【発明の属する技術分野】
本発明は、住宅等の建築物や車両等の内装に使用される化粧シート及び化粧板に関するものであり、特に建具、壁面、天井等に好適に使用できる化粧シート及び化粧板に関するものである。

【従来の技術】
従来より建装材分野で使用されている無垢板や突板合板等の木質系素材は、天然素材であるが故に、耐光性、耐汚染性、耐摩耗性、耐スクラッチ性等の各種耐性に欠け、合成樹脂系塗料等による塗装を施すことでその耐性を補ってきた。

しかしながら、塗装作業は例えばサンディングシーラー、研磨、下塗り、中塗り、仕上げ塗装等、工数が多く煩雑でコストが嵩み、塗料に含まれる溶剤の揮散のため労働衛生上の問題もある。

しかも、溶剤を含む塗料を高速度で乾燥させようとして高温に曝すと、反りや割れ等の欠陥が発生しやすいので、比較的低温で長時間の乾燥を必要とする。従って、塗装設備のライン長は必然的に長くなり、広い設置面積を必要とする大型の設備とならざるを得ず、しかも速度が上がらない為に生産効率も低い。

また、生産される製品の品質面でも、個々の木地の相互間や、一つの木地の中でも春材部と秋材部との間などで、木材の組織に粗密の差があり、塗料樹脂の染み込み具合が異なる為に、塗装膜厚や表面光沢等の仕上げ状態はばらつきがちであり、均一な品質の製品を安定して供給することは困難である。

一方、塗装に替えて、木質系基材の表面に、木目柄を印刷したプラスチックフィルムを貼付する技術も広く実用化されているが、印刷による木目であることに加え、表面にいわゆる「プラスチック臭さ」が出ることもあって、木質系基材としての自然感や実物感がなく、意匠的に見劣りがするものである。

【発明が解決しようとする課題】
本発明は、従来の技術における上記のような問題点を解決するためになされたものであって、無垢板又は突板合板等の木質系基材の木目の意匠感や素材感を活かしながら、耐光性、耐汚染性、耐摩耗性、耐スクラッチ性等の各種耐性を付与するために、工程が煩雑で生産性の低い塗装法によらずに、簡便且つ効率的に化粧板を製造するための化粧シート、及び、当該化粧シートを使用して製造した、上記目的に適った化粧板を提供することを課題とする。

【課題を解決するための手段】
本発明の化粧板は、上述したように無垢板又は突板合板等の木質系基材に化粧シートを貼り合わせて耐光性、耐汚染性、耐摩耗性、耐スクラッチ性等の各種耐性を付与した化粧板であって、前記化粧シートが、透明若しくは半透明の原紙に樹脂塗工を施し、樹脂塗工後、前記木質系基材の木目の意匠感や素材感を活かすように、透明若しくは半透明の木目柄の印刷を施し、前記木質系基材の木目の意匠感や素材感を活かすように、艶消状の導管柄の印刷を施して、透明または半透明の接着剤を介して前記木質系基材の表面に貼り合わせてなることを特徴とするものである。

【発明の実施の形態】
本発明の化粧シートは、貼付対象となる木質系基材の表面の木目の意匠感や素材感等が透視可能であるように、薄葉紙等の透明若しくは半透明の原紙を使用し、これに耐光性、耐汚染性、耐摩耗性、耐スクラッチ性等の各種物性を付与するために、透明若しくは半透明で各種物性に優れた樹脂を塗工して表面に樹脂層を形成してなるものであり、更に好ましくは、塗工した樹脂の一部は原紙の全体若しくは表層部の一部に浸透含浸し、原紙の紙間強度を強化すると共に、原紙の透明度を向上し、木質系基材の表面の木目の意匠感や素材感等を活かした意匠性を更に向上する作用をなしているものである。

本発明の化粧シートに使用する原紙としては、貼付対象となる木質系基材の表面の木目の意匠感や素材感等が透視可能である程度の透明性を、原紙自体が元来有しているか、若しくは原紙自体は元来不透明であっても、後の樹脂塗工処理によって透明化ないし半透明化する性質を有する紙質材料であれば良い。

