【発明の属する技術分野】
本発明は、塩素化メチルアルキル化合物の製造方法に関する。これらの化合物はオキセタン化合物等の製造原料として重要である。

【従来の技術】
オキセタン化合物は、エポキシ樹脂で知られるオキシランより1つ炭素数が多い4員環エーテル構造を有する化合物である。
【0003】
光カチオン硬化型樹脂としては、エポキシ樹脂、及びビニルエーテル系樹脂がある。これらの中でもエポキシ樹脂は耐薬品性、接着性等に優れていることから従来広い分野で使用されている。しかし、エポキシ樹脂は重合反応性が低く、堅くて脆い物性の被膜しか得られないこと、更に耐衝撃性、加工性等にも問題があることから、より良い物性を持つ材料の開発が望まれている。

オキセタン化合物のカチオン重合により得られる樹脂は、エポキシ樹脂よりも高分子量で、その物性はエポキシ樹脂と比較し、伸びや靱性が高く、特に熱や塩基に対し高い安定性を示すものである。また、オキセタン化合物は、毒性も少ない等の特徴を有することから、今後期待されるものである。

オキセタン樹脂等の原料であるオキセタン化合物を得る方法としては、従来種々のものが提案されている。これらの中で、メチロールアルキルの塩素化体から合成する方法がある。

例えば、このメチロールアルキルの塩素化体の一種である1,1−ビス(クロロメチル)−1−ヒドロキシメチルプロパン(BCP)の製造方法としては、工業化学雑誌、第67巻、第485頁に記載された方法が知られている。

この方法は、トリクロロベンゼンを溶媒とし、180〜200℃で、トリメチロールプロパン(TMP)と、前記TMPと等モル以上の酢酸との混合物に塩化水素ガスを供給し、生成する水を留去させながら反応させてBCPの酢酸エステルを得た後、これに過剰のメタノールを加え、加熱しながら少量の塩化水素ガスを供給し、これにより生成する酢酸メチル及び過剰なメタノールの共沸混合物を留去させながら、前記BCPの酢酸エステルのエステル交換を行ってBCPを製造するものである。

しかしながら、上記方法による場合は、中間体であるBCPの酢酸エステルとメタノールとのエステル交換を行う工程を要し、更に利用価値の少ない酢酸メチルとメタノールとが副生する問題があり、工業的には経済性において満足できるものではない。

上記問題を解決する製造方法として、特許第3228156号には、TMPと塩化水素ガスとを反応させてBCP又はMCPを製造する方法において、TMP1.0モル当り、炭素数が2〜5個の低級脂肪族カルボン酸を0.01〜0.2モル存在させる方法が記載されている。この方法によれば、収率良く目的化合物が得られることも記載されている。

また、特許第3228170号には、1,1−ビス(クロロメチル)−1−ヒドロキシメチルアルカン又は1−クロロメチル−1,1−ビス(ヒドロキシメチル)アルカンを製造する方法が記載されている。

更に、特開2002−20333号には、RmC(CH2OH)nで示される化合物(ただし、Rは1価の有機基、mは0,1,2を示し、nは4,3,2を示す。但し、m+n=4)に、炭素数が2〜8個の低級脂肪族カルボン酸及び金属塩化物の存在下に塩化水素ガスを反応させる、水酸基の塩素化方法が記載されている。この方法によれば、より低い反応温度でオキシメチル基の水酸基を塩素化できると記載されている。

しかし、これらの改良された反応方法によっても、まだ反応時間及び目的化合物の選択率及び転化率に関しては問題があり、更なる改良が求められている。特に、トリメチロールアルキルの塩素化の場合、モノクロロメチル化合物となる反応(モノクロロメチル化反応)は比較的短時間で迅速に進行するが、続いて起きるビスクロロメチル化合物となる反応(ビスクロロメチル化反応)の反応速度は小さく、ビスクロロメチル化合物の製造に長時間を要すると共に、過剰な塩化水素ガスを必要とするなどの問題がある。

