【発明の属する技術分野】
本発明は記録シートの製造方法及び装置に係り、特に、高品質なインクジェット用記録シート等のように支持体上に無機微粒子と水溶性樹脂を含む色材受容層が設けられた記録用シートの製造方法及び装置に関する。

【従来の技術】
現在、各種のインクジェット方式が開発されており、それに伴い各種のインクジェット用の記録シートも開発されている。このインクジェット用の記録シートに使われる支持体としては各種樹脂製フィルムの他、普通紙や上質紙(コート紙)、写真用印画紙などがある。これらのインクジェット用の記録シートのうち、粒径の細かい無機微粒子と水溶性樹脂を含む色材受容層が設けられた記録用シートは、高品質なインクジェット用の記録シートとして使用されている。無機微粒子と水溶性樹脂を含む色材受容層が設けられた記録用シートとしては、他に熱転写用の記録用シート、電子写真用の記録用シート等がある。

しかし、無機微粒子と水溶性樹脂を含む色材受容層が設けられた記録用シートを製造する場合には、色材受容層を乾燥する乾燥工程において、色材受容層にひび割れが発生し易い。

この対策として、特開平10−119423号には、色材受容層を形成する塗布液に架橋剤を初めから予め添加し、また何層かに分けて、同時または逐次にて塗布液膜、即ち色材受容層を硬化させながら良好な面状の高品質な記録用シートを安定に生産する方法が示されている。

また、特開平11−115308号には支持体上に色材受容層を形成後、乾燥の途中で色材受容層中の水溶性樹脂を架橋する架橋剤を、スライド塗布装置、エクストルージョン塗布装置、カーテン塗布装置、ロール塗布装置、バー塗布装置、ブレード塗布装置、スプレー塗布装置等を用いて付与し、色材受容層を硬化させながら良好な面状の高品質なインクジェット用紙を安定に生産する方法が示されている。

このように、無機微粒子と水溶性樹脂を含む色材受容層は、乾燥が進み色材受容層が乾き始めると塗布膜がひび割れ易くなる為、架橋剤を付与して硬化させ、ひび割れを防ぐことができるようにしている。また、このひび割れに対しては特開平10−217601号の実施例や特開平10−203006号等にて示されているように、乾燥過程においては初期は低温で、その後40〜60℃の風で乾燥するのが良いとしている。

【発明が解決しようとする課題】
ところで、色材受容層には塗布量分布(塗布液膜の厚み分布)が少なからず存在し、特に、色材受容層における塗布液の塗り始め部分、塗り終わり部分、両側縁部分(以下「耳部」と称す)のいわゆる非定常部では、その他の定常部に比べて極端に厚塗りと薄塗りの部分が発生することが避けられない。

そして、非定常部では、この極端に厚塗りと薄塗りになり易いことに起因して、定常部に比べてひび割れが顕著に発生することが分かった。これら非定常部は、製品とはせず、塗布した半製品の先頭ロス、後尾ロス、耳ロスとして製造におけるロスとしているので、非定常部のひび割れ自体は問題ではないが、ひび割れにより非定常部から剥がれた塗布液膜が乾燥装置内やパスローラなどを汚し、その汚れが定常部に付着するという品質故障が散発するという問題が発生する。

従って、従来の特開平10−119423号のように、色材受容層を形成する塗布液に架橋剤を初めから添加しても、或いは特開平11−115308号のように、色材受容層に架橋剤を塗布しても、色材受容層のひび割れを完全に防止することはできないという欠点がある。

この対策として、非定常部でもひび割れが生じないように多量の架橋剤を塗布液に予め添加するか、或いは多量の架橋剤を色材受容層に塗布することも考えられないこともない。しかし、塗布液に添加する架橋剤の添加量が多すぎると、塗布液の増粘が大きくなりすぎて安定で均一な塗布ができなくなるので、色材受容層にひび割れは発生しないが、ひび割れ以外の品質故障が発生し、定常部における品質不良の原因となる。一方、色材受容層に塗布する架橋剤の塗布量が多すぎると、非定常部もひび割れしなくなるが、定常部での硬化が進み過ぎてひび割れ以外の品質故障が発生し、定常部における品質不良の原因となる。そして、定常部に悪影響を与えないで非定常部のひび割れを防止可能な架橋剤の添加量或いは塗布量は、塗布液の組成や塗布操作条件によっても相違する。従って、架橋剤の添加量或いは塗布量を多くする対策は、適用できる塗布液の組成や塗布操作条件を著しく限定することになり好ましくない。

