本発明は、内燃機関のシリンダブロックを鋳造する方法、特に別体のシリンダライナを鋳包むシリンダブロックの鋳造方法に関する。

【従来の技術】
近年、自動車部品のアルミ化が進む中、シリンダブロックについても、アルミニウム合金の鋳造品が用いられるようになってきている。このようなアルミニウム合金製のシリンダブロックにおいては、ボア部に所望の耐摩耗性と摺動特性とを確保するため、一般には、鋳鉄製や鋼製のシリンダライナを別途用意し、このシリンダライナをアルミニウム合金(鋳造金属)で鋳包んで一体化するようにしている。

しかるに、別体のシリンダライナを鋳包んでシリンダブロックを鋳造するには、金型内のボア中子にシリンダライナを密に嵌合させる必要がある。これは、ボア中子とシリンダライナとの嵌合が緩やかであると、鋳造時の圧力でシリンダライナが変形し、あるいは両者の嵌合隙間に溶湯がさしこむ危険があるためである。しかし、このようにボア中子にシリンダライナを密に嵌合させることから、鋳造後の離型が困難になり、無理に離型すると、シリンダライナの内面に傷が付き、場合によってはシリンダブロックの変形を引起こすことになる。そこで従来は、鋳造サイクルを通じてボア中子を内部から冷却し、ボア中子の熱収縮により離型を容易にするように配慮していた(例えば、特許文献1参照)。

一方、シリンダライナを鋳包んでなるシリンダブロックは、シリンダライナの背面と鋳造ブロックとの密着性が重要となり、両者の密着性が悪い場合は、使用中にシリンダライナが変形してボアの真円度が悪化し、オイル(潤滑油)の消費量が増大することになる。この対策として、張力の大きいピストンリングを使用して前記真円度の悪化に対処することも行っているが、このような対策では、ボア内面(シリンダライナ内面)とピストンリングとの間の摩擦抵抗が増大し、燃費が悪化する、という新たな問題が生じることになる。

そこで従来、上記鋳包みに用いられるシリンダライナについては、例えば、特許文献2に記載されるように、その背面にショットピーニングにより凹凸を付けて、鋳造ブロックとの密着性を高める対策が採られていた。また、前記以外にも、シリンダライナの背面に鋳肌を残す対策、シリンダライナの鋳造時にその背面に針状突起を設ける対策、あるいはシリンダライナの背面に機械加工、ウォータジェット噴射、化学エッチングなどを施して凹凸を付ける対策が採られることがあった。

ところで、鋳包みに用いられるシリンダライナは、上記した密着性を高めるための種々の対策もあって、その完成から実際に鋳包まれるまでにかなりの時間的余裕があり、この間、シリンダライナの表面に錆が発生する機会が増す。そして、特にシリンダライナの背面に錆が発生した場合は、この錆が鋳造ブロックとの接合強度を低下させる大きな原因になり、そこで従来は、シリンダライナが完成した後、その背面に防錆油を塗布するようにしていた。

【発明が解決しようとする課題】
しかしながら、背面に防錆油を塗布したままシリンダライナを鋳包むと、溶湯との接触で防錆油が急激に蒸発するため、シリンダライナと鋳造ブロックとの密着が不十分になる。このため、従来は、シリンダライナを事前に加熱炉で予熱して防錆油を蒸発除去するようにしており、別途、予熱工程を設定する分、工数の増加やエネルギー消費が増加し、コスト負担の増大が避けられない、という問題があった。
本発明は、上記した問題点に鑑みてなされたもので、その課題とするところは、特別の予熱工程を設定することなくシリンダライナの背面から防錆剤を除去できるようにし、もって、工数の削減とエネルギー消費の低減に大きく寄与するシリンダブロックの鋳造方法を提供することにある。

