【発明の属する技術分野】
本発明は、建築物の内外装や建具、家具、家電製品外装、車両内外装等に使用するための化粧板の製造方法に関するものであり、特に、トイレ、洗面所、浴室等の内装壁面用として好適な、高度の表面平滑性を有する高鮮映性の化粧板の製造方法に関するものである。

【従来の技術】
従来、例えば合板等の木質板や鋼板、無機質板等の化粧板用基材の表面に、紙又は熱可塑性樹脂シートに木目等の絵柄を印刷してなる化粧シートを、合成樹脂からなる接着剤を介して積層する化粧板を製造する技術は、既に広く用いられている。

しかし、化粧板用基材の基材の表面は一般に、鏡面状の平滑面ではなく、多少とも凹凸を有しているので、この表面に接着剤により化粧シートを積層すると、該化粧シートの表面にも基材の表面の凹凸が現れ易く、例えばトイレ、洗面所、浴室等の内装壁面に要求される様な、表面が平滑で鮮映性に優れた意匠が要求される用途にも満足すべき化粧板を得ることは、極めて困難である。

そこで、より表面平滑性や鮮映性に優れた化粧板を得るために、例えば下記の様な方法の提案が既になされている。

(A)基材上に積層した化粧シートの表面上に透明な樹脂を塗布し、研磨により平滑化し、必要に応じ更に塗料を厚塗りする方法(特開昭50−25717号、特公昭54−7842号等、特開平4−201497号等)。

(B)基材上に積層した化粧シートの表面上に、電子線又は紫外線硬化型樹脂を厚塗りし、該塗布面に、表面が鏡面状平滑面で離型性の賦型フィルムを被覆した状態で、電子線又は紫外線を照射して前記樹脂を硬化させ、しかる後に賦型フィルムを剥離する方法(特開昭57−2754号、特開昭59−156749号、特開平5−31871号等)。

(C)基材上に高固形分の接着剤を厚塗りし、該接着剤が軟化するまで予備加熱した後、化粧シートを載置し、金属製鏡面板を用いて熱圧プレスにて接着させることにより、表面を平滑に成形する方法(特開昭51−101086号等)。

(D)厚手で熱成形性に富む熱可塑性樹脂フィルム層を少なくとも含む化粧シートを使用し、これを基材上に積層する際に、又は積層後に、金属製鏡面ロールを用いて熱圧プレスすることにより、強制的に平滑面を形成する方法(特開平2−55126号、特開平4−140137号、特開平6−179250号等)。

しかし、上記(A)の方法は、化粧シートの積層後にさらに塗装や研磨等の煩雑な工程を必要とし生産性が低いことや、塗装塗膜表面に現れた基材表面の細かい凹凸を研磨により完全に平滑化することは必ずしも容易ではないこと等の問題がある。

また、上記(B)の方法は、やはり工程が煩雑であることに加え、賦型フィルムという特殊な資材を必要とし、資材管理が面倒であることや、電子線又は紫外線の照射装置という高価で複雑な製造設備を必要とし、設備のメンテナンスの手間もかかること等の問題がある。

また、上記(C)や(D)の方法は、大掛かりなホットプレス装置又は熱圧ロールプレス装置や、高価な金属製鏡面板又は鏡面ロール等の、特殊な製造設備を必要とすることや、化粧シートと鏡面板又は鏡面ロールとの間でのゴミの噛み込みや、鏡面板又は鏡面ロールの表面の傷付き等が発生するために、必ずしも十分満足すべき結果が得られにくいこと等の問題がある。

上記の各方法の様に、基材上への化粧シートの積層後に表面平滑化処理を施す代わりに、(E)基材上に接着剤を介して化粧シートを積層する際に、該接着剤として揮発分を含まない電子線又は紫外線硬化型樹脂を使用し、前記化粧シートの積層後に該接着剤を硬化させることにより、基材表面の凹凸に影響されることなく平滑な表面を得る方法(特開平4−104866号公報等)の提案もある。