【発明が解決しようとする課題】
本発明者らは、上記問題を解決するために種々検討した結果、反応器を複数個連結するとモノクロロメチル化反応に引続き起きるビスクロロメチル化反応が円滑に進むこと、更に塩化水素を複数連結した反応器の下流側から上流側に向って順次供給する場合は特にビスクロロメチル化反応が円滑に進行し、且つ塩化水素等の原料の転化率も高くなることを知得し、本発明を完成するに至ったものである。従って、本発明の目的とするところは、上記問題を解決する塩素化メチルアルキル化合物の製造方法を提供することにある。

上記目的を達成する本発明は、以下に記載するものである。

ここで、Rは独立して水素原子、又は置換基を有しても良い炭素数1〜8のアルキル基を示す。炭素数は2〜4が特に工業的需要の点で重要である。前記アルキル基Rは、直鎖状でも、分岐鎖状でも良く、更にアルキル基の水素原子が各種置換基により置換されていても良い。置換基としては、フッ素原子、塩素原子、アルコキシ基、アリール基等を例示できる。

酢酸等の低級カルボン酸を触媒として、TMPを塩化水素で塩素化すると、下記式(3)で示される様に、反応する塩化水素(HCl)と等モルの水が生成し、TMPのモノクロロメチル体(MCP)、ビスクロロメチル体(BCP)、モノクロロメチル体の酢酸エステル(MCPE)、ビスクロロメチル体の酢酸エステル(BCPE)等が生成する。

この塩素化反応においては、先ずMPCが生成し、次いでBCPと逐次的に塩素化反応が進行し、同時にこれらのエステル体も生成する(以下、MPCとMPCEとをMPC類と、BCPとBCPEとをBCP類と称する)。しかし、MCP類からBCP類への反応速度がTMPからMCP類への反応速度に比べて小さいことから、BCP類を製造するには、従来長時間を要している。

本発明においては、反応器を複数直列に連結した反応装置を用いることにより、生産効率を高く保ちながらTMP及びHClの転化率を高め、しかも滞留時間を制御することによりMPC類とBCP類との製造比率を任意に制御できるものである。また、排出される塩化水素ガスなどの処理も、HCl転化率が高いことから軽減され、工業的に有利である。

以下、図1を参照しながら、本発明につき詳細に説明する。

図1は、本発明において使用する複数の反応器を直列に連結した反応装置の一例を示すもので、この例は、2個の反応器、即ち第1反応器102、及び第2反応器104を用いる場合である。

これら第1反応器102、及び第2反応器104は密閉型の反応器で、攪拌装置106、108、不図示の温度調節手段等を備えた公知のものである。

上流側の第1反応器102と、下流側の第2反応器104とは、第1反応器102の底部に一端を連結されると共に他端を第2反応器104の上部から第2反応器104内に挿入した第1連結パイプ110により連結されている。

以下、上記反応装置を用いて、メチロールアルキルを塩素化する場合につき説明する。

先ず、メチロールアルキル、溶媒、反応触媒等の混合物原料は、原料供給管128を通して第1反応器102内に供給され、ここで後述する塩化水素ガスと接触させられると共に、攪拌装置106により攪拌され、メチロールアルキルの塩素化反応が行われる。

溶媒としては、本反応に不活性な溶媒であれば、特に制限はない。本反応は反応系内の水を除去することにより円滑に進行するものであるので、溶媒としては水と共沸する溶媒が好ましい。このような共沸溶媒としては、ヘキサン、シクロヘキサン、ヘプタン、オクタン等の脂肪族炭化水素系溶媒、ベンゼン、トルエン、キシレン、エチルベンゼン、クロロベンゼン等の芳香族系溶媒、1,2−ジクロロエタン、テトラクロロエチレン等が例示される。なお、アルコール及びエステル類は反応を阻害する場合がある。

溶媒の配合量は、第1反応器102内の原料及び反応生成物の合計量1質量部に対し、0.1〜100質量部が好ましく、0.25〜40質量部がより好ましい。100質量部を超える場合は、単位容積当りの収量の低下、及び反応溶媒の回収に必要なエネルギーの増大などの面で経済的とは言えなくなる。0.1質量部未満の場合は溶媒の奏する作用を期待できない。