具体的には、坪量が概ね50g/m2以下の薄型の紙や、原料パルプ若しくは抄紙後の紙匹に薬品類による処理や叩解、挟圧等を過度に行って透明化した紙などが使用できる。

更に具体的には、例えば建材用薄葉紙、樹脂混抄紙、樹脂含浸紙、紙間強化紙、化粧板用オーバーレイ紙等の所謂建材用紙であって透明性の良いものや、建材用紙以外でも例えばグラシン紙、トレーシング紙、油紙、蝋紙、インディアン紙、パーチメント紙、ティーバッグ用紙等、或いは木材パルプ紙に限らず非木材系天然繊維、再生繊維及び/又は合成繊維等を混抄した紙や、これら各種繊維よりなる不織布などであっても良い。

原紙は一般に薄ければ薄いほど透明性が向上するが、印刷・塗工・貼り合わせ等の加工上や、原反又は製品の取扱上等で、原紙に要求される強度の面からも、原紙の薄さには自ずと制約があるし、また、樹脂塗工により樹脂が原紙の裏面にまで含浸されていると、木質系基材への貼り合わせ時に木材用の汎用接着剤の利用が困難となる場合があることから、樹脂の裏抜け防止などの面からも制約され、一般的には坪量23g/m2以上のものを使用するのが良い。

なお、樹脂を原紙中に浸透含浸させないか表面側の一部のみに浸透含浸させる場合には、原紙の裏面側の紙間強度が不十分となる場合もあるので、その様な場合には、樹脂塗工前又は樹脂塗工後に原紙の裏面に紙間強化剤を塗工すれば、原紙の全体の紙間強度を十分に強化することができる。

樹脂塗工に使用する樹脂は、目的の化粧板に要求される耐光性、耐汚染性、耐摩耗性、耐スクラッチ性等の各種耐性を付与することができる樹脂であれば如何なる樹脂であっても良いが、一般的には、硬度や内部凝集力に優れた熱硬化性樹脂又は電離放射線硬化性樹脂(紫外線硬化性樹脂又は電子線硬化性樹脂等)を使用するのが良い。

熱硬化性樹脂としては例えばメラミン系樹脂、尿素系樹脂、フェノール系樹脂、不飽和ポリエステル系樹脂、ジアリルフタレート系樹脂、ベンゾグアナミン系樹脂、エポキシ系樹脂、ウレタン系樹脂、アルキド系樹脂等、電離放射線硬化性樹脂としては例えばアクリレート系樹脂、メタクリレート系樹脂等を使用することができる。

塗工方式は、例えばロールコート法、グラビアコート法、ナイフコート法、フローコート法、ファウンテンコート法、コンマコート法、ダイコート法、スプレーコート法、ディップコート法等任意であり、特に問わない。

樹脂の塗工量は、基本的には目的の化粧板に要求される各種耐性の程度に応じて決定されるが、塗工時に樹脂の一部は原紙中に浸透含浸することから、原紙の表面に均一な樹脂塗膜を各種耐性上十分な膜厚に形成させるためには、原紙の樹脂吸収性も考慮して設計する必要があり、一般的には2〜50g/m2の範囲内とすることが好ましい。

また、樹脂塗工の工程を1回の塗工で行うと、樹脂の一部が原紙に吸収されることから、原紙の場所による粗密差に起因する吸収性差によって塗工ムラを発生したり、塗工樹脂被膜の原紙中への吸収によって被膜の表面が変形し艶ムラを発生したりする場合がある。この様な現象の発生を回避して、良好な表面状態の樹脂被膜を形成するためには、樹脂を2回以上に分けて塗工する手法が有効である。また、塗工直後の表面にスムージングバーを当てることによっても、表面状態の向上を図ることができる。

上記樹脂塗工に使用する樹脂としては、耐汚染性の向上の目的で、シリコーン系樹脂又はフッ素系樹脂を使用することもできる。これらも勿論硬化型のものを使用することが望ましく、例えばシリコーン樹脂としては付加型、縮合型、過酸化物架橋型、電離放射線硬化型等、フッ素系樹脂としては例えばイソシアネート硬化型や電離放射線硬化型等のものを使用することができる。

上記の他、シリコーン系樹脂又はフッ素系樹脂以外の、前述した様な一般の熱硬化性樹脂又は電離放射線硬化性樹脂に、シリコーン系化合物若しくはフッ素系化合物等を添加することによっても、耐汚染性の向上を図ることが可能である。

