【発明の属する技術分野】
本発明は、活性微粒子の触媒作用等により大気中に存在する大気汚染物質を除去するために使用される空気浄化材及びその製造方法に関する。さらに詳しく述べると、大気中の窒素酸化物又は硫黄酸化物を酸化分解したり吸着させたりするために使用される活性微粒子を均一に分散させた平板状の空気浄化材及びその製造方法に関する。

【従来の技術】
大気中に存在する低濃度の窒素酸化物や硫黄酸化物を除去するために触媒作用等をする粉末状の活性微粒子を利用した空気浄化材について研究されている。このような空気浄化材は、道路、トンネル、建築物等の構造物の側壁等に使用することを目的とするものが多く、反応効率の向上のみならず施工や取扱いの便宜から、これら活性微粒子を2次元方向に均一に分散させた平板状の空気浄化材として開発することが望まれている。

平板状の空気浄化材の開発例を挙げると、特開平6-315614号に、二酸化チタン又は二酸化チタンと活性炭との混合物を主成分とする触媒粉末を、接着剤を用いてシート材又はパネル材の表面に付着固定させて構成した空気浄化材(図4)や合成樹脂をバインダーとしてシート又はパネルに成形した空気浄化材(図5)が開示されている。これらの空気浄化材の開発は、いずれも平板状のものとすることを意図して行われているが、触媒粉末の固定方法において異なる。前者の図4に示す空気浄化材では、合成樹脂製のパネル又はシート11の表面に接着剤を塗布した後、触媒粉末を振りかける等して触媒粉末をパネル又はシート表面に付着固定させて平板状のものにしようとするものである。この場合、触媒粉末の粒子13は接着剤層12中になかば埋もれた状態で固定される。後者の図5に示す空気浄化材では、触媒粉末13とバインダー14としての合成樹脂とを混合し、圧延により平板状に加工するものである。この場合、触媒粉末の粒子13はバインダー14中になかば埋没した状態となる。

【発明が解決しようとする課題】
前記触媒粉末のような活性微粒子を用いた空気浄化材の開発においては、活性微粒子と大気との接触面積をいかに大きく確保できるかがその性能を決定する。また、工事現場での施工や取扱いの便宜から、一般に平板状の空気浄化材が望まれる。ここに、空気浄化材に固定された活性微粒子の大気側への開放面積をいかに大きくするかという課題と、該活性微粒子をいかにして平板状に固定又は成形するかという課題とを同時に解決する必要がある。

しかし、前記図4に示す空気浄化材では、活性微粒子13を固定化材たる接着剤層12中に埋没させることになるため、該粒子の大気側開放面積はかなり制約されることになる。また、前記図5に示す空気浄化材では、平板状に加工するための圧延の過程でバインダー樹脂14中に活性微粒子13を埋没させることとなり、実質的にはシート11の表面近くに存在する粒子しか機能させえない。このように、活性微粒子を用いた空気浄化材の開発においては、活性微粒子の固定後の開放表面積を大きく確保すると同時に、該活性微粒子を平板状に分散させ固定させるという2つの技術的課題を解決しなければならない。これら2つの課題を解決することは一般に困難であるという問題が存在する。

本発明はこのような事情に鑑みてなされたものであって、その目的とするところは、活性微粒子の大気側開放面積を従来よりも大きく確保しながら、そのまま平板状の空気浄化材として使用することができる又は容易に平板状に加工できる空気浄化材を提供すること及びその製造方法を提供することにある。

【課題を解決するための手段】
本発明の空気浄化材は、活性微粒子が多孔質のいわゆる延伸ポリテトラフルオロエチレン中に分散せしめられたものである。個々の活性微粒子は、該多孔質の延伸ポリテトラフルオロエチレンの構成マトリクスにより保持されている。ここで、多孔質の延伸ポリテトラフルオロエチレンの構成マトリクスとは、多孔質の延伸ポリテトラフルオロエチレンを構成しているノード(結節)及びフィブリル(小繊維)をいい、活性微粒子はノード及び/又はフィブリルによって区画されることにより形成された微小空隙(孔)内に封じ込められるように保持されるとともに、個々の微粒子は隔離された状態にある。ノードとフィブリルはいずれもポリテトラフルオロエチレンからなり、両者の違いはポリテトラフルオロエチレン分子の凝集状態又は結晶状態の違いによると考えられている。通常、ノードは微小な結晶リボンで相互に連結されたポリテトラフルオロエチレン1次粒子の凝集体であり、フィブリルはこれら1次粒子から引き出され伸びきった結晶リボンの束からなると考えられている。