反応温度は、原料のメチロールアルキルにより異なるが、一般に50〜250℃が好ましく、140〜200℃がより好ましい。この第1反応器102内で起きる反応は、主としてモノクロロメチル体の生成反応である。反応温度が50℃未満の場合は、反応時間が長くなる。また、250℃を超える場合は、副生成物が増加する場合がある。

混合物原料には、各種の反応触媒が加えられることが好ましい。反応触媒としては、炭素数が2〜5個の低級脂肪族カルボン酸が好ましい。具体的には、酢酸、プロピオン酸、酪酸、イソ酪酸、吉草酸、イソ吉草酸等が例示される。これらの内、酢酸、プロピオン酸が入手のしやすさ、取扱いの容易さから望ましい。低級脂肪族カルボン酸の配合量は、メチロールアルキル1モルに対し、0.01〜0.2モルが好ましい。0.01モル未満の場合は、触媒機能が発現し難い。また、0.2モルを超える場合は、反応速度が配合量に比例して増加せず、むしろエステルの副生量が増加する。

更に、反応触媒として金属塩化物が配合されても良い。金属塩化物としては、塩化亜鉛、塩化第1鉄、塩化第2鉄、塩化カルシウム、塩化銅、塩化ニッケル等が挙げられる。これらの金属塩化物のうち、塩化亜鉛、塩化第1鉄、塩化第2鉄、塩化カルシウムが触媒作用が高く、好ましいものである。

金属塩化物の配合量は、メチロールアルキル1モル当り0.001〜0.5モルが好ましい。金属塩化物の配合量が0.001モル未満の場合は、十分な反応促進作用が得られない。また、0.5モルを超える場合は、配合量に応じた反応の促進作用の増加が認められない。むしろ、副生成物の増加が著しくなる。

上記のようにして第1反応器102内で塩素化して得た反応混合物を、次いで第1連結パイプ110を通して第2反応器104内に送る。

第2反応器104内においては、第1塩化水素供給管118を通して、第2反応器104内の反応混合物中に塩化水素が供給される。これにより、第1反応器102から送られるモノクロロメチル体を主として含む反応混合物中のモノクロロメチル体が、ビスクロロメチル体にされる。

なお、第2反応器104における反応条件は、前記第1反応器102における場合とほぼ同様である。

第2反応器104内に供給された塩化水素は、主としてモノクロロメチル体と反応してビスクロロメチル体が生成されると共に、水が副生される。副生された水は、前記共沸溶媒と共に第2塩化水素供給管120を通ってコンデンサー122に送られ、ここで凝縮された後、分水槽124に送られて、共沸溶媒と塩酸とに分離される。 分離された共沸溶媒は第2塩化水素ガス供給管120を通って第2反応器104内に返送される。また、塩酸は回収される。

コンデンサー122を通過した塩化水素は更に第2塩化水素供給管120を通って前述のように第1反応器102内の反応混合物中に供給される。これにより、前述の様に、反応混合物中に主としてメチロールアルキルのモノクロロメチル体が生成される。

モノクロロメチル体の生成反応により副生する水は、排出管126を通り前記第2反応器104における場合と同様にして、コンデンサー130及び分水槽132により分離され、塩酸として回収される。共沸溶媒は第1反応器102内に導管126を通って返送される。

前記第2反応器104内において生成した主としてビスクロロメチル体を主成分とする反応混合物は、第2連結管112を通って精留塔114の原料供給部116に送られ、ここで精留され、塔頂134からビスクロロメチル体及び溶剤が、塔底136からモノクロロメチル体が取出される。

上記例においては、第1反応器102と第2反応器104とを直列に連結して反応混合物を、上流側の第1反応器102側から下流側の第2反応器104側に供給すると共に、塩化水素を下流側の第2反応器104側から上流側の第1反応器102側に供給するようにしたが、これに限られず、3個以上の反応器を直列に連結し、反応液を上流側の反応器から下流側の反応器に順次供給すると共に、塩化水素を下流側の反応器から順次上流側の反応器に供給するようにしても良い。