本発明は、このような事情に鑑みてなされたもので、塗布液の組成や塗布操作条件に関係なく、色材受容層の定常部の品質に悪影響を及ぼすことなく、非定常部のひび割れを防止することのできる記録用シートの製造方法及び装置を提供することを目的とする。

【課題を解決するための手段】
本発明は、前記目的を達成するために、無機微粒子と水溶性樹脂を含む色材受容層が支持体上に設けられて成る記録用シートであって、前記色材受容層の乾燥時における該色材受容層のひび割れ防止のために該色材受容層を形成するための塗布液に架橋剤を予め添加するか又は前記支持体上に形成された前記色材受容層の全体に架橋剤を塗布して前記色材受容層の硬化処理を行う記録用シートの製造方法において、前記色材受容層における前記塗布液の塗り始め部分、塗り終わり部分、両側縁部分のうちの少なくとも1つについては、前記硬化処理に加えて、架橋剤を局所的に塗布することを特徴とする。

本発明によれば、乾燥時において、定常部に比べてひび割れが発生し易い非定常部、即ち、色材受容層における前記塗布液の塗り始め部分、塗り終わり部分、両側縁部分のうちの少なくとも1つに、架橋剤を局所的に塗布するようにしたので、塗布液に予め添加する架橋剤の添加量、或いは色材受容層全体に塗布する架橋剤の塗布量は、定常部のひび割れが防止できるだけの少量でよい。これにより、塗布液の組成や塗布操作条件に関係なく、色材受容層の定常部の品質に悪影響を及ぼすことなく、非定常部のひび割れを防止することができる。

【発明の実施の形態】
以下、添付図面により本発明の記録用シートの製造方法及び装置の好ましい実施の形態について詳説する。

図1〜図5は、本発明の記録用シートの製造装置の第1の実施の形態を説明する図であり、色材受容層を形成する塗布液に架橋剤を予め添加してある場合である。

図1〜図5において示すように、第1の実施の形態の記録用シートの製造装置は、主として、走行する支持体10上に予め架橋剤が添加された塗布液Aを塗布して色材受容層12を形成するスライド塗布装置14と、支持体10を係合支持するコーティングロール16と、色材受容層12を乾燥する乾燥装置と、支持体10上に形成された色材受容層12における塗布液Aの塗り始め部分、塗り終わり部分、両側縁部分のいわゆる非定常部に、架橋剤又は水溶性樹脂を局所的に塗布する局所塗布装置18と、を備えて構成される。

そして、予め架橋剤が添加された塗布液Aは、スライド塗布装置14の塗布ヘッド22内に形成されたマニホールド24に供給されて支持体10の幅方向に拡流された後、スリット26を通ってスライド面28に押し出され、スライド面28を流下する。スライド面28を流下した塗布液Aは、スライド面先端部30とコーティングロール16に係合支持された支持体10との隙間部分にビードを形成し、このビードを介して支持体10上に塗布される。これにより、支持体10上に色材受容層12が形成される。色材受容層12が形成された後、局所塗布装置18により上記した非定常部に架橋剤又は水溶性樹脂が局所的に塗布される。続いて、色材受容層12は、乾燥装置により乾燥される。尚、色材受容層12を形成するための塗布装置として、スライド塗布装置14の例で示したが、特にこれに限定されるものではなく、他の塗布装置を使用することができる。

架橋剤又は水溶性樹脂を支持体10上に形成された色材受容層12における塗布液Aの塗り始め部分、塗り終わり部分、両耳部である非定常部に局所塗布する局所塗布装置としては、スプレー塗布装置、カーテン塗布装置、エクストルージョン塗布装置、スライド塗布装置等の各種の塗布装置を使用することができる。架橋剤を局所塗布することにより、塗布後直ちに非定常部を硬化させて、非定常部のひび割れや膜剥がれを防止する。一方、水溶性樹脂を塗布することにより、乾燥のしすぎや急乾燥を抑制して、非定常部のひび割れや膜剥がれを防止する。尚、水溶性樹脂のひび割れ防止機能としては、色材受容層12の乾燥を遅延することにより色材受容層12の乾燥しすぎや、急な乾燥を抑制することにあると考えられる。従って、色材受容層に水を塗布するだけでもひび割れ防止に対する効果を得ることは可能であるが、水溶性樹脂のように粘度を有して色材受容層12に対する密着性がよい方がひび割れに対して一層効果が大きくなる。