活性微粒子としては、大気中の窒素酸化物又は硫黄酸化物を酸化する触媒粉末、特に、二酸化チタン又は二酸化チタンと活性炭との混合物が主成分であるものが好ましい。

本発明に係る空気浄化材の製造方法は、活性微粒子及びポリテトラフルオロエチレン粉末を成形助剤とともに混合してペースト成形体とし、該ペースト成形体から該成形助剤を除去した後、延伸することを特徴とする。

具体的には、活性微粒子及びポリテトラフルオロエチレン粉末を成形助剤とともに混合してペースト化し、該ペーストをダイを経て押出すことによりシート状成形体とし、該シート状成形体から該成形助剤を蒸発させて除去した後、該乾燥シート状成形体を延伸することにより、多孔質の延伸ポリテトラフルオロエチレンのシート又はフィルムとする。あるいは、活性微粒子をポリテトラフルオロエチレンのディスパージョンに混合し、該混合物から活性微粒子及びポリテトラフルオロエチレンを凝集させて水媒体から分離し、該凝集物に成形助剤を混合してペースト化し、該ペーストをダイを経て押出すことによりシート状成形体とし、該シート状成形体から該成形助剤を蒸発させて除去した後、該乾燥シート状成形体を延伸することにより、多孔質の延伸ポリテトラフルオロエチレンのシート又はフィルムとする。

このようにして調製された原料を用いて製造される活性微粒子が分散した多孔質の延伸ポリテトラフルオロエチレンは、本発明の目的を達成するために、通常、シート又はフィルムのような平板状の形態に最終的に仕上げられる。その結果、製造された活性微粒子が分散した多孔質の延伸ポリテトラフルオロエチレンのシート又はフィルムをそのまま空気浄化材として構造物の壁面に張り付けて使用できるほか、いったん支持パネル等の平板状の支持体の表面に接着等で固定した空気浄化材パネルとして使用することもできる。

【発明の実施の形態】
以下に、本発明の実施形態について説明する。
本発明に用いる活性微粒子は、大気中に存在する低濃度の窒素酸化物や硫黄酸化物を除去するために使用される粉末状のものであれば、原則、すべて用いることができるが、本発明の製法の性質上、水や成形助剤と反応したり変質しないものであることが望ましい。そのような典型的な活性微粒子の例としては、窒素酸化物を酸化する効果がある二酸化チタン又は二酸化チタンと活性炭との混合物を挙げることができる。二酸化チタン又はそれと活性炭との混合物は、太陽光を受けることにより活性化し、大気中の窒素酸化物を酸化して硝酸に変え、該硝酸を洗浄除去することにより再活性化するとされている。

本発明に用いることができる活性微粒子は上記二酸化チタン又は二酸化チタンと活性炭の混合物のほか、窒素酸化物や硫黄酸化物に対して触媒作用等があり、水や成形助剤と反応したり変質しないものである限り、どのような化学的成分のものであってもよい。また、本発明に用いる多孔質の延伸ポリテトラフルオロエチレンの構造的特質から、活性微粒子の粒径にはおのずと制限が生じ、適正な範囲が存在する。活性微粒子は、通常、2次粒子として肉眼で観察されるが、本発明においては0.01〜5.0 μmの範囲の粒子径のものが適用可能である。適用可能範囲は、多孔質の延伸ポリテトラフルオロエチレンの構造又はその孔の大きさ(通常、これを孔径と称している)との関係において相対的に定まるものである。粒子が大きすぎると延伸ポリテトラフルオロエチレンの製造、特に延伸工程において、粒子は欠陥として作用し、材料の破断の原因となり、望みの倍率に延伸することができない。逆に、粒子が孔径に比べあまりに小さいと、多孔質の延伸ポリテトラフルオロエチレンからの活性微粒子の抜け落ちが起こる。多孔質の延伸ポリテトラフルオロエチレンの平均的な孔径は0.1 〜2 μmの範囲にあるとすることができるから、活性微粒子のさらに好ましい粒径は上記適用可能範囲のうち0.05〜3.0 μmの範囲である。

