【発明の属する技術分野】
本発明は、プラスチック成形品およびその成形方法に関し、例えば、レーザ方式のデジタル複写機、レーザプリンタ、ファクシミリ装置等の光学走査系やビデオカメラ等の光学機器などに適用されるプラスチック成形品、特に、高精度な鏡面を有する厚肉、偏肉形状のプラスチックレンズあるいはプラスチックミラー等のプラスチック成形品を、低コストかつ高精度に成形可能にするものに関する。

【従来の技術】
従来より、レーザ方式のデジタル複写機、プリンタ、ファクシミリ装置等の光書き込みユニットには、レーザビームの結像および各種補正機能を有する矩形状のレンズやミラー等の光学素子が用いられている。
近年、これらの光学素子は、製品のコストダウンの要求に伴って、ガラスからプラスチック製へと変化し、また複数の機能を最小限の素子でまかなうために、その鏡面形状も球面のみならず複雑な非球面形状に形成されるようになってきている。また、レンズの場合には、そのレンズ厚を厚く、また長手方向にレンズ厚が一定ではない偏肉形状に設計される場合も多い。

このようなプラスチック成形品は、特殊形状であっても、成形品形状に形成された金型のキャビティ内に樹脂母材を挿入または溶融樹脂を射出充填することにより、低コストに大量生産することができる。

【発明が解決しようとする課題】
しかしながら、このような従来のプラスチック成形にあっては、金型のキャビティ内の溶融樹脂材料を冷却固化させる工程において、キャビティ内での樹脂圧力や樹脂温度を均一にすることがプラスチック成形品を所望の形状に精度よく成形するのに望ましいのであるが、成形品の形状によっては、例えば、レンズが偏肉形状の場合にはレンズ厚みの違いにより樹脂の冷却速度が部位によって異なって体積収縮量に差が生じることにより、形状精度が悪化するとともに、レンズ厚の厚いところではひけが生じてしまう場合がある。例えば、図7に示す厚肉、偏肉形状のプラスチックレンズ10を成形する場合に、図8に示すように、鏡面(転写面)11、12、側面(非転写面)13を問わずにひけ14が発生してしまう。

この問題を解消するために、溶融樹脂を金型のキャビティ内に射出充填する射出成形法において、溶融樹脂の射出圧力を大きくして射出充填量を多くすると、プラスチック成形品の内部ひずみが大きくなり、特に、厚肉、偏肉形状の場合には薄肉部で内部ひずみが大きくなって光学性能などに悪影響を及ぼすことになるおそれがある。

すなわち、内部ひずみを小さくするために射出圧力を低くして溶融樹脂の射出充填量を少なくすると、厚肉部などでひけが生じてしまう一方、溶融樹脂の射出圧力を大きくして射出充填量を多くすると、薄肉部などで内部ひずみが大きくなってしまうおそれがある。
これに対して、射出成形法では、キャビティ壁面を構成する入子を金型内で移動可能にすることによって、充填された樹脂の冷却に伴う体積収縮、例えば、レンズ厚に偏差があることによるその長手方向の各部で生じる体積収縮量の差にその可動入子を追従するように前進させて圧力を補って均等な圧力をかけることにより形状精度を確保する、いわゆる射出圧縮成形法も行われている。

しかし、この射出圧縮成形法でも、可動入子を精度よく追従させることは難しく、鏡面の一部にひけが生じるなどして形状精度が確保できない場合があるなどという問題があった。
このことから、射出成形法や射出圧縮成形法の欠点を改善することが研究されており、例えば、特開平2−175115号公報や特開平6−304973号公報に開示されているように転写面以外にひけを発生させる成形法が提案されている。

しかし、この成形法でも、偏肉、厚肉、大口径、異形状のプラスチックレンズなどの製造にそのまま適用した場合には、冷却速度の差から転写面に隣接する厚肉部にひけが生じることになって、薄肉部に樹脂内圧や内部歪みが残存することがあることから、形状精度を悪化させるとともに複屈折を増加させてレンズの光学的精度の低下を招く可能性がある。

そこで、本発明は、転写面以外の発生箇所を制御した位置に不完全転写により形成する凹形状や凸形状を設けることにより、樹脂内圧や内部歪みが残存することなどをなくして、厚肉あるいは偏肉形状などであっても、薄肉成形品と同程度の生産コストかつ高精度のプラスチック成形品を提供することを目的とする。

【課題を解決するための手段】
上記目的達成のため、本発明は、1つまたは2つ以上の被転写面を有する金型のキャビティ内の樹脂に樹脂圧力を発生させて該被転写面を転写することにより転写面を形成した偏肉形状のプラスチック成形品において、少なくとも1つまたは2つ以上の樹脂内圧や内部ひずみが発生しやすい薄肉部に金型のキャビティ形状を不完全転写することにより凹形状または凸形状に形成した不完全転写部を有することを特徴とするものである。

参考として、この不完全転写部の縁形状は、転写面の平面または湾曲面形状に沿うように形成することにより、転写面を構成するように延在する部分の樹脂内圧や内部ひずみの発生を均一に防止することができ、また、転写面に挟まれる部位でその転写面の形状に沿うように形成することにより、大面積でその樹脂内圧や内部ひずみの発生を防止することができ、形状精度および光学的精度などをより向上させることができる。これは、不完全転写部を転写面以外の同一面に2つ以上形成することによっても、同様に、大面積の部分で樹脂内圧や内部ひずみの発生を均一に防止したり、樹脂内圧や内部ひずみの発生を局所的に防止することができ、形状精度および光学的精度などをより向上させることができる。