以下、局所塗布装置18について説明する。

図1は、色材受容層12における塗布液Aの塗り始め部分、塗り終わり部分に局所塗布する局所塗布装置18としてスプレー塗布装置18Aを使用した場合の説明図であり、(a)は側方からの図、(b)は上方からの図である。

図1に示すように、スプレー塗布装置18Aは、色材受容層12が形成された直後の支持体10の上方で、且つ支持体10の幅方向に複数配設される。各スプレー塗布装置18A、18A…は、接続配管20を介して、架橋剤又は水溶性樹脂を供給する図示しない加圧供給装置に接続される。そして、色材受容層12における塗り始め部分、塗り終わり部分がスプレー塗布装置18Aの下方を通過する短時間にのみ、架橋剤又は水溶性樹脂が色材受容層12上に間欠的にスプレー塗布される。塗布液Aの塗り始め、及び塗り終わりが厚塗りや薄塗になるのは、通常、支持体10の走行方向からみて数cmから数十cmの長さである。塗り始め部分、及び塗り終わり部分は、製品にしない部分であるので、架橋剤又は水溶性樹脂を均一塗布して良好な面質にすることまで必要はない。しかし、塗り始め部分、及び塗り終わり部分の厚塗りや薄塗によるひび割れ防止のためには、塗り始め部分、及び塗り終わり部分を架橋剤で満遍なく硬化するか、水溶性樹脂で乾燥の進行を満遍なく遅らせる必要がある。従って、支持体10の幅方向に配置された複数のスプレー塗布装置18A、18A…から塗り始め部分、及び塗り終わり部分に均等にスプレーされるように、スプレーされる架橋剤又は水溶性樹脂の液体の粒径をスプレー速度に応じて調整することが重要である。従って、スプレー塗布装置18Aの機能として、液体の粒径を200μm以下、好ましくは100μm以下の細かい粒径に調整可能なことが必要である。また、スプレー塗布量は、塗布液Aに予め添加する架橋剤の添加量等によっても左右されるため、30〜400cc/色材受容層m2 の範囲で調整可能なことが必要である。また、スプレーする架橋剤又は水溶性樹脂は、その表面張力により、色材受容層12上で濡れ拡がるため、色材受容層12の表面張力と同等かそれ以下であることが好ましい。

図2及び図3に示すように、カーテン塗布装置18B、又はエクストルージョン塗布装置18Cは、色材受容層12が形成された直後の支持体10の上方で、且つ支持体10の幅方向に渡って配設され、接続配管20を介して、架橋剤又は水溶性樹脂を供給する図示しない供給装置に接続される。そして、色材受容層12における塗布液Aの塗り始め部分、及び塗り終わり部分がカーテン塗布装置18B又はエクストルージョン塗布装置18Cの下方を通過する短時間にのみ、架橋剤又は水溶性樹脂が色材受容層12上に間欠的にカーテン塗布又はエクストルージョン塗布される。カーテン塗布装置18Bは、架橋剤又は水溶性樹脂の液により局所塗布部分に安定したカーテン膜を形成することが可能であり、支持体10の走行が高速な場合、架橋剤又は水溶性樹脂の塗布量が多い場合に特に有効である。また、塗り始め部分、及び塗り終わり部分への塗布は間欠塗布となるため、間欠塗布のたびにカーテン膜又はビードを形成し、色材受容層12への塗布開始、塗布停止を短時間で繰り返す必要がある。従って、カーテン膜又はビードを遮断可能に移動する塗り付け板等の補助具を設けるとよい。

図4は、色材受容層12における塗布液Aの両耳部を局所塗布する局所塗布装置18として一対のスプレー塗布装置18A、18Aを使用した場合の説明図である。

図4に示すように、支持体18の両側縁部にスプレー塗布装置18Aが一対配設され、色材受容層12の耳部に架橋剤又は水溶性樹脂が局所塗布される。これにより、色材受容層12の両耳部にストライプ状の局所塗布部32、32が形成される。この場合、色材受容層12の定常部への架橋剤又は水溶性樹脂の影響が少なくなるように、スプレー角度やスプレーの広がり幅を調整することが必要である。スプレー塗布の場合には、ストライプ状に局所塗布される幅が10〜20mm程度が適当である。色材受容層12の組成によっても定常部への影響が異なるので、色材受容層12の組成も考慮してスプレー角度やスプレーの広がり幅を調整することが好ましい。

図5は、色材受容層12における塗布液Aの両耳部を局所塗布する局所塗布装置18として、支持体10上に色材受容層12の塗布も兼用するスライド塗布装置34の場合の説明図であり、(a)は側方からの図、(b)は上方からの図である。

