【発明の属する技術分野】
本発明は、フェノール樹脂組成物に関し、特にエポキシ硬化剤として使用した場合に、難燃性、耐熱性、耐湿性、金属密着性等に優れる硬化物を与えることができ、封止、積層、塗料などのエポキシ樹脂を用いる各種用途、特にガラスエポキシ積層板やIC封止材用として適するフェノール樹脂組成物に関するものである。

【従来の技術】
エポキシ樹脂は、その優れた電気特性ゆえに電気電子材料部品を中心に幅広く使用される。これら電気電子材料部品は、ガラスエポキシ積層板やIC封止材に代表されるように高い難燃性が求められるが、エポキシ樹脂単独では充分な効果が得られないため、このエポキシ樹脂にハロゲン系の難燃剤を多く併用しているのが現状である。

ところが近年、ダイオキシンに代表されるような有機ハロゲン物質の毒性が大きな問題となっていることや、ICパッケージにおけるハロゲンの長期信頼性への悪影響などから、ハロゲンの使用量を低減するか、ハロゲンに代替できる他の化合物を使用した難燃剤、あるいは他の難燃処方が強く求められている。

そこで、特開平9−119389号公報には、トリアジン環を有する化合物とフェノールとアルデヒド類とを反応して得られる特定のフェノール樹脂組成物とその製造方法が提案されており、前記フェノール樹脂組成物を硬化剤として使用したエポキシ樹脂組成物は、難燃効果、耐熱性および耐湿性を改善した硬化物が得られる。しかし、前記のフェノール樹脂組成物において、フェノール類としてフェノールを用いたフェノール樹脂組成物を硬化剤として用いたエポキシ樹脂組成物では、硬化の工程においてフェノール樹脂組成物とエポキシ樹脂との配合物のゲル化時間が短くなり、作業性に制約が生じるという問題点があった。

【発明が解決しようとする課題】
本発明の課題は、エポキシ樹脂硬化剤として使用した場合には、ハロゲンを使用しなくとも難燃性が改善され、難燃性、耐熱性、耐湿性、金属密着性に優れる硬化物を与えることができ、封止、積層、塗料などのエポキシ樹脂を用いる各種用途、特にガラスエポキシ積層板やIC封止材用として適し、且つ、硬化の工程においてフェノール樹脂組成物とエポキシ樹脂との配合物のゲル化時間を、作業性に制約を与えないように長くとることができる、エポキシ樹脂硬化用のフェノール樹脂組成物、これを用いたエポキシ樹脂組成物を提供することである。

【課題を解決するための手段】
本発明者らは、上記実情に鑑みて鋭意検討した結果、フェノール類としてオルソ置換フェノール類を含有したフェノール類とトリアジン類と、アルデヒド類を反応させて得られるトリアジン類変性ノボラック樹脂を必須成分とするノボラック樹脂をエポキシ樹脂硬化剤として用いることで上記課題を解決することを見出し、本発明を完成するに至った。

すなわち、本発明は、オルソ置換フェノール類を30モル%以上含むフェノール類とトリアジン類とアルデヒド類とを反応させたトリアジン類変性ノボラック樹脂を含んでなるフェノール樹脂組成物であって、
前記トリアジン類変性ノボラック樹脂が、
前記フェノール類とトリアジン類とアルデヒド類との縮合物(a)、
トリアジン類とアルデヒド類との縮合物(b)、
前記フェノール類とアルデヒド類との縮合物(c)、

【発明の実施の形態】
本発明のフェノール樹脂組成物を得るためのオルソ置換フェノール類とは、フェノールの水酸基に対しオルソ位のプロトンが何らかの置換基により置換されているフェノール化合物を意味し、2カ所のオルソ位の片方のみに置換基があっても、両方に置換基があっても構わないし、メタ位およびパラ位には特に制限がないが、両方のオルソ位とパラ位の2カ所または全てが置換されていると反応点がなくなるか、少なくなるので樹脂化が困難になる場合があり、自ずと制約されることはあっても特に限定されるものではないが、例えば、カテコール、オルソクレゾール、2,3−キシレノール、2,4−キシレノール、2,5−キシレノール、2,6−キシレノール、オルソエチルフェノール、オルソプロピルフェノール、オルソブチルフェノール、オルソノニルフェノール、オルソオクチルフェノール、オルソフェニルフェノール、オルソアミノフェノール、オルソニトロフェノール、サリチルアルデヒド、サリゲニン、オルソ位が臭素または塩素等で置換されたハロゲン化フェノール、オルソ位で結合するビスフェノール類などが挙げられる。またこれらのオルソ置換フェノール類は、その使用にあたって1種類のみに限定されるものではなく、2種以上の併用も可能であるが、樹脂化時の反応性および反応制御等を考慮するとオルソクレゾールが好ましい。

本発明のフェノール樹脂組成物を得るためのその他のフェノール類としては、特に限定されるものではなく、たとえばフェノール、あるいはクレゾール、キシレノール、エチルフェノール、ブチルフェノール、ノニルフェノール、オクチルフェノールなどのアルキルフェノール類、ビスフェノールA、ビスフェノールF、ビスフェノールS、レゾルシン、カテコールなどの多価フェノール類、ハロゲン化フェノール、フェニルフェノール、アミノフェノールなどが挙げられる。またこれらのフェノール類は、その使用にあたって1種類のみに限定されるものではなく、2種以上の併用も可能である。

