【発明の属する技術分野】
本発明は、優れた耐熱性、プリーツ加工性、およびプリーツ加工後の高温時での形態保持性を兼ね備えた布帛およびその製造方法に関するものである。

本発明の布帛は、例えば、ゴミ焼却炉、石炭ボイラー、あるいは金属溶解炉などから排出される高温ダストを集塵するためのフィルター用濾布などに好適に使用されるものである。

【従来の技術】
従来、例えば、ゴミ焼却炉、石炭ボイラー、金属溶解炉などから排出されるダストを集塵するためのフィルターとしては、周知のように、バグフィルターが用いられてきた。

そのバグフィルター濾材は、用途によっても違うが、排ガスの温度が150〜250℃の高温であることから耐熱性を必要とする。また、この温度雰囲気下において高捕集効率が必要なことから、限られた空間内で、すなわち狭い空間内で濾過面積をできるだけ多くとる必要があった。

従来、このような高温下で使用される濾布は、ポリフェニレンサルファイド(以下、「PPS」という)繊維、メタアラミド繊維、ポリイミド繊維、フッ素繊維、あるいはガラス繊維などの濾布素材を用いて、基布とウェブとを積層し、ニードルパンチあるいは噴射水流等によって繊維を絡合させることによって得られるフェルトが用いられてきた。

【発明が解決しようとする課題】
しかしながら、これら従来のバグフィルター用フェルトは、濾過効率が劣るため、この分だけ濾過面積を大きくとる必要があった。

また、フェルトの濾過面積を大きくとろうとすると、集塵機自体を大きくする必要がある。限られた空間の中でより大きく濾過面積を確保する手段として、ビル空調用、空気清浄機用、掃除機用、エアコン用などの一般的なフィルター材では、不織布にプリーツ加工を施すことで、濾過面積を大きくすることが行われ、これにより、濾過機能を高めてフィルターに使用される。しかしながら、従来のバグフィルター用フェルトは、柔軟なものであるため、プリーツ加工は不可能であった。

本発明は、かかる問題を解決せんとするもので、ゴミ焼却炉、石炭ボイラー、金属溶解炉などの150℃〜250℃の高温で使用される濾布として、耐熱性とプリーツ加工性、およびプリーツ加工後の高温時での形態保持性を兼ね備えた布帛およびその製造方法を提供せんとするものである。

【課題を解決するための手段】
本発明は、かかる課題を解決するために、次のような手段を採用する。すなわち、本発明は、ポリフェニレンサルファイド繊維からなる不織布に、合成樹脂が該不織布の全重量に対して5〜50重量%の範囲内で含浸されたプリーツ用の耐熱性布帛であって、JIS L−1096で規定するガーレ法に基づく剛軟度が3000〜10000mgfの範囲内であり、前記合成樹脂がビスフェノールA型、ビスフェノールF型、ビスフェノールAD型のいずれか一つのエポキシ樹脂である布帛を提供するものである。

また、本発明は、少なくとも以下のステップを含み、JIS L−1096で規定するガーレ法に基づく剛軟度が3000〜10000mgfの範囲内であるプリーツ用の耐熱性布帛を製造する布帛の製造方法を提供するものである。

A.カーディング法またはスパンボンド法にて、構成繊維がポリフェニレンサルファイド繊維からなる不織布を製造する第1工程、
B.前記不織布の構成繊維間に、ビスフェノールA型、ビスフェノールF型、ビスフェノールAD型のいずれか一つのエポキシ樹脂を前記不織布の全重量に対して5〜50重量%の範囲内になるように含浸させる第2工程、
C.前記樹脂が含浸された不織布を乾燥する第3工程、および
D.乾燥された不織布の製品厚みを0.3〜3mmの範囲内に設定する第4工程。

【発明の実施の形態】
以下、本発明を実施するための最良の形態を、図面等に基づいて具体的に説明する。

図1は、本発明の布帛を焼却炉の後部に設けた集塵機のプリーツ型フィルターとして用いた例の概略図である。なお、本発明の布帛は、本発明の技術的特徴が活かされるものであれば、集塵機用途以外の用途にも用いることができることはもちろんであり、特に限定されるものではない。

