【発明の属する技術分野】
本発明は、熱可塑性の材質の被加工レンズを眼鏡枠に合うように研削加工する眼鏡レンズ研削加工装置に関する。

【従来の技術】
眼鏡レンズの研削加工においては、レンズの材質がガラスやプラスチックの時にはその加工面に研削液を供給しつつ、レンズを回転させながら回転砥石に押圧して粗加工及び仕上げ加工を行っている。一方、レンズの材質が熱可塑性であるアクリルレンズでは、その材質の特性から、粗砥石による加工時には研削液を供給して加工を行うが、仕上砥石による加工時には研削液の供給を止め、レンズを回転させながら加工を行った後、再び研削液を供給して加工面を良好にする仕上げ加工を行っている。

【発明が解決しようとする課題】
しかし、上記のようなアクリルレンズの仕上げ加工においては、粗加工時に使用した研削液がレンズ表面に付着したままとなるので、その水分により仕上げ加工時の熱が下げられる。このため、加工面の軟化が十分に行われず、レンズを1回転させただけでは削り残しの部分が多く現れるようになる。すべての部分を削り残しなく加工するためには、被加工レンズを何回も回転させなければならず、結果的に加工時間が長引くという問題があった。

また、アクリルレンズでは最後に研削液を供給して仕上げ加工を行う場合にも僅かに研削が行われるため、そのサイズ管理が適切でないと加工サイズの精度に影響する。

本発明は、加工時間を短縮し、また、加工サイズの精度を向上することができる眼鏡レンズ研削加工装置を提供することを技術課題とする。

【課題を解決するための手段】
上記課題を解決するために、本発明は次のような構成を有することを特徴としている。

(1) 被加工レンズを保持して回転させるレンズ回転手段と、眼鏡枠の枠形状データ及び眼鏡レンズを眼鏡枠に対してレイアウトするレイアウトデータを入力するデータ入力手段と、被加工レンズの各回転角に対して所期する量加工されたか否かを検知する加工終了検知手段とを持ち、熱可塑性のアクリルレンズを眼鏡枠に合うように研削加工する眼鏡レンズ研削装置において、加工条件であるレンズの材質としてアクリルレンズを指定する信号に応答して動作する加工制御手段であって、研削液をアクリルレンズに噴射しながら仕上げ加工代を残して粗加工砥石により粗加工する粗加工制御手段と、粗加工されたアクリルレンズを仕上げ加工砥石(ただし、鏡面加工砥石を含まない)により二段階に分けて仕上げ加工するための制御手段であって、アクリルレンズのある回転角について研削液を被加工レンズに噴射することなく、前記加工終了検知手段により第二段階の仕上げ加工代を残した補正仕上げ加工寸法の加工終了信号を得るまで加工した後、前記レンズ回転手段により所定の回転角だけ被加工レンズを回転させ次の回転角に移行して同様に加工して順次これを繰返すことにより全周を加工して、第一段階の仕上げ加工を行い、続いて同一の仕上げ加工砥石により研削液を被加工レンズに噴射しながら前記レンズ回転手段により被加工レンズを一定の回転速度で回転させて第二段階の仕上げ加工する仕上げ加工制御手段と、を含む加工制御手段を、備えることを特徴とする。

【実施例】
以下、本発明の一実施例を図面に基づいて説明する。

[装置全体の構成]
図1において、1はメインベ−ス、2はメインベ−ス1に固定されたサブベ−スである。100はレンズチャック上部、150はレンズチャック下部であり、加工時にはそれぞれのチャック軸で被加工レンズを挟持する。また、レンズチャック上部100の下方のサブベ−ス2の奥側には、レンズ厚測定部400が収納されている。

