【発明の属する技術分野】
本発明は、良好な熱安定性を有する成形体を与える熱可塑性樹脂組成物、その製造法、および該組成物からなる成形体に関する。

【従来の技術】
芳香族ポリカーボネート樹脂および芳香族ポリサルホン樹脂からなる熱可塑性樹脂組成物において、両者の溶融粘度の比を特定範囲内にすることで耐熱性の優れた、とくに荷重たわみ温度の高い成形体を与える熱可塑性樹脂組成物が得られることが明らかにされたが(特願平8−320476号)、電気部品や自動車部品等の用途に於ける、さらに高い強度、剛性、寸法安定性や経済性を有する材料への要求が高まっている。
一般に熱可塑性樹脂において、このような性能を向上させるために、種々の無機充填材を添加することは公知であるが、芳香族ポリカーボネート樹脂および芳香族ポリサルホン樹脂からなる熱可塑性樹脂組成物の場合、用いる充填材によってはポリカーボネートの分解を誘発し、成形時に発泡等の不良を引き起こしたり、成形物の耐熱性、強度の低下を招くことが問題になっている。

【発明が解決しようとする課題】
本発明の目的は、以上の問題点を解決し、芳香族ポリカーボネート樹脂、芳香族ポリサルホン樹脂および無機充填材よりなる熱可塑性樹脂組成物であって、その溶融成形時、ポリカーボネートの分解が抑制され、溶融粘度の低下の見られない熱可塑性樹脂組成物、その製造法および成形品を提供することである。

【課題を解決するための手段】
本発明者らは、鋭意検討した結果、芳香族ポリカーボネート樹脂と芳香族ポリサルホン樹脂および無機充填材よりなる熱可塑性樹脂組成物において、芳香族ポリサルホン樹脂相に該無機充填材が選択的に存在する組成物が上記目的に合致することを見出した。すなわち、本発明は次のとおりである。
[1](A)芳香族ポリカーボネート樹脂、(B)下式で表される繰り返し単位を80mol%以上有する芳香族ポリサルホン樹脂および(C)酸化チタン、クレーおよびシリカから選ばれる強酸性を有する無機充填材よりなり[ただし、(A)と(B)は下記の要件1、2を満足する]、(A)と(B)のそれぞれ独立な相が存在し、かつ、(C)成分である無機充填材が(B)相に選択的に存在していることを特徴とする熱可塑性樹脂組成物。

【発明の実施の形態】
以下に本発明を詳細に説明する。
本発明で使用される(A)成分である芳香族ポリカーボネート樹脂は、一般式、

で表される繰り返し単位を有する単独重合体、共重合体およびその混合物である。式中、Aは原料の二価フェノールの残基である二価芳香族基である。このような芳香族ポリカーボネートを製造するために用いることのできる二価フェノールは、官能基として芳香族の炭素原子に直接結合している2つの水酸基を含有する単核または多核芳香族化合物である。二価フェノールの例としては、2,2−ビス(4−ヒドロキシフェニル)プロパン(ビスフェノールA)、ビス(4−ヒドロキシフェニル)メタン、2,2−ビス(4−ヒドロキシ−3−メチルフェニル)プロパン、2,2−(3,5,3’,5’−テトラクロロ−4,4’−ヒドロキシフェニル)プロパン、2,2−(3,5,3’,5’−テトラブロモ−4,4’−ヒドロキシフェニル)プロパン、1,1−ビス(4−ヒドロキシフェニル)シクロヘキサン、ハイドロキノン、レゾルシノール、ジヒドロキシジフェニルなどが挙げられるが、これらに限定されるものではない。
また、この芳香族ポリカーボネート樹脂は、製造原料としてビスフェノールAを少なくとも30mol%以上を用いるコポリカーボネートもしくはホモポリカーボネートであることが好ましい。その末端構造は、各々の製法に従って決まるものであり、例えば、OHやOC(CH3)3などが挙げられるが、これらに限定されるものではない。

本発明で用いられる芳香族ポリカーボネート樹脂の340℃、せん断速度1000/秒で測定したときの溶融粘度は2000〜10000poiseであることが好ましく、2000〜6000poiseであることがより好ましい。溶融粘度が10000poiseを越える場合、組成物の溶融粘度が高いために成形加工が困難となるため好ましくない。また、溶融粘度が2000poise未満の場合、粘度が低すぎて射出成形が困難となり好ましくない。

