【発明の属する技術分野】
本発明は、ダイを用いる塗布方法及び装置に関するものであり、特に写真感光乳化剤、磁性液、反射防止や防眩性などを付与する液、視野角拡大効果を付与する液、カラーフィルター用顔料液、表面保護液等の塗布液を、プラスチックフィルムや紙、金属箔等の可撓性支持体(以下、ウェブと称する)に塗布して、高機能性積層膜を製造するための塗布方法及び装置に関する。

【従来の技術】
高機能性積層膜は、スロットダイコーターやスライドビードコーターにより塗布液をウェブ上に塗布させ、積層させて製造されている。近年は高機能性積層膜の製造において、所望の機能を発現させるために、積層膜を構成する各層の高精度膜厚制御塗布技術に対する要求が高まっている。塗布の実施においては、様々な外乱で、一般には段状のムラと呼ばれるフィルム長手方向に不均一な塗布膜厚現象が発生し、この現象は一般に、求められる膜厚精度が厳しくなるほど重大な問題となりやすい。

上記段状のムラは、塗布液送液ポンプの脈動やその他送液系が原因となることでのダイへの塗布液供給量の不均一化、バックアップロールによるウェブの搬送速度ムラ、バックアップロールの偏心による、前記ウェブ進行方向側のダイの先端部とバックアップロールとの間の隙間の周期的な変化などが原因となっていることは既に知られている。ここで、バックアップロールの偏心は、バックアップロールの芯がでていないことや、バックアップロールが厳密には真円ではないことに起因する。

【発明が解決しようとする課題】
ところで、ダイとバックアップロールとの間には、安定的にビードを形成するために減圧チャンバーが設けられている。前記バックアップロールの偏心は、減圧チャンバーのウェブあるいはバックアップロールとの隙間が周期的に変化することにつながる。この隙間の変化により、その周辺の空気の漏れ量が周期的に変化して減圧度が一定せず、ビードが振動してしまい、その結果として塗膜の段状ムラが発現する。

本発明は、上記課題に鑑みてなされたものであり、ウェブ上への連続的な塗布、特に段状ムラのない塗膜を形成するための塗布方法及び装置を提供することを目的とする。

【課題を解決するための手段】
上記段状のムラの原因であるポンプの脈動とウェブの搬送速度ムラに関しては、塗布設備の基本的設計に関わる問題であり、塗布工程における塗布条件の設定のみでこれを解決するのには限界がある。そこで本発明者らは、塗布工程のみで均一な膜厚を得るために、バックアップロールの偏心による減圧度変動に着目した。

上記目的を達成するために、本発明の塗布方法は、
(1)ウェブに近接させたスロットダイコーターまたはスライドビードコーターのダイの先端リップから前記ウェブにかけてビードを形成し、このビード近傍を、バックプレートを有する減圧チャンバーにより減圧して、バックアップロール上の前記ウェブに塗布液を塗布する方法において、減圧チャンバーは、ウェブとウェブに対向するサイドプレートとの隙間GS1がバックプレートとウェブとの隙間GB以上となるように設置され、バックプレートを変位させて、ウェブとバックプレートとの隙間GBを、先端リップとウェブとの隙間GLよりも大きくし、30μm≦GL≦100μmのときには100μm≦GB≦500μmかつ100μm≦GS1≦800μmとし、100μm<G L ≦500μmのときには200μm≦GB≦800μmかつ200μm≦GS1≦1000μmとし、減圧チャンバーの内部の空気を連続吸引するとともに、減圧チャンバーに設けられた開口から外部空気を減圧チャンバーの内部に流入させ、開口は、ウェブと先端リップとの隙間の面積と、ウェブとバックプレートとの隙間の面積と、ウェブもしくはバックアップロールとサイドプレートとの隙間の面積と、の総和よりも大きな面積を有すること、
(2)ウェブに近接させたスロットダイコーターまたはスライドビードコーターのダイの先端リップからウェブにかけてビードを形成し、このビード近傍を、バックプレートを有する減圧チャンバーにより減圧して、バックアップロール上のウェブに塗布液を塗布する方法において、減圧チャンバーは、バックアップロールとバックアップロールに対向するサイドプレートとの隙間GS2がバックプレートとウェブとの隙間GB以上となるように設置され、バックプレートを変位させて、ウェブとバックプレートとの隙間GBを、先端リップとウェブとの隙間GLよりも大きくし、30μm≦GL≦100μmのときには100μm≦GB≦500μmかつ100μm≦GS2≦800μmとし、100μm≦G L ≦500μmのときには200μm≦GB≦800μmかつ200μm≦GS2≦1000μmとし、減圧チャンバーの内部の空気を連続吸引するとともに、減圧チャンバーに設けられた開口から外部空気を減圧チャンバーの内部に流入させ、開口は、ウェブと先端リップとの隙間の面積と、ウェブとバックプレートとの隙間の面積と、ウェブもしくはバックアップロールとサイドプレートとの隙間の面積と、の総和よりも大きな面積を有すること、

