【発明の属する技術分野】
本発明は、ポリマーフィルムの巻き取り方法及びこれに用いるレイオンロールに関するものである。

【従来の技術】
セルロースアシレートフィルム、特にセルロースアセテートフィルムは、電子ディスプレイ用途、写真支持体用途、その他光学用途として、広く用いられている。特に近年の電子ディスプレイ用途の急速な拡大から、これらのフィルムはますます薄膜化が求められており、さらに生産性を上げることが必要となってきている。

セルロースアシレートフィルムは、一般的に溶液流延法で製造される。この溶液流延法では、セルロースアシレートを可塑剤、UV吸収剤、滑り剤その他添加剤とともに溶媒に溶かして濃厚溶液とし、これをダイからバンド、ドラムのような無端支持体に流延し、溶媒を乾燥させて固化させて支持体から剥ぎ取り、さらに乾燥させてフィルムを製造する。

生産速度がますます速くなるにしたがい、製品巻き取り部では、同伴エアーにより安定した巻き取りが難しくなる。同伴エアーを巻き込むことにより、フィルムロールの上下の径差が大きくなる故障(以降、巻緩みと呼ぶ)や、フィルムロール上部に凹みが起こる故障(以降、陥没ベコと呼ぶ)が発生する。この故障については生産速度が速くなり、フィルム膜厚が薄くなるほど顕著に発生する。

この同伴エアーを排除する手段として、フィルムを巻き取る際にレイオンロールによりフィルムを巻芯側に押圧している(例えば、特許文献1参照)。この方法により、フィルム面間が均一な空気層厚みをもったフィルムロールを形成することができる。

【発明が解決しようとする課題】
しかしながら、レイオンロールを用いると、フィルムとレイオンロールの接触及び剥離により巻き取られたフィルムが帯電し、空気中を浮遊する異物を静電気により吸い寄せてしまい、異物故障の原因となっていた。また、フィルムの除電方法として印加式除電器によりイオンを発生させ、これを製品としてのロール状フィルムに当てることにより帯電を除去する方法をとっているが、この方式では巻き取り室内にオゾンが発生して、レイオンロール表面のゴムを劣化させていた。これによりゴム表面の体積抵抗が増加し、帯電がさらに上昇していた。また、ゴムの硬さが硬くなりフィルムロールの円周方向に黒いスジ状のベース変形故障(以降、黒帯故障と呼ぶ)が発生していた。

本発明は、上記問題点を解決するためのものであり、フィルム巻き取りでのレイオンロールによる剥離帯電の発生を抑えて、高速生産でのフィルムロールの巻姿を安定させつつ、高品質で異物故障のないポリマーフィルムを製造することを目的とする。

【議題を解決するための手段】
上記目的を達成するために、本発明では、レイオンロールを用いてポリマーフィルムをロール状に巻き取るポリマーフィルムの巻き取り方法において、前記ポリマーフィルムはセルロースアシレートフィルムまたはポリエステルフィルムであり、前記レイオンロールは、厚みが65μm以下の前記ポリマーフィルムを巻き取る巻芯とイオンを発生して前記ポリマーフィルムを除電する印加式の除電器とが備えられた巻き取り部に配され、金属からなるロール本体とこのロール本体の外周に設けられた表面材料とを有し、前記表面材料は、10 2 Ω・cm以上10 12 Ω・cm以下の体積抵抗率と、30度以上70度以下の硬度と、耐オゾン性とを有するゴムであり、押圧機構を有する前記レイオンロールにより、前記ポリマーフィルムに対する押圧力を、前記巻芯に対する巻径の変化に応じて60Nから30Nの範囲で連続的に変化させながら、30m/分以上200m/分以下の巻き取り速度で巻き取ることを特徴として構成されている。

なお、前記フィルムの巻き取り速度が30m/分以上200m/分以下であることが好ましく、より好ましくは30m/分以上100m/分以下である。また、前記フィルムの巻き取り時における膜厚が20μm以上125μm以下であることが好ましく、より好ましくは20μm以上85μm以下である。また、前記フィルムの巻き取り時における前記レイオンロールの押圧を10N以上100N以下とすることが好ましい。また、前記ポリマーフィルムは、セルロースアシレートフィルムであることが好ましい。

【発明の実施の形態】
図1は、本発明を実施したフィルム巻き取り部の概略図である。巻芯10はフィルム巻き取り機にセットされており、図示しないモータにより回転駆動される。これにより、巻芯10にポリマーフィルム11が巻き取られてゆき、フィルムロール12になる。

フィルムロール12に接触して回転するように、レイオンロール13が回転自在に取り付けられている。このレイオンロール13は押圧機構14によって、ポリマーフィルム11を巻芯10側に押圧するように構成されている。これにより、ポリマーフィルム11の巻き取りの際に、フィルム11に同伴するエアーを排除することができ、フィルム面間が均一な空気層厚みをもったフィルムロール12を形成することができる。

