本発明は、二次元方向に広がる加熱面を持つ加熱器機の熱源などに用いられる、面状ヒータに関するものである。

【従来の技術】
面状ヒータは、屈曲して隣接する部分と間隔を隔てて面状に延びるヒータ線を2枚の絶縁シートでサンドイッチしてシート状に一体化したものである。そしてヒータ線の両端部に所定電圧を作用させることによりヒータ線に電流が流れ、ヒータ線の電気抵抗発熱によりヒータ線が加熱され、この熱が面状ヒータに伝熱されて面状ヒータ全体が発熱するものである。

かかる面状ヒータは、所定面積を発熱させる必要のある部分に配置あるいは埋設されて用いられる。

所定平面を均一に加熱するためにはヒータ線を屈曲させて単位面積当たりのヒータ線の線分の割合を一定にする必要がある。また、当然にヒータ線はその部分部分が互いに重なったり接触しないように、隣接するヒータ線の線分所定間隙を隔てる必要がある。接触したりすると接触部分でショートし、ヒータ線全体に電流が流れず、均一な加熱ができなくなる。

このように二次元的に複雑に屈曲するヒータ線を示す一例として特許文献1があるが、このヒータ線は縺れやすく取り扱いが不便である。このために2枚の絶縁シート間に正しくヒータ線をサンドイッチするのが困難である。

【発明が解決しようとする課題】
本発明は、上記の問題点に鑑み、2枚の絶縁シートに正しくヒータ線をサンドイッチし、電気ショート等の不都合の生じない面状ヒータを提供することを目的とする。

本発明の面状ヒータは、屈曲して隣接する部分と間隔を隔てて面状に延びるヒータ線と、該ヒータ線をサンドイッチする一対2枚の絶縁シートと、を有する面状ヒータであって、
前記ヒータ線はその側部から突出する複数の係合凸部を有し、前記一方の絶縁シートは該係合凸部に対応する位置に複数の係合孔を有し、該係合凸部が該係合孔に挿着されて該ヒータ線と一方の該絶縁シートとが予め複数の部分で固定され、その後該ヒータ線が前記一対の絶縁シートでサンドイッチ状に挟み込まれてシート状に一体化されていることを特徴とする。

【発明の実施の形態】
本発明の面状ヒータは、ヒータ線と絶縁シートとで構成されている。

ヒータ線は通電により発熱する電気抵抗体で耐熱性の有る金属などで構成される。ヒータ線は線材を屈曲して形成しても、シート材を所定幅の屈曲したパターンに打ち抜いたり、エッチングして形成してもよい。本発明の面状ヒータでは従来のヒータ線をそのままあるいは従来のヒータ線を僅かに変形させて使用できる。

絶縁シートも従来と同じく電気絶縁性を持ち耐熱性の有るシートが使用できる。剛性の高いものでも屈曲性のあるものでも良い。

本発明の面状ヒータでは、ヒータ線と一方の絶縁シートとが予め複数の部分で固定され、ヒータ線は固定によりその形状が部分的に固定され、ヒータ線の変形が抑制されている。

固定は複数の部分でヒータ線と絶縁シートとが一体的とされ、その部分での分離、移動が不能とされている。固定の方法は特に制限されないが、機械的に固定する方法、接着剤で固定する方法などを採用できる。

本発明の面状ヒータでは、ヒータ線と一方の絶縁シートとが予め複数の部分で固定されているため、ヒータ線は変形等が抑制され、ヒータ線の形状が所定形状を保った状態で2枚の絶縁シートにサンドイッチされる。このため、サンドイッチされた状態でヒータ線は所定形状の状態で絶縁シート間に固定されることになる。

【実施例】
本発明の面状ヒータの一実施例を図1〜5に示す。図1および5は、本実施例の面状ヒータの平面図で、図1においては、ヒータ線を覆う一方の絶縁シートは、その一部のみを示す。また、図5は、図1の面状ヒータを裏側から平面視した図である。図3及び図4は、図1の一部を拡大した図である。また、図2はヒータ線のみの平面図である。