本発明においては、活性微粒子は、大気汚染で特に問題となる窒素酸化物や硫黄酸化物を効率よく酸化除去できる光触媒が好ましく用いられる。具体的な例としては、二酸化チタン粉末や酸化亜鉛粉末などを挙げることができる。なかでも二酸化チタン粉末は、太陽光の照射により活性化し、表面に生じる酸化活性種によって窒素酸化物を酸化して硝酸とするので、あとは生成した硝酸を雨水等の水で洗い流すことができ、硝酸を洗浄除去した後は、再び光触媒としての機能を回復するので、繰返し使用することができる。さらに、二酸化チタンを活性炭等の吸着剤とともに用いると、生成した硝酸を吸着剤が優先的に吸着保持することから、硝酸が洗い流される前であっても二酸化チタンの効能を長期間にわたって維持できるという効果がある。また、二酸化チタン単独で用いた場合、窒素酸化物を酸化分解する過程で亜硝酸が一部脱離するので、活性炭粉末のような吸着剤を二酸化チタンとともに用いることは、この亜硝酸の脱離を抑制できる点からも好ましい。さらに、光触媒作用を高めるために、酸化鉄、酸化マグネシウム、酸化カルシウムなどの助触媒を添加してもよい。

本発明の製法の要点は、予め所定の活性微粒子を混合したポリテトラフルオロエチレン粉末を使用して、特公昭51−18991号公報に開示の延伸ポリテトラフルオロエチレンの製法を適用することにある。ここで、本発明に適用される公知の延伸ポリテトラフルオロエチレンの製法の概要を以下に説明する。

まず、ポリテトラフルオロエチレンファインパウダー(一次粒子の集合体である二次粒子からなる固体粉末)に所定量の液状の成形助剤が添加され、成形助剤がファインパウダー全体に均一に分布するようにブレンダー等を用いて混合される。成形助剤が混合されたファインパウダーはしっとりとしたいわゆるペースト状態になる。該ペーストは圧縮等により成形が可能となり、押出機に適用しやすいようにシリンダー形状に予備的に成形された後、押出機のダイを経て押出される。次いで、該押出物を成形助剤の沸点以上の温度に加熱するなどして、押出物から成形助剤を蒸発させ、押出成形物を乾燥させる。乾燥後の押出成形物は、ポリテトラフルオロエチレンの融点以下の温度で延伸機により、少なくとも10%/秒以上の速度で、通常、もとの材料寸法の2倍から数倍の寸法に延伸される。この延伸により前述した多孔質の延伸ポリテトラフルオロエチレンの基本マトリクス構造が形作られる。延伸の後は、通常、延伸状態を維持したまま延伸物をポリテトラフルオロエチレンの融点以上の温度に加熱してから室温まで冷却される。この熱処理により延伸によって生じた延伸ポリテトラフルオロエチレンの構造が固定化又は安定化される。

本発明においては、本質的には、この多孔質の延伸ポリテトラフルオロエチレンの製法がそのまま適用される。異なるのは、前述のポリテトラフルオロエチレンと所定の活性微粒子とを予め混合し、これを原料として使用する点である。すなわち、本発明においては、活性微粒子をポリテトラフルオロエチレンのディスパージョン(水媒体分散物)の状態において又はディスパージョンから凝集分離して乾燥したファインパウダーの状態において予め機械的に混合することにより、活性微粒子を混合したポリテトラフルオロエチレンを原料として使用する。活性微粒子はポリテトラフルオロエチレンのディスパージョン状態において混合された後、通常の方法により凝集分離され乾燥されたファインパウダーを原料として使用したり、又は、ポリテトラフルオロエチレンの固体粉末状態において活性微粒子が混合されたファインパウダーを原料として使用する。また、後者における活性微粒子と固体ポリテトラフルオロエチレンファインパウダーとの混合は、成形助剤の投入前又は投入時のいずれにおいて行なってもよい。