図5(a)に示すように、この兼用スライド塗布装置34の塗布ヘッド22内には、2種類の液を塗布するためのマニホールド24、36とそれに連通するスリット26、38を有し、スライド面28の下流側に位置するマニホールド24には色材受容層12を形成するための塗布液Aが供給され、上流側に位置するマニホールド36には架橋剤又は水溶性樹脂が供給される。また、架橋剤又は水溶性樹脂のためのスリット38の中央部には盲用の挿入板40が挿入され、マニホールド36に供給された架橋剤又は水溶性樹脂の液は、スリット38の両端部を上昇する。従って、図5(b)のように、色材受容層12を形成するための塗布液Aは、スライド面28の幅と略同等の長さの液幅となってスリット26からスライド面28に押し出されるのに対し、架橋剤又は水溶性樹脂の液は、スリット38両端部のみから局所塗布部32、32に相当する幅でスライド面28に押し出される。これにより、スライド面28を先行して流下する色材受容層12の両耳部外側(両側端部)に接するように、後から流下する架橋剤又は水溶性樹脂の液がストライプ状(幅1mm〜10mm程度)に塗布される。この場合、ストライプ状の水溶性樹脂が色材受容層の耳部に接するように塗布されることにより、2つの液の表面張力のバランスで色材受容層12の耳部の膜厚分布が小さくなると共に、耳部のメニスカス部分も水溶性樹脂で覆われるため、ひび割れがより発生しにくくなる。

上記の如く構成された本発明の記録用シートの塗布装置の第1の実施の形態によれば、乾燥装置で色材受容層12を乾燥する際に、定常部に比べてひび割れが発生し易い非定常部、即ち、色材受容層12における塗布液の塗り始め部分、塗り終わり部分、両耳部に、架橋剤又は水溶性樹脂を局所的に塗布するようにしたので、塗布液Aに予め添加する架橋剤の添加量は、定常部のひび割れが防止できるだけの少量でよい。これにより、塗布液Aの組成や塗布操作条件に関係なく、色材受容層12の定常部の品質に悪影響を及ぼすことなく、非定常部のひび割れを防止することができる。従って、色材受容層12の乾燥の際に、非定常部のひび割れにより非定常部から剥がれた塗布液膜が乾燥装置内やパスローラなどを汚し、その汚れが定常部に付着するという品質故障の発生を防止できる。尚、本実施の形態では、塗り始め部分、塗り終わり部分、両耳部である非定常部の全てに架橋剤又は水溶性樹脂を塗布することで説明したが、ひび割れの発生状況に応じて、非定常部の1つに塗布してもよい。

図6は、本発明の記録用シートの製造装置の第2の実施の形態を説明する図であり、色材受容層12を形成する塗布液Bには架橋剤を添加せずに、支持体10上に形成された色材受容層12全体に架橋剤を予め塗布した後、更に、非定常部に架橋剤又は水溶性樹脂を塗布する場合である。尚、第1の実施の形態と同様の部材、装置には同符号を付して説明する。

図6に示すように、第2の実施の形態の記録用シートの製造装置は、主として、走行する支持体10上に塗布液Bを塗布して色材受容層12を形成するスライド塗布装置14と、支持体10を係合支持するコーティングロール16と、色材受容層12を乾燥する乾燥装置と、支持体10上に形成された色材受容層12全体に架橋剤を塗布する全体塗布装置40と、全体塗布装置40で架橋剤が塗布された色材受容層12における塗布液Bの塗り始め部分、塗り終わり部分、両側縁部分のいわゆる非定常部に、架橋剤又は水溶性樹脂を局所的に塗布する局所塗布装置18と、を備えて構成される。

そして、色材受容層12Aを形成する塗布液Bが、スライド塗布装置14から支持体10上に塗布されて色材受容層12を形成された後、全体塗布装置40により色材受容層12の全体に架橋剤が塗布される。次に、局所塗布装置18により非定常部に架橋剤又は水溶性樹脂が局所的に塗布される。色材受容層12への全体塗布と局所塗布のタイミングは、色材受容層を乾燥装置で乾燥する前でもよく、乾燥中でもよい。但し、乾燥中の場合には、色材受容層12の乾燥が減率乾燥速度を示す領域に入る前がよい。

