【発明の属する技術分野】
本発明は、金属薄膜層を有する装飾フィルムにより装飾された車両用装飾成形品に関し、特に、前記装飾フィルムが、成形品の表面の一部にのみ設けられる車両用装飾成形品に関する。

【従来の技術】
従来、車両の内装や外装に用いられる合成樹脂成形品においては、金属に類似した外観、意匠性を得るため、金属薄膜層を有する装飾フィルムで該成形品の表面を被覆することがある。合成樹脂成形品の表面を装飾フィルムで被覆する方法としては、例えば、該成形品を射出成形する金型の中に装飾フィルムを配置してから樹脂を射出して、装飾フィルムが一体化された成形品を製造するインモールド成形法が知られている。例えば、特許文献1には、インモールド成形法により、表面に金属薄膜層を有する装飾フィルムが一体化された車両用ホイールカバーを製造する方法が記載されている。

【発明が解決しようとする課題】
ところで、インモールド成形法は、金属薄膜層を有する装飾フィルムを成形品の表面の全面に被覆する場合には好都合であるが、成形品の表面の一部のみが装飾フィルムで被覆されたような装飾成形品を製造するには製造コスト等の点で極めて不利あった。つまり、必要な領域を覆うだけの、面積の小さい装飾フィルムを金型内に配置した場合、金型内で装飾フィルムを保持するのが難しく、位置ずれなどを起こしやすい。しかし、成形品の表面の全面を被覆するような大きい装飾フィルムを用いてインモールド成形を行った場合、不要な部分の装飾フィルムを除去する必要があるので、装飾フィルムの材料費や除去に伴うコスト増大が問題となる。

成形品の表面を装飾フィルムで被覆する方法としては、装飾フィルムを粘着剤や接着剤等で貼着する方法も考えられる。しかし、車両用の成形品の表面は、多くの場合、単純な平面ではなく、その一部または全面が曲面となっていたり(湾曲部)、屈曲していたり(屈曲部)、また、湾曲部の曲率が成形品本体の長手方向または短手方向に沿って変化している場合もある。このような場合、湾曲部や屈曲部に貼着された装飾フィルムの端末部が剥離するおそれがある。また、装飾フィルムの接着が完了するまでの間、該装飾フィルムを治具で押さえておく必要があるので、製造上、余分な工数が必要になる。装飾フィルムの端末剥離を抑制するため、接着力の強いものを用いた場合、該装飾フィルムの粘着面と成形品の表面との間に気泡が残留することがある。このように気泡が残ると、長期の使用に際して、太陽熱などの熱などにより気泡が熱膨張して、装飾フィルムの表面に膨れとして目視されたり、金属薄膜層の表面がゆがんだりすることにより、装飾フィルムの表面の平滑性や光輝面の均一性が失われ、該装飾フィルムの美観が損なわれるといった問題がある。

従って、本発明の課題は、装飾フィルムの金属薄膜層が全面に亘って均一な光輝面を保つことができ、長期の使用に際しても、金属薄膜層の膨れやゆがみなどが発生せず、美観や意匠性を維持することができる車両用装飾成形品を提供することである。

【課題を解決するための手段】
前記課題を解決するため、本発明は、合成樹脂からなる成形品の表面に、金属薄膜層を有する装飾フィルムが貼着される貼着部と、前記装飾フィルムが貼着されない非貼着部とを有する車両用装飾成形品であって、前記成形品が前記貼着部に凹溝を有するとともに、前記装飾フィルムが両面粘着テープによって前記成形品の貼着部に貼着されていることを特徴とする車両用装飾成形品を提供する。
前記凹溝は、前記貼着部からはみ出ないように設けられていることが好ましい。前記貼着部は、前記成形品の表面に形成された凹部の底面とすることができる。前記凹部の深さは、前記装飾フィルムの厚さより大きいものとすることができる。前記凹溝は、一枚の装飾フィルムが貼着される前記貼着部につき、複数設けることができる。前記貼着部は、湾曲部または屈曲部を有することができる。

【発明の実施の形態】
以下、実施の形態に基づいて、本発明を詳しく説明する。
図1は、本発明の第1実施形態に係る車両用装飾成形品の一例としてのホイールカバーを示す平面図である。図2は、図1のA−A線に沿う断面図であり、図3(a)は、図1のB−B線に沿う断面図である。図3(b)は、ホイールカバーに装飾フィルムを貼着する様子を説明する図である。