活性微粒子の混合比は、混合後の全重量に対し最大50重量%まで可能である。それ以上の混合比にしても延伸は可能であるが、延伸時において延伸物にピンホールの発生がみられるので、製品として用いるには望ましくない。通常は、1〜30重量%の範囲が好ましく用いられ、さらに好ましくは5〜20重量%の範囲が用いられる。

成形助剤としては、公知のミネラルスピリット、ホワイトオイル、ソルベントナフサ等の液状の成形助剤(液状潤滑剤)はすべて適用することができる。成形助剤の混合比は、活性微粒子とポリテトラフルオロエチレンとの混合物中のポリテトラフルオロエチレンに対し15〜20重量%の範囲が好ましいが、より好ましくは、17〜19重量%の範囲である。

本発明で用いるポリテトラフルオロエチレンは、結晶化度が95%以上であるものが好ましく、さらには98%以上のものがより好ましく使用される。これらは、一般に、ファインパウダーという呼称でグレード分けされ販売されているものである。また、このファインパウダーを水性媒体から凝集分離する前のディスパージョンという呼称で販売されているポリテトラフルオロエチレン乳濁液も原料として使用できることは前述した通りである。

本発明における活性微粒子を含有する多孔質の延伸ポリテトラフルオロエチレンを製造する方法は、以下に述べる通りである。前述した通り、前記活性微粒子をポリテトラフルオロエチレンへ混合する方法には、次の2つがある。第1の方法は、ポリテトラフルオロエチレンのディスパージョン状態で混合する方法であり、第2の方法はポリテトラフルオロエチレンの固体粉末状態で混合する方法である。活性微粒子の分散を均一にする観点からは、第1の方法の方が好ましい。

第1の方法では、活性微粒子はポリテトラフルオロエチレンの液状分散液であるディスパージョンに直接投入してもよいが、水媒体やアルコール等の有機媒体に活性微粒子を機械的な撹袢で分散させて投入する方が投入を連続的に行うのに好都合である。投入時及び投入後においても、ディスパージョンのゆるやかな撹袢(層流状態の撹袢)は欠かすことができない。撹袢をゆるやかにするのは、シェア付加によるポリテトラフルオロエチレンの繊維化をできるだけ避けるためである。投入は、通常、室温で行ってもよいが、最高でも40℃以下、ポリテトラフルオロエチレンの繊維化を避けるためできるだけポリテトラフルオロエチレンの転移温度(19℃)以下の低温で行うのが好ましい。投入後撹袢を続けると、次第に固形部分(ポリテトラフルオロエチレンと活性微粒子の混合物)が水媒体から分離し、通常、水媒体上に浮き上がる。水媒体の透明化を指標に撹袢の終期とするが、通常、1〜2時間以上の凝集時間を必要とする。分離した固形部分は、湿潤状態のまま次工程に用いてもよいし、乾燥して次工程に用いてもよい。乾燥する場合は、50〜250℃の温度範囲で乾燥し、乾燥後、固形部分は、0℃以下の低温、通常、−10〜5℃の温度に冷却し、冷却状態で穏やかに粉砕する。

第2の方法では、活性微粒子はポリテトラフルオロエチレンの固体粉末状態において機械的に撹袢混合される。機械的な混合は、シェア付加によるポリテトラフルオロエチレンの繊維化をできるだけ避けるため、ポリテトラフルオロエチレンの室温転移点以下の温度、具体的には19℃以下の低温で行うのがよい。混合後、冷却状態で10メッシュのふるいを通過する程度にまで穏やかに粉砕する。

