【発明の属する技術分野】
本発明は、光源と対向して配設される照明器具用反射板に関する。

【従来の技術】
従来、この種の照明器具用反射板X として図5及び図6に示すものが存在する。このものは、例えば、PA6等の樹脂材料により、略釣鐘状に成形された基材A の内方表面に、所定の処理がなされて、3種類の表面層B,C,D が順次形成されてなる。

詳しくは、基材A の内方表面に、例えば、エポキシ系の塗料が塗布されることにより、第1の表面層B であるアンダーコート塗膜が形成されて、表面粗さがRy0.05〜0.1μmまで平滑化され、その平滑化のために形成されたアンダーコート塗膜上に、蒸着によって、第2の表面層C であるアルミニウム薄膜が形成され、さらに、そのアルミニウム薄膜上に、例えば、シリコンアクリル系の塗料が塗布されることにより、第3の表面層D であるトップコート塗膜が形成されることによって、照明器具用反射板X が構成される。

この照明器具用反射板X は、前述したように、基材A の内方表面に3種類の表面層B,C,D が順次形成されてなるものであるから、基材A の形状と同様の略釣鐘状となっており、その内方面と対向するよう、図6に示すように、光源E が配設される。従って、基材A の内方表面は、3種類の表面層B,C,D を間に介して、光源E と対向する対向面A1となっている。

【発明が解決しようとする課題】
上記した従来の照明器具用反射板X にあっては、アルマイト処理されたアルミニウム製の照明器具用反射板と比較して、反射率が85〜88%高いために、光源がE 配設されて照明器具EEとして使用された場合に、その照明器具EEの器具効率を向上させることができる。

しかしながら、このものは、反射率が高いが故に、アルマイト処理のような淡い白みがなく、下方斜めから見たときに、ギラギラ感又は何となく暗いという不快感を与えるという問題点があった。

本発明は、上記の点に着目してなされたもので、その目的とするところは、反射率が高く、しかも、照明器具に使用された場合に、下方斜めから見たときに不快感を与えることのない照明器具用反射板を提供することにある。

【課題を解決するための手段】
上記した課題を解決するために、請求項1記載の発明は、光源と対向する対向面の表面粗さがRy0.37〜2.0μmである樹脂製の基材と、アルミニウム又はアルミニウム合金からなり対向面上に設けられた金属反射膜と、粒子状の光拡散剤を含有し金属反射膜上に設けられた塗膜と、を備え、前記光拡散剤は、シリカ、シリコンゴム、シリコン系樹脂、アクリルゴム又はアクリル系樹脂の少なくとも1つからなるとともに、その平均粒径が1〜10μmである構成にしている。

請求項2記載の発明は、請求項1記載の発明において、前記光拡散剤は、前記塗膜の固形分に対して重量比で0.2〜3.0%含有された構成にしている。

【発明の実施の形態】
本発明の一実施形態を図1及び図2に基づいて以下に説明する。この照明器具用反射板10は、略釣鐘状に成形された基材1 の内方表面に、所定の処理がなされて、金属反射膜2 及びトップコート塗膜3 が順次形成されてなる。

基材1 は、以下の条件を満たす樹脂、すなわち、所定の形状に成形可能であり、アルミニウム膜又はアルミニウム合金との密着性が良く、光源20a からの熱ストレスに耐え得る熱可塑性樹脂により成型される。なお、このような樹脂としては、例えば、PBT、PPS、PPA、PI、PEEK、PEI、PSF、PAR、PPO、PET、PC、PA66、PA6等があげられる。

また、この基材1 の成型法としては、射出成型法、圧縮成型法、注型法、真空成型法等があげられるが、形状を精度良く再現でき、しかも生産性の高い射出成型法が望ましい。

この基材1 は、照明器具20に使用される場合、図2に示すように、その内方に光源20a が配設され、その内方面が、金属反射膜2 及びトップコート塗膜3 を介して光源20a に対向する対向面1aとなっている。この対向面1aは、所定の配光が得られるよう、その曲面形状及び段形状等が光学的に設計されている。また、この対向面1aは、金型表面粗さ及び成型時の成型条件が適宜設計されることにより、表面粗さがRy0.37〜2.0μmに仕上げられている。

