【発明の属する技術分野】
本発明は、片面粘着テープの無芯巻回物とその製造方法及びその製造装置に関する。特に、本発明は、基材の片面に粘着剤層を有する片面粘着テープの無芯巻回物とその製造方法及び製造装置に関する。

【従来の技術】
従来、粘着テープは厚さ0.5mm〜5mmの円筒紙管や円筒プラスティックを芯材として巻回して提供されている。これは粘着テープ巻回物の形状をいつまでも円筒形に保って使い易くする目的と、粘着テープの自動製造設備が機械的強度のある芯を必要としていたことにある。

近年、環境への配慮から、芯材の体積、重量をできるだけ少なくし、ゴミとなる部分を少なくするための発明が各種提案されている。
たとえば、特開2001−122524号公報にはフイルムなどを芯材とした粘着テープ巻回物が記載されているし、特開平9−255926号公報には、筒状のフィルムなどを芯材としたものが記載されている。しかし、これらの巻回物の場合も、粘着テープ本来の機能に含まれず、テープ使用後は不要になって最終的にはゴミになるマイナス資産である芯材を有している。

また、通常の粘着テープ巻回物の製造工程では、複数の芯材のそれぞれに、スリットして形成した複数の粘着テープを同時に巻回する方法が採られているが、この方法では、テープを巻回する前に巻取軸に複数の芯材を装着し、スリットされた粘着テープの流れの位置と各芯材の位置とを正確に一致させるという熟練を要する作業が必要である。この複数芯材の位置合せの際に少しでも位置ずれがある状態で巻回すると、隣接して巻回されている粘着テープが隣の芯材に重なってしまうため作業を中断しなければならない。このような事態を避けるためには、図4に示すようにスリットされた粘着テープを1本置きに2つの巻取軸に振り分けなければならず、装置が複雑化する。

また、スリットされた複数の粘着テープを同じ軸に巻回する場合、テープ厚さの微妙な差により巻回物外径が変化するため、全てのスリットされたテープの張力が一定とはならない。この外径変化は、粘着テープの厚さをできるだけ均一にすることにより減少させることが可能である。しかし、巻回を何度か繰り返していると、微妙な外径変化でもそれが累積され、巻き取りが出来なくなってしまうことが起こる。その解決策としては、巻き芯を巻き取り軸からあるトルクで滑らせる機構を設けることが挙げられるが、この機構は複雑であり、さらに小さな張力で巻回したい場合にはトルクの微調整が極めて難しい。

また、従来の芯材を有する粘着テープを製造する機械は、テープ巻回物の内径が芯材の内径で決まってしまうため、これを変更するには、芯材が紙であれば、紙管製造工程まで遡って紙管製造設備のシャフトを製作し、内径の異なる紙管を製造しなければならず、顧客の様々な巻回物形状の要求に迅速に対応できないという問題がある。

【発明が解決しようとしている課題】
本発明は、紙芯材(紙管)やプラスティック芯材はもちろん、フィルム芯材をも使わない、完全に粘着テープのみからなる巻巣・変形等の生じない粘着テープ無芯巻回物を提供することを目的とするものである。
特に、本発明は、粘着テープ巻回物の内径の変更に簡単に対処することができる粘着テープ無芯巻回物の製造方法と該製造方法を実施するための粘着テープ無芯巻回物の製造装置を提供することを目的とするものである。

【課題を解決するための手段】
上記目的を達成することができる本発明は、以下の各発明を包含する。

(1)基材の片面に粘着剤層を設けた片面粘着テープの無芯巻回物であって、該巻回物の中空部側に位置する片面粘着テープの巻き始め端部から最初の1周以上の部分が粘着剤層を外側として巻回され、次いで片面粘着テープが最初の1周以上の部分の巻回方向と反対方向に折り返され、それによって形成される折り返し端部を起点として片面粘着テープの残部が巻き始めの巻回方向と反対方向に粘着剤層を内側として巻回されていることを特徴とする片面粘着テープ無芯巻回物。

(2)片面粘着テープの前記粘着剤層を外側として巻回されている部分が、巻き始め端部から1周以上、2周以内の巻回部分であることを特徴とする(1)項記載の片面粘着テープ無芯巻回物。