このようにして第1の方法又は第2の方法により得られた活性微粒子を混合したポリテトラフルオロエチレンの粉末に、前記の液状の成形助剤が混合される。この場合も、混合の過程でシェア付加によるポリテトラフルオロエチレンの繊維化をできるだけ避けるため、混合は19℃以下の低温で行うのが好ましい。成形助剤の混合によりペースト化した活性微粒子混合ポリテトラフルオロエチレンは、押出機のシリンダー形状に予備的に押し固め成形した後に、押出機に挿入しダイを経て押出される。押出は、室温以上の温度、通常、50℃付近の温度で行う。押出物はカレンダーによる圧延等により所定の厚み、形状等に修正した後に、ポリテトラフルオロエチレンの分解温度(約400℃)を超えない温度において、少なくとも10%/秒以上の速度で延伸する。好ましくは、300℃付近の温度で延伸する。本発明の目的から、延伸は、通常、実質的に2軸方向に行ない、活性微粒子分散延伸ポリテトラフルオロエチレンのフィルム又はシートとして製造する。

延伸後にポリテトラフルオロエチレンの融点以上の温度に加熱した後、冷却するという焼成処理は、必ずしも必須の工程ではないが、延伸ポリテトラフルオロエチレンの寸法安定性を高めるためには、行うことが好ましい。前記焼成処理は、具体的には次のようにして行う。延伸終了後の緊張状態を保った状態で、ポリテトラフルオロエチレンの融点(345℃)以上の温度、好ましくは350〜370℃の範囲の温度に加熱し、数秒間から数分間(具体的には、1秒〜30分の範囲)保持した後に、室温にまで冷却される。この焼成処理により、ノードからのフィブリルの解け出しが阻止され、延伸ポリテトラフルオロエチレンのノード/フィブリル構造が固定化される。

この延伸ポリテトラフルオロエチレンのマトリクス構造は、延伸条件(原料ポリテトラフルオロエチレンの種類、延伸方向、延伸温度、延伸速度、延伸倍率、等)によって視覚的に異なった様相を呈する。1軸方向に延伸すると、図1(a)に示すようにフィブリル1は1方向に配向したすだれ状になり、フィブリル1を繋ぐノード2は延伸方向に直角に細長い島(ポリテトラフルオロエチレン1次粒子の集合したものと考えられている)として観察される。一方、2軸方向に延伸すると、図1(b)に示すようにフィブリル1はノード2を中心として放射状に広がり、ノード2は島状というよりむしろ粒子(ポリテトラフルオロエチレン1次粒子と考えられている)として観察される。また、延伸倍率を大きくすると、一般にフィブリル1は長くなり、相対的にノード2は小さくなり、空孔の割合が増大する。いずれにおいても、このマトリクスを構成しているフィブリル及びノードはいずれもポリテトラフルオロエチレンからなる。

前述した通り、延伸ポリテトラフルオロエチレンにおける多数の空孔3は、フィブリル1とノード2とによって空間が画された空間として存在し、互いに一体となって繋がっている。空孔3は延伸ポリテトラフルオロエチレンの一側の表面(表面)から他側の表面(裏面)まで達しており、この結果、活性微粒子分散延伸ポリテトラフルオロエチレンにおいても優れた空気透過性が維持されている。

活性微粒子分散延伸ポリテトラフルオロエチレンの空孔3の大きさは、延伸倍率により適宜選択されるが、バブルポイント法(ASTM F−316)で測定した最大孔径で0.01〜50μm程度が好ましく、更に0.05〜15μm程度が好ましい。最大孔径が0.01μm未満であると、後述の補強材を積層する場合にアンカー効果による接着や融着が困難になり、最大孔径が50μmを超えると十分な積層強度が得らず、また活性微粒子の固定が不十分となるからである。