さらに、本発明は、ウェブに近接させたスロットダイコーターまたはスライドビードコーターのダイの先端リップからウェブにかけてビードを形成し、バックプレート及びサイドプレートを有する減圧チャンバーを備えた減圧設備によりビード近傍を減圧して、バックアップロール上のウェブに塗布液を塗布する塗布装置において、減圧チャンバーには、減圧中に減圧チャンバーの外部の空気が内部に流入するための開口が設けられており、この開口は、前記先端リップと前記ウェブとの隙間の面積と、前記サイドプレートと前記ウェブあるいは前記バックアップロールとの隙間の面積と、前記バックプレートと前記ウェブとの隙間の面積との総和よりも大きな面積をもち、前記開口は、開口の開度を変える可動式の板を備えること、を特徴として構成されている。

【発明の実施の形態】
本発明の塗布方法では、公知の各種溶媒を用いた塗布液を使用することができる。例えば水、各種ハロゲン化炭化水素、アルコール、エーテル、エステル、ケトンなどを単独あるいは複数混合して使用することができる。

また、可撓性支持体としては公知の各種ウェブを用いることができる。一般的にはポリエチレンテレフタレート、ポリエチレン−2,6−ナフタレート、セルロースダイアセテート、セルローストリアセテート、セルロースアセテートプロピオネート、ポリ塩化ビニル、ポリ塩化ビニリデン、ポリカーボネート、ポリイミド、ポリアミド等の公知の各種プラスチックフィルム、紙、紙にポリエチレン、ポリプロピレン、エチレンブテン共重合体等の炭素数が2〜10のα−ポリオレフィン類を塗布またはラミネートした各種積層紙、アルミニウム、銅、スズ等の金属箔等、帯状基材の表面に予備的な加工層を形成させたもの、あるいはこれらを積層した各種複合材料が含まれる。さらに前記のウェブには、光学補償シート塗布液、反射防止フィルム塗布液、磁性塗布液、写真感光性塗布液、表面保護、帯電防止あるいは滑性用塗布液等がその表面に塗布され、乾燥された後、所望する長さ及び幅に裁断される場合も含まれ、この代表例としては、光学補償シート、反射防止フィルム等が挙げられるが、これらに限定されない。

塗布液は、塗布時の温度において、粘度が0.5〜100mPa・s、表面張力は20〜70mN/mの範囲が好ましい。塗布速度は、概ね500m/分以下の領域で適用可能である。

まず本発明の詳細についてスロットダイコーターを例にあげて説明するが、以下の内容はスライドビードコーターにもそのままあてはまる。図1は本発明を実施したスロットダイを用いたコーターの断面図である。コーター10はバックアップロール11に支持されて連続走行するウェブ12に対して、スロットダイ13から塗布液14をビード14aにして塗布することにより、ウェブ12上に塗膜14bを形成する。

スロットダイ13の内部にはポケット15、スロット16が形成されている。ポケット15は、その断面が曲線及び直線で構成されており、例えば図1に示すような略円形でもよいし、あるいは半円形でもよい。ポケット15は、スロットダイ13の幅方向にその断面形状をもって延長された塗布液の液溜め空間で、その有効延長の長さは、塗布幅と同等か若干長めにするのが一般的である。ポケット15への塗布液14の供給は、スロットダイ13の側面から、あるいはスロット開口部16aとは反対側の面中央から行う。また、ポケット15の両端部には塗布液14が漏れ出ることを防止する栓が設けられている。

スロット16は、ポケット15からウェブ12への塗布液14の流路であり、ポケット15と同様にスロットダイ13の幅方向にその断面形状をもち、ウェブ側に位置する開口部16aは、一般に、図示しない幅規制板のようなものを用いて、概ね塗布幅と同じ長さの幅になるように調整する。このスロット16の先端における、バックアップロール11のウェブ走行方向の接線とのなす角は、30°以上90°以下が好ましい。

スロット16の開口部16aが位置するスロットダイ13の先端リップ17は先細り状に形成されており、その先端はランドと呼ばれる平坦部18とされている。このランド18であって、スロット16に対してウェブ12の進行方向の上流側を上流側リップランド18a、下流側を下流側リップランド18bと称する。