しかし、電子線又は紫外線硬化型樹脂は、無溶剤型で液状のものを使用すれば、溶剤分の揮発に伴う乾燥収縮は無いとはいうものの、その高い架橋密度に起因して、架橋硬化反応に伴う収縮(硬化収縮)は決して無視し得ないものであり、しかも、この架橋硬化反応は、電子線又は紫外線の照射により事実上瞬間的に完結してしまうので、基材表面の凹凸の化粧シート表面への影響を完全に排除することはできないのが現実である。

しかも、前記した(B)の方法と同様、電子線又は紫外線の照射装置という硬化で複雑な製造設備を必要とし、設備のメンテナンスの手間もかかるという問題もある。

【発明が解決しようとする課題】
本発明は、従来の技術における上記のような問題点を解決するためになされたものであり、その目的とするところは、基材上に接着剤を介して化粧シートを積層する化粧板の製造方法において、基材表面の凹凸の影響が化粧シートの表面に現れることなく、表面平滑性に優れた高鮮映性の化粧板を、簡便な方法で容易且つ安定的に製造することのできる化粧板の製造方法を提供することにある。

【課題を解決するための手段】
本発明の化粧板の製造方法は、基材上に接着剤を介して化粧シートを積層する化粧板の製造方法において、前記接着剤として無溶剤型且つ常温硬化型の液状樹脂を使用し、該接着剤を前記基材の表面又は前記化粧シートの裏面若しくはその両方に塗布後、該接着剤が液状を維持した状態において、前記基材と前記化粧シートとを重ね合わせ、前記接着剤の流動性を利用して前記化粧シートの表面を平滑化させ、しかる後に前記接着剤を常温で硬化させることを特徴とするものである。

【発明の実施の形態】
以下に、本発明の化粧板の製造方法の実施の形態を、図面を参照しつつ詳細に説明する。図1は本発明の化粧板の製造方法の実施の形態を工程順に示す側断面図である。

本発明の化粧板の製造方法は、図1に示す様に、基材1上に、無溶剤型且つ常温硬化型の液状樹脂からなる接着剤2を塗布し、その硬化前の液状を維持した状態において、接着剤2の塗布面に化粧シート3を重ね合わせ、液状の接着剤2の流動性を利用して化粧シート3の表面を平滑化させ、しかる後に接着剤2を常温で硬化させることからなる。なお、接着剤2は、基材1上に塗布する代わりに、化粧シート3の裏面に塗布しても良く、その両方に塗布しても勿論良い。

液状の接着剤2の流動性を利用して化粧シート3の表面を平滑化させるには、接着剤2が平滑化(レベリング)し易い流動特性を有している場合や、化粧シート3の剛性(腰)が強く自然に平滑化し易い場合等には、基材1上に液状の接着剤2を介して化粧シート3を重ね合わせた状態で放置し、接着剤2の自然流動により平滑化させても良い。

また、上記の方法で十分に平滑化させることが困難な場合や、より迅速に平滑化させたい場合には、重ね合わせた化粧シート3の表面上からローラ等でしごいて接着剤2を流動させて平滑化させたり、重ね合わせた化粧シート3の表面上から平滑な板を押し付けて接着剤2を流動させて平滑化させたり、或いは、化粧シート3側を下向きにして平滑な台の上に置き、基材1の重量を利用して接着剤2を流動させて平滑化させたりしても良い。

接着剤2の流動により化粧シート3の表面を十分に平滑化させた後、接着剤2を常温で硬化させる。但し、ここでいう常温とは、作業時の室温に限定されるものではなく、例えば、通常の室温では硬化が遅い場合や、冬季又は寒冷地等で室温が低いために硬化が遅い場合等には、硬化を促進させるために、概ね50℃以下の範囲内で加温することも差し支えない。

また、硬化の完結まで常温で硬化させる必要性も必ずしもなく、接着剤2が流動性を失う程度にまで硬化が進行した後は、常温を越える温度(例えば50〜150℃程度)に加熱して、硬化を速やかに完結させることも差し支えない。