【発明の実施の形態】
広幅の片面粘着シートの巻回物から繰り出され、スリットされた複数の並列する片面粘着テープ群を同一の巻取軸で巻回する場合、テープ厚さの微妙な差等により巻回数を重ねるにしたがって各巻回物間に外径差が生じ、全てのスリットされたテープの張力が一定でなくなり、各巻回物を均等に巻き取りすることができなることがある。本発明は、巻取の初期段階で各巻回物に巻き取られる片面粘着テープの張力が均等となるように調整することにより、前記のような張力の不均一の誤差を次の巻取工程に持ち越すことなくすることにより、巻き取りができなくなるようなことを防ぐものである。
以下、図面を参照して本発明の粘着テープ無芯巻回物とその製造方法及び装置を説明する。

図1に示すように、片面粘着テープ無芯巻回物1は、片面粘着テープの端部3の固定領域を巻取軸(図示せず)面に仮固定した状態で、粘着剤層(8)の反対側の基材(7)側を内向きにして時計回り方向に1周以上となる位置まで巻回し、次いで該位置を折り返し端部2として巻回方向を逆転させ、以後は粘着剤層(8)を内向きに反時計回り方向に巻回して製造されており、最終的に基材(7)面が外側となっている片面粘着テープ無芯巻回物である。この構造の本発明の粘着テープ無芯巻回物は、その内周面5と外周面6ともに基材側であり、粘着性がない。

片面粘着テープ無芯巻回物の巻き始めにおける折り返し端部2の位置は、通常、巻き始めから1周以上の位置である。しかし、2周以上巻回した後の適当な位置とすることも可能である。但し、2周以上巻回して折り返した巻回物は、粘着テープを繰り出して使用した場合の最後の部分となる折り返し端部から巻き始め端部までの粘着テープ部分を効率良く利用することが困難であるばかりでなく、折り返し端部2までの巻回数が多くなると、巻回物の巻き姿が折り返し端部で突出した形状となることが多い。そのことからも、折り返し端部までの粘着テープの巻回長さは1周以上の部分が必要最小限となっているいることが望ましい。
通常、図2(イ)に示されるように巻き始め端部3を少し越えた位置であるか、図2(ロ)に示されるように、巻き始め端部と同じ位置であることが好ましく、特に図2(イ)の位置であると折り返し後の粘着テープの弛みの解消操作を行いやすいことから好ましい。

本発明の片面粘着テープ無芯巻回物は、上記のような折り返し端部で片面粘着テープを折り畳んで重ねた箇所の厚さが、そのまま巻回を重ねて巻回物を形成した場合の巻き姿に大きな影響を与えるほどに厚くなることのない厚さの基材を使用しているものであれば、巻回物製品としてこの折り返し部がほとんど目立たないものとなる。この理由は、巻取軸上の巻回物の巻き姿において、該折り返し端部に僅かな段差が生じているものとなったとしても、巻回物を巻取軸から引き抜いた状態では、該段差は芯材がない中空部(内周側)に現れて、巻回物外周は通常製品と同様に均一な円形外観となることにある。

次に、上記片面粘着テープ無芯巻回物の製造方法について説明する。前述したように、通常の芯材を使用した粘着テープ巻回物の場合は、図4に示すような広幅の粘着シート9を切断刃10でスリットした片面粘着テープ11,11……を1本置きに2つの巻取軸12に振り分けた状態で巻回して製造されているが、本発明の粘着テープ無芯巻回物の場合は、図5及び図6に示されるような装置によって巻き始めから一周以上の巻回後に巻回方向を逆転させる際に粘着テープの弛みを解消してしまうために、図3に示すような広幅の粘着テープ9を切断刃10でスリットした状態で送られてくる並列する複数の粘着テープ11を同一巻取軸に直接巻回して製造することができる。

図5に示すように、本発明の装置は、2本の巻取軸12,13を持ち、図6に示すように、この2本の巻取軸の中心でターレット軸16が回転して2本の巻取軸を一体に公転させる構造である。2本の巻取軸12、13とターレット軸16はそれぞれ独立したモーター17,18及び19で回転される。

