ディスクブレーキやドラムブレーキなどのブレーキ、或いはクラッチなどに使用される摩擦材は、摩擦作用を与え、かつその摩擦性能を調整する摩擦調整材、補強作用をする繊維基材、これらの成分を一体化する結合材などの材料からなっている。そのうちの繊維基材には、金属繊維、無機繊維、有機繊維などの種類があり、それぞれの特徴があり、1種類ではすべての要求を満足することができないので、通常2種類以上のものが組み合わされて使用されている。

一方、摩擦材の摩擦特性を調整する材料としては摩擦調整材及び固体潤滑材があるが、これらにも無機系と有機系とがあり、それぞれの特徴があり、1種類ではすべての要求を満足することができないので、通常2種類以上のものが組み合わせて使用されている。
そして、摩擦調整材としては、例えばアルミナやシリカ、マグネシア、ジルコニア、酸化クロム、石英等の無機摩擦調整材、合成ゴムやカシュー樹脂等の有機摩擦調整材を、固体潤滑材としては、例えば黒鉛や二硫化モリブデン等を挙げることができる。

【発明が解決しようとする課題】
本来制動用の摩擦材に要求される主要特性は、安定した摩擦特性、耐熱性、耐摩耗性などである。これら要求特性のうち摩擦特性については、従来の技術でほぼ満足できるレベルまで改良がなされ、とりわけ繊維質を基材とする摩擦材は良好な性能を示す。しかし、最近はフェード特性が良好で相手材攻撃性が小さく、ノイズ性も向上し、さらに低コストの摩擦材の供給が強く望まれている。
本発明では、上述の特性を備えた摩擦材を提供するため、無機充填材として不規則な凸凹を持ち、気孔率が大きく、粒子間空隙が生じやすい粒子を使用することにより、その大きい気孔率を利用して、良好なフェード特性が得られる摩擦材を得ようとするものである。
すなわち、本発明は、良好なフェード特性、ノイズ性及び低コスト性を備えた摩擦材を提供することを課題とする。

【課題を解決するための手段】
本発明者等は、前記の課題により、従来の石灰石由来の炭酸カルシウムよりも高い気孔率を有し、良好なフェード特性を発揮するカルシウム化合物について種々研究した。
そして隆起風化造礁サンゴを機械的に粉砕して製造した炭酸カルシウムは、石灰石を機械的に粉砕して製造した炭酸カルシウムに比べ、気孔率が大きく、粒子間に空隙が容易に形成されることに着目して本発明に到達した。

すなわち、本発明は、下記の手段により、上記の課題を解決した。
(1)繊維基材、摩擦調整材、結合材及び無機充填材よりなる摩擦材において、無機充填材の一成分として隆起風化造礁サンゴを機械的に粉砕して得られる、無数の空孔が開いており表面が不規則な凸凹をもっている炭酸カルシウムの粉末を配合したことを特徴とする摩擦材。
(2)前記炭酸カルシウムの粉末が、摩擦材全体の5〜65重量%配合されていることを特徴とする前記(1)記載の摩擦材。

【発明の実施の形態】
以下、本発明の実施の形態を説明する。
本発明において使用する隆起風化造礁サンゴについて、従来の石灰石系炭酸カルシウムとの対比も混じえて以下に説明する。
本発明は、摩擦材の原材料として、隆起風化造礁サンゴを機械的に粉砕して製造した炭酸カルシウム(以下「サンゴカルシウム」ともいう)を用いた摩擦材である。
サンゴカルシウムは、元の造礁サンゴの構造に由来して無数の空孔が開いており、かつ、不規則な凸凹をもっているため、それを機械的に粉砕して製造した粉末も、石灰石を機械的に粉砕して製造した炭酸カルシウム(以下「石灰石炭酸カルシウム」、あるいは「石灰石カルシウム」ともいう)と比べ、1)気孔率が大きい(およそ12%)、2)粒と粒の間に空隙ができるという特徴がある。

摩擦材に使用する上記のサンゴカルシウムの配合割合を5〜65重量%としたのは、5重量%未満ではフェードに関する合否の判定基準である、フェード率75%以上という判定基準を満たし難いからである。一方、サンゴカルシウムの配合割合が65重量%を越えると、摩擦材の成形が困難になるからである。

本発明の摩擦材を製造するには、繊維基材、摩擦調整材、潤滑材、充填材、結合材からなる摩擦材用諸原料を配合し、その配合物を通常の製法に従って予備成形し、熱成形することにより製造することができる。
上記において、繊維基材としては、例えば芳香族ポリアミド繊維、耐炎化アクリル繊維等の有機繊維や銅繊維、スチール繊維等の金属繊維、チタン酸カリウム繊維やAl2O3−SiO2系セラミック繊維等の無機繊維が挙げられる。
無機充填材としては、例えば銅やアルミニウム、亜鉛等の金属粒子、バーミキュライトやマイカ等の鱗片状無機物、硫酸バリウムや炭酸カルシウム等があげられる。

結合材としては、例えばフェノール樹脂(ストレートフェノール樹脂、ゴム等による各種変性フェノール樹脂を含む)、メラミン樹脂、エポキシ樹脂、ポリイミド樹脂等の熱硬化性樹脂を挙げることができる。
また、摩擦調整材としては、例えばアルミナやシリカ、マグネシア、ジルコニア、酸化クロム等の金属酸化物、合成ゴムやカシュー樹脂等の有機摩擦調整材を、固体潤滑材としては、例えば黒鉛や二硫化モリブデン等を挙げることができる。
摩擦材の組成としては、種々の組成割合を採ることができる。
すなわち、これらは、製品に要求される摩擦特性、例えば、摩擦係数、耐摩耗性、振動特性、鳴き特性等に応じて、単独でまたは2種以上を組み合わせて配合すればよい。

以下実施例により本発明を具体的に説明する。ただし、本発明はこれらの実施例のみに限定されるものではない。

実施例1〜3及び比較例1〜3
1)摩擦材の配合
石灰石炭酸カルシウム(平均粒径3μm)をそれぞれ、5、30、65重量%用いたベース材1〜3に基づいて、サンゴカルシウム(平均粒径3μm)を用いた摩擦材の配合を行った。配合割合を第1〜3表に示す。

2)製造方法
上記の配合材料を、通常の工程である、攪拌、予備成形、熱成形、アフタキュア、研磨等の工程を経て、摩擦材完成品を得た。
3)気孔率の測定
実施例及び比較例によって得られた摩擦材に対して、気孔率の測定(オイル含浸法、JISD4418)を行った。その測定結果を第4表に示す。サンゴカルシウムを用いた実施例は、石灰石炭酸カルシウムを用いた比較例に比べて気孔率が大きくなった。なお、サンゴカルシウムの配合量が5重量%未満の場合は、気孔率は、サンゴカルシウムを全く含まないものと大きな差はなかったため、サンゴカルシウムの配合量は5重量%以上であることが好ましい。

4)フェード特性
テストピース慣性型のスケールテスターを用いて性能試験(JASO C406に従う)を行い、第1フェード試験時における、フェード率を測定した。ここで、フェード率は以下のように定義する。