また、先端リップの下方にはバックプレートとサイドプレートをもつ減圧チャンバーを設けている。図2は、本発明を実施した塗布工程のスロットダイ及びその周辺を示す斜視図である。減圧チャンバー30は、ウェブ12の進行方向側とは反対側に、ビード14a(図1参照)に対して十分な減圧調整を行えるよう、接触しない位置に設置する。減圧チャンバー30は、その作動効率を保持するためのバックプレート30aとサイドプレート30bを備えており、バックプレート30aとウェブ12の間、サイドプレート30bとウェブ12の間にはそれぞれ隙間が存在する。

減圧チャンバー30を金属配管31あるいはフレキシブルホースによりブロア32に接続して、減圧チャンバー30の内部の空気を連続的に吸引することにより減圧を行う。減圧チャンバー30とブロア32との間には、減圧度を調整するバルブ33を設置してもよいし、ブロア32の回転数を制御することで減圧度を調整してもよい。また、減圧チャンバー30とブロア32の間にはバッファ34を設けて圧力変動の影響を低減してもよい。そのバッファ34に図示しないバルブを設けることで減圧度を調整することも可能である。いずれにせよ、本発明の効果は減圧チャンバー30の周辺の隙間により一意的に決まるものであり、上記減圧度を実現するための上記減圧設備にはその効果を左右されない。

図3の(A)、(B)はともに、近接している減圧チャンバー30とウェブ12を示す断面図である。バックプレート30aは、(A)のようにチャンバー本体と一体のものであってもよいし、(B)のように適宜隙間を変えられるようにチャンバーにネジ30cなどで留められている構造でもよい。いかなる構造でも、バックプレート30aとウェブ12の間にあいている部分を隙間GB と定義する。つまり、減圧チャンバー30を図2のようにウェブ12及びスロットダイ13の下方に設置した場合、バックプレート30aの最上端からウェブ12までの隙間を示す。

またサイドプレート30bは、図3(A)、(B)のように減圧チャンバー本体と一体のものであってもよいし、あるいは減圧チャンバー本体へネジ留めされ、ウェブおよびバックアップロールとの隙間GS1,GS2が調節可能なものであってもよい。両側端のサイドプレート間の距離がウェブの幅よりも小さいときは、サイドプレート30bがウェブ12と対向しているので、サイドプレート30bとウェブ12の間に実際にあいている部分を隙間GS1とする。また、両側端のサイドプレート間の距離がウェブ12の幅よりも大きいときは、サイドプレート30bはウェブ12ではなくバックアップロール11と対向するので、この場合はサイドプレート30bとバックアップロール11の間にあいている部分を隙間GS2と定義する。

減圧チャンバー30のバックプレート30aとウェブ12との隙間GB が、先端リップ17とウェブ12との隙間GL よりも大きくなるように設定することが好ましい。この2つの隙間は、バックアップロール11の偏心に対して直接的に応答するため、偏心よる隙間の変動幅が、隙間の総面積に対して小さくなるほど好ましい。ただし、先端リップ17の位置は、ビード14aの形成に対し、最も大きな作用因子であるので、ウェブ12からの距離には限界がある。したがって、隙間の大きさの調節をするには、この2つのうち、塗布性に直接影響を及ぼさない、バックプレート30aで行うことが好ましく、以上のことから、バックプレート30aとウェブ12との隙間GB が、先端リップ17とウェブ12との隙間GL よりも大きくすることがバックアップロール11の偏心への対策として有効となる。ただし、バックプレート30とウェブ12との隙間GB を広げすぎると減圧チャンバー30の減圧能力が低くなるために、おのずと広げる限界が生まれる。それぞれの隙間の大きさは、先端リップ17とウェブ12との隙間GL が30μm以上100μm以下のとき、バックプレート30aとウェブ12の間の隙間GB は100μm以上500μm以下が好ましく、また、先端リップ17とウェブ12との隙間GL が100μm以上500μm以下のとき、バックプレート30aとウェブ12の間の隙間GB は200μm以上800μm以下が好ましい。

一方、減圧チャンバー30のサイドプレート30bは、バックアップロール11の外周面にそった円弧形状であるので、サイドプレート30bとバックアップロール11の上のウェブとの隙間GS1の変動幅はバックアップロール11の偏心に対して、上記のバックプレート30aとウェブ12との隙間GB 、あるいは先端リップ17とウェブ12との隙間GL ほど直接的な応答を示さない。したがって、サイドプレート30bとウェブ12との隙間GS1が、ほかの部位に存在する隙間以上の大きさにすることにより、サイドプレート30bとウェブ12との隙間GS1が減圧度の変動に及ぼす影響を大きくすることができ、有効である。ここで、ほかの部位に存在する隙間とは、バックプレート30aとウェブ12との隙間GB 、先端リップ17とウェブ12との隙間GL をいう。