この基材1 は、その対向面1a上に、アンダーコート膜が形成されることなく、高純度アルミニウム(4N)からなる金属反射膜2 が直接設けられている。なお、金属反射膜2 をなす金属は、高純度アルミニウム(4N)に限るものではなく、所定の反射特性が得られれれば、アルミニウムと他金属との合金でもよい。

この金属反射膜2 の膜厚は、所定の光学特性が得られるものであれば、何等限定されないが、1500〜3000Åが望ましい。それは、1500Å以上の膜厚を確保することにより、一段と反射特性を向上させることができ、3000Å以下の膜厚とすることにより、白濁による反射率の低下傾向を防止することができるからである。

また、金属反射膜2 を設ける方法としてのPVD(Pysical Vapor Deposition)には、真空蒸着法、スパッタリング法、イオンプレ−ト法、ビーム法等があるが、所定の膜厚を確保でき、成膜後の金属反射膜2 の光学特性を満足できるものであれば、何等限定されるものではない。

以上のようにして形成された金属反射膜2 は、その表面上に、酸化劣化若しくは紫外線劣化による変退色又は剥離の防止をするとともに、アルマイト調の外観が発現するよう、光拡散剤が分散して含有されたアクリル系のトップコート塗膜3 が設けられている。

なお、トップコート塗膜3 用の塗料は、アクリル系に限るわけではなく、以下の条件を満たす材質、すなわち、光拡散剤の分散性が良好で、金属反射膜2 との良好な密着性が得られ、所定の光学特性、耐熱性、耐光性が得られる透明透明塗料であればよく、例えば、エポキシ系、ウレタン系、ポリブタジエン系、シリカ系等があげられる。

この光拡散剤は、トップコート塗膜3 の固形分に対して、重量比で0.2〜3.0%となるよう、トップコート塗膜3 に含有されている。

また、光拡散剤の材質としては、シリカ、シリコンゴム、シリコン系樹脂、アクリルゴム若しくはアクリル系樹脂又はこれらの混合物があげられる。

また、光拡散剤の粒子形状は、球形又は断面楕円形であって、球形又は断面楕円形でない、いわゆる不定形とはなっていない。

このトップコート塗膜3 の膜厚は、所定の光学特性が得られ、金属反射膜2 との良好な密着性が得られるものであれば、何等限定されないが、耐光性及び密着性等を考慮すると、5〜20μmが望ましい。

このトップコート塗膜3 を設ける塗装法としては、スプレーガン等を使用した吹付塗装、ディッピング法等があるが、所定の膜厚を均一に得ることができ、耐熱性、耐光性、密着性、光学特性を満足することができるものであれば、限定されない。

かかる照明器具用反射板10にあっては、光源20a と対向する対向面1a上に金属反射膜2 が設けられ、その金属反射膜2 に、シリカ、シリコンゴム、シリコン系樹脂、アクリルゴム又はアクリル系樹脂の少なくとも1つからなる粒子状の光拡散剤を含有したトップコート塗膜3 が設けられて、照明器具20に使用された場合に、対向面1aの表面粗さがRy0.37μmよりも小さいと、照明器具20の下方斜めから見たときに、ギラギラ感又は何となく暗いという不快感を与える不快感を与えるようになるし、対向面1aの表面粗さがRy2.0μmより大きいと反射率が低下するが、対向面1aの表面粗さがRy0.37〜2.0μmであるから反射率を高くすることができ、照明器具20に使用された場合に、下方斜めから見たときにギラギラ感又は何となく暗いという不快感を与えることもないという効果を奏することができる。

