2,2' −メチレンビス(アルキルフェノール)類は、フォトレジスト、安定剤、合成樹脂等の原料として有用である。

従来、フェノール化合物に酸を触媒としてホルムアルデヒドを反応させると、通常、1乃至10のフェノール化合物が主としてメチレン基で結合した種々の構造と分子量を有する反応生成物の混合物、即ち、ノボラック樹脂が得られることは、既によく知られている。

しかし、このようなノボラック樹脂と相違して、2つのフェノール化合物がメチレン基で結合されてなる2核体、即ち、2,2' −メチレンビス(アルキルフェノール)類は、フォトレジスト、安定剤、合成樹脂等の原料として有用であるので、このような2核体を選択的に製造する方法も、従来、幾つか提案されている。

例えば、特開平9−110764号公報には、塩基触媒の存在下に2,3,5−トリメチルフェノールとホルムアルデヒドを2,3,5−トリメチルフェノール/ホルムアルデヒドモル比2.5〜3.3にて、温度60℃で反応させて、4,4' −メチレンビス(2,3,5−トリメチルフェノール)を収率46%にて得たことが記載されている。また、特開平8−227150号公報には、酸触媒の存在下に、2,3,5−トリメチルフェノールとホルムアルデヒドを反応させて、2,2' −メチレンビス(3,5,6−トリメチルフェノール)45%を含む反応生成物を得たことが記載されている。

しかし、上述したように、従来より知られている方法によれば、フェノール化合物のヒドロキシル基に対して、o−o,o−p又はp−p位でメチレン結合した異性体や、更には、その他の種々のメチロール体が副生して、これらが混在するために、目的物の収率が低い。特に、従来、o−o位結合の2,2' −メチレンビス(アルキルフェノール)類を高選択率、高収率及び高純度で得ることができる方法は知られていない。

従って、本発明は、従来の2,2' −メチレンビス(アルキルフェノール)類の製造における上述したような問題を解決するためになされたものであって、2,2' −メチレンビス(アルキルフェノール)類を高選択率、高収率及び高純度で製造する方法を提供することを目的とする。

本発明において、出発原料のアルキルフェノール類には、一般式(I)

上記一般式(I)で表されるアルキルフェノール類において、Rは水素原子又は炭素数1〜3のアルキル基であり、このアルキル基は、メチル基、エチル基、n−プロピル又はイソプロピル基である。

従って、上記アルキルフェノール類としては、例えば、2,5−キシレノール、2,3,5−トリメチルフェノール、2,5−ジメチル−3−エチルフェノール、2,5−ジメチル−3−n−プロピルフェノール、2,5−ジメチル−3−イソプロピルフェノールを挙げることができる。

本発明によれば、このようなアルキルフェノール類とホルムアルデヒドとの反応において、酸触媒が用いられる。上記酸触媒としては、例えば、硫酸、無水硫酸、塩酸、リン酸、シュウ酸、p−トルエンスルホン酸、メタンスルホン酸、ギ酸、トリクロロ酢酸等を挙げることができるが、なかでも、比較的強い酸性を有するp−トルエンスルホン酸やシュウ酸が好ましく用いられる。本発明によれば、このような酸触媒は、アルキルフェノール類に対して、通常、0.01〜0.2倍モルの範囲、好ましくは、0.1〜0.2倍モルの範囲で用いられる。

また、本発明においては、アルキルフェノール類/ホルムアルデヒドモル比は、通常、2.1〜6の範囲であり、好ましくは、2.2〜5の範囲であり、特に好ましくは、2.2〜3の範囲である。

本発明においては、反応に際しては、通常、有機有機が用いられる。この有機溶媒としては、例えば、トルエン、キシレン等の芳香族炭化水素類や、メチルイソブチルケトン等の非水溶性ケトン類が好ましく用いられる。本発明によれば、アルキルフェノール類とホルムアルデヒドとの反応を有機溶媒中、還流温度を含む比較的高い温度で行うので、このように沸点が比較的高い非水溶性有機溶媒が都合よく、しかも、このような有機溶媒は、原料であるアルキルフェノール類と反応生成物をよく溶解し、更に、水相との分液性がよいので、好ましく用いられる。このような有機溶媒は、アルキルフェノール類に対して、通常、1〜3重量倍程度、好ましくは、1.5〜2.5重量倍程度の範囲で用いられる。

本発明の方法においては、反応温度と反応時間が重要である。本発明によれば、反応は、70℃から還流温度の範囲、好ましくは、80℃から還流温度の範囲であり、特に好ましくは、80〜85℃の範囲で行われる。反応温度が70℃よりも低いときは、4,4' −メチレン結合の2核体の生成が多くなって、目的とする2,2' −メチレン結合の2核体の選択率が低下する。

更に、本発明によれば、上記温度範囲において、少なくとも10時間、好ましくは、10〜50時間程度、反応を行うことが必要である。具体的には、例えば、反応温度を80〜85℃とするときであれば、25〜30時間程度、撹拌下に反応を行うことが好ましい。本発明によれば、このように、上記反応温度において、上記時間、反応を行うことによって、副生物であるp−p体やo−p体等の異性体を目的物であるo−o体に転化させ、かくして、目的物を高選択率、高収率及び高純度にて得ることができる。

より具体的には、本発明によるアルキルフェノール類とホルムアルデヒドとの反応は、通常、アルキルフェノール類と酸触媒を有機溶媒に溶解させ、得られた溶液を所定温度に昇温した後、これにホルムアルデヒド水溶液を滴下し、滴下終了後、更に、所定の温度を維持したまま、攪拌下に後反応させる。

反応終了後は、反応混合物に、例えば、アルカリ水溶液を加えて、酸触媒を中和した後、反応生成物を析出させ、これを洗浄し、濾過して、目的とする2,2'−メチレンビス(アルキルフェノール)を得ることができる。

本発明によれば、このようにして、アルキルフェノール類として、2,5−キシレノールを用いるとき、2,2' −メチレンビス(3,6−ジメチルフェノール)を得ることができ、また、2,3,5−トリメチルフェノールを用いるとき、2,2' −メチレンビス(3,5,6−トリメチルフェノール)を得ることができる。同様に、本発明によれば、2,5−ジメチル−3−エチルフェノールを用いるとき、2,2' −メチレンビス(3,6−ジメチル−5−エチルフェノール)を、2,5−ジメチル−3−n−プロピルフェノールを用いるとき、2,2' −メチレンビス(3,6−ジメチル−5−n−プロピルフェノール)を、また、2,5−ジメチル−3−イソプロピルフェノールを用いるとき、2,2' −メチレンビス(3,6−ジメチル−5−イソプロピルフェノール)をそれぞれ得ることができる。

【実施例】
以下に実施例を挙げて本発明を説明するが、本発明はこれら実施例により何ら限定されるものではない。

実施例1
温度計、攪拌機、冷却器及び滴下漏斗を備えた1L容量四つ口フラスコに2,3,5−トリメチルフェノール170g(1.25モル)をp−トルエンスルホン酸34g(0.18モル)とトルエン355gと共に仕込み、溶解させた。温度を83℃に維持して、これにホルムアルデヒド43.3g(0.51モル)を攪拌下に2時間かけて滴下した。その後、温度を83℃に維持して、攪拌下に更に27時間反応させた。

反応の終了は、高速液体クロマトグラフィー分析によって、p−p結合異性体とo−p結合異性体の消失を確認することにより行った。