さらに、この方法は、サイドプレート30bの位置が、ウェブ12ではなくバックアップロール11と対向している場合であっても適用できる。つまり、サイドプレート30bとバックアップロール11との隙間GS2の減圧度変動に及ぼす影響を大きくするために、その隙間を、上記のほかの部位に存在する隙間以上の大きさにするとよい。

バックプレート30aに関しては、ウェブ12の適正な搬送を阻害しない範囲で、つまりウェブ12への引っ掛かりを起こさない位置に設置することが必要であるので、必然的にウェブ12との距離はある程度制限される。この制限のなかで、塗布液14の粘度及び表面張力とウェブ12の搬送速度、塗布液14のウェブ12に対する濡れ等を考慮し、減圧度を設定する。したがって、塗布系での減圧度に依存して、バックプレート30aとウェブ12との隙間GB を設定する必要がある。工業生産における実用的な設定値としては、100μm以上1mm以下が好ましい。1mm以上の場合、ある程度の減圧度を実現するためには、減圧を行うのに使用するブロア32の能力を上げる必要がある。したがって、工業生産においては現実的ではなく、またそのような大量の空気をスロットダイ13の周辺で吸引することにより塗布部周りの空気をより乱して風を生じ、これが塗布面状に悪影響を及ぼすことから適当ではない。

バックアップロール11の偏心による減圧度の変動を抑制するためのほかの方法を図4をもとに説明する。先端リップ17とウェブ12との隙間GL 、バックプレート30aとウェブ12との隙間GB 、サイドプレート30bとウェブ12との隙間GS1以外の箇所に開放口40を設ける。開放口40の大きさを自由に設定できるように可動式の板40aを設ける。可動式の板40aは図のようにネジ40bで固定するものでもよいが、開放口40での減圧度調節が満足に行えるものであればこれに限定されない。サイドプレート30bの位置が、ウェブ12とではなくバックアップロール11と対向しているときの、サイドプレート30bとバックアップロール11との隙間GS2の場合も同様である。

新たに設ける開放口40が図のように1箇所の場合にはその面積が、また複数設ける場合にはその面積の和が、前記3箇所の隙間による開口総面積よりも大きくなるようにする。ただし、ビード形成に影響のない減圧度を保持できる範囲内で面積を設定しなければならない。つまり、開放口40の面積と隙間から流入する空気量は比例するものとして考える。空気の隙間を介して流入する空気量は、図示はしないが開放口の近傍に風速計を設置して空気の流入速度を測定し、その値と開放口40の面積の積で求めるとよい。また、開放口40をスロットダイ13の近くに設置することは、スロットダイ13の周辺でわざわざ無用の風を生じさせることになるのでできるだけ避けるようにしたい。そのためこの開放口40をブロア32と減圧チャンバー30の間の配管31に設置してもよいし、またブロア32と減圧チャンバー30の間にバッファ34を設置している場合はそのバッファ34に設置してもよい。

以上の方法は、スロットダイコーターを用いる塗布方法以外の、減圧下で塗布を実施するすべての塗布方式に効果があり、特にスライドビードコーターによる塗布にも効果がある。

【実施例】
〔実施例1〕
既存の光学補償シート製造工程に、本発明の塗布装置及び塗布方法を組み入れ実施した。光学補償シート製造工程では、ウェブは送出機により送られ、ガイドロールによって支持されながらラビング処理ロールを経るが、この後、本発明の塗布工程を組み入れる。その後、乾燥ゾーン、加熱ゾーン、紫外線ランプを通過し、巻き取り機によって巻き取るのが基本工程である。

スロットダイ13は、上流側リップランド長さが1mm、下流側リップランド長さが50μmで,スロット16の開口部のウェブ走行方向における長さが150μm、スロット16の長さが50mmのものを使用した。先端リップ17とウェブ12との隙間GL を50μmに設定した。また、減圧チャンバー30のバックプレート30aとウェブ12との隙間GB 、及びサイドプレート30bとウェブ12との隙間GS1はともに100μmとした。