【課題を解決するための手段】
上記課題を解決するため、本発明に係るシリンダブロックの鋳造方法は、シリンダライナとして、予め背面に防錆剤が塗布されたものをそのまま用い、該シリンダライナを金型内のボア中子に嵌合セットした後、該ボア中子の冷却を停止して、この冷却停止を、少なくとも前記防錆剤が蒸発するまで継続することを特徴とする。
このように行うシリンダブロックの鋳造方法においては、ボア中子に対する冷却を停止することで、周りの金型からの入熱でボア中子の温度が上昇し、このボア中子に嵌合セットされたシリンダライナの温度も上昇し、これに応じて、シリンダライナの背面に塗布されていた防錆剤が蒸発する。また、射出から型開きまでの適当なタイミングでシリンダライナに対する冷却を再開することで、ボア中子の熱収縮が進み、結果として、型開き後の離型は容易になる。
本鋳造方法においては、ボア中子の外周面に近接して冷却液を流通させて、該ボア中子を冷却するようにしてもよく、この場合は、冷却停止および再開に対してボア中子が感度よく温度上昇または温度降下し、防錆剤の蒸発除去および離型をより円滑に行うことができる。
本鋳造方法においてはまた、シリンダライナの背面に凹凸を付けるようにしてもよいことはもちろんで、この場合は、シリンダライナと鋳造ブロックとの密着性がより高まるようになる。
本鋳造方法で用いる鋳造金属の種類およびシリンダライナの種類は任意であるが、鋳造金属としてアルミニウム合金を、シリンダライナとして鉄系材料をそれぞれ選択することができる。

【発明の実施の形態】
以下、本発明の実施の形態を添付図面に基いて説明する。
図1は、本発明の一つの実施の形態を示したものである。本実施の形態は、ダイカスト鋳造法によりアルミニウム合金製のシリンダブロックを得ようとするもので、このダイカスト鋳造に用いられる鋳造型は、固定型1と、前記固定型1に対して移動可能に配置された可動型2と、可動型2の前面にその移動方向と交差する方向へ移動可能に配置された複数のスライドコア3とから概略構成されている。

上記可動型2は、ウォータジャケットを形成するウォータジャケット中子4と後述のシリンダライナ5を嵌合保持するためのボア中子6とを備えており、両中子4および6は、可動型本体7の前面に固定板8を用いて一体的に固定されている。ウォータジャケット中子4は、必要気筒数に応じた数の筒状部4aを、紙面に垂直方向へ連接した形状となっており、ボア中子6は、このウォータジャケット中子4の各筒状部4a内に配置されている。

可動型2は、ダイカストマシン内の型締手段(図示略)により固定型1に対して進退動し、一方、各スライドコア3は、可動型2に付設した駆動手段(図示略)により相互に接近離間する方向へ移動するようになっている。このような鋳造型においては、可動型2に対してスライドコア3を位置決めした後、固定型1に対して可動型2を前進させることで、固定型1、可動型2およびスライドコア3の三者は型閉じされる。そして、この型閉じ状態で、前記三者の間には鋳造空間としてのキャビティ9が形成され、このキャビティ9内にウォータジャケット中子4の筒状部4aが位置決めされる。シリンダライナ5は、固定型1に対して可動型2を後退させかつ可動型2に対してスライドコア3を後退させた型開き状態で、ボア中子6に嵌合セットされ、前記型閉じに応じてキャビティ9内に位置決めされる。なお、可動型2内には、ウォータジャケット中子4の基端部を挿通してキャビティ9内まで延びる押出ピンが配設されるが、これについては、図示を省略する。

上記ボア中子6の内部には、冷却室(冷却通路)10が形成されている。この冷却室10に通じるボア中子6の開口部には給液ノズル11と排液ノズル12とを有する管継手13が装着されており、この管継手13には、可動型2(可動型本体7)内を延ばした給液管14と排液管15とを接続した管継手16が脱着自在に連結されている。給液管14には、冷却液槽17からポンプ18により冷却液が圧送されるようになっており、この冷却液は、前記給液ノズル11から冷却室10へ供給される。一方、冷却室10内の冷却液は、排液ノズル12および排液管15を経て前記冷却液槽17へ戻され、この戻しの間、図示を略すクーリング手段により再冷却される。しかして、前記給液管14の途中には開閉弁19が介装されており、その開閉に応じてボア中子6の冷却が停止および停止解除される。なお、この開閉弁19は、ダイカストマシンの制御手段により作動制御されるようになっている。

以下、本実施の形態によるシリンダブロックの鋳造方法を、図2も参照して説明する。なお、図2中、L−5はシリンダライナ5の温度曲線を、L−6はボア中子6の温度曲線をそれぞれ表している。
ダイカスト鋳造に際しては、型開き状態でボア中子6にシリンダライナ5を嵌合セットする。この時、ボア中子6は、その冷却室10への冷却液の供給により冷却されて、熱収縮した状態となっている。したがって、ボア中子6に対するシリンダナライナ5の嵌合セットを無理なく行うことができる。