係る如く、本発明の化粧板の製造方法は、基材1と化粧シート3との接着用の接着剤2として、無溶剤型且つ常温硬化型の液状樹脂からなるものを使用し、しかも、接着剤2が硬化前の液状を維持した状態において、基材1と化粧シート3とを重ね合わせるので、接着剤2の流動性(レベリング性)を利用して、化粧シート3の表面を平滑化させることが容易であり、しかも、該平滑化の後、接着剤2を常温で硬化させるので、接着剤2が硬化により収縮することがあっても、接着剤2が流動性を有している間は、接着剤2の収縮により基材1表面の凹凸を拾って発生した凹凸を、接着剤2の流動(レベリング)により埋め合わせ、再平滑化させながら硬化が進行するため、瞬間的に硬化する電子線又は紫外線硬化型接着剤と比較すれば、常温硬化型樹脂は一般に電子線又は紫外線硬化型樹脂よりも硬化収縮が少ないことも相俟って、基材1表面の凹凸の化粧シート3表面への影響を遥かに軽減し、表面平滑性に優れた高鮮映性の化粧板を容易に得ることができる。

しかも、接着剤2の流動性を利用して化粧シート3の表面を平滑化させる際に、前述した様にローラ等でしごいたり板を押し付けたりする場合にあっても、熱圧プレス法の場合と異なり、化粧シート3が熱変形するほど加熱する必要はなく、常温で行うことができるから、化粧シート3とローラ又は板との間にゴミを噛み込んだり、ローラ又は板の表面に傷(特に突起)が付いていたりして、化粧シート3が局所的に凹むことがあっても、該平滑化後に圧力が解除されると、化粧シート3の下の接着剤2が流動することにより凹みが矯正されるので、ゴミや傷の影響を受けることなく、表面平滑性に優れた高鮮映性の化粧板を容易に得ることができる。

係る本発明の効果を十分に引き出すためには、少なくとも基材1と化粧シート3とを重ね合わせる時点において、接着剤2の粘度が0.3〜2Pa・s、さらに好ましくは0.5〜1Pa・sの範囲内であることが好ましい。接着剤2の粘度が低過ぎると、基材1の表面の凹凸を埋めるために十分な塗膜厚に厚塗りすることが困難であるほか、接着剤の垂れ落ちや過流動によるレベリング不良等の原因となる場合がある。一方、接着剤2の粘度が高過ぎても、塗布ムラの原因となったり、流動性が悪いために平滑化が困難となったりする場合があるからである。

また、接着剤2の塗布量としては、300〜1000g/m2の範囲内とすることが好ましい。接着剤2の塗布量が少な過ぎると、基材1の表面の凹凸を十分に埋めることができなかったり、基材1と化粧シート3とに挟まれて毛細管効果のために十分に流動することができなかったりして、平滑化効果が不十分となり易い。一方、接着剤2の塗布量が多過ぎても、塗布そのものが困難となったり、垂れ落ちや過流動によるレベリング不良等の原因となる場合があるほか、不経済でもあるからである。

本発明の化粧板の製造方法に使用する接着剤2の種類は、無溶剤型且つ常温硬化型の液状樹脂からなるものであれば、特に制限されるものではない。係る接着剤としては、エポキシ系樹脂、イソシアネート硬化型ウレタン系樹脂、シアノアクリレート系樹脂、嫌気硬化型アクリレート系樹脂等、種々の樹脂系からなるものが知られているが、これらの中でも、粘度やレベリング特性、硬化特性等の面から見て、エポキシ系樹脂を使用することが最も望ましい。

常温硬化型の液状エポキシ系樹脂とは、例えばビスフェノール型エポキシ樹脂又はノボラック型エポキシ樹脂等、末端及び/又は側鎖にグリシジル基(エポキシ基)が導入された高分子化合物である液状エポキシ樹脂を主剤とし、これに例えばポリアミン類、ポリアミド類、酸無水物、ポリフェノール類等を硬化剤として配合するものであり、中でもポリアミン類又はポリアミド類を硬化剤として配合したものが常温硬化性に優れているので好適である。