本発明のフェノール樹脂組成物のフェノール類としては、30モル%以上がオルソ置換フェノールである必要がある。

本発明において、オルソ置換フェノールを用いたトリアジン類変性フェノール樹脂はエポキシ樹脂との硬化反応の際、オルソ位の置換基の立体障害によりフェノール性水酸基とエポキシ基との反応が阻害されやすく、結果としてゲル化時間が長くなる。従って、オルソ置換フェノールの全フェノールに対する使用割合が増加するにつれて、例えば、60モル%以上ではゲル化時間の延長効果が顕著となり、フェノール成分として、オルソ置換フェノールのみを用いたときにその延長効果が最大となり、特に好ましい。また、ゲル化時間を長くするには、エポキシ樹脂との混合の際、必要に応じ、3級アミン類やリン化合物等の公知の硬化促進剤を用いて任意にゲル化時間を短縮調整することができるし、エポキシ樹脂との混合物のBステージ化物としてのプリプレグやコンパウンドの調製条件を調節することでそれらのライフ等も容易に調節することができる。一方、オルソ置換フェノールの使用割合が30モル%未満ではゲル化時間の延長作用が不十分で作業性の改善の効果が小さくなり好ましくない。

さらに本発明のフェノール樹脂組成物に用いるトリアジン環を含む化合物としては、特に限定されるものではなく、トリアジン環を有すれば構造の如何を問わないが、メラミン、アセトグアナミン又はベンゾグアナミンが好ましい。

これらのトリアジン環を含む化合物を使用するにあたっては、1種類のみに限定されるものではなく、2種以上を併用することも可能である。本発明のフェノール樹脂組成物を得るためのアルデヒド類は、特に限定されるものではないが、取扱いの容易さの点からホルムアルデヒドが好ましい。ホルムアルデヒドとしては、限定するものではないが、代表的な供給源としてホルマリン、パラホルムアルデヒド等が挙げられる。

本発明におけるトリアジン類変性ノボラック樹脂とは、オルソ置換フェノール類を全フェノール類の30モル%以上を含むフェノール類とトリアジン類とアルデヒド類とを反応させて得られ、フェノール類、トリアジン類とアルデヒド類との縮合物(a)、トリアジン類とアルデヒド類との縮合物(b)、フェノール類とアルデヒド類との縮合物(c)、未反応フェノール類(d)及び未反応トリアジン類(e)を含む混合物をいうが、未反応アルデヒドを含まないことが好ましい。本発明に用いるトリアジン類変性ノボラック樹脂の製造方法方法については特に限定するものではなく、前記フェノール類とトリアジン類とアルデヒド類とを任意の順に順次仕込んで反応させてもよいし、例えば、トリアジン類とアルデヒド類とを反応させ、それをアルキルエーテル化して、後に前記フェノール類を反応させる等のように、前記フェノール類とトリアジン類とアルデヒド類以外の物質を反応させたものを中間体として経由してもよく、また、反応系の触媒も、無触媒でもよいし、金属水酸化物、金属塩、3級アミン、有機カルボン酸等の中から選択して単独や混合で用いてもよい。トリアジン類で変性したレゾール樹脂では溶剤溶解性やエポキシ樹脂との配合物の安定性が悪く、ノボラック樹脂である必要がある。

また本発明のノボラック樹脂に含まれる未反応一官能性フェノール単量体の量は特に制限されるものではないが、3重量%以下であることが好ましい。未反応一官能性フェノール単量体を3重量%以下にすることによりエポキシ樹脂との配合安定性が向上し、得られるエポキシ樹脂硬化物の耐熱性、耐湿性が良くなるという効果がある。

ここでいう未反応一官能性フェノール単量体とは、1分子中にエポキシ基と反応し得るフェノール性の水酸基を1つだけ含むフェノール単量体を意味する。また、本発明のフェノール樹脂組成物は、オルソ置換フェノール類を全フェノール類の30モル%以上を含むフェノール類とトリアジン類とアルデヒド類とからなるトリアジン類変性ノボラック樹脂を含んでいるが、該ノボラック樹脂のうち、フェノール類とトリアジン類とアルデヒド類との縮合物(a)、トリアジン類とアルデヒド類との縮合物(b)の中に、下記一般式(1)で表される構成単位Aと下記一般式(2)で表される構成単位Bとが、モル比率で〔B〕/〔A〕≧1.5(式中、〔A〕は、構成単位Aのモル数を、また〔B〕は、構成単位Bのモル数を示す。)を満足する状態で含まれていることを特徴とするものである。