本願発明の面状ヒータは、屈曲して隣接する部分と間隔を隔てて面状に延びるヒータ線1と、ヒータ線1をサンドイッチする一対2枚の絶縁シート21、22と、リード線3とからなる。

絶縁シート21、22は、一対2枚となっており共に同一形状である。なお、図1において、絶縁シート22は一部のみを示している。絶縁シート21、22は所定の厚さのマイカシートからなり、115mm×135mmの長方形で、リード線3が延出する辺部に凹状部分を有する。また、絶縁シート21、22は、それぞれ、長方形の四隅と中央付近に計8個の円形の穴を有し、これら円形の穴は、ヒータ線1を避けて形成されているため、絶縁シート21と22とでヒータ線を挟み込んだ際には、面状ヒータを厚さ方向に貫通する貫通穴4となっている。これらの貫通穴4は、面状ヒータを被加熱体へ取り付けるための螺子穴である。

なお、本実施例において、絶縁シートにはマイカシートを用いたが、マイカシートの他にも電気絶縁性を持ち耐熱性の有るシートであれば、ポリイミドフィルム、シリコンラバーシート等の従来用いられているシートでよい。また、その厚さや形状は、ヒータ線の配列や面状ヒータの消費電力や用途に応じて適宜選択すればよい。

ヒータ線1は、ニッケル−クロム合金からなる厚さ80μmの帯状の金属箔であって、その幅は2mmで一定である。ヒータ線1は、図1および2に示すパターンに配列されており、側部には5か所の係合凸部16をもつ。ヒータ線1の両端部には、それぞれリード線3が結線されている。

ヒータ線1は、一対2枚の絶縁シート21、22で挟み込む前に、一方の絶縁シート21に係合凸部16を用いて予め固定する。ヒータ線1の側部に形成された係合凸部16は、図3(絶縁シート22は図示せず)に示す絶縁シート21に形成された係合孔26に挿着され、図4(図3のIにおける断面図)に示すように係合孔26に挿着された係合凸部16を折り返すことにより固定する。以上のように、図1の斜線部(5か所)において仮止めをする。なお、図1の斜線部は平面視した場合の場所のみを示すものである。

なお、本実施例において、ヒータ線にはニッケル−クロム合金を用いたが、この他にも、従来用いられるような鉄−クロム合金、ニッケル鉄合金、SUS、アルミ、白金、鉄、ニッケル等の合金や純金属などからなる発熱材料でよい。その厚さや形状は、面状ヒータの形状や消費電力、発熱分布に依存するため特に限定する事項ではなく、実施の際に適宜選択すればよい。また、実施例に用いたヒータ線1に形成される係合凸部16は帯状の四角形であるが、四角形の他に先端が尖った三角形や先端が滑らかな半円形など、また線状、針状など、係合孔に挿着することが可能であればいずれの形状でも良い。なお、係合孔の形状も、特に限定はない。

本実施例では、ヒータ線1が複数の係合凸部16により、機械的に絶縁シート21に固定する例を示した。なお、参考例ではあるが、係合凸部16が形成されていないヒータ線を耐熱性の接着剤などにより部分的に固定しても良い。

本実施例では、係合凸部16を被覆するために絶縁被覆シート23を面状シートの全面を被覆したが、係合凸部の周辺のみを被覆してもよい。また、係合凸部が面状ヒータの表面に露出していない場合でも、より絶縁性をもたせたい場合は、絶縁シート21、22の表面に、これらのシートと同一形状(ただし、係合孔26をもたない)の絶縁被覆シートを複数枚被覆し一体化することも可能である。

なお、絶縁シート同士の接着方法は、例えば、シリコン系の接着剤等の耐熱性の接着剤をシート全面に塗布して貼り合わせるなど、絶縁シートの素材などに合わせて適宜選択すべきものである。

【発明の効果】
本発明の面状ヒータは、面状に延びるヒータ線と、ヒータ線をサンドイッチする一対2枚の絶縁シートとを有する面状ヒータであって、ヒータ線と一方の絶縁シートとが予め複数の部分で固定されていることにより、製造する際にヒータ線が折れたり重なったりするのを防止できる。その結果、生産時に発生する欠陥品を減少でき、生産性の上で信頼性が向上し利益が大きい。