定常状態に至るまでに第2連結管112より取出した反応混合物は、原料として再利用することが可能である。また、未反応の塩化水素ガスは、水に吸収させて塩酸とした後、蒸留などの手段により塩化水素ガスを回収し再利用することもできる。また、反応で生成した塩酸からも同様に塩化水素ガスを回収再利用することができる。

更に、第2反応器104の反応混合物を精留塔で精製したが、これに限られず、回分式蒸留塔や、その他任意の分離装置を用いて分離しても良い。

以下、実施例により本発明を更に具体的に説明する。

【実施例】
実施例1
図2に示す反応装置の原料導入管11より、トリメチロ−ルプロパン(TMP)を65.4g/Hr、酢酸(AcOH)を7.3g/Hr、メタキシレン(XYL)を8.1g/Hrの流量で上流側の第1反応器1aに供給した。第1反応器1a中の反応混合物は、移送管21を通して第2反応器1bに供給した。塩化水素導入管22より、塩化水素(HCl)を42.7g/Hrの流量で下流側の第2反応器1bに供給した。第1反応器1a内温度を175℃、第2反応器1b内温度を185℃に保持し、XYLの還流下に反応を行った。第2反応器1bに供給した塩化水素を更に留出ガスライン23、塩化水素導入管12を通して第1反応器1a中に供給した。2、4はコンデンサー、3、5は分水槽である。なお、反応容積は、第1反応器1a、第2反応器1bとも820mlであった。定常状態に達した後、塩素化反応混合物取出し管31から、塩素化反応混合物を96g/Hrで取出した。この反応混合物の組成を、ガスクロマトグラフ(以下、GCと略す。分析条件は、キャピラリ−カラム:TC−WAX(GLサイエンス社製、キャリア−ガス:ヘリウム、検出器:FID)を用いて分析した。結果を表1に示した。表1に示す塩素化反応混合物の組成を用いて下式により原料からBCPおよびBCPEへの転化率を計算すると79.3%となった。また、留出ガスライン13を通って導管16より排出する未反応HClを水に吸収させて回収したHCl量と、導管15および導管25から排出した塩酸量を測定し、これらから算出したHCl転化率は74%であった。(なお、導管16より排出する未反応HClを水に吸収させて回収したHCl量は2.1g/Hrであり、この値から算出するHCl転化率は97%であった。)

比較例1
図3に示すように、HClの供給を第1反応器1a、次いで第2反応器1bに供給する以外は、実施例1と同様な条件、方法で反応を行った。定常状態に達した後、塩素化反応混合物取出し管31より塩素化反応混合物を94g/Hrで取出した。実施例1と同様の分析条件で分析し、表1に示す結果を得た。塩素化反応混合物の組成から実施例1と同様にして原料からBCPおよびBCPEへの転化率を計算すると、原料転化率は67.2%となった。