まず、第一の巻取軸12に片面粘着テープ11の基材側を当接し、粘着剤層を上向きにした状態でその先端固定領域(図7及び図8における符号20)を巻取軸12上の固定部(図8における符号21)に仮固定し、1周と少し巻いた後、巻取軸12の回転方向を逆転させて巻取軸上に巻き取られている片面粘着テープの折り返し端部(図1及び図2における符号2)を形成する。この時の片面粘着テープ11の巻回量は、片面粘着テープ巻回量検知装置で検知し、予め設定された巻回量に達したら、巻取軸駆動装置を作動させて巻取軸の回転を逆転させる。この巻取軸回転後に全ての片面粘着テープ11に懸かる張力は張力検知装置15で検知され、いずれかの片面粘着テープに生じている弛みは張力の減少値Tとして検知される。張力減少値Tが検知されると、その情報はターレット軸制御装置及び/又はダンサーロール制御装置に送られる。

張力減少値Tがターレット軸制御装置に送られると、ターレット駆動モーター19は巻取軸12(及び13)をターレット軸16の回転によって公転させ、巻取軸から片面粘着シートを引っ張る方向に移動させ、巻取軸12に巻き取られている粘着テープ群の中の弛みが生じていないか、又は弛みの程度が少ない片面粘着テープ群を引っ張って巻取軸から引き剥がし、弛みが最も大きい片面粘着テープの弛みが解消されて全片面粘着テープに懸かる張力が均等となるようにする。

この全片面粘着テープに懸かる張力を均等とする操作は、上述のようにターレット駆動モーター19によって巻取軸を公転させる以外に、張力減少値Tをダンサーロール制御装置に送ることにより図5に示されているダンサーロール14を矢印方向に移動させて片面粘着テープを引っ張ることによって行うこともできる。
全片面粘着テープに懸かる張力が均等となったことを検知すると、巻取軸は、巻き始め時とは反対方向に回転され、片面粘着テープ11の粘着剤層8を内向きとした巻回操作が行われる。

巻取軸12、13は、図8に一例を示すように、リーフタイプのエアシャフトと同様にラグ23とゴムチューブ24を有し、ゴムチューブ24に圧搾空気を圧入することによりラグ23を押し上げて直径方向に拡張(外径が増大)させる機構を有している。また、この機構としては、他に知られているメカニカルタイプの方式を採用してもよい。巻取軸12,13の周面上の一部には摩擦係数が大きなゴム、あるいはせん断方向には強い粘着性を示すが、垂直方向には粘着性を示さない粘着テープ25等が装着されており、その部分に吸引室26、吸引口27を有している固定部21を構成している。

巻取軸12,13とターレット軸16はそれぞれ独立したモーター17,18,19により駆動され、いずれも正転、逆転が自在にできる。ダンサーロール14はエアーシリンダーにより圧縮空気の圧力で駆動され、片面粘着テープの弛みを取る張力は、その空気圧力を電空変換器を経て電気制御することにより変化させて得られる。

本発明の片面粘着テープ無芯巻回物を製造するための巻回操作は、図8に示すように、まず、エアシャフトである巻取軸12を設定された巻回物の内径と同一の径まで拡張(外径が大きい状態)し、巻取軸の固定部21に片面粘着テープ端部の固定領域20をその基材面(非粘着性面)を下にして乗せる。次に巻取軸内部の吸引室26の圧力を下げることにより吸引口27で片面粘着テープ端部の固定領域20を吸引して固定する。さらに必要により、片面粘着テープ端部の固定領域20の上部から圧縮空気を吹き付けて片面粘着テープ端部の固定領域20と固定部21の間に大きな摩擦力を発生させ、片面粘着テープ端部の固定領域20を仮固定することもできる。片面粘着テープ面に吹き付ける圧縮空気は、巻取軸12が回転し始めた後は不要になる。この状態で巻取軸12を回転させることにより、片面粘着テープ端部の固定領域20を巻取軸上に固定したままで、片面粘着テープにある程度の張力を加えながら粘着剤面を外側にして一周以上巻回する。