図2に示すように、レイオンロール13は、SS、SUSなどの金属製のロール本体13aの表面に、耐オゾン性に優れたNBRゴムを表面材料13bとしてライニングして構成されている。この表面材料13bは、例えば硬さが40度、体積抵抗率が108 Ω・cmになるように、添加剤などが調整されている。このような表面材料を13bを有するロールとしては、株式会社加貫ローラ製作所製の白EC240NSがある。なお、硬さの測定はJIS K6253に基づいて行われ、体積抵抗率の測定はJIS K6271に基づいて行われている。

なお、ポリマーフィルム11の巻き取り速度が30m/分以上であることが好ましい。また、ポリマーフィルム11の巻き取り時における膜厚が125μm以下の場合、特に膜剛性が低く変形しやすいため、本発明の効果が大きく好ましい。85μm以下であることがさらに好ましく、65μm以下であることが特に好ましい。また、ポリマーフィルム11の巻き取り時におけるレイオンロール13の押圧を20N以上80N以下とすることが好ましく、30N以上60N以下とすることがさらに好ましい。さらに、フィルムロール12の巻径の変化に応じてレイオンロール13の押圧を60Nから30Nの範囲で連続的に変化させることも好ましい。

なお、本発明が適用されるフィルムの材質は問わないが、例示すれば、セルローストリアセテート等のセルロースアセテート、ポリエチレンテレフタレート、ポリエチレンナフタレート等のポリエステル等のプラスチックフィルム等である。製品として巻き取ったフィルムロールは、幅が600〜3500mm程度、通常1000〜1600mm程度であり、厚みが25〜250μm程度、通常30〜100μm程度であり、巻き取り長が500〜10000m程度、通常2000〜6000m程度である。

図1に示したフィルム巻き取り装置において、レイオンロール13を使用して、セルロースアセテートフィルムの巻き取りを実施した。フィルムの巻き取り速度は35m/分、フィルムの膜厚は40μm、フィルム幅は1336mm、レイオンロール13の押圧力は35Nであった。レイオンロール13の表面材料13bとして、NBRゴム(加貫ローラ製:白EC240NS、硬さ40度、体積抵抗率108 Ω・cm)を使用した。

[巻硬さの評価]
図3に示すように、巻硬さの評価はフィルムロール120の巻き取り径の上長さLUと、下長さLDとの上下径差(LD−LU)を測定することによって行う。なお、上下径差が小さいほどフィルムロール120の巻硬さが優れていることを示す。上下径差の測定結果から、表2にしたがって格付け評価を行った。

[陥没ベコの評価]
図4(A)に示すフィルムロール121の陥没ベコ22の評価は、図4(B)に示すように陥没ベコ22の深さD1を測定することによって行う。陥没ベコ22の深さD1は、図中実線で示す陥没面のうち最も陥没の大きい部分と、図中二点鎖線で示す非陥没面との距離を測定することによって求められる。なお、陥没ベコ22の深さD1が小さいものが好ましい。陥没ベコ22の深さD1の測定結果から、表3にしたがって格付け評価を行った。

図5に示すフィルムロール125に黒帯故障26が発生したかどうかを目視にて検査し、故障の有無で評価を行った。なお、黒帯故障がないものが好ましい。

フィルムロールの表面1周に巻き込まれている異物の個数を、フィルムロールにストロボスコープ光を当て、目視で検査した。なお、異物付着個数は少ないほうが好ましい。異物付着個数の測定結果から、表4にしたがって格付け評価を行った。

[レイオンロール劣化の評価]
レイオンロール13の劣化について、レイオンロール13を1ヶ月使用した後にレイオンロール13にクラックが発生したかどうか、またレイオンロール13を6ヶ月使用した後にフィルムロール12に黒帯故障が発生したかどうかを検査し、クラック及び黒帯故障の有無で評価を行った。なお、ゴム材質としてのオゾン劣化評価はJIS K6259に基づき、オゾン濃度50pphm、温度40℃、暴露時間48時間の条件で行われるが、工程内での劣化評価は1ヶ月使用後のクラックの有無を目視にて評価した。なお、クラック及び黒帯故障が発生しないものが好ましい。

実施例1、2、及び比較例1〜3で形成されたそれぞれのフィルムロール12について、上記各評価項目の判定に基づいて、表5に示す総合評価を行った。

以上説明したように、本発明のポリマーフィルムの巻き取り方法及びレイオンロールによれば、レイオンロールの表面材料として、体積抵抗率が102 Ω・cm以上1012Ω・cm以下であり、硬度が30度以上70度以下のゴムを用いたので、フィルムの帯電が少なく、異物付着が少なく、かつ巻姿の優れた、高い生産性をもつポリマーフィルムを生産することができる。