係るシリコーン系化合物やフッ素系樹脂としては、例えばシリコーンオイルや溶剤可溶型の低分子量ポリフッ化ビニリデン樹脂等の様に、単に熱硬化性樹脂又は電離放射線硬化性樹脂の中に分散した形態で使用するものもあるが、例えば水酸基やアミノ基、メルカプト基等の活性水素基や、ビニル基又は(メタ)アクリロイル基等の重合性二重結合基、若しくはイソシアネート基又はエポキシ基等の反応性官能基を分子中に有する反応型シリコーン系化合物又は反応型フッ素系化合物を使用すると、熱硬化性樹脂や電離放射線硬化性樹脂と化学的に反応して結合することにより、下層への拡散や表面へのブリードが抑制され、繰り返しの拭き取りにも耐えて長期に亘り耐汚染性を維持することができる。

なお、フッ素系樹脂やフッ素系化合物は、近年では火災時や焼却処理時の有毒ガス(フッ化水素)の発生の問題から敬遠される傾向にあり、係る観点からは、有毒物質の発生の心配のないシリコーン系樹脂又はシリコーン系化合物を使用することが望ましい。

樹脂塗工に使用する樹脂には、耐光性の向上の目的で、紫外線吸収剤及び/又は光安定剤を添加することが望ましい。紫外線吸収剤としては例えばベンゾフェノン系、ベンゾトリアゾール系、サリチル酸エステル系、シアノアクリレート系、ホルムアミジン系、オキザニリド系等、光安定剤としては例えばヒンダードアミン系、ニッケル錯体系等を使用することができ、紫外線吸収剤及び光安定剤の両者を併用することが最も望ましい。

また、同じく耐光性の観点から、イソシアネート硬化型のウレタン系樹脂を使用する場合には、イソシアネート系硬化剤としては例えばトリレンジイソシアネート(TDI)等の芳香族系のものは黄変性を有するので使用用途によっては好ましくない場合もあるため、その様な場合には例えばヘキサメチレンジイソシアネート(HMDI)等の脂肪族系や、イソホロンジイソシアネート(IPDI)等の脂環族系のもの等を使用することが望ましい。なお、芳香族系であってもキシリレンジイソシアネート(XDI)は黄変性が少ないので、色調や用途等によっては使用可能である。

塗工する樹脂には、必要に応じて、耐摩耗性や耐スクラッチ性を向上するために例えばアルミナ又は炭化珪素等の減摩剤を添加することもできる。減摩剤は不定形であっても良いが、粒度の揃ったものを使用した方が効果的であるので、粒度の揃った粒子が得られやすい球形や多面体形(結晶形)のものを使用することが望ましい。

上記減摩剤の他にも、表面の艶状態を調整するために例えばシリカ又はガラスビーズ等の艶調整剤を添加したり、透明性を損なわない範囲で適宜の色調に着色するために染料又は着色顔料を添加したり、パール光沢性、蛍光性又は蓄光性を付与するためにパール顔料、蛍光顔料又は蓄光顔料を添加したり、その他特殊な機能性を付与するために例えばホルムアルデヒドキャッチャー剤等の揮発性有機物質捕捉剤や抗菌剤、消臭剤、吸放湿剤等の機能性物質を添加したりすることもできる。

また、貼付対象となる木質系基材の表面の木目の意匠感や素材感を活かしながら、印刷等による人工の木目模様を重ね合わせて、天然の木目のばらつきを多少なりとも均質化する目的で、本発明の化粧シートには、透明又は半透明の木目柄の印刷を施すこともできる。

透明又は半透明の木目柄の印刷は、透明性の高い染料又は顔料を使用した透明又は半透明の印刷インキを使用しても良いし、透明性が低いか又は実質的に不透明の印刷インキを使用しても、抜けの多い網点状に印刷すれば、実質的に透明性ないし半透明性を維持することができる。木目柄には、秋材部に対応する盛り上げパターン等を含ませる等の手法によって、より写実的な自然感をもたせることもできる。