このようなポリテトラフルオロエチレンマトリックスに活性微粒子が分散された活性微粒子分散延伸ポリテトラフルオロエチレンの微細構造(この構造は通常走査型電子顕微鏡により観察される)は、概念的に図2に示すように、延伸ポリテトラフルオロエチレンマトリックス、すなわち延伸ポリテトラフルオロエチレンに特有の構造であるノード/フィブリルによって画された空間(空孔)に保持された活性微粒子とからなる。図2は、2軸延伸した延伸ポリテトラフルオロエチレン中に活性微粒子4が取り込まれた状態を示す概念図である。活性微粒子は、上記延伸ポリテトラフルオロエチレン構造において、1個又は数個の粒子群となってその空孔3に保持されており、活性微粒子間又は活性微粒子群間は互いにフィブリル1とノード2とによって隔離された状態にある。活性微粒子4は、あたかもフィブリル1に取り込まれた形で固定、保持されるとともに、ノード2やフィブリル1によって隔離されている。この結果、活性微粒子4は、大気に大きく露出した状態で固定されることになり、空気と大きな接触面積を確保し維持できるようになる。よって、活性微粒子4の開放表面積は、合成樹脂バインダー又は接着剤で埋没固定される場合と比較して、著しく増大することになる。なお、これらは、図1(a)に示す一軸延伸により製造される場合であっても、同様である。

以上のような構成を有する活性微粒子分散延伸ポリテトラフルオロエチレンは、連続多孔質構造に起因する優れた空気透過性を示し、ポリテトラフルオロエチレン特有の優れた特性も兼ね備えている。すなわち、化学的安定性、耐熱性、撥水性にも優れ、紫外線に対する耐久性又は耐候性もあり、空気による酸化劣化もなく、したがって光触媒粉末による強い酸化作用にもまったく影響を受けない。すなわち、長期間にわたって太陽光や外気に晒されても、劣化や腐食が進みにくく、空気浄化材としてきわめて優れた性質を有している。

以上のような構成を有する活性微粒子分散延伸ポリテトラフルオロエチレンの形態としては、シート又はフィルムのような平板状のものとして製造することが好ましい。特に、そのままの形態で直接空気浄化材として使用しても、適当な補強材と積層して空気浄化材として使用してもよい。適当な補強材と積層して空気浄化材として使用することが特に好ましい。

製造されるべきシート又はフィルムの幅は特に限定されるものではないが、浄化材としての使用の便宜上、少なくとも300mm以上、好ましくは1000mm以上とするのがよい。フィルム幅が300mm未満の場合、コストが割高になり、最終的に得られる浄化材の幅も300mm以下に制限されるため、構造物の側壁に取り付ける際の施工性が低下するからである。厚みは、ダイヤルゲージで測定した平均厚み(テクロック社製1/1000mmダイヤルシックネスゲージで、本体バネ荷重以外の荷重をかけない状態で測定した)でいうと、好ましくは3〜300μmの範囲、更に好ましいものは20〜100μmである。厚さ3μm未満では空気浄化材としての加工や運搬に十分な機械的耐久性が得られず、また補強材との積層加工も困難になる。一方、厚さ300μm超過では、剛直性が増して生産性が悪くなり、材料費も高くなるため、コスト面で妥当でない。

以上のような構成を有する活性微粒子分散ポリテトラフルオロエチレンのシート又はフィルムは、そのまま構造物の壁面等に張り付ける空気浄化材として直接的に使用してもよいし、いったん支持材の表面に張り付けられた空気浄化材のパネルとして間接的に使用してもよい。また、活性微粒子分散延伸ポリテトラフルオロエチレンのシート又はフィルムを波状に折り曲げたり、丸めて使用することもよい。また、シート又はフィルムの一面に適当な補強材や別な機能を有する材料、例えば吸音材等を張り合わせた積層体として使用することも好ましい使用の1つである。

補強材としては、通気性のあるものが好ましいが、必ずしもそれに限定されず、金属、樹脂、セラミックスいずれの材質の補強材も使用することができる。樹脂の補強材の場合、樹脂の種類は特に限定されないが、ポリエステル、ナイロン、ポリエチレン、ポリプロピレン、エチレン酢酸ビニル共重合体等の不織布、織物、編物、ネット、フィルムなどを一般に使用することができる。