300R,300Lはそれぞれの回転シャフトにレンズ研削用の砥石を持つレンズ研削部である。各レンズ研削部300R,300Lは、後述する移動機構によりそれぞれサブベ−ス2に対して上下方向、左右方向に移動可能に保持されている。レンズ研削部300Rの回転シャフトには、図2に示すように、粗砥石30、ヤゲン溝を持つ仕上砥石31が取り付けられており、さらに仕上砥石31の上端面には円錐面を持つ前面用の面取砥石32が、粗砥石30の下端面には後面用の面取砥石33が同軸に取り付けられている。レンズ研削部300Lの回転シャフトには、粗砥石30、ヤゲン溝を持つ鏡面仕上砥石34、円錐面を持つ前面鏡面用の面取砥石35及び後面鏡面用の面取砥石36が同軸に取り付けられている。実施例ではこれらの粗砥石としてプラスチック、ポリカーボネイト及びアクリルのレンズ材質を加工できる研削面を持つ砥石を使用している。また、これらの砥石群は、その直径が60mm程の比較的小さなものを使用し、加工精度を向上するとともに砥石の耐久性も確保するようにしている。

<レンズチャック部>
図3はレンズチャック上部100及びレンズチャック下部150を説明するための図である。サブベ−ス2に固定された固定ブロック101の上部には、取付け板102によりDCモ−タ103が取り付けられている。DCモ−タ103の回転は、プ−リ104、タイミングベルト108、プ−リ107を介して送りネジ105に伝達され、送りネジ105が回転することにより固定ブロック101に固定されたガイドレ−ル109にガイドされてチャック軸ホルダ120が上下動する。チャック軸ホルダ120の上部にはパルスモ−タ130が固定されており、その回転はギヤ131、中継ギヤ132、ギヤ133へと伝達されてチャック軸121が回転するようになっている。135はフォトセンサ、136はチャック軸121に取り付けられた遮光板であり、フォトセンサ135はチャック軸121の回転基準位置を検出する。

下側のチャック軸152はメインベ−ス1に固定されたホルダ151に回転可能に保持され、パルスモ−タ156の回転が伝達されて回転される。157はフォトセンサ、158はギヤ155に取り付けられた遮光板であり、フォトセンサ157は下チャック軸151の回転基準位置を検出する。

<レンズ研削部の移動機構>
図4はレンズ研削部300Rの移動機構を説明する図である。201は上下スライドベ−ス201であり、サブベ−ス2の前面に固着された2つのガイドレ−ル202に沿って上下に摺動可能である。サブベ−ス2の側面には、コの字型のスクリュ−ホルダ203が固着され、スクリュ−ホルダ203の上端にはパルスモ−タ204Rが固定されている。パルスモ−タ204Rの回転軸にはボ−ルネジ205がカップリングされており、ボ−ルネジ205が回転することにより、ナットブロック206に固定された上下スライドベ−ス201がガイドレ−ル202にガイドされて上下動する。サブベ−ス2と上下スライドベ−ス201との間にはバネ207が掛け渡されており、バネ207は上下スライドベ−ス201を上方へ付勢し、上下スライドベ−ス201の下方への荷重をキャンセルして上下の移動を容易にしている。208Rはフォトセンサ、209はナットブロック209に固定された遮光板であり、フォトセンサ208Rは遮光板209の位置を検出して上下スライドベ−ス201の上下移動の基準位置を決定する。