また、貼付対象である木質系基材に天然の木目の導管溝が実質的に存在しない場合は勿論のこと、存在する場合であっても、その表面上に本発明の化粧シートを貼り合わせることによって、導管溝は事実上隠蔽されてしまうので、本発明の化粧シートには導管柄を印刷することが望ましい。導管柄は、単に濃色のインキによる色彩上の表現であっても良いが、艶消剤を添加する等して艶消状とすると、周囲との艶差により視覚的に凹んで見えることにより、木質系基材における本物の導管溝に近似した高級感ある意匠効果を与えることができる。

導管溝の表現技法としては上記の他、全面に艶消状の樹脂を塗工した後に導管溝部以外に高光沢の樹脂を塗工する技法や、樹脂吸収性のインキで導管柄を印刷した後に全面に樹脂を塗工し導管柄部では塗工した樹脂を吸収させて導管柄を露出させる技法、撥液剤の含有等により撥液性を有するインキを使用して導管柄を印刷した後に全面に樹脂を塗工し導管柄部で樹脂を撥かせて導管柄を露出させる技法、発泡性インキで導管柄を印刷し全面に樹脂を塗工後導管柄を発泡させ研磨等により発泡部内部の発泡セルを露出させて艶消化する技法等、従来公知の任意の技法を適用することができる。

木質系基材の吸放湿による変形や反りを防止するために、原紙の裏面に透湿防止用の樹脂層を設けることもできる。該樹脂層は、防湿性に優れた透明又は半透明の樹脂であれば熱可塑性樹脂であっても硬化性樹脂であっても良く、その形成法も、例えば塗工法、溶融押出積層法、ドライラミネート法、ウェットラミネート法、熱圧着法、超音波融着法、高周波接着法等、任意である。

以下に本発明の実施例を示す。

実施例1
坪量23g/m2の紙間強化紙の表面に、アクリルポリオール系主剤100重量部、イソシアネート硬化剤(HMDI)30重量部及び反応型シリコーン系添加剤10重量部の組成からなるシリコーン変性2液硬化型ウレタン系樹脂をグラビア塗工方式にて乾燥後の塗布量12g/m2に施した。塗工は2ヘッドに分けて行い、スムージングバーを使用して表面をならしながら、ブロッキングを起こさないようにコーティングライン上で十分な乾燥処理を行った。樹脂塗工後、60℃の温度で3日間のエージングを行い、本発明の化粧シートを得た。

木質系基材(無垢板又は突板合板)の表面に、二酸化チタン顔料が添加されていない酢酸ビニル系接着剤を56g/m2(wet)塗工し、乾燥後、該接着剤塗布面に上記化粧シートの裏面(樹脂塗工面とは反対側の面)を向けて重ね合わせ、化粧板用ラミネーターにて貼り合わせて、本発明の化粧板を得た。

【発明の効果】
本発明の化粧シートは、透明若しくは半透明の原紙に樹脂塗工を施してなるので、無垢板又は突板合板等の木質系基材に貼り合わせて、該木質系基材の木目の意匠感や素材感を活かしながら、耐光性、耐汚染性、耐摩耗性、耐スクラッチ性等の各種耐性を付与した化粧板を製造することができる。

しかも、この化粧シートは工業的に一定の品質での大量生産が可能であるから、製造される化粧板の品質も安定する。また、化粧板の製造工程は、大型の設備を要し工程が煩雑で生産性も低い塗装工程が不要となり、木質系基材への化粧シートの貼り合わせという単一の工程のみで、簡便且つ生産性良く化粧板を製造することができる。

また、樹脂の塗装被膜に透明又は半透明の原紙の層が加わることにより、木質系基材の表面に積層される透明又は半透明の層は、従来の塗装法では塗料の乾燥の問題や塗料被膜の脆化の問題などから事実上不可能であった厚さにまで増やすことが可能となり、塗装感に優れた高級感溢れる化粧板が容易に製造可能となる。

逆に言えば、従来と同等の塗装感を有する化粧板を得ればよい場合には、樹脂の塗布量を従来よりも大幅に削減し、製造原価低減や生産性向上と共に、溶剤の揮散による環境汚染の抑制にも寄与することができる。

加えて、樹脂の着色や、透明又は半透明の木目柄、導管柄、盛り上げパターン等の印刷、導管柄を艶消状とすることによる視覚的な立体表現などにより、製造される化粧板の色調や木目意匠の安定化と共に、意匠性の更なる向上を図ることもできる。