また、導管26より排出する未反応HClを水で吸収させて得たHCl量と導管15および導管25から排出した塩酸量とを測定し、実施例1と同様にしてHClの転化率を算出したところ、HCl転化率は69%であった。(なお、導管26より排出するガスを水で吸収し、HCl量を測定すると、4.3g/Hrの未反応HCl量となり、HCl転化率は90%と計算された。)
実施例2
実施例1と同様な反応装置を使用して、原料導入管11より、TMPを130.8g/Hr、AcOHを14.6g/Hr、XYLを16.2g/Hrの流量で供給し、導入管22より、HCIを78.2g/Hrの流量で供給した。第1反応器1a内温度を約160℃、第2反応器1b内温度を約180℃に保持し、XYLの還流下に反応を行った。定常状態に達した後、取出し管31より塩素化反応混合物を182g/Hrで取出した。実施例1と同様の分析条件で分析し、表1に示す結果を得た。塩素化反応液混合物の組成から実施例1と同様にして原料からBCPおよびBCPEへの転化率を計算すると、原料転化率は61.3%となった。また、導管16より排出する未反応HClを水で吸収させて得たHCl量と導管15および導管25から排出した塩酸量を測定し、実施例1と同様にしてHClの転化率を算出したところ、HClの転化率は73%であった。(なお、導管16より排出するガスを水で吸収し、HCI量を測定すると、3.3g/Hrの未反応HCl量となり、HCl転化率は96%と計算された。)
実施例3
実施例1と同様な反応装置を使用して、原料導入管11より、TMPを261.6g/Hr、AcOHを29.2g/Hr、XYLを32.4g/Hrの流量で供給し、導入管22より、HClを135.0g/Hrの流量で供給した。第1反応器1a内温度を約160℃、第2反応器1b内温度を約180℃に保持し、XYLの還流下に反応を行った。定常状態に達した後、取出し管31より塩素化反応混合物を366g/Hrで取出した。実施例1と同様の分析条件で分析し、表1に示す結果を得た。塩素化反応液混合物の組成から実施例1と同様にして原料からBCPおよびBCPEへの転化率を計算すると、原料転化率は40.2%となった。また、導管16より排出する未反応HClを水で吸収させて得たHCl量と導管15および導管25から排出した塩酸量を測定し、実施例1と同様にしてHClの転化率を算出したところ、HClの転化率は73%であった。(なお、導管16より排出するガスを水で吸収し、HCl量を測定すると、4.9g/Hrの未反応HCI量となり、HCIの転化率は96%と計算された。)
比較例2
図4に示す様に、1個の反応器1を用いて塩素化反応を行った。反応容積は、実施例1の第1と第2反応器の容積の合計と同一とした。反応器を一個にした以外は、実施例1と同様な条件、方法で反応を行った。なお、反応器1の温度は185℃に保持した。定常状態に達した後、塩素化反応混合物取出し管17を通して、表1に示す組成の塩素化反応液を92g/Hrで取出した。取出した塩素化反応物をGC分析に供し、表1に示す結果を得た。GL分析条件は実施例1と同じである。塩素化反応混合物の組成を用いて実施例1に記載の原料転化率の式により原料からBCPおよびBCPEへの転化率を計算すると、原料転化率は48.6%となった。また、導管16より排出する未反応HClを水で吸収したHCl量と導管15から排出した塩酸量を測定し、実施例1記載の式で計算したところ、HCl転化率は61%であった。(なお、導管16より排出するガスを水で吸収し、HCl量を測定すると、9.5g/Hrの未反応HCl量となり、HCl転化率は78%と計算された。)
表1の実施例1〜3を比較すると、滞留時間が5Hr(実施例3)、10Hr(実施例2)、20Hr(実施例1)となるに従い、MCPの含有量が減少し、BCPの含有量が増加している。従って、反応器内の反応混合物の滞留時間を調節することにより、メチロールアルキルのモノクロロメチル体と、ビスクロロメチル体との製造比率を任意にコントロールできることが分る。

更に、同一滞留時間(20時間)の実施例1と、比較例2とを比較すると、実施例1のBCP(BCPE)含有量は50.0(20.5)質量%であるのに対し、比較例2のBCP(BCPE)の含有量は32.0(13.3)質量%と低い。従って、同一滞留時間の場合は、本発明方法によれば、目的成分のBCP、BCPEを効率よく製造できることが分る。更に、実施例と比較例とを比較すると、実施例はHCl転化率が高いことが分る。

【発明の効果】
本発明においては、複数の反応器を直列に連結して上流側の反応器から順次下流側の反応器に向ってメチロールアルキルを送りながら塩素化するので、塩化水素の転化率が高い。更に、反応器内の反応混合物の滞留時間を調節することにより、メチロールアルキルのモノクロロメチル体と、ビスクロロメチル体との製造比率を任意にコントロールすることができる。

更に、塩化水素の供給を、順次下流側の反応器から上流側の反応器の方向に供給する場合は、更に塩化水素の転化率を高められる。

As a result of various studies to solve the above problems, the present inventors have found that when a plurality of reactors are connected, the bischloromethylation reaction that follows the monochloromethylation reaction proceeds smoothly, and further, a plurality of hydrogen chlorides are connected. Knowing that the bischloromethylation reaction proceeds smoothly and that the conversion rate of raw materials such as hydrogen chloride is high, especially when supplying from the downstream side to the upstream side of the reactor, the present invention is completed.