このように、反射率を高くすることができるので、照明器具20に使用された場合に、器具効率を向上させることができる。

また、光拡散剤が、トップコート塗膜3 の固形分に対して、重量比で0.2%未満しか含有されていないと、基材1 の対向面1a側の白みが少なくなり、輝度が低下して、下方斜めから見たときにギラギラ感又は何となく暗いという不快感を与えなくなるという効果が少なくなるし、重量比で3.0%を超えた含有されると、基材1 の対向面1a側が過度に白くなって、反射率が低下する傾向にあり、さらに、密着性の低下、耐食性、耐光性に支障をきたす恐れもあるが、重量比で0.2〜3.0%有されているのであるから、基材1 の対向面1a側が適度に白くなり、下方斜めから見たときにギラギラ感又は何となく暗いという不快感を与えなくなるという効果を十分に奏することができ、反射率が低下する傾向もなくなって、反射率を高くすることができるという効果を十分に奏することができ、密着性の低下、耐食性、耐光性に支障をきたす恐れもない。

また、光拡散剤の平均粒径が1μm未満であると、基材1 の対向面1a側での光の拡散が低下することにより輝度も低下して、下方斜めから見たときにギラギラ感又は何となく暗いという不快感を与えなくなるという効果が少なくなり、さらに、光拡散剤がトップコート塗膜3 で2次凝集して分散不良を発生させる恐れがあるし、光拡散剤の平均粒径が10μmを超えると、トップコート塗膜3 における塗料そのものの成分の占める厚みが薄くなって耐光性が低下する傾向にあり、さらに、耐食性、耐光性に支障をきたす恐れがあるが、光拡散剤の平均粒径が1〜10μmであるから、下方斜めから見たときにギラギラ感又は何となく暗いという不快感を与えなくなるという効果を十分に奏することができ、耐光性が低下する傾向もなくなり、光拡散剤がトップコート塗膜3 で2次凝集して分散不良を発生させる恐れも、耐食性、耐光性に支障をきたす恐れもなくなる。

また、光拡散剤の粒子形状が、略球形又は断面略楕円形ではない、いわゆる不定形であると、光拡散剤による光の複数回の反射及び吸収が起きて反射率が減衰することにより低下する傾向にあり、さらに、対向面1aに輝度むらが発生する恐れがあるが、光拡散剤の粒子形状が略球又は断面略楕円形であるから、反射率が低下する傾向もなくなって、反射率を高くすることができるという効果を十分に奏することができ、反射率を低下させる恐れのある輝度むらが対向面1aに発生する恐れもなくなる。

また、対向面1aの表面粗さがRy0.37〜2.0μmであり、トップコート塗膜3 が重量比で0.2〜3.0%の光拡散剤を含有しており、光拡散剤の平均粒径が1〜10μmであり、光拡散剤の粒子形状が球形又は断面略楕円形であるから、干渉模様の無い、あたかもアルマイト処理された反射板のように見えるという効果を奏することができる。

【実施例】
(実施例1)
この実施例1の条件は、表1に示す通りである。すなわち、基材1 用の樹脂として、白色のPBT樹脂[東レ株式会社製、品名トレコン1401−X06SW143]を使用し、このPBT樹脂の射出成型用の金型として、松下電工株式会社製で品名がダウンライトNFF21163という照明器具20の反射板用金型を使用して成形された。この基材1 の表面粗さは、Ry0.25μmである。金属反射膜2 は、アルミニウムが真空蒸着されたものであり、膜厚が1500Åである。

トップコート塗装には、熱硬化シリコン変成アクリル系塗料[大日本インキ化学工業株式会社製]を使用した。この熱硬化シリコン変成アクリル系塗料は、主剤[品番HC6225]、硬化剤[品番HC6202]であり、これらにシンナーを混合した。塗装法としては、スプレー塗装を行い、140°Cで30分間の焼き付けを行った。トップコート塗膜3 の厚みは、8〜12μmである。

光拡散剤として、シリカ[大日本インキ化学工業株式会社製]を使用した。この光拡散剤は、トップコート塗膜3 での含有率が、トップコート塗膜3 の固形分に対して、重量比で0.4%であり、平均粒径が3μmであって、粒子形状が球形である。