本発明で用いられる芳香族ポリサルホン樹脂としては、(II)または(III)で表される繰り返し単位中の(m/m+n)は0.8以上であることが好ましい。また、(III)の構造単位中のqは1であることが好ましい。
これらの中でも(I)、(II)の繰り返し構造単位を持つものが好ましく、さらに好ましくは(I)の繰り返し構造単位を持つものである。市販品の例としては、(I)のものは、住友化学工業株式会社の商品名スミカエクセルPES3600P、4100Pなどが、(II)のものはAMOCO社の商品名UDELPー1700などが挙げられるがこれらに限定されるものではない。また、その末端構造は、各々の樹脂の製法に従って決まるものであり、例えば、Cl、OH、OR(Rはアルキル基)などが挙げられるが、これらに限定されるものではない。

本発明で用いられる芳香族ポリサルホン樹脂の340℃、せん断速度1000/秒で測定したときの溶融粘度は1000〜6000poiseであることが好ましく、1000〜4000poiseであることがより好ましい。溶融粘度が6000poiseを越える場合、組成物の溶融粘度が高いために成形加工が困難となるため好ましくない。また、溶融粘度が1000poise未満の場合、粘度が低すぎて射出成形が困難となり好ましくない。
本発明で用いられる芳香族ポリカーボネート樹脂(a)と芳香族ポリサルホン樹脂(b)の、340℃、せん断速度1000/秒で測定したときの溶融粘度の比(ηa/ηb)は0.5〜2.0であり、0.8〜1.8であることがより好ましく、さらに好ましくは1.0〜1.6である。ηa/ηbが0.5より小さい場合はその組成物の耐熱性が劣るため、また2.0より大きい場合は系全体の粘度が上昇するために好ましくない。

本発明の樹脂組成物に配合される芳香族ポリカーボネート樹脂の配合量は、芳香族ポリサルホン樹脂と芳香族ポリカーボネート樹脂の全重量を基にして15〜55重量%であり、25〜45重量%であることがより好ましい。芳香族ポリカーボネート樹脂を55重量%より多く配合すると、組成物の耐熱性が劣るために好ましくない。本発明で用いられる(C)成分である無機充填剤はとくに限定されないが、ポリカーボネートを分解させるものの場合、本発明方法ではその弊害を防げるので好適である。ポリカーボネートの分解を誘発するような充填材とは強酸性を有するものである。強酸性を有するものとしては酸化チタン、クレー、シリカがあげられる。

本発明において、(A)芳香族ポリカーボネート樹脂、(B)芳香族ポリサルホン樹脂および(C)無機充填材よりなり、(A)と(B)のそれぞれ独立な相が存在し、かつ、(C)成分である無機充填材が(B)相に選択的に存在している熱可塑性樹脂組成物を製造する方法としては、これに限定されるものではないが、好適な方法として、次のような方法があげられる。
すなわち、下記の(1)〜(2)の工程をこの順に行う方法である。
(1)溶融した芳香族ポリサルホンあるいは溶媒に溶解した芳香族ポリサルホンを使って、無機充填材の表面を芳香族ポリサルホンでコーティングする工程
(2)上記の工程で得られる表面を芳香族ポリサルホンでコーティングされた無機充填材と芳香族ポリカーボネートとを溶融混練する工程

本発明における無機充填剤の配合割合は、(A)芳香族ポリカーボネート樹脂および(B)芳香族ポリサルホン樹脂からなる樹脂100重量部に対し、1〜200重量部であり、好ましくは1〜100重量部であり、さらに好ましくは10〜60重量部である。無機充填剤の配合割合が200重量部よりも多い場合は、成形加工時の流動性が悪くなり、良好な成形品を得ることが難しくなるとともに、成形機のシリンダーや金型の摩耗が大きくなるため好ましくない。また、無機充填剤の配合割合が1重量部未満の場合も、無機充填剤による特性の向上効果が不十分となり好ましくない。