ウェブ12には、厚み100μmのセルローストリアセテート基材(商品名;フジタック、富士写真フイルム(株)製)を用い、塗布液を塗布する前に長鎖アルキル変性ポリビニルアルコール(商品名;ポバールMP−203、クラレ(株)製)の2重量%溶液を25ml/m2 で塗布し、60℃で1分間乾燥して配向膜用樹脂層を形成した。配向膜用樹脂層をあらかじめ形成したウェブ12を送り、配向膜用樹脂層の表面にラビング処理を施して配向膜を形成し、そのまま塗布工程へ搬送して塗布を実施した。なお、ラビング処理におけるラビングローラの回転周速を5.0m/秒とし、ウェブ12に対する押しつけ圧力を9.8×10-3Paに設定した。

塗布液14には、ディスコティック化合物TE−(1)とTE−(2)の重量比率4:1の混合物に、光重合開始剤(商品名;イルガキュア907、日本チバガイギー(株)製)を1重量%添加した40重量%メチルエチルケトン溶液である、液晶性化合物を含む溶液を用い、湿潤膜厚5μmとなるように、50m/分で搬送させたウェブ12に対して塗布した。減圧度は1600Paに設定し、デジタルマノメーターでその変動幅を測定した。塗布液14を塗布したウェブ12を、100℃に設定した乾燥ゾーン、及び130℃に設定した加熱ゾーンを通過させ、その表面の液晶層に紫外線ランプ(160W空冷メタルハライドランプ、アイグラフィックス(株)製)を用いて紫外線を照射した。巻き取ったあと塗膜14bの段状ムラを目視検査した。この結果、本実施例では、減圧度の変動幅は80Paで、塗膜14bに段状ムラは認められず、塗膜状態は良好であった。

〔実施例2〕
減圧チャンバー30のバックプレート30aとウェブ12との隙間GB を200μmとしたほかは実施例1と同様に実施した。この結果、本実施例2では、減圧度の変動幅は60Paで、塗膜14bに段状ムラは認められず、塗膜状態は良好であった。

減圧チャンバー30のサイドプレート30bとウェブ12との隙間GS1を300μmとした他は実施例1と同様に実施した。この結果、本実施例3では、減圧度の変動幅は50Paで、塗膜14bに段状ムラは認められず、塗膜状態は非常に良好であった。

減圧チャンバー30のバックプレート30aとウェブ12との隙間GB 、サイドプレート30bとウェブ12との隙間GS1をともに300μmとした他は実施例1と同様に実施した。この結果、本実施例4では、減圧度の変動幅は10Paで、塗膜14bに段状ムラは認められず、塗膜状態は良好であった。

減圧チャンバー30の両側に位置するサイドプレート30bの間の距離がウェブ12の幅より大きく、サイドプレート30bがバックアップロール11に対向している場合について実施した。サイドプレート30bとバックアップロール11との隙間GS2は100μmに設定した。その他の条件については実施例1と同様に実施した。この結果、減圧度の変動幅は80Paで、塗膜14bに段状ムラは認められず、塗膜状態は良好であった。

減圧チャンバー30のバックプレート30aとウェブ12との隙間GB 、及びサイドプレート30bとウェブ12との隙間GS1をともに50μmとした他は実施例1と同様に実施した。この結果、本比較例1では、減圧度の変動幅が100Paで、塗布14bには段状ムラがあった。

減圧チャンバー30のバックプレート30aとウェブ12との隙間GB 、サイドプレート30bとウェブ12との隙間GS1をともに900μmとした他は実施例1と同様に実施した。この結果、本比較例では、減圧度を1600Paに設定することができず、塗布が不可能であった。

以上実施例1〜5及び比較例1、2の結果より、バックプレートとウェブとの隙間を先端リップとウェブとの隙間よりも大きく設定することに加え、サイドプレートとウェブあるいはバックアップロールとの隙間をバックプレートとウェブとの隙間以上の大きさにすることが、減圧度の変動幅を抑え、塗膜の段状ムラを抑制するのに効果があることがわかる。さらにバックプレートとウェブとの隙間は、ビード形成に不利でない範囲で、100μm以上に設定することが重要であることがわかる。

〔実施例6〕
ウェブ12として、膜厚80μmのセルローストリアセテート(商品名;フジタック、富士写真フイルム(株)製)を使用し、塗布液を塗布する前に、ウェブ12の表面に、紫外線硬化性ハードコート組成物(商品名;デソライトZ−7526、72重量%、JSR(株)製)250gをメチルエチルケトン62g及びシクロヘキサン88gの混合溶媒に溶解した液を8.6ml/m2 で塗布した。これを120℃で5分間乾燥させ、160W/cmの空冷メタルハライドランプ(アイグラフィックス(株)製)を用いて紫外線を照射することにより前記紫外線硬化性組成物を硬化させ、ウェブ12の表面に厚さ25μmのハードコート層を形成した。