係る常温硬化型の液状エポキシ樹脂は、接着用又は注型用等として各種のものが市販されているので、それらの中から基材1や化粧シート3との接着性や流動性(レベリング性)等を考慮して適宜選択して使用すればよい。但し、高充填タイプのものは、擬塑性やチキソトロピー性が強く、レベリング性に劣る傾向があるので、無充填ないし低充填タイプのものを使用することが望ましく、特に、低剪断域での流動性に優れた注型用タイプのものが好適である。

接着剤2は、無色透明であっても良いし、必要に応じて染料又は顔料等の着色剤が添加されて半透明又は不透明に着色されていても良い。さらに必要に応じて、例えば充填剤、紫外線吸収剤、光安定剤、帯電防止剤、難燃剤、粘着賦与剤等の各種添加剤が適宜添加されていても良い。

化粧シート3は、化粧板における基材1の表面保護及び外観意匠の付与の目的で使用されるものであり、その材質は本発明において特に限定されるものではなく、例えば紙、織布、不織布、突板、熱可塑性樹脂シート、金属箔、又はそれらの2種以上の積層体等、従来より化粧板用の化粧シートの構成材料として使用されているものを任意に使用することができる。

但し、本発明において接着剤2の流動性を利用した平滑化効果を十分に発揮させるためには、化粧シート3は自ら平滑性を維持しようとする剛性(腰、撓み復元性)に優れた材質であることが好ましく、この観点から、熱可塑性樹脂を主体として構成されていることが好ましい。また、該熱可塑性樹脂からなる化粧シート3の厚みとしては、薄過ぎると剛性が不足して平滑化しにくく、逆に厚過ぎても、空気を噛み込まずに基材1と重ね合わせるのが困難となるなど、加工性に劣るほか、不経済でもあるので、概ね0.1〜0.3mm程度の範囲内とすることが好ましい。

化粧シート3に用いる熱可塑性樹脂の種類は特に限定されないが、化粧板の表面材として要求される耐摩耗性、耐擦傷性、耐水性、耐溶剤性、耐汚染性等の表面物性や耐候性を満足するものであって、しかも上述した通り剛性にも優れた材質であることが好ましい。係る観点から、例えばポリメチルメタクリレート等のアクリル系樹脂や、ポリエチレン、ポリプロピレン等のポリオレフィン系樹脂、ポリエチレンテレフタレート、ポリカーボネート等のポリエステル系樹脂等を使用することが好ましい。

化粧シート3の詳細構成については、本発明において特に限定されるものではなく、例えば、着色又は無着色の透明又は不透明の熱可塑性樹脂シートの単体であっても良いし、着色熱可塑性樹脂シートの表面に絵柄印刷層が施されたものなどであっても良い。しかし、本発明の製造方法により製造される化粧板の鮮映性を強調させるためには、少なくとも表面側に透明な熱可塑性樹脂シートを有する構成とすることが望ましい。

中でも最も好ましいのは、図1に示した様に、透明な熱可塑性樹脂シート31の裏面に絵柄印刷層32を設けてなる化粧シート3を使用した構成である。この構成によれば、十分な厚みを有する透明な熱可塑性樹脂シート31を使用することができるので、剛性(腰、撓み復元性)が強く、接着剤2の流動性を利用した平滑化に有利であり、しかも、透明層の厚みにより高鮮映性がより強調されると共に、絵柄印刷層32による高度の意匠表現の付与も可能であるからである。

この様に、本発明の製造方法により高鮮映性がより強調された化粧板を得るためには、透明な熱可塑性樹脂シート31としては、透明度が高く、曇度が低く、硬質で剛性(腰、撓み復元性)が強く、しかも表面が鏡面状の光沢面とされたシートの入手が容易な、ポリメチルメタクリレート等のアクリル系樹脂シートを使用することが最も望ましい。