上記したボア中子6に対するシリンダライナ5の嵌合セット完了により、先ずスライドコア3が前進して可動型2に対して位置決めされ、続いて可動型2がスライドコア3と一体に固定型1に対して前進し、これにより、固定型1に対して可動型2とスライドコア3とが型締め(型閉じ)される。一方、この型締めと相前後して、前記開閉弁19が閉じられ、ボア中子5に対する冷却液の供給が停止される。この時、固定型1、可動型本体7、スライドコア3、ウォータジャケット中子4等の型要素には、先の鋳造サイクル時の熱が蓄熱されており、これらからの受熱でボア中子6およびシリンダライナ5の温度が上昇する。そして、シリンダライナ5の温度が防錆剤の沸点T1より上昇すると、シリンダライナ5の背面に塗布されていた防錆剤が蒸発し始め、キャビティ9内への射出開始時点では防錆剤のほぼ全量が蒸発する。図2中、L−5に斜線を付した範囲は、この防錆剤の蒸発範囲を表している。

その後、キャビティ9内に溶湯が高速、高圧で射出されることで、ボア中子6およびシリンダライナ5の温度が急激に上昇する。そして、キャビティ9内への溶湯の充填完了とほぼ同時に開閉弁19が開かれ、これにより、ボア中子6の冷却室10に冷却液が供給され、ボア中子6は急速に冷却される。一方、キャビティ9内への溶湯の充填完了後、わずかの時間径過で凝固が終了し、このタイミングで型開きが行われる。

なお、上記実施の形態においては、鋳造法としてダイカスト鋳造法を採用したが、本発明で採用する鋳造法は任意であり、重力鋳造法はもとより、低圧鋳造法等を採用することができる。また、上記実施の形態においては、鋳造金属としてアルミニウム合金を選択したが、この鋳造金属の種類も任意であり、マグネシウムまたはその合金、銅またはその合金、鉄系合金等を選択することができる。

ここで、上記ボア中子6は、図3に示すような構造とすることができる。なお、図3には、前記図1に示した部分と同一部分には同一符号を付している。このボア中子6Aは、有底筒状の本体21と該本体21内に嵌合された心部材22とからなっている。心部材22の中心部には貫通孔23が形成されており、一方、その外周面には螺旋状の溝24が形成されている。前記螺旋状の溝24は、本体21に心部材22を嵌合した状態において冷却通路25として提供されるにようになっており、この冷却通路25と前記貫通孔23との間は、心部材22の先端に形成した半径方向溝26により連絡されている。貫通孔23には前記ポンプ18から延ばした給液管14が接続され、一方、螺旋状溝24には前記排液管15が接続されており、冷却液槽17から圧送された冷却液は、本体21と心部材22との嵌合部を螺旋状に流通して排液管15へ排出される。

このように構成されたボア中子6Aにおいては、本体21と心部材22との嵌合部、すなわちボア中子6Aの外周面に近接する部位を螺旋状に冷却液が流通するので、開閉弁19を開いて冷却液をボア中子6Aに供給すると、本体21が速やかに冷却し、したがって、型開き後の離型を遅滞なく行うことができる。一方、開閉弁19を閉じてボア中子6Aに対する冷却液の供給を停止すると、本体21が周辺からの受熱で速やかに温度上昇し、この結果、シリンダライナ5の背面の防錆剤が急速に蒸発して、射出開始までに防錆剤は完全に除去される。また、本体21と心部材22とが二重構造になっているので、本体21を外して簡単にメンテナンスを行うことができると共に、本体21のみを交換して簡単に段替えを行うことができる。
なお、上記ボア中子6Aにおいては、心部材22に設けた螺旋状の溝24により冷却通路25を形成するようにしたが、前記螺旋状の溝24に代えて環状溝を心部材22に設け、この環状溝を縦溝で相互に連絡して冷却通路としてもよい。また、これら冷却通路用の溝は、心部材22に代えて本体21側に設けるようにしてもよい。

【発明の効果】
以上、説明したように、本発明に係るシリンダブロックの製造方法によれば、鋳造サイクル内でシリンダライナの背面から防錆剤を蒸発除去できるので、特別の予熱工程を設定する必要がなくなり、工数の削減並びにエネルギー消費の低減によるコスト低減に大きく寄与する効果を奏する。
また、分割構造のボア中子を用いる場合は、冷却停止および再開に対して感度よく反応するので、防錆剤の蒸発除去および離型をより円滑に行うことができ、その上、ボア中子自体のメンテナンスや段替えが簡単となって、利用価値は大なるものがある。