いずれも、積層固定において延伸ポリテトラフルオロエチレンの多孔質構造が、いわゆるアンカー効果による接着又は融着による固定を可能にする。ポリテトラフルオロエチレンは一般に他の物質との親和性がなく、接着剤による接着性に劣るが、活性微粒子分散延伸ポリテトラフルオロエチレンは多孔質構造を有しているので、接着又は融着においては、接着剤や融解樹脂を活性微粒子分散延伸ポリテトラフルオロエチレンの空孔部分に入り込ませ、そのまま硬化させることによって、十分な強度をもって補強材に積層固定させることができる。以上述べたことは、補強材の代わりに、吸音材等の他の機能を有する支持材と積層する場合においても同じである。

以上のようにして製造される補強材等を積層した活性微粒子分散延伸ポリテトラフルオロエチレンフィルム又はシートを、そのまま空気浄化材として構造物の壁面に張り付けるなどして直接空気浄化材として使用してもよいが、平板状の支持パネル等の支持材に積層固定するなどした空気浄化材として使用してもよいことは前述した通りである。さらに、活性微粒子分散延伸ポリテトラフルオロエチレンフィルム又は該フィルムの積層体を空気浄化材として構造物の壁面等に張り付けてもよい。

図3は、本発明の空気浄化材を吸音材や保護材とともに取り付けられた高速道路用の空気浄化パネルの例を示している。吸音材を収納するためのステンレス製ハウジング7内にグラスウールからなる吸音材8が充填されており、前記吸音材8の上面を覆うように、本発明に係る空気浄化材9が取り付けられ、さらにこれらを保護するためにステンレスメッシュの保護材10が設けられている。この場合、保護材10は、道路側となるように設置され、空気浄化材9等を飛来物から保護する役割を果たすほか、雨水を透過させて、活性微粒子として二酸化チタンを使用した場合に酸化分解により生じる硝酸を浄化材表面から洗い流し、浄化機能の回復と維持に貢献する。このような構成の空気浄化パネルは、大気汚染物質の除去とともに騒音の軽減という機能を同時に発揮しうる。また、この場合、本発明の空気浄化材は吸音材の防水カバーとしての役割も同時に果たしている。

【実施例】
以下に、本発明を具体的な実施例に基づいて説明する。
実施例1
ポリテトラフルオロエチレンファインパウダーは、三井・デュポンフロロケミカル株式会社のディスパージョン「テフロン」(登録商標)を使用した。活性微粒子は、石原産業株式会社製の二酸化チタンを使用した。ディスパージョン100重量部に対して、二酸化チタンを15重量部混合した後、撹袢による通常の方法で触媒とポリテトラフルオロエチレンとの混合物を凝集分離し、これをオーブン中で乾燥した後、10メッシュ以下の粒子に粉砕した。次に、成形助剤として出光石油化学株式会社の「スーパーゾル」を18.5重量部添加混合した後、押出機のシリンダー形状に圧縮予備成形をし、次いでこれを成形助剤を含んだままダイを経て押出して押出物を得た。該押出物は圧延によって厚さ0.36mm、幅150mmのテープ状にした。次に、該テープ状の成形体を約200℃のオーブン中で加熱し、成形助剤を蒸発除去した。その後、300℃付近の温度で150%/秒の速度で幅方向に700%延伸し、続いて360℃で数分程度、焼成処理した。これにより、白色の二酸化チタンが分散した延伸ポリテトラフルオロエチレンのフィルム(実施例1の空気浄化材)を得た。得られたフィルムの厚みは、テクロック社製1/1000mmダイヤルシックネスゲージで、本体バネ荷重以外の荷重をかけない状態で測定したところ、58μmであった。フィルムの空孔の最大孔径は、ASTM F−316に基づいて測定したところ、0.5μmであった。

実施例2
実施例1の方法で製造した二酸化チタン分散延伸ポリテトラフルオロエチレンフィルムとポリエチレンフィルムとをヒートロールで融着させて積層一体化させた空気浄化材(実施例2)を作成した。補強材として用いたポリエチレンフィルムは、石島化学工業株式会社のポリエチレンフィルム(厚さ35μm)である。
積層一体化は、まず実施例1で製造した二酸化チタン分散延伸ポリテトラフルオロエチレンフィルムとポリエチレンフィルムとを重ね合わせ、両者をヒートロールでニップさせることによりポリエチレンを融解させて融着した。この際、融けたポリエチレンフィルムがヒートロールに付着するのを防ぐため、延伸ポリテトラフルオロエチレンフィルムをヒートロール側に、ポリエチレンフィルム側をニップロール側に配置した。また、ヒートロールの温度は170℃、ニップ圧力7Kg/cm2 、加工速度5m/minの条件で行なった。