210はレンズ研削部300Rが固定される左右スライドベ−スであり、上下スライドベ−ス201の固着された2つのガイドレ−ル211に沿って左右に摺動可能である。上下スライドベ−ス201の下端部にはコの字型のスクリュ−ホルダ212が固着され、スクリュ−ホルダ212の側部にはパルスモ−タ214Rが固定されており、その回転軸にはボ−ルネジ213がカップリングされている。ボ−ルネジ213にはナットブロック215が螺合しており、ナットブロック215は、図5に示すように、左右スライドベ−ス210の下部から伸びる突出部210aとバネ220により連結されている(なお、図5に示す機構は、図4におけるナットブロック215の背後に収納されている)。バネ220は左右スライドベ−ス210をレンズチャック側に付勢している。パルスモ−タ214Rの回転によりボ−ルネジ213が回転されてナットブロック215が図5上の左側に移動すると、バネ220に引っ張られる左右スライドベ−ス210も左側に移動する。被加工レンズの加工時にバネ220の付勢力よりも強い研削圧がかかると、ナットブロック215が左側に移動しても左右スライドベ−ス210は移動せず、被加工レンズへのの研削圧が調整される。ナットブロック215が図上の右側に移動すると、ナットブロック215に突出部210aが押され、左右スライドベ−ス210も右側に移動する。突出部210aにはフォトセンサ221Rが取り付けられており、フォトセンサ221Rはナットブロック215に固定された遮光板222を検知すことにより、加工終了を検知する。

図6はレンズ研削部300Rの構成を示す側面断面図である。左右スライドベ−ス210にはシャフト支基301が固定されており、シャフト支基301の前部には、粗砥石30等の砥石群を下方部に取付けた上下に伸びる回転シャフト304を回転可能に保持するハウジング305が固定されている。シャフト支基301の上部には、取付け板311を介してサ−ボモ−タ310Rが固定されており、サ−ボモ−タ310Rの回転はプ−リ312、ベルト313、プ−リ306を介して回転シャフト304に伝達されて砥石群が回転する。

<レンズ厚測定部>
図7はレンズ厚測定部400を説明する図である。レンズ厚測定部400は、2つのフィ−ラ523、524を持つ測定ア−ム527、測定ア−ム527を回転するDCモ−タ(図示せず)等の回転機構、測定ア−ム527の回転を検出してDCモ−タの回転を制御するセンサ−板510とホトスイッチ504,505、測定ア−ム527の回転量を検出してレンズ前面及び後面の形状を得るためのポテンショメ−タ506等からなる検出機構等から構成される。このレンズ厚測定部400の構成は本願発明と同一出願人による特開平3−20603号等と基本的に同様であるので、詳細はこれを参照されたい。なお、図7に示したレンズ厚測定部400は、特開平3−20603号と異なり、前後移動手段630により装置に対して前後方向(矢印方向)に移動され、その移動量はコバ加工デ−タに基づいて制御される。また、測定ア−ム527は下方の初期位置から回転上昇し、レンズ前面屈折面及びレンズ後面屈折面それぞれに対してフィ−ラ523、524を当接してレンズ厚を測定するので、測定ア−ム527の下方への荷重をキャンセルするコイルバネ等をその回転軸に取り付けることが好ましい。

レンズ厚(コバ厚)の測定は、前後移動手段630によりレンズ厚測定部400を前後させ、測定ア−ム527を回転上昇させてフィ−ラ523をレンズ前面屈折面に当接させながらレンズを回転させることにより、レンズ前面屈折面の形状を得た後、次にフィ−ラ524をレンズ後面屈折面に当接させてその形状を得る。

<制御部>
図8は装置の制御系を示す概略ブロック図である。600は装置全体の制御を行う制御部であり、表示部10、入力部11、マイクロスイッチ110、各フォトセンサが接続されている。また、ドライバ620〜628を介して移動用、回転用の各モ−タが接続されている。レンズ研削部300R用のサ−ボモ−タ310R及びレンズ研削部300L用のサ−ボモ−タ310Lに接続されたドライバ622、625は、加工時のサ−ボモ−タ310R,310Lの回転トルク量をそれぞれ検出して制御部600にフィ−ドバックする。制御部600はこの情報をレンズ研削部300R,300Lの移動制御や、レンズ回転の制御に利用する。640はノズル170から研削液を給水するための給水ポンプであり、641はそのドライバである。