図1、図2中、符号10はホイールカバー、15は自動車等の車両のロードホイール、15aはホイールディスク、15bはホイールリム、16はハブ、17はキャッスルナット、18aはホイール取付用ボルト、18bはホイール取付用ナットである。
このホイールカバー10は略円盤状に形成されており、ホイールリム15bに嵌合可能な係止片(図示略)を裏面側に有している。ホイールカバー10は、ホイールリム15bに対して嵌合させることにより、ホイールリム15bから容易には離脱しないようにロードホイール15に組み付けられ、ホイールディスク15a、ハブ16、キャッスルナット17、ホイール取付用ボルト18a、ホイール取付用ナット18b等を車外側に露出させないように覆うようになっている。

図1、図2に示すように、ホイールカバー10は、例えば、合成樹脂により略円盤状に成形されたホイールカバー本体(成形品)11の車外側の表面の複数箇所(貼着部14)に、帯状の装飾フィルム1を平面視で放射状に貼着して装飾したものである。このホイールカバー本体(成形品)11は、表面に、装飾フィルム1が貼着される貼着部14と、装飾フィルム1が貼着されない非貼着部11bとを有している。ホイールカバー本体11は、アクリロニトリル−ブタジエン−スチレン共重合体(ABS)、ポリカーボネート(PC)、ポリプロピレン(PP)、PC/ABSポリマーアロイなどの合成樹脂から、射出成形などの適宜の方法で所定の形状に成形することにより製造することができる。
ここでは、ホイールカバー本体11の表面には、さらに、図3(a)に示すように、塗料の塗布により、塗装膜11aが設けられている。

装飾フィルム1は、外表面から順に、フィルム2、金属薄膜層3、フィルム4、粘着剤5、両面粘着テープ6からなっており、両面粘着テープ6によってホイールカバー10の貼着部14に貼着されるようになっている。
外表面側のフィルム2は、金属薄膜層3の金属光沢が目視されるように、透明性を有するフィルムが用いられており、ここではポリ塩化ビニルフィルムである。また、両面粘着テープ6に近い側のフィルム4は、ここではポリエチレンテレフタレート(PET)のフィルムである。金属薄膜層3は、アルミニウムやクロムなどの金属を蒸着法等の製膜法により薄膜としたものであり、その厚さは例えば5〜10μmである。

両面粘着テープ6は、例えば、プラスチックフィルム等からなる支持体の両面に粘着剤を塗布したものを用いることができる。曲面や屈曲、凹凸を有する貼着部14への追従性の点から発泡体を支持体とするものが好ましく、特にアクリルフォームを用いたものが好ましい。
粘着剤層5は、貼着部14が一部に曲率半径の小さい部分を含むときなどに、フィルム4と両面粘着テープ6との密着性を向上させて剥離を防ぐ目的で、必要に応じて介在させることができる。しかし、特に必須というものではない。
装飾フィルム1の厚さは特に限定されないが、成形品11からの突出があまりに大きいと、美観を損ねたり、装飾フィルム1に触れたときに手指などに掛かりやすくなって誤って剥離させてしまうおそれがある。そこで、装飾フィルム1の厚さは、0.3〜0.5mm程度であることが好ましい。
装飾フィルム1は、貼着部14の湾曲に合わせて、フィルムに予め曲げ癖を付けたものとしてもよいが、平らなフィルムのままでもよい。コストや保管などの点では、平らなフィルムが好ましい。

貼着部14は、ホイールカバー本体11の表面に形成された凹部12の底面12aに設定されている。また、図2から明らかなように、貼着部14は、その長手方向に渡って実質的に平らである平坦部14bと、この平坦部14bから連続するように形成された湾曲部14cとを有している。図1には図示しないが、図8に示すように、貼着部が屈曲部34cを有することもよい。屈曲部がある場合、その屈曲角θは鈍角であることが好ましい。