更に、このうち〔B〕/〔A〕≧3であることが特に好ましい。また、〔B〕/〔A〕<1.5であると、エポキシ樹脂との相溶性が悪くなり、耐熱性等が低下する。

本発明で規定する構成単位Aと構成単位Bとのモル比率は、13C−核磁気共鳴スペクトル(以下、13C−NMRという)のチャートから求めることができる。すなわち測定溶媒としてジメチルスルフォキシド(以下DMSOという)や重アセトンを用い、基準物質としてテトラメチルシランを用い、常法の測定条件にしたがって測定すると、構成単位Bのピークは13C−NMRチャートの42.5〜45ppmに現れ、構成単位Aのピークは47〜48.5ppmに現れることがわかっており、両者のピーク積分値の比率を算出することにより構成単位Aと構成単位Bとのモル比率を求めることができる。

また、本発明のトリアジン類変性ノボラック樹脂は、縮合物(a)及び縮合物(b)中のトリアジン類のモル比率は、特に制限ないが、全トリアジン類の30モル%以上であることが好ましく、100モル%であってもよい。用途によって、得られる硬化物の物性から適宜調整することができる。ここで、30モル%未満では耐熱性や耐湿性が低下して好ましくない。

トリアジン類のモル比率は上記構成単位A及び構成単位Bと同様、13C−NMRのチャートから求めることができる。すなわちチャートの167.2〜167.4ppmに現れるシャープなピークは未反応のトリアジン類に帰属でき、そのピーク積分値と、163〜167.2ppmに現れるブロードなピークはホルムアルデヒドと反応したトリアジン類に帰属でき、そのピーク積分値との比から、前期縮合物(a)及び縮合物(b)中のトリアジン類の全トリアジン類中に占めるモル比率を計算することができる。

本発明のフェノール樹脂組成物中のトリアジン類残基とメチレン構造(−CH2−)との比率については、特に制限はないが、(トリアジン残基)/(−CH2−)のモル比率が大きいということは未反応トリアジン化合物が増加したり、1級のアミノ基が多く含有されることを意味し、溶剤溶解性やエポキシ樹脂との相溶性に問題が生じたり、ゲル化時間の延長効果が薄められたりするし、小さいということはノボラック構造部分が多く、トリアジン類の含有量が小さいことを意味するので、この樹脂系の本来目的とするエポキシ樹脂硬化物での難燃性、耐湿性、金属密着性等が低下する。それらのバランスを考慮すると、(トリアジン残基)/(−CH2−)=1/2〜1/5(モル比率)であることが好ましい。

メチレン構造(−CH2−)の含有量も13C−NMRのチャートから求めることができ、チャートの30〜48.5ppmにピークが現れるが、フェノール核間にはさまれたメチレン炭素は30〜41ppmの範囲に、トリアジン化合物のアミノ基に結合して2級アミンを構成するメチレン炭素は42.5〜48.5ppmの範囲にそれぞれピークが存在するので、それらと前記トリアジン構造が示すピークの各々の積分値から、(トリアジン残基)/(−CH2−)のモル比率を求めることができる。

本発明のフェノール樹脂組成物は、エポキシ樹脂用硬化剤として使用することができる。この場合のエポキシ樹脂としては、たとえばビスフェノールA型エポキシ樹脂、ノボラックエポキシ樹脂を代表とするポリフェノール型エポキシ樹脂、脂肪族エポキシ樹脂、芳香族エステル型エポキシ樹脂、環状脂肪族エステル型エポキシ樹脂、脂肪族エステル型エポキシ樹脂、エーテルエステル型エポキシ樹脂、およびエポキシ化大豆油の如き非グリシジル系エポキシ樹脂およびこれらの臭素あるいは塩素等のハロゲン置換体等が挙げられる。これらのエポキシ樹脂を単独又は数種類混合して使用しても何等差し支えない。この際のエポキシ樹脂組成物に用いる溶剤としては、特に限定されず、上記の各種溶剤を挙げることができる。さらに必要に応じて種々の添加剤、難燃剤、充填剤等を適宜配合することができる。

エポキシ樹脂と本発明のフェノール樹脂組成物との混合割合は、特に限定されるものではないが、エポキシ基1当量に対してフェノール樹脂組成物のフェノール性水酸基当量が0.3〜1.5当量であることが好ましく、0.4〜1.0当量がより好ましい。

【実施例】
以下実施例を用いて本発明をさらに具体的に詳細に説明する。以下に用いる部、%は特にことわりのない限り重量基準とする。

実施例1
撹拌装置、加熱装置、環流器を備え、減圧および常圧蒸留が可能な反応器に、オルソクレゾール216部、メラミン43部、41.5%ホルマリン73部を順次仕込み、トリエチルアミン0.9部を加え、発熱に注意しながら徐々に100℃まで昇温した。100℃にて2時間反応させた後、常圧蒸留しながら135℃まで3時間かけて昇温した。次に還流下にて2時間反応させた後、常圧蒸留にて150℃まで2時間かけて昇温した。さらに還流下で2時間反応させた後、常圧蒸留にて180℃まで2時間かけて昇温した。次に減圧蒸留にて未反応のクレゾール等低沸点成分を除去し、軟化点130℃の固形樹脂151部を得た。メラミン中の窒素が樹脂製生成反応によっても失われないとし、トリエチルアミンは樹脂中に残存しないものとすると、得られた樹脂中の窒素は19%であった。