比較例
実施例で用いたのと同じ三井・デュポンフロロケミカル株式会社のポリテトラフルオロエチレンファインパウダー100重量部に、石原産業株式会社製の二酸化チタンを50重量部及び成形助剤20重量部を実施例1と同様にして混合、ペースト化した後、実施例1と同様にして圧縮予備成形し、次いで成形助剤を含んだままダイを通過させて押出し物を得た。該押出し物を250℃で加熱乾燥して成形助剤を除去して、厚さ1mmの二酸化チタン分散ポリテトラフルオロエチレンシート(比較例に係る空気浄化材)を得た。

[評価]
上記実施例1及び2で作成した空気浄化材、並びに比較例で作成した空気浄化材をそれぞれ1m×1mのステンレス製のパネルに固定し、このパネルを自動車道路脇に、空気浄化材が南向きになるように設置した。このパネルの前面(自動車道路側の面)を紫外線を透過するガラスで覆い、空気ポンプにより、シートとガラスの間の空間に毎分20リットルの空気を送り込んだ。NOx濃度を晴天の日の午後1時に測定したところ、NOx濃度は1.9ppmだった。次に、浄化材を通過した後の空気中のNOx濃度を測定した。実施例1及び2の空気浄化材を通過した空気のNOx濃度はいずれも0.01ppmであり、比較例の空気浄化材を用いたパネルを通過した空気中のNOx濃度は0.2ppmだった。

次に、前記実施例1及び2の空気浄化材、並びに比較例の空気浄化材の音響透過損失を測定した。いずれも空気浄化材の一側から80dBのノイズを発生させ、空気浄化材の他側における音圧レベルを無響音室内で測定した。その結果、周波数1000Hzでの音圧の減衰レベルは、実施例1で0.5dB、実施例2で8dB、比較例で30dBであった。減衰レベルが小さいということは、音を反射しにくいこと、すなわち、音を透過しやすく、図3の例に示すように吸音材の前面にカバーとして使用した場合、音が空気浄化材により反射されて吸音材に届かなくなり、吸音材の吸音性能が低下するという現象を起こしにくいことを示している。

【発明の効果】
本発明の空気浄化材においては、浄化機能を有する活性微粒子は、ノード/フィブリル構造を有する連続多孔質の延伸ポリテトラフルオロエチレン中に分散され保持されており、その大気に開放された表面積は非常に大きい状態にある。そのため、本発明の空気浄化材は、従来の合成樹脂バインダーを用いる方法や接着剤を使用して固定する方法のものに比べ、浄化機能がかってないほどに高められる。

しかも、本発明に係る活性微粒子分散延伸ポリテトラフルオロエチレンはシート又はフィルムとして容易に製造することができるから、均一に分散させにくい活性微粒子であっても、容易にそれを均一に分散させた平板状の空気浄化材として製造することができる。その結果、本発明の空気浄化材に係る活性微粒子分散延伸ポリテトラフルオロエチレンシート又はフィルムは、そのまま構造物の壁面に張り付けて使用する空気浄化材として使用することができるほか、いったん支持材に張り付けた空気浄化材としてから構造物の壁面に張り付けて使用することもできる。この際、活性微粒子分散延伸ポリテトラフルオロエチレンのシート又はフィルムに補強材を裏打ちすることにより、空気浄化材としての強度を高めることもできる。

また、二酸化チタンのように、活性微粒子が太陽光を受けることにより活性化する光触媒である場合は、太陽光が延伸ポリテトラフルオロエチレンの構造内部にまで入るので、内部の触媒粉末もその活性機能を維持することができ、回復することもでき、いつまでも優れた空気浄化機能を発揮する。