図1の正面視で示すように、ホイールカバー本体11の外表面に沿った凹部12の形状は、貼着部14の形状と実質的に相似的に形成されており、ここでは、ホイールカバー10の表面に放射状に延在して複数個形成されている。
また、図3(a)に示すように、凹部12の深さは、装飾フィルム1の厚さよりも大きくされている。この場合、装飾フィルム1の外表面1aと、凹部12の肩部12bとの間に、凹部12の深さと装飾フィルム1の厚さとの差による高低差aが生じる。
この高低差aを正の値とすることにより、装飾フィルム1の外表面1aは、凹部12の肩部12bよりも、凹部12の底面12aからの高さが低くなり、ホイールカバー10を縁石などにぶつけたり、こすり付けたりしてしまったとしても、装飾フィルム1が傷つけられにくくなるので、装飾フィルム1の意匠性や光沢を長期に亘って維持しやすくなる。例えば、もし、ホイールカバー10を縁石等にぶつけてしまった場合、図6に示すように、凹部12の周縁部19が傷つけられるおそれがあるが、この部分19の表面にあるものは塗装膜11aであるので、塗装膜11aの一部が傷つけられたとしても、市販の車両用塗料によっても比較的容易に補修しうる。市販の車両用塗料では、装飾フィルム1の金属薄膜層3に匹敵する光沢を現出させるのは難しく、装飾フィルム1を補修することは容易ではない。
装飾フィルム1の傷つきを抑制するためには、上記高低差aの大きさは、凹部12の幅にもよるが、0.5〜1mm程度とすることが好ましい。

さらに、貼着部14には、複数の凹溝13が平坦部14bから湾曲部14cにかけて滑らかに連続して形成されている。凹溝13は、ここでは、図3(a)、図4(a)に示すように、貼着部14の長手方向に沿った縞状に設けられている。凹溝13の断面形状は、特に限定されるものではなく、コ字状、V字状、U字状などとすることができる。
本実施の形態においては、図3(a)に示すように、凹溝13は、貼着部14が形成される凹部12の底面12aから凸部14aを突出させ、この凸部14aに挟まれる部分を凹溝13として構成した。しかし、これに限定されるものではなく、図5に示すように、底面12aから掘り下げるようにして凹溝13を形成してもよい。要は、後述するように、装飾フィルム1が貼着部14に貼着されるときに、空気の通路として機能するように凹溝13を設ければよい。

凹溝13の平面視のパターンは、特に限定されるものではなく、図4(a)に示すもの以外にも、図4(b)に示すような貼着部14の短手方向に沿った縞状、図4(c)に示すような網目状、図4(d)に示すような「く」の字状、図4(e)に示すようなジグザグ状、図4(f)に示すような不規則なパターンなど、種々のパターンから適宜選択して用いることができる。

このように、凹溝13の本数や形状は、特に限定されるものではないが、従来、装飾フィルム1の裏に気泡が生じた場合、その直径は最大で約4〜5mm程度であるから、隣接する凹溝13の間隔、および、凹溝13の周縁から貼着部14の周縁までの距離は、4〜5mm以下とすることが好ましい。また、凹溝13の断面形状がV字状などである場合、隣接する凹溝13の間隔を0とすることもでき、この場合も好ましい。このようにした場合、装飾フィルム1の粘着面1bと、貼着部14のうち凹溝13が形成されない凸部14aとの間に位置する空気は、近接する凹溝13あるいは貼着部14の周縁から逃げられるので、気泡として残留しにくくなる。

凹溝13の幅は、好ましくは0.1〜0.5mm程度であり、さらに好ましくは、0.2〜0.3mmである。また、凹溝13の深さは、好ましくは0.1〜0.5mm程度であり、さらに好ましくは、0.2〜0.3mmである。幅や深さが0.1〜0.5mm程度であれば、装飾フィルム1を人手で成形品11に貼着する際に、気泡が装飾フィルム1と成形品11の表面との間に残りにくくなる。両面粘着テープ6は感圧式粘着剤であり、装飾フィルム1を貼着部14に固着させる際には、両面粘着テープ6が貼着された装飾フィルム1を貼着部14に対して、ある程度の押圧力を加えて貼着する必要がある。本実施の形態の場合、手指の先などで押圧することにより、装飾フィルム1に対して十分な押圧力を加えることができ、成形品11の表面にしっかりと貼着することができる。そして、装飾フィルム1に押圧力を加えて貼着部14に貼着しても、装飾フィルム1の外表面が凹溝13による凹凸を拾ってゆがんだり凹凸になったりすることがなく、平滑な外表面1aを維持することができる。
凹溝13の幅や深さが約0.1mm未満であると、装飾フィルム1を貼着するときに空気を逃がす効果が小さく、気泡の残留を抑制できないおそれがある。また、凹溝13の幅や深さが約0.5mmを超えると、凹溝13の凹凸により装飾フィルム1を貼着するときの押圧力がうまく両面粘着テープ6に伝わらず、装飾フィルム1の貼着力が低くなるおそれがあるとともに、金属薄膜層3にゆがみや曲がりが生じて光輝が不均一になるおそれがある。