【発明の実施の形態】
以下、本発明を図面に基づいて説明する。
図1および図2は本発明に係るプラスチック成形品およびその成形方法の第1実施形態を示す図であり、図1はそのプラスチック成形品を示す斜視図、図2はその成形方法を実施する成形金型を示す断面図である。

図1において、10はプラスチックレンズ(光学素子)であり、プラスチックレンズ10は一面側の中央を厚肉になるように湾曲させた光学的鏡面(転写面)11と、その一面に対面する他面側を平面に形成した鏡面12と、鏡面11,12間の側面(非転写面)13と、を有する偏肉形状に作製されており、このプラスチックレンズ10には、図2に示す成形金型30を用いる射出成形法により成形することにより側面13に凹形状または凸形状の不完全転写部21が形成されている。

なお、プラスチックレンズ(本発明に係るプラスチック成形品)10は、射出成形法に限らず、圧縮成形法、ブロー成形法などの多様なプラスチック成形法を用いることができるが、射出成形法では、キャビティ内の溶融樹脂は射出充填直後に内部が溶融状態のまま表層部は固化することから、後述するように、高精度な転写面を形成する状態のまま内部歪みを低減させるように、任意の位置における樹脂と金型のキャビティ壁面との離隔により不完全転写部を容易に作ることができ、また、厚肉、偏肉の成形品を効率よく生産することができる。このことから、本実施形態のように射出成形法を選択するのが好ましい。

成形金型30は、図2に示すように、上下一対の金型により開閉可能なキャビティ31を画成してその内部に溶融樹脂100を射出充填するようになっており、キャビティ31は上下の固定入子32、33の鏡面に形成されている被転写面32a、33aと側壁面34、35とにより画成され、その側壁面34の内方にはプラスチックレンズ10の不完全転写部21に対応する断面形状でキャビティ31内に向かって前進・後退可能に構成された可動入子36が設けられている。

この成形金型30は、自動または手動により開閉および可動入子36の移動を制御して射出成形法によるプラスチックレンズ10の成形方法を行うようになっており、図2(a)に示すように通常の射出成形法と同様に、溶融樹脂100をキャビティ31内に射出充填した後に、キャビティ31内の溶融樹脂100の冷却固化が進んでその樹脂圧力が所定圧力になったときに、図2(b)に示すように、可動入子36をキャビティ31内の樹脂100から離隔する方向に後退させその可動入子36の側壁面と樹脂100との間に空隙Sを設けるように使用することができる。

これによって、成形金型30のキャビティ31内に射出充填された溶融樹脂100は、キャビティ31の壁面に対して樹脂圧力を発生させて鏡面32a、33aと側壁面34、35に密着して冷却固化するが、この後の一定時間経過後に、可動入子36が後退してその側壁面が離隔することにより、対応する部分が樹脂圧力に応じて変形する。このとき、樹脂100は、樹脂圧力が残っていればその離隔部分が局部的圧力開放により可動入子36の側壁面に縁部分が相似する凸形状になり、樹脂圧力が大気圧以下であれば局部的離型収縮により相似する凹形状となって、不完全転写部21を形成されたプラスチックレンズ10となる。

なお、可動入子36の側壁面が離隔した樹脂100の離隔部分は、自由面となって容易に変形することができ、また可動入子36では熱が逃げ難いことから、他のキャビティ31の壁面に接触している部分よりも高温となって優先的に樹脂移動と収縮が生じて凹形状になるため、離隔直後に凸形状となっても最終的にも必ずしも凸形状となるわけではない。特に、そのキャビティ31内への溶融樹脂100の充填圧力は、内部ひずみが光学性能に影響を与えない程度に低圧にする必要があることから、低圧で成形するとその離隔部分に冷却収縮による凹形状、すなわち、ひけが優先的に発生する。

したがって、プラスチックレンズ10は、成形金型30を用いる射出成形法により、可動入子36の側壁面に対応する部分に樹脂圧力に応じて凸形状または凹状になる不完全転写部21を形成するだけで、樹脂内圧や内部ひずみが残存することがなく、要求される形状精度で形成した鏡面11、12を有する光学的精度に優れたものとすることができる。

なお、プラスチックレンズ10を作製する樹脂としては、透明性が要求される場合には、軟化温度がそのガラス転移温度である非晶性樹脂、例えば、ポリメタアクリル樹脂、ポリカーボネート樹脂、脂環式アクリル樹脂、環状ポリオレフィンコポリマー(例えば、日本ゼオン(株) 商品名:ゼオネックス)等を使用することができる。また、光学素子以外の用途としては、軟化温度がその融解温度である結晶性樹脂を使用することも可能である。

本発明によれば、樹脂内圧や内部ひずみが発生しやすい肉薄部分に設ける不完全転写部が、成形時に、金型のキャビティ形状を不完全転写するように樹脂圧力に応じて凹形状または凸形状になることにより、その部分に樹脂内圧や内部ひずみが残存することを防止することができ、また、例えば、厚肉、大口径、異形状などの偏肉成形品であっても、従来法では低滅できなかった薄肉部の樹脂内圧や内部ひずみを小さくすることができる。
