本発明はグラデーション成形方法及び成形体に関する。

【従来の技術】
透明樹脂からなる単一色の成形体やインサート成形法により透明樹脂の内部に有色の透明性のない樹脂を挿入した成形体がある。

また、透明ではないが、表面に赤から青へ色調が連続的変化する模様を施した成形体が知られている。

【発明が解決しようとする課題】
透明樹脂からなる成形体は、透明感はあるが、透明一色のみからなるものであるため、色調の変化がない。

またインサート成形によって、内部に着色樹脂を挿入した成形体は、色調の変化が単調であり、更にインサート成形は成形工程が2工程となり、成形時間が長くなり、コストが大きくなるという問題点があった。

また、表面に赤から青へ色調が連続的変化する模様を施した成形体の場合、見た目は美しいが、その模様は塗装又は印刷したものを貼着して着ける必要があり、製造コスト面から問題があった。

本発明の課題は、透明感があり、かつ色調の変化がある成形体を簡易な方法で提供することにある。

【課題を解決するための手段】
請求項1の発明は、透明又は半透明の樹脂からなる外層の内部に着色樹脂からなる2層以上の内層を射出し、色調の変化がある成形体を成形するグラデーション成形方法であって、透明又は半透明の樹脂を金型内に射出して外層を形成し、次いで第1内層を形成する着色樹脂、透明中間層を形成する透明又は半透明の樹脂、第2内層を形成する着色樹脂を順に射出し、第1内層を薄く引き伸ばして第2内層よりも低濃度にするようにしたものである。

【発明の実施の形態】
図1、図2は肉厚の歯ブラシ用ハンドル10を射出成形金型1を用いて、グラデーション成形方法により下記(1)〜(4)の如くに成形する手順を示すものである。

(1) 金型1に透明(又は半透明)樹脂を3.0sec間射出して外層11を成形する(図1(A))。透明樹脂は、例えばポリエチレンテレフタレート(PET)、ポリスチレン(PS)、アクリルニトリルスチレン(AS)、ポリアクリル(PMMA)等を採用できる。

(2) 外層11の内部に、少量の着色樹脂を0.3sec間射出して第1内層12を成形する(図1(B))。着色樹脂は、例えば上述(1)の透明樹脂に着色剤を加えたものを採用できる。ここでは、無色透明のポリエチレンテレフタレート系樹脂を用いた。

(3) 第1内層12の内部に、前述(1)におけると同一の透明樹脂を1.2sec間射出して透明中間層13を成形する(図1(C))。

(4) 透明中間層13の内部に、前述(2)におけると同一色の着色樹脂を2.0sec間射出して第2内層14を成形し(図1(D))、そして最後に透明樹脂を4.5sec間射出して充填を完了する(図1(E))。最後に透明樹脂を射出した方が、次の成形が透明樹脂から始まるため、生産性の観点から好ましく、また、着色樹脂を完全に埋包できるという点からも好ましい。ハンドル10にあっては、図2に示す如く、外側寄りの第1内層12の一部(基部)で内側寄りの第2内層14を包み、かつ第1内層12の色濃度を第2内層14の色濃度に比して低濃度にしたものである。第1内層12は少量の着色樹脂を長くかつ薄く引き伸ばされて第2内層14よりも低濃度になる。

ハンドル10にあっては、上述(2)、(4)の着色樹脂の射出開始タイミングと射出終了タイミングを、ハンドル10の充填完了の範囲内にて適宜変更することにより、内層12、14の形状を変形できる。

尚、内層12、14を構成する着色樹脂は、外層11、透明中間層13を構成する透明樹脂に着色剤を加えたものに限らず、外層11、透明中間層13を構成する透明樹脂と異材質のものでも良い。また、内層12、14のそれぞれを構成する着色樹脂も互いに同一材質に限らず異材質でも良く、或いはそれらの色を互いに異なるものとしても良い。また、内層12、14、透明中間層13は外層11の内部に包まれるから、外層11、第1内層12、透明中間層13、第2内層14の間で接着性は必要とされない。

本実施形態によれば、以下の作用がある。

▲2▼外層11の材料と内層12、14の材料を異材質とし、ハンドル10の物性を調整できる。即ち、内層12、14の樹脂として多様なものを採用でき、ハンドル10の設計の自由度を向上できる。例えば、外層11に柔軟な樹脂を用い、内層12、14に硬い樹脂を用いることで、曲げ強度の高いハンドル10を得ることができる。ここで、内層12、14には硬い樹脂を用いるだけでなく、顔料等を練り込むことにより、その強度を向上させても良い。特に、本発明にあっては、使用時の連続的な曲げ負荷により、疲労破壊し易い透明樹脂を用いた場合でも、透明樹脂を着色樹脂と一体として成形し、着色樹脂を透明樹脂に完全に埋包しているため、内層12、14と外層11とで剥離や脱落が生じず、その疲労破壊を防止できる。また、耐薬品強度の高い樹脂を外層11にだけ用いて、内層12、14には耐薬品強度の低い樹脂を用いながら一定の耐薬品性能を備えたハンドル10を低コストで得ることができる。また、口腔内での使用等を忌避すべき樹脂や着色剤も内層12、14として用い、これを外層11によって完全に包むことにより、衛生上の不都合を回避できる。

尚、本発明の実施に用いる成形機は、先行射出材料の内部に後続射出材料を突出できるものであれば良く、例えばFN−D混色成形機(日精樹脂工業社製)が挙げられる。