本実施の形態のホイールカバー10は、貼着部14を含む凹部12が表面に形成されたホイールカバー本体11を、射出成形などの適宜の方法により成形してから、このホイールカバー本体11に、金属薄膜層3を有する装飾フィルム1を両面粘着テープ6で貼着することにより製造することができる。

以上説明したように、本実施形態のホイールカバー10によれば、ホイールカバー本体11に気泡が装飾フィルム1と成形品11の表面との間に残りにくくなるので、気泡による装飾フィルム1の膨れやゆがみ等を防止し、その意匠性を長期に亘って維持することができる。また、装飾フィルム1を成形品11の表面にしっかりと貼着することができるので、成形品11の表面が、貼着部14の一部または全面に湾曲部または屈曲部を有する場合であっても、装飾フィルム1が貼着部14から剥離しにくい。装飾フィルム1の貼着後、これを治具などで仮保持する必要がなくなり、生産性を向上することができる。

図7は、本発明の第2実施形態の車両用装飾成形品を示す外観斜視断面図である。この車両用装飾成形品20は、車両のボディの側部に取り付けられるサイドモールディング(ボディサイドモール)であり、以下、サイドモールディング20として説明する。
このサイドモールディング20は、ポリプロピレン等から長尺に形成されたモールディング本体21(成形品)の表面に装飾フィルム1を貼着したものである。装飾フィルム1は、図7には詳しく図示していないが、図3に示したものと同様の構成のものを用いることができ、金属薄膜層3を有する積層フィルムに両面粘着テープ6の片方の粘着面を貼り合わせたものである。

モールディング本体21(成形品)は、表面に、装飾フィルム1が貼着される貼着部24と、装飾フィルム1が貼着されない非貼着部21bとを有している。ここでは、貼着部24は、モールディング本体21の長手方向に沿って形成された凹部22の底面22aに設定されている。ここでは、凹部22の深さは、装飾フィルム1の厚さよりも必ずしも大きくなっていないが、サイドモールディング20のように、車両のやや高い位置にあり、縁石等に擦りつけるなどして傷をつけてしまうおそれの少ない箇所では、これでも構わない。むしろ、人目に付きやすい箇所であるので、凹部22の深さを装飾フィルム1の厚さと同程度とし、凹部22の肩部22bと装飾フィルム1の外表面1aとの段差が目立たないようにしたほうが良い場合もある。なお、装飾フィルム1を剥がすような外乱が生じにくい場合には、貼着部24を凹部22の底面22aに設定することはなく、モールディング20の表面の凸の曲面上に、装飾フィルム1に貼るようにすることもあり得る。
また、本実施の形態の場合、貼着部24は、その横断面が車外側に膨らんで突出するように、緩やかに曲がっている湾曲部24cが形成されている。

貼着部24には、成形品21および凹部22の長手方向に沿って、凹溝23が設けられている。また、凹溝23の表面の貼着部24となる部分には、両面粘着テープ6との密着性を向上させるため、必要に応じて、プライマーを塗布することができる。なお、プライマーは、本発明にとって必須のものではなく、例えば、成形品21の表面に塗装膜が形成されており、該塗装膜と両面粘着テープ6との密着性が十分に高ければ、プライマーを施す必要はない。また、成形品21を構成する樹脂が、ポリプロピレンではなく、ABSなどのように両面粘着テープ6との密着性の良好な合成樹脂である場合にも、プライマーは不要である。

このようなサイドモールディング20によれば、モールディング本体21に気泡が装飾フィルム1と成形品21の表面との間に残りにくく、また、装飾フィルム1をモールディング本体21の表面にしっかりと貼着することができるので、上述した第1実施の形態の装飾成形品と同様の効果を得ることができ、装飾フィルム1によるサイドモールディング20の美観や意匠性を長期に亘って維持することができる。
また、本実施の形態のように、装飾フィルム1の貼着部24の短手方向に湾曲部24cが形成されている場合であっても、装飾フィルム1が短手方向端末部から剥離するのを防止できる。