図1中の1は、図示されていない前工程の焼却炉から廃棄される高温の含じんガスの入口であり、2はあらかじめ径の大きなダストを除去するための多孔板である。3は本発明の布帛をプリーツ型に形成した濾布(以下、「プリーツ型濾布」という)、4は外部から高圧ガスを送り込むための高圧空気配管、5はそれぞれのプリーツ型濾布の入口付近に高圧ガスを噴射するためのブローパイプである。6はホッパー、7は底部に溜まったダストを定期的に排出するためのスクリューコンベヤー、8は清浄化されたガスのガス出口である。

このように構成された集塵機において、ガス入口1より含じんガスが入り、多孔板2を経てホッパー6内に侵入する。ホッパー内の含じんガスはプリーツ型濾布3を経ることにより清浄されたガスとなりガス出口8より排出される。また、含じんガスを濾過することによりプリーツ型濾布3の表面に付着したダストは高圧空気配管4を通じてブローパイプ5より噴射される高圧エアーにより間欠的に払い落とされる。

本発明の布帛から形成されたプリーツ型濾布3は、以下に詳しく説明するように耐熱性繊維としてのPPS繊維と合成樹脂とから構成されている。

本発明で用いられるPPS繊維とは、耐熱性、耐薬品性、耐加水分解性に優れていることが知られている繊維であり、該繊維はその構成単位の90%以上が−(C6H4−S)n−(nは、1以上の整数)で構成されるフェニレンサルファイド構造単位を含有する重合体からなる繊維である。

上述した繊維の繊維長は、フィルターとして用いる場合での必要な強力を得るために2〜100mmの範囲とするのが好ましい。繊維長が2mm未満の場合、繊維どうしの絡合が不足し強力不足となる場合があるので望ましくない。また、100mmを越えると、繊維の開繊不良が発生する場合があるので望ましくない。 また、繊維の繊度は、フィルターとして用いる場合での必要な強力を得るために0.1〜15デニールとするのが好ましい。

すなわち、繊度が0.1デニール未満の場合、単繊維強力が低くなるため布帛の強力も低くなり、好ましくない場合がある。繊度が15デニールを越えると、繊度が太すぎるため、製糸時に繊度むらが生じやすく、紡糸安定性に欠け好ましくない場合がある。

本発明の布帛では、良好なプリーツ加工性、およびプリーツ加工後の高温時での形態保持性に必要な剛軟度を得るために、合成樹脂が含浸されて使用されるものである。

該合成樹脂としては、熱硬化性樹脂が好ましい。

熱硬化性樹脂を使用することが、布帛が高温であるときにおけるプリーツの良好な形態保持性を得る上で好ましい。

熱硬化性樹脂としては、エポキシ樹脂が、布帛が高温であるときにおけるプリーツの良好な形態保持性を得る上で好ましい。該エポキシ樹脂としては、ビスフェノールA型、ビスフェノールF型、ビスフェノールAD型が好ましく、中でも、ビスフェノールA型が高温時におけるプリーツの形態保持性を得る上でより好ましい。

また、PPS繊維からなる不織布に含浸させる合成樹脂の量は、布帛の剛軟度の点から、不織布の全重量に対して5〜50重量%の範囲にする必要がある。

5重量%より少ないと、布帛の剛軟度の不足によりプリーツ加工性が悪くプリーツ加工後の形態保持が難しい。一方、50重量%を越えると、布帛が硬すぎるためプリーツ加工が困難となる。

本発明の布帛が用いられて形成されるプリーツ型濾布3は、上述したように、使用時においては、一般に150〜250℃の高温にさらされることから、そのような高温度下においてもプリーツの形態を維持する必要がある。

プリーツ型濾布3に形成される本発明の布帛にPPS繊維を用いる理由としては、そのような高温にさらされても、実質的にプリーツ型濾布の劣化を生じさせないためである。

また、合成樹脂は、プリーツ加工性を良好にするためと、高温時でもプリーツの形態を保持するために使用するものである。標準状態(温度:20℃、大気圧)での布帛の剛軟度は、本発明者らの各種知見によれば、プリーツ加工性とプリーツ加工後の高温時での形態保持性の点から3000mgf以上10000mgf以下にする必要があり、好ましくは3000mgf以上7000mgf以下の布帛を使用することである。剛軟度が3000mgfより小さい場合、プリーツ加工性が悪くプリーツ加工後の形態保持も難しい。また、剛軟度が10000mgfより大きい場合、プリーツ加工が困難となる。

本発明でいう剛軟度は、布帛のタテ方向、ヨコ方向の少なくとも一方向の値が3000mgf以上10000mgf以下であればよいものである。

ただし、本発明者らの検討によれば、剛軟度3000mgf以上10000mgf以下を示すのは、プリーツ加工性とプリーツ加工後の形態保持性の面から、特に、布帛のタテ方向の値であることが好ましい。