601はデ−タの送受信に使用されるインタ−フェイス回路であり、レンズ枠形状測定装置650(特開平4−93164号等参照)やレンズ加工情報を管理するコンピュ−タ651、バ−コ−ドスキャナ652等を接続することができる。602は装置を動作するためのプログラムが記憶された主プログラムメモリ、603は入力されるデ−タやレンズ厚測定デ−タ等を記憶するデ−タメモリである。

以上のような構成を持つ装置において、その動作を説明する。ここではアクリルレンズを加工する場合を説明する。加工者はレンズ枠形状測定装置650により測定した枠データをインタ−フェイス回路601を介して装置本体側に入力する。入力されたデータはデ−タメモリ603に転送記憶される。表示部10には枠データに基づく玉型形状が表示されるので、加工者は装用者のPD値、FPD値、光学中心の高さ等のレイアウトデータ、加工するレンズの材質(ここではアクリルを指定する)、フレームの材質等の加工条件を入力部11のスイッチにより入力する。加工条件の入力後、所定の処理が施された被加工レンズをチャック軸121、152によりチャッキングし、スタートスイッチを押して装置を動作させる。

制御部600はスタ−ト信号の入力によりレンズ厚測定部400、前後移動手段630を作動させ、枠データ及びレイアウトデータに基づくコバ位置情報を得る。その後、得られたコバ位置情報に基づき所定のプログラムに従ってレンズに施すヤゲン軌跡データ(rsδn,rsθn,Zn)(n=1,2,3,……N)を得る。ヤゲン軌跡デ−タの算出については、前面カ−ブ及び後面カ−ブからカ−ブ値を求める方法、コバ厚を分割する方法やこれらを組み合わせる方法等が提案されている。例えば、本願発明と同一出願人による特開平5−212661号等に詳細に記載されているので、これを参照されたい。ヤゲン軌跡デ−タが得られたら、レンズ加工のためのレンズ回転軸と砥石回転軸との間の軸間距離データに変換した加工データ(Li,ξi,Zi)(i=1,2,3,……N)を求め、加工デ−タはデ−タメモリ603に記憶される。

次に、制御部600は加工デ−タに基づいて粗加工を行う。制御部600は、給水ポンプ640を駆動して給水ノズル170から研削液を噴射させるとともに、サ−ボモ−タ310R,310Lを駆動してレンズ研削部300R,300Lの両砥石群を回転させる。また、制御部600は左右のパルスモ−タ204R,204Lを駆動して両側の上下スライドベ−ス210を下降移動し、左右の粗砥石30が共に被加工レンズの高さ位置に来るようにする。その後、パルスモ−タ214R,214Lを回転してレンズ研削部300R、300Lをそれぞれ被加工レンズ側にスライド移動させるとともに、上下のパルスモ−タ130、156を同期して回転させてチャック軸121、152にチャッキングされた被加工レンズを回転する。左右の粗砥石30は回転しながら被加工レンズ側へ移動することにより、レンズを2方向から徐々に研削する。粗砥石30のレンズ側への移動量は、加工データに基づいて左右それぞれ独立して制御される。この加工時には、研削液の給水により加工面の研削粉が排除される。

粗加工が終了すると、仕上砥石31による仕上げ加工に移る。アクリルレンズの仕上げ加工は、研削液の供給を止めて加工を行う第1仕上げ加工段階と、その後研削液を供給しながら加工を行うことにより加工面を滑らかにする第2仕上げ加工段階とに別れる。

第1仕上げ段階の加工では、制御部600はヤゲン加工データをデ−タメモリ603から読取り、第2仕上げ段階での加工代α(例えばレンズの径方向に0.2mm)を残すものとして、前述のヤゲン軌跡データ(rsδn,rsθn,Zn)に加工代αを加えてサイズ補正後の仕上げ加工データ(L´i,ξi,Zi)(i=1,2,3,……N)を求める(この計算は、前述のヤゲン計算の後に行う)。ここで、L´iは被加工レンズの回転角ξiでのレンズ回転軸であるチャック軸121(152)と仕上砥石31の回転シャフト304との軸間距離であり、Ziはチャック軸方向のヤゲン位置である。なお、実施例での加工代αの量は、第2仕上げ段階の加工でレンズを1回転したときに見込まれる研削量により決定している。