図8(a)は、本発明の第3実施形態の車両用装飾成形品を示す斜視図であり、図8(b)は、図8(a)のC−C線に沿う断面図である。この車両用装飾成形品30は、ラジエータグリルであり、以下、ラジエータグリル30として説明する。
このラジエータグリル30は、格子状に形成されたグリル本体31の横桟部32の長手方向に沿って、装飾フィルム1を貼着したものである。グリル本体31は、横桟部32の間に多数の通気口35を有している。
装飾フィルム1は、図3に示したものと同様の構成のものを用いることができる。ここでは、装飾フィルム1は、金属薄膜層3を有する積層フィルムに両面粘着テープ6の片方の粘着面を張り合わせたものである。

本実施形態の装飾成形品であるラジエータグリル30は、表面に、装飾フィルム1が貼着される貼着部34と、装飾フィルム1が貼着されない非貼着部31bとを有している。ここでは貼着部34は、複数ある横桟部32の頂部32aにある。貼着部34を設ける箇所は任意であり、横桟部32の長手方向の全長や短手方向の全幅に亘る必要はなく、一部分であってもよい。そして、貼着部34には、凹溝33が、横桟部32の長手方向に沿って設けられている。また、貼着部34は、横桟部32の短手方向に、屈曲角θを介して屈曲しており、この屈曲部34cは、横桟部32の長手方向に延びて形成されている。装飾フィルム1がより確実に貼着部34に貼着されるためには、屈曲角θは鈍角であることが好ましい。屈曲角θは、より好ましくは、90°を超え、180°未満である。

横桟部32は、その頂部32aから通気口35の周縁部に向かって、かなり深く下がっているのでいるので、装飾フィルム1のグリル本体31への一体化をインモールド成形法によって行うのは困難である。また、横桟部32は、それぞれ曲率が異なっているので、単に接着剤や粘着剤を用いるのでは、装飾フィルム1をうまく貼着することは難しい。貼着部34に凹溝33を設け、この凹溝33の上に両面粘着テープ6を用いて装飾フィルム1を貼着することにより、装飾フィルム1を、気泡を残すことなく、きれいにしっかりと貼着することができ、上述した実施の形態の装飾成形品と同様の効果を得ることができ、装飾フィルム1による美観や意匠性を長期に亘って維持することができる。

以上、本発明を好適な実施の形態に基づいて説明してきたが、本発明はこの実施の形態のみに限定されるものではなく本発明の要旨を逸脱しない範囲で種々の改変が可能であり、ホイールカバー、ホイールキャップ、サイドモールディング、ラジエータグリル、ウインドウモールディング、ガーニッシュなど、種々の種類の内装品や外装品に適用することができる。

【発明の効果】
以上説明したように、本発明の車両用装飾成形品によれば、気泡が装飾フィルムと成形品の表面との間に残りにくくなるので、気泡による装飾フィルムの膨れやゆがみ等を防止できる。また、装飾フィルムを成形品の表面にしっかりと貼着することができるので、成形品の表面の貼着部に湾曲部や屈曲部が形成されている場合であっても、その長手方向または短手方向の端末部において装飾フィルムが貼着部から剥離しにくくなる。従って、装飾成形品の意匠性を長期に亘って維持することができる。また、貼着後、装飾フィルムを治具などで仮保持する必要がなく、生産性を向上することができる。

前記凹溝が前記貼着部からはみ出ないように設けられている場合は、凹溝が装飾フィルムの下に隠されるので、より良い美観が得られる。
前記貼着部が前記成形品の表面に形成された凹部の底面である場合には、両面粘着テープの粘着剤に埃などのゴミが付着しにくく、また、付着しても目立たない。
前記凹部の深さが前記装飾フィルムの厚さより大きい場合、装飾フィルムの該表面が凹部の肩部より低い位置に配置されるので、車両用装飾成形品が縁石などの障害物などにぶつかったり擦り付けられたりした場合でも、装飾フィルムの傷つきが抑制される。
前記凹溝が一枚の装飾フィルムが貼着される前記貼着部につき複数設けられた場合には、装飾フィルムの面積が広い場合でも、装飾フィルムの裏の気泡の残留を効果的に抑制することができる。
本発明は、貼着部の長手方向または短手方向の端末部において装飾フィルムが貼着部から剥離しにくくなるので、前記貼着部が湾曲部や屈曲部を有する場合に、特に効果が高い。

Conventionally, in a synthetic resin molded product used for interior and exterior of a vehicle, the surface of the molded product may be covered with a decorative film having a metal thin film layer in order to obtain an appearance and design similar to metal. As a method of covering the surface of the molded product with a decorative film, a method of sticking the decorative film with an adhesive or an adhesive may be considered.