なお、布帛のタテ方向とは、一般に、布帛の長さ方向のことをいい、本発明では、この方向にて剛軟度が上記範囲内の値を示すことが好ましいものである。その理由は、一般に布帛にプリーツを付与する場合には、布帛の該長さ方向(タテ方向)と、プリーツ折り曲げ線方向が直交するように折り曲げて、プリーツ付与をすることが工業的生産として一般的だからである。

また、本発明でいう剛軟度とは、JIS L−1096で規定するガーレ法に基づいて測定された値をいう。

ここで、図2と図3を用いてJIS L−1096で規定するガーレ法を詳しく説明する。

図2において、9はプリーツ型濾布3に形成する本発明の布帛の短冊状の試験片であり、10はその試験片を固定するためのチャック、11は試験片を左右に可動させるための可動アームであり、12は、11により動かされる試験片によって左右のいずれかに動かされる振子、13は該振子の支点、14は振子の動きを見るための目盛板、15は可動アーム11を左右に動かすためのスイッチである。

以上述べたガーレ式試験機を用い、図2に示すように、長さ(L×2.54)cm(L:整数)、幅Dcmの試験片9をチャック10に取り付け、可動アーム11上の目盛Lに合わせてチャックを固定する。次に、図3に示すように振子12の支点13より下部の荷重取付孔a、b、cに荷重W1(g)、W2(g)、W3(g)(W1<W2<W3)を取り付ける。

取り付け方としては、例えば荷重W1を取付孔aに取り付けた場合に振子12が目盛板14を振り切る場合には、取付孔をaからbに変更するか、または、荷重をW1からW2に付け替える。また、それでも振り切る場合には取付孔をbからcに変更するか、荷重をW1からW2に付け替える。このようにして、サンプルの剛軟度に合わせて荷重、取付孔を適宜付け替える。

このように、取付穴3種類と荷重数種類を選択することにより、いく種類もの回転モーメントを設定することができ、測定すべき布帛の剛軟度に合わせて適切な回転モーメントを選択するものである。

そして、スイッチボタン15を押して可動アーム11を図3に示すように反時計方向に低速回転させ、試験片9が振子12から離れるときの目盛RGを目盛板14から読みとり、下式より曲げ反発性を示す剛軟度を求めるものである。

この剛軟度は、試験片をタテ、ヨコそれぞれ5枚採取し、各々5枚の表裏のそれぞれについてタテ方向、ヨコ方向それぞれを測定し、タテ方向の平均値、ヨコ方向の平均値をそれぞれから求めるものである。

さらに、本発明者らは、種々検討を重ねた結果、本発明の布帛の目付X(g/m2)と剛軟度Y(mgf)との関係を、図4に示したように下記式(1)および式(2)

を同時に満足する範囲内のものにすることによって、濾過効率不足や圧力損失の上昇という問題もなく、また、良好なプリーツ加工性や高温時でのプリーツの形態保持性を持たせることができるという知見を得た。

すなわち、図4において、目付X(g/m2)が200未満(領域C)であると濾過効率が低くなり好ましく無い。また目付X(g/m2 )が500を越える(領域D)と、圧力損失が高くなり好ましく無い。

一方、200≦ X ≦500であっても、Y/Xが10未満(領域A)であると、プリーツ加工時に折り目が鋭角にならなかったり、プリーツ加工後の高温時での形態保持性が難しくなり好ましくない場合がある。Y/Xが20を越える(領域B)と、剛軟度が高すぎるためにプリーツ加工自体が困難であったり、プリーツ加工時に折り目が割れて破れてしまい好ましく無い場合がある。

よって、剛軟度Y(mgf)/目付X(g/m2)の最も好ましい範囲は、図4の領域Eである。

本発明の布帛は、プリーツ状に折り曲げ加工されて使用されることを技術本旨とする。

かかるプリーツ加工方法については、特に限定されるものではないが、一例として挙げると、例えば、幅が50cm、長さが300mあるシートをロータリー式プリーツ加工機で折り曲げ、ピッチ3cmとなるようにプリーツ加工を施す。

上記プリーツ状に折り曲げ加工された布帛の山と山との間のピッチは3〜50mmであることが好ましい。ピッチ間が3mmより小さい場合、山と山の間に重なりが起こり、フィルターとして使用した場合、圧力損失が高くなるという問題が発生する場合がある。また、50mmを越える場合も、濾過面積の低下により濾過風速が速くなり圧力損失が高くなる場合がある。