尚、図6では、全体塗布装置40としてカーテン塗布装置、局所塗布装置18としてスプレー塗布装置の例で示したが、これに限定されるものではない。即ち、第1の実施の形態で説明したスプレー塗布装置、カーテン塗布装置、エクストルージョン塗布装置、スライド塗布装置等の各種の塗布装置を組み合わせて、全体塗布装置40と局所塗布装置18を構成することができる。スプレー塗布装置によるスプレー方法等は、第1の実施の形態と同様である。また、色材受容層を形成するための塗布装置として、スライド塗布装置の例で示したが、特にこれに限定されるものではなく、他の塗布装置を使用することができる。

本発明の記録用シートの塗布装置の第2の実施の形態によれば、乾燥の際に定常部に比べてひび割れが発生し易い非定常部、即ち、色材受容層12における塗布液の塗り始め部分、塗り終わり部分、両耳部に、架橋剤又は水溶性樹脂を局所的に塗布するようにしたので、色材受容層12の全体に塗布する架橋剤の塗布量は、定常部のひび割れが防止できるだけの少量でよい。これにより、塗布液Bの組成や塗布操作条件に関係なく、色材受容層12の定常部の品質に悪影響を及ぼすことなく、非定常部のひび割れを防止することができる。従って、色材受容層12の乾燥の際に、非定常部のひび割れにより非定常部から剥がれた塗布液膜が乾燥装置内部やパスローラなどを汚し、その汚れが定常部に付着するという品質故障の発生を防止できる。尚、本実施の形態では、塗り始め部分、塗り終わり部分、両耳部である非定常部の全てに架橋剤又は水溶性樹脂を塗布することで説明したが、ひび割れの発生状況に応じて、非定常部の1つに塗布してもよい。

本発明で使用される無機微粒子の例としては、シリカ微粒子、コロイダルシリカ、珪酸カルシウム、ゼオライト、カオリナイト、ハロイサイト、白雲母、タルク、炭酸カルシウム、硫酸カルシウム、ベーマイト、擬ベーマイト等を挙げることができる。透明性を低下させない観点から、屈折率が1.40〜1.60の範囲にあることが好ましい。これらの中で、シリカ微粒子が特に好ましい。また、無機微粒子の平均一次粒子径は、20nm以下、好ましくは10nm以下、特に好ましくは3nm以下が良く、また、屈折率は1.45付近であることが好ましい。

水溶性樹脂の例としては、親水性構造単位として、ヒドロキシル基を有する樹脂である、ポリビニルアルコール(PVA)、セルロース系樹脂〔メチルセルロース(MC)、エチルセルロース(EC)、ヒドロキシエチルセルロース(HEC)、カルボキシメチルセルロース(CMC)等〕、キチン類、及びデンプン;エーテル結合を有する樹脂である、ポリエチレンオキサイド(PEO)、ポリプロピレンオキサイド(PPO)、ポリエチレングリコール(PEG)、及びポリビニルエーテル(PVE);そしてアミド基又はアミド結合を有する樹脂である、ポリアクリルアミド(PAAM)、及びポリビニルピロリドン(PVP)を挙げることができる。また、解離性基として、カルボキシル基を有する、ポリアクリル酸塩、マレイン酸塩、アルギン酸塩及びゼラチン類;スルホン酸基を有する、ポリスチレンスルホン酸塩、アミノ基、イミノ基、第3アミン及び第4級アンモニウム塩を有するポリアリルアミン(PAA)、ポリエチレンイミン(PEI)、エポキシ化ポリアミド(EPA)、ポリビニルピリジン及びゼラチン類を挙げることができる。

本発明で使用される架橋剤の例としては、硼酸、硼酸塩〔例えば、オルト硼酸塩、InBO3 、ScBO3 、YBO3 、LaBO3 、Mg3 (BO3 )2 、Co3 (BO3 )2 〕、二硼酸塩〔例えば、Mg2 B2 O5 、Co2 B2 O5 〕、メタ硼酸塩〔例えば、LiBO2 、Ca(BO2 )2 、NaBO2 、KBO2 〕、四硼酸塩〔例えば、Na2 B4 O7 ・10H2 O〕、五硼酸塩〔例えば、KB5 O8 ・4H2 O、Ca2 B6 O11・7H2 O、CsB5 O5 〕、グリオキザール、メラミン・ホルムアルデヒド〔例えば、メチロールメラミン、アルキル化メチロールメラミン、〕、メチロール尿素、レゾール樹脂、ポリイソシアネート等を挙げることができる。これらの中で、硼酸或いは硼酸塩が特に好ましい。

(実施例1)