透明な熱可塑性樹脂シート31は、必要に応じて、その透明性を損なわない範囲で、染料又は顔料等の着色剤の添加により着色されていても良い。また、必要に応じて、例えば紫外線吸収剤、光安定剤、熱安定剤、充填剤、難燃剤、滑剤、帯電防止剤、抗菌剤、防黴剤等の添加剤が適宜添加されていても良い。さらに、必要に応じてその表面には、例えば2液硬化型ウレタン系樹脂やアクリレート系電離放射線硬化型樹脂等の透明な樹脂組成物からなる表面保護層が設けられていても良く、該表面保護層に各種の添加剤が添加されていても勿論構わない。

本発明において使用する基材1の種類には特に制限はなく、従来より一般に広く用いられている化粧板用基材であれば任意に使用可能である。具体的には、例えば鋼板、真鍮板、アルミニウム板、ステンレス板等の金属系基材や、ガラス板、陶磁器板、石膏ボード、珪酸カルシウム板、セメント系不燃板等の無機質系基材、木材単板、合板、集成材、中密度繊維板、パーティクルボード等の木質系基材等を挙げることができる。

本発明の化粧板の製造方法において、接着剤2中に気泡が混入していると、これが化粧シート3の表面に僅かな凹凸を与えて、高鮮映性を損なう場合がある。このため、基材1と化粧シート3との重ね合わせ作業にあたっては、接着剤2中に気泡を噛み込まない様に、細心の注意が必要である。なお、基材1が通気性を有している場合には、基材1と化粧シート3とを接着剤2を介して重ね合わせた後、基材1の裏面側に真空吸引装置を配置し、接着剤2中の気泡を吸引し脱泡させることによって、該気泡の化粧シート3表面への影響を排除し、表面平滑性に優れた高鮮映性の化粧板を安定的に製造することができる。

【実施例】
厚さ0.3mmの透明なポリメチルメタクリレート樹脂シート(三菱レイヨン株式会社製、商品名「アクリプレン」)の裏面に、下地版、ボケ版、骨版及び導管版の4色からなる木目柄をグラビア印刷法により通常とは逆の順序で印刷して絵柄印刷層を形成して、化粧シートを作製した。

厚さ6mmの火山性ガラス質複層板(大建工業株式会社製、商品名「ダイライト」)の表面に、接着剤として粘度0.85Pa・s(850cp)(25℃)の注型用エポキシ樹脂(油化シェルエポキシ株式会社製、商品名「エピコート」、ポリアミン系硬化剤配合)を500g/m2塗布した。

該塗布後、常温で数分間放置して接着剤をレベリングさせた後、該接着剤の塗布面に、上記化粧シートの絵柄印刷層側の面を向けて重ね合わせ、ゴムロールで軽くしごいた後、水平台上に静置して、接着剤を再度十分にレベリングさせて化粧シート表面を平滑化させ、そのまま20℃で12時間養生硬化させて、本発明の化粧板を作製した。

得られた化粧板は、表面が鏡面状の平滑面となっており、透明度の高い厚手の樹脂シート層を表面に有することも相俟って、極めて高鮮映性の意匠性に優れたものであった。

【発明の効果】
以上詳細に説明したように、本発明の化粧板の製造方法によれば、基材上に、無溶剤型且つ常温硬化型の液状樹脂からなる接着剤を介して化粧シートを重ね合わせ、接着剤の流動性を利用して化粧シート表面を平滑化させた後、常温で硬化させるので、鏡面板又は鏡面ロール、熱圧プレス装置、電子線又は紫外線照射装置等の、高価な材料や特殊な設備を必要とすることなく、ゴミの噛み込みや鏡面板等の傷付き等の影響を受けることなく、しかも、樹脂の硬化収縮の影響も殆ど受けることなく、化粧シート面の平滑性に優れた高鮮映性の化粧板を、簡便な設備で容易且つ安定的に製造することができる。