本発明の布帛は、例えば、上記したように断面がプリーツ状に折り曲げ加工されることにより、図1に示したプリーツ型濾布等の耐熱性を有するエアフィルターの基材等に用いられ得るものである。但し、プリーツの形状は、上記三角形の他、波形などであってもよいのであり、特に限定されるものではない。

本発明の布帛の特徴は、耐熱性とプリーツ加工性、プリーツ加工後の高温時での形態保持性を兼ね備えた布帛であり、ゴミ焼却炉、石炭ボイラー、金属溶解炉などから排出されるダストを高温集塵するためのフィルター材などに、好適に使用できるものである。

次に、本発明の布帛の製造方法の一例を、図5を用いて説明する。

図5において、16は繊度0.1〜15デニール、繊維長2〜100mmのPPS繊維を開綿させるオープナー工程である。17は繊維を一方向にそろえてシート状にするカーディング工程である。18はそのシートを積層するクロスラッピング工程である。19は針を突き刺すことにより繊維層を絡めフェルト状の不織布を得るニードルパンチ工程である。20はニードルパンチ工程19より得られた不織布に樹脂を含浸する樹脂含浸工程である。21は樹脂含浸工程で樹脂が含浸された不織布を乾燥させるための乾燥工程である。22は乾燥された布帛を熱プレス処理するためのカレンダー工程である。

このような一連の工程を経ることにより、本発明の布帛を製造することができる。

次に、本発明の布帛の製造工程に特に関連する工程を説明する。

<不織布製造工程(第1工程)>
第1工程ではカーディング法またはスパンボンド法にて、本発明の布帛の構成繊維となるPPS繊維からなる不織布が製造される。また、第1工程のカーディング法は、通常一般に用いられているカーディング条件で製造されることが望ましい。カーディング法で用いられるPPS繊維の繊維長は、2〜100mmの範囲とすることが好ましい。また、第1工程で用いられるPPS繊維の単繊維繊度は0.1〜15デニールの範囲とすることが好ましい。

<樹脂含浸工程(第2工程)>
第2工程では、前記不織布の構成繊維間に、合成樹脂を前記不織布の全重量に対して5〜50重量%の範囲内になるように含浸させる。第2工程で用いる合成樹脂としては、熱硬化性樹脂または熱可塑性樹脂を用い、樹脂含浸条件としては常温の状態で通過時間1〜120秒の範囲で行うことが好ましい。

また、第2工程の前に第1工程で作られた布帛を熱プレス処理することが布帛の寸法安定性を向上させる上で好ましい。この場合の熱プレス処理は、特にその手段を限定されるものではなく、シート表面を熱プレス処理できるものであればよい。

該熱プレス処理される部分は、シート全面または一部分のいずれでもよく、ロールを使用する場合、ロール表面はフラットであっても凹凸を有するものであってもよい。一般のロールカレンダー装置等によってプレスすることにより達成できる。

また、熱プレス処理は、温度100〜250℃の範囲であって、0.1〜3mmの範囲の空隙内を通過させることが好ましい。温度が100℃未満、あるいは空隙が3mmより大きい場合、熱処理が十分行うことができないため、布帛の寸法安定性に欠ける場合がある。温度が250℃より高い場合、あるいは空隙が0.1mmより小さい場合、布帛がフィルム状となってしまい、樹脂含浸性が劣る場合がある。

<乾燥工程(第3工程)>
第3工程では、前記合成樹脂が含浸された不織布を乾燥する。

例えば、乾燥条件として温度80〜250℃、時間10〜600秒の範囲で乾燥させることにより、合成樹脂はPPS繊維の少なくとも一部に溶融接着し、これらを互いに接合する。

<熱プレス工程(第4工程)>
第4工程では、本発明の布帛の厚みを最終製品としての厚みである0.3mmから3mmの範囲内に設定する。

そのための厚みを制御する手段としては、例えば、前記第3工程で乾燥された不織布に熱プレス処理を施すことが好ましい。

熱プレス処理は、特にその手段を限定されるものではなく、シート表面を熱プレス処理できるものであればよい。処理される部分は、シート全面または一部分のいずれでもよく、ロール表面はフラットであっても凹凸を有するものであってもよい。一般のカレンダー装置等を用いて不織布を熱プレス処理することにより達成できる。具体的には、温度80〜200℃の範囲であって、最終製品厚みよりも狭い0.1〜3mmの範囲の空隙内を通過させることが好ましい。温度が80℃未満、あるいは空隙が3mmより大きい場合、熱処理が十分行うことができないため、厚みを制御することが困難となる場合がある。一方、温度が200℃より高い場合、あるいは空隙が0.1mmより小さい場合は、布帛の厚みが薄くなりすぎてしまう場合があり、好ましくない。