このものは、全光線反射率、輝度及び干渉模様について評価された。詳しくは、全光線反射率は、550nmの波長で測定された。また、干渉模様は、次のようにして観察された。すなわち、図3に示すように、床面からの高さ寸法L1 が2.35mmの天井に、本照明器具用反射板10をその開口面が位置するように設置し、この本照明器具用反射板10の開口面の中心からの水平距離L2 が3.0mの位置から、本照明器具用反射板10の略中央部、つまり図4に示す箇所20c に、干渉模様が発生するか否かが観察された。なお、この測定者の目からの天井までの高さ寸法L3 は、1.0mmとなっている。

評価結果は、表2に示すように、全光線反射率が87%、輝度が340(cd/m2) であり、干渉模様が発生していないことが観察された。

(実施例2)
この実施例2の条件は、表1に示す通りであり、実施例1と異なるところのみ説明する。基材1 用の樹脂として、白色のPA6樹脂[ユニチカ株式会社製、品名ユニチカナイロンA3030N]を使用した。この基材1 の表面粗さは、Ry0.50μmである。光拡散剤は、トップコート塗膜3 での含有率が、トップコート塗膜3 の固形分に対して、重量比で2.5%である。

トップコート塗装には、熱硬化アクリル系塗料[藤倉化成株式会社製]を使用した。この熱硬化アクリル系塗料は、主剤[品番ET5406A]、硬化剤[品番ET5406B]であり、これらにシンナーを混合した。塗装法としては、スプレー塗装を行い、80°Cで60分間の焼き付けを行った。トップコート塗膜3 の厚みは、6〜10μmである。

【発明の効果】
請求項1記載の発明は、光源と対向する対向面上に金属反射膜が設けられ、その金属反射膜に、シリカ、シリコンゴム、シリコン系樹脂、アクリルゴム又はアクリル系樹脂の少なくとも1つからなる粒子状の光拡散剤を含有した塗膜が設けられて、照明器具に使用された場合に、対向面の表面粗さがRy0.37μmよりも小さいと、照明器具の下方斜めから見たときに、ギラギラ感又は何となく暗いという不快感を与える不快感を与えるようになるし、対向面の表面粗さがRy2.0μmより大きいと、反射率が低下するが、対向面の表面粗さがRy0.37〜2.0μmであるから、反射率を高くすることができ、照明器具に使用された場合に、下方斜めから見たときに不快感を与えることもないという効果を奏することができる。また、光拡散剤の平均粒径が1μm未満であると、基材の対向面側での光の拡散が低下することにより輝度も低下して、下方斜めから見たときに、ギラギラ感又は何となく暗いという不快感を与えなくなるという効果が少なくなるし、光拡散剤の平均粒径が10μmを超えると、塗膜における塗料そのものの成分の占める厚みが薄くなって耐光性が低下する傾向にあるが、光拡散剤の平均粒径が1〜10μmであるから、ギラギラ感又は何となく暗いという不快感を与えなくなるという発明の効果を十分に奏することができ、耐光性が低下する傾向もなくなる。

請求項2記載の発明は、光拡散剤が、塗膜の固形分に対して、重量比で0.2%未満しか含有されていないと、基材の対向面側の白みが少なくなり、輝度が低下して、下方斜めから見たときに、ギラギラ感又は何となく暗いという不快感を与えなくなるという効果が少なくなるし、重量比で3.0%を超えて含有されると、基材の対向面側が過度に白くなって、反射率が低下する傾向にあるが、重量比で0.2〜3.0%含有されているのであるから、基材の対向面側が適度に白くなり、下方斜めから見たときに、ギラギラ感又は何となく暗いという不快感を与えなくなるという請求項1記載の発明の効果を十分に奏することができ、反射率が低下する傾向もなくなって、反射率を高くすることができるという請求項1記載の発明の効果を十分に奏することができる。