制御部600はサイズ補正後の仕上げ加工データに基づき、仕上砥石31のヤゲン溝がレンズに施すヤゲンの高さ位置になるように移動させた後、モータ214Rを駆動制御して仕上砥石31をレンズ方向に移動させて加工を行う。このとき、被加工レンズは初期回転角(ξ1 )に位置させ、その回転を停止したまま加工を行う。

回転する仕上砥石31を移動すことにより、被加工レンズは徐々に研削される。この加工中、制御部600はドライバ622を介して得られるモ−タ310Rの回転トルク量(モ−タ負荷電流)を監視する。モ−タ310Rに所定のトルクがかかるようになると、仕上砥石31のレンズ側への移動を停止する(あるいは少し戻す)。モ−タ310Rの回転トルク量が所定のトルクアップ許可レベルになれば、レンズ側への移動を許可する。そして、被加工レンズの回転角ξ1 に対応した加工点の加工終了がフォトセンサ221Rにより検知されるまで、被加工レンズの回転を停止したまま研削を行う。これにより、粗加工時に使用した研削液がレンズ表面に付着していても、回転する仕上砥石31と被加工レンズとの圧接によって発生する熱により付着した研削液の水分が蒸発し、仕上砥石31は加工熱を十分にしてアクリルレンズを軟化させて加工を行うことができる。なお、実施例の装置のように、被加工レンズの後面を上にしてチャックする構成では、レンズ後面の窪んだ部分に粗加工で供給した研削液が溜まりやすいが、加工終了が得られるまでレンズ回転を行わないことにより、加工面の水分を容易に取り除いて加工できる。

回転角ξ1 での加工点の加工終了が得られると、制御部600はモータ130、156を駆動して被加工レンズを回転角ξ2 まで回転させるとともに、軸間距離L´iをL´2 まで、ヤゲン位置ZiをZ2 まで移動させる。この回転角ξ2 においても、フォトセンサ221Rにより加工終了が検知されるまで、被加工レンズの回転を停止したまま研削を行う。以上の加工動作を連続して(L´i,ξi,Zi)(i=1,2,3,……N)に基づき、全周のわたって行う。これにより、被加工レンズの全周の加工点は1回転でサイズ補正後の仕上げ加工データの形状に加工される。

続いて第2仕上げ段階の加工に移る。制御部600は給水ポンプ640を駆動して給水ノズル170から研削液を供給する。第2仕上げ段階の仕上げ加工では、被加工レンズを所定の回転速度で回転させながら、初めに算出した仕上げ加工データ(Li,ξi,Zi)に基づき仕上砥石31を移動して加工を行い、被加工レンズを1回転して終了する。アクリルレンズの仕上げ加工では、研削液を給水しながら加工すると加工面の熱が下げられるので、艶を持つ良好な加工面になる。また、第1仕上げ段階と異なり、被加工レンズを連続して回転させながら加工を行うことにより、滑らかな加工面を得ることができる。また、前述のように加工代αを見込むことにより、1回のレンズ回転でほぼ仕上げ加工データ通りの加工サイズを得ることができる。なお、加工サイズの精度をさらに必要とするときには、レンズの回転数を多くしても良い。この場合には、すでに加工終了が得られた部分は被加工レンズの回転速度を速めるようにすると、高精度を確保しつつ加工時間も短縮できる。

以上ような加工方法は、アクリル材質のレンズに限らず、ポリカーボネイトや他の材質のレンズにも応用できるこというまでもない。

以上説明したように、本発明によれば、加工時間を短縮し、また、仕上がりサイズのバラつきを抑え、良好な加工が行える。