なお、第3工程通過後において、布帛の厚みが最終製品としての厚みになっている場合には、本第4工程は不要となる。

【実施例】
以下、本発明の布帛に関して、実施例及び比較例を用いて、より具体的に説明する。
なお、これらの実施例及び比較例において、耐熱性、剛軟度、プリーツ加工性および高温時のプリーツ形態保持性については、以下に述べる評価方法を用いた。

(1)耐熱性:
試料を200℃の温度で7日間熱処理を行い、該熱処理前(a)および該熱処処理後(b)の引張強度を測定し、次式で強度保持率を求めた。

強度保持率(%)=[(a−b)]/a]×100
耐熱性は、強度保持率70%以上を「優秀」(○印で表示)、50%以上70%未満を「良」(△印で表示)、50%未満を「不良」(×印で表示)と判定した。

(2)剛軟度:
前述したJIS L−1096で規定するガーレ法にて、 長さ(L×2.54)cm(L=2)、幅2.54cm(D)の試験片を用いて測定した。

なお、本実施例および比較例における測定においては、荷重取付孔aとcは使用せず、荷重取付孔bのみ使用し、剛軟度1000mgf以上5000mgf未満の場合は50g(Wbとなる)、5000mgf以上24000mgf未満の場合は200g(Wbとなる)の荷重をかけて可動アームを定速回転させて測定した。

なお、後述する表1中において示した各実施例中の剛軟度の測定結果は、布帛のタテ方向(すなわち布帛の長さ方向であって、かつ、プリーツ折り曲げ線方向と直交する方向)の剛軟度として求めた剛軟度である。

(3)プリーツ加工性
幅が50cm、長さが300mであるシートをロータリー式プリーツ加工機で折り曲げ、ピッチ3cm、山高さ5cmとなるようにプリーツ加工し、下記基準より評価した。

かかるプリーツ加工に際しては、折り曲げ線方向は、布帛のタテ方向(長さ方向)に直交する方向になるようにして、折り曲げをした。

プリーツ加工性の評価基準は、以下のとおりである。

○:プリーツが鋭角で割れや破れが無く均一で、シートに蛇行が見られず、加工性が最良である。

△:プリーツがやや不均一で僅かに蛇行が認められるが、使用上は問題ないレベルである。

×:プリーツが不均一でシートに蛇行が見られ、加工性が悪い。

(4)高温時のプリーツ形態保持性
ピッチ3cm、山高さ5cmにプリーツしたシートを鉄製の枠に固定し、150℃の温風を濾過風速3m/sで通風させた。なお、濾過風速とは流量(m3/s)を、濾過面積(プリーツを伸ばした時のシートの全面積)(m2 )で割ったものである。

高温時のプリーツ形態保持性は上記通風時におけるプリーツ型濾布の状態を目視観察し、以下の評価基準によって判断した。

○:プリーツ断面の三角形形状に変形は無く良好である。

△:プリーツ断面の三角形形状にやや変形が見られる。

×:プリーツ断面の三角形形状に大きな変形が認められる。

実施例1、2
耐熱性繊維としてPPS繊維(2d×51mm)を用いて開綿し、カーディング法によりウェブを形成し、次いでニードルパンチ処理を行いフェルトを得た。その後、ビスフェノールA型エポキシ樹脂を該ウェブの全重量に対して10%(実施例1)、40%(実施例2)の割合で含浸し、180℃で3分間乾燥した。

さらにその後、平滑な表面を有する回転ヒートロール間を温度100℃、クリアランス0.5mmの条件で通過せしめて熱プレス処理を行い、目付300g/m2 、厚み0.7mmの耐熱性布帛を得た。

耐熱性繊維としてPPS繊維(2d×51mm)を用いて開綿し、カーディング法によりウェブを形成し、次いでニードルパンチ処理を行いフェルトを得た。その後、アクリル樹脂を該ウェブの全重量に対して30%の割合で含浸し、180℃で3分間乾燥した。
