽量球状骨材が0.3〜0.8、無機発泡粒が0.04〜0.2となるようにしているので、スラリー中での骨材の分離浮上を抑えつつ、軽量化,断熱性および強度の向上を図ることができる。

本発明はまた、水性エマルションとして、アクリル系樹脂またはゴムラテックス系有機高分子の水性エマルションを用いるようにしているので、下地材がウレタンフォームや金属等であっても、充分な密着性および接着性を確保することができる。