なお、本発明で用いられる樹脂組成物に対して、本発明の目的を損なわない範囲でガラスファイバー、ガラスビーズ、カーボンファイバーなどの補強材;染料、顔料などの着色剤;酸化防止剤;熱安定剤;紫外線吸収剤;帯電防止剤;界面活性剤などの通常の添加剤を1種以上添加することができる。また、例えば、高級脂肪酸、高級脂肪酸エステル、高級脂肪酸金属塩、フルオロカーボン系界面活性剤等の外部滑剤効果を有するものを1種以上添加することも可能である。
本発明の樹脂組成物を得るための、無機充填剤を除く原料成分の配合手段は特に限定されず、各成分を各々別々に溶融混合機に供給するか、またはこれらの原料成分を乳鉢、ヘンシェルミキサー、ボールミル、リボンブレンダーなどを利用して予備混合してから溶融混合機に供給することもできる。
本発明の熱可塑性樹脂組成物および成形体は、自動車、航空機等の部品、産業用機器、家電製品、食器や医療機器、OA、AV機器、電子、電子部品などの用途に有効なものである。

【実施例】
以下、本発明の実施例を示すが、本発明はこれらに限定されるものではない。
なお、実施例中の物性は次の方法で測定した。
(1)溶融粘度
本発明の熱可塑性樹脂組成物に用いる芳香族ポリカーボネート樹脂と芳香族ポリサルホン樹脂の溶融粘度は、(株)東洋精機製作所製キャピログラフ1Bを用いて、ダイ径1mm、340℃、せん断速度1000/秒で測定した。
また、造粒品の溶融粘度はフローテスターCFT-500((株)島津製作所製)を用い内径1mm、長さ10mmの長さを持つダイスを用い、100kg/cm2の荷重下、370℃の条件で測定した。

(2)相構造の観察
熱可塑性樹脂組成物を、射出成形機(日精樹脂工業(株)製PS40E5ASE)を用いてシリンダー温度350℃、金型温度120℃で6.4×12.8×127mm試験片を成形し、その中央部の破断面を研磨機(商品名リファインポリッシャー 笠井商工(株)製)で研磨し、金蒸着装置(商品名 イオンスパッターE101 (株)日立製作所製)にて金蒸着を施し、走査型電子顕微鏡(商品名S-2300形 日立走査電子顕微鏡)を用いて観察した。

実施例1
芳香族ポリサルホン樹脂(住友化学工業株式会社製、商品名スミカエクセルPES)49重量部、酸化チタン(古河機械金属(株)製、商品名FR-88)30重量部をヘンシェルミキサーで混合後、二軸押出機(池貝鉄工(株)製、PCM−30)を用いてシリンダー温度340℃で造粒し、熱可塑性樹脂組成物を得た。続いて該熱可塑性樹脂組成物79重量部を150℃で3時間乾燥させた後、芳香族ポリカーボネート樹脂(住友ダウ株式会社製、商品名カリバー)21重量部とヘンシェルミキサーで混合した後、二軸押出機(池貝鉄工(株)製、PCM−30)を用いてシリンダー温度340℃で造粒し、熱可塑性樹脂組成物を得た。このような造粒方法を表1では「2段法」と表記した。
なお、樹脂および樹脂組成物の溶融粘度は上記の方法で測定した。
この組成物の相構造を上記した方法で観察したところ、芳香族ポリサルホン相に酸化チタンが選択的に存在していることが確認された。
なお、ここで用いた芳香族ポリサルホン樹脂および、芳香族ポリカーボネート樹脂のせん断速度1000/秒で測定した溶融粘度ηa、ηbはそれぞれ3480ポイズ、3660ポイズ、すなわちηa/ηb=1であった。

表1に示す通り、本発明における方法、すなわち一度酸化チタンを芳香族ポリサルホンでコートしてから芳香族ポリカーボネートと混合する方法で樹脂組成物を作製した場合には、酸化チタンとポリカーボネートの接触確率が低減し、ポリカーボネートの分解が抑制され、溶融粘度の低下等が見られず、良好な樹脂組成物が得られる。
比較例1のように一括で作製した場合は酸化チタンによるポリカーボネートの分解が抑制できずに粘度が著しく低下してしまい、良好な樹脂組成物が得られない。