一回転以上巻き取ったのち、巻取軸の回転を反転させる。この時、巻取軸だけの制御では片面粘着テープ群全体が弛んでしまい全てのテープにシワが入ってしまう。本発明の装置及び方法では、巻取軸12の回転を反転するときにターレット軸16も回転させ(回転方向は正逆どちらでも良い)、片面粘着テープ群全体を引っ張ってこの巻取軸の反転時の弛みを取ってやる制御を行う。このときの片面粘着テープ全体の弛みは片面粘着テープ全体の張力減少値T1として張力検出器15に検出されるので、この値T1を、テープの巻回物からの剥離力Fよりは小さいが、テープが弛まない程度の適当なテープ張力T=T1(T1<F)となるようにターレット回転速度を制御して弛みを取ることができる。テープの反転から1回転以上すると定常巻回操作になるので、ターレット軸16はその位置で固定する。制御の方法は、ターレット軸16を定速度で回転し、逆に巻取軸12の回転数をテープ張力が一定になるように制御しても良い。

上記のように巻取軸の反転時のテープ全体の弛みを巻取軸12のターレット回転(公転)で解消する場合、張力値T1の程度によって回転角度が決まるため、定常巻回操作に入ったとき2本の巻取軸12、13の相対位置は一定に設定できないので、巻取軸12、13の相対位置を定位置として定常巻き取りを行わなくてはならない、という制約がある場合には、巻取軸を反転するときターレットの回転を行わず、このテープ全体の弛みをダンサーロール14で取ることが好ましい。この場合も張力検出器15で検出される張力T=T1を、剥離力Fよりは小さいがテープが弛まない程度(T1<F)となるようにエアシリンダーに供給する空気圧力を制御する。この空気圧制御は電空変換器を介して電気制御して行われる。

所定の長さの巻回が終了したら巻取軸の回転を停止し、片面粘着テープの基材面(非粘着性面)が他方の巻取軸13と接するまでターレット軸18を回転させる。そして、新しい巻取軸13の固定部21と片面粘着テープ端部の固定領域20の基材面(非粘着性面)とが接するように回転軸13を回転させて位置を合わせる。巻取軸の固定部21が片面粘着テープ端部の固定領域20を前記したように仮固定したら、巻回が終了している巻取軸12上の巻回物と巻取軸13上の前記仮固定部との間で片面粘着テープを切断し、引き続き、巻取軸13によって前記巻取軸12の場合と同様の巻回操作が行われて次の巻回物が製造される。

製造された片面粘着テープ巻回物1の巻取軸12からの排出は、次の巻取軸13が反転を終了して定常巻回操作を行っている間に行う。巻取軸12への圧縮空気の供給を停止して外径を収縮させると、巻取軸の固定部21と片面粘着テープ端部の固定領域20における基材面との間には接触圧力が無くなり、摩擦力が消滅する。そうすると、片面粘着テープ無芯巻回物1と巻取軸12との間には隙間ができるので、容易に片面粘着テープ無芯巻回物1を巻取軸12から取り外すことができる。

広幅の片面粘着シートを切断刃でスリットして並列する複数の片面粘着テープ群として、同一巻取軸でこれらを一緒に巻回する場合に、各テープ間に弛みの差が生じた場合には、前述したように、図7に示される手順にしたがって各テープ間の弛みをとる操作が行われる。上述したように、巻取軸を反転したときにできるテープ全体の弛みは張力T=T1(T1<F)で吸収したが、各テープ間の弛みの差を解消する場合は、張力TをT=T2(T2>F)とし剥離力Fよりも大きくすることにより、図7の(イ)に示す特定の片面粘着テープの弛み22を解消することができる。つまり、巻回したテープを少し巻き戻すことになるが、この際の巻き戻し量は、弛んでいない部分の方が弛んだ部分に比べて少し多くなり、その分、巻き始め部分が他の弛んだ片面粘着テープの弛みが解消されるまで少し巻き戻されることとなり、結果的にスリットされた全ての片面粘着テープの弛みがなくなる。そして、弛んでいたテープと弛んでいなかったテープでは、テープ折り返し端部2は図7(ニ)のように巻取軸12の円周上でその位慣がずれることになることは前述したとおりである。

巻取軸12で設定の長さの片面粘着テープを巻回した後、ターレット軸16を回転させ片面粘着テープの基材面を巻取軸13の固定部21へ接触させ、真空吸引し、場合によっては圧縮空気を吹き付けて巻取軸13へ密着させた後、巻取軸12と巻取軸13の間でテープを切断する。このとき巻取軸上には巻芯がないので巻芯とテープの位置を合わせる必要がない。
