【発明の属する技術分野】
本発明は、ポリマー溶液の濾過方法及び製造方法並びにそのポリマー溶液を用いてフイルムを製膜する溶液製膜方法に関する。

【従来の技術】
セルロースアシレート、特に57.5〜62.5%の平均酢化度を有するセルローストリアセテートから形成されたフイルム(以下、TACフイルムと称する)は、その強靭性と難燃性とから写真感光材料のフイルムベースなどとして利用されている。また、TACフイルムは、光学的等方性に優れていることから、近年市場の拡大している液晶表示装置の偏光板の保護フイルム、光学補償フイルムやカラーフィルタの用途に適している。

TACフイルムは、一般的に溶液製膜方法により製造されている。溶液製膜方法は、メルトキャスト法などの他の製造方法と比較して、光学的性質や物性が優れたフイルムを製造することができる。溶液製膜方法は、ポリマーを溶媒(主に有機溶媒)に溶解してポリマー溶液(以下、ドープと称する)を調製した後に、このドープを流延バンドや流延ドラムなどに流延して製膜するものである。

【発明が解決しようとする課題】
ところで、溶液製膜方法に用いられるドープ中のポリマーには、天然素材を原料として用いているものがある。その原料中には、ドープの有機溶媒に溶解しないものや、溶解しにくいものを少量含んでいる場合がある。また、ポリマー及びその他の原料内に含まれる不純物や、原料の搬送工程及び溶解工程で混入するゴミや埃などの異物などがドープ中に含まれている場合もある。なお、本発明において、ポリマーが溶媒に溶けなかった未溶解ポリマー、ドープ中でゾル化しているポリマー、前記原料中の不純物、前記異物などの溶媒に溶けないもの、を全て不溶解物と称する。これら不溶解物は、ドープを調製して流延するまでに、濾材により除去し、製膜されたフイルムに欠陥が生じることを防いでいる。そのため、特開2000−256477号公報では、ドープ中の不溶解物を除去するために、孔径が小さな濾材を用いることが記載されている。しかしながら、そのような濾材は、目詰まりを直ぐに起こしてしまい、濾材を頻繁に取り替える必要が生じていた。また、目詰まりの具合によっては、ドープを送液する際の圧力上昇を引き起こし、ドープ製造ラインの運転を停止する必要が生じる場合もあった。

本発明の目的は、ポリマー溶液の濾過に際して濾材の使用できる時間を長くしたポリマー溶液の濾過方法及び製造方法並びにそのポリマー溶液を用いてフイルムを製膜する溶液製膜方法を提供する。

【課題を解決するための手段】
本発明者らが、鋭意検討した結果、多くの場合ドープ中には、2種類以上の異なるサイズの不溶解物が存在していることを見出した。そこで、これら全ての不溶解物を除去するためには、濾材の孔径を最も小さい不溶解物より小さくすると、濾材の孔の閉塞(目詰まり)により濾材の使用できる時間が極端に短くなることが分かった。

そこで、さらに本発明者らが、鋭意検討した結果、ポリマー溶液の濾過における濾材の閉塞は、後に詳細に説明するが図3に示す形態と図4に示す形態とがあることが分かった。この場合、図4に示す形態に沿って不溶解物が孔に付着すると、濾過できる時間が長くなることも明らかとなった。そこで、濾材の閉塞を図4に示す形態が支配的になるように、除去したい不溶解物のサイズよりも大きい孔径を有する濾材を使用することにより、濾過できる時間を長くできることが分かった。

本発明は、ポリマーを溶媒に溶解させたポリマー溶液の濾過方法において、前記ポリマーは平均酢化度が57.5〜62.5%のセルローストリアセテートであり、前記ポリマー溶液中に含まれる不溶解物の粒径のうち最も大きな粒径よりも孔径が大きく、ポリプロピレン繊維またはセルロース繊維からなる濾材に、前記ポリマー溶液を通して前記不溶解物の一部を前記濾材の孔面に付着させることを特徴として構成されている。なお、本発明において不溶解物とは、ポリマー溶液中に溶解せずに、分散して存在しているもの全てを意味している。また、その不溶解物の粒径つまりサイズとは、その物の最大2点間距離を意味している。また、濾材の孔径とは、濾材の横断面における多数の孔のそれぞれの最大2点間距離の平均値を意味している。濾材に通すポリマー溶液は、ポリマーと溶媒との混合物を撹拌してポリマーを溶媒に粗溶解する工程と、この粗溶解の工程の後に前記混合物を加熱して溶解を進める工程とを経てつくられ、さらに、前記加熱の後に冷却されてあることが好ましい。粗溶解の工程では、攪拌翼を有するタンクで混合物が撹拌されることが好ましく、溶媒の重量に対するセルローストリアセテートの重量の割合は15%〜20%であることが好ましい。

上記の濾過方法においては、円筒状の前記濾材を複数備える濾過装置にポリマー溶液を送ることが好ましい。前記濾材の厚みが、0.5mm〜5mmの範囲であることが好ましい。また、前記孔の平均孔径が、5μm〜100μmの範囲の濾材を用いることが好ましく、より好ましくは10μm〜70μmであり、最も好ましくは30μm〜60μmである。さらに、前記不溶解物の一部を、前記濾材の孔面に付着させることで、前記濾材が前記不溶解物を濾過することが好ましい。なお、本発明において、濾材の厚みとは、ポリマー溶液を流す方向の濾材の厚さを意味している。

前記ポリマー溶液が前記濾材により濾過される際に、そのポリマー溶液の流量を一定にすることが好ましい。さらに、前記流量が、50L/(m2・hr)〜250L/(m2・hr)の範囲であることがより好ましい。

さらに本発明は、セルローストリアセテートと溶媒とを含むセルローストリアセテート溶液の製造方法において、前記溶媒と平均酢化度が57.5〜62.5%の前記セルローストリアセテートとの混合物を撹拌することにより前記セルローストリアセテートを溶媒に粗溶解する粗溶解工程と、この粗溶解工程を経た前記混合物を加熱することにより溶解を進めてセルローストリアセテート溶液とする加熱工程と、このセルローストリアセテート溶液中に含まれる不溶解物の粒径のうち最も大きな粒径よりも孔径が大きく、ポリプロピレン繊維またはセルロース繊維からなる濾材に、セルローストリアセテート溶液を通して前記不溶解物の一部を濾材の孔面に付着させることを特徴として構成されている。

【発明の実施の形態】
以下、本発明に係るポリマー溶液(ドープ)の濾過方法及び製造方法並びにそのポリマー溶液を用いた溶液製膜方法について説明する。説明は、ドープの原料(ポリマー、溶媒、添加剤など)、ドープの製造方法及び濾過方法の順に行なう。そして、そのドープを用いた溶液製膜方法によるフイルムの製造方法を説明し、最後にそのフイルムを用いた製品について説明する。

[ポリマー]
本発明に用いられるポリマーは特に限定されないが、セルロースエステルを用いることが好ましい。また、セルロースエステルの中では、セルロースアシレートを用いることが好ましく、特に、セルロースアセテートを使用することが好ましい。さらに、このセルロースアセテートの中では、その平均酢化度が57.5ないし62.5%(置換度:2.6ないし3.0)のセルローストリアセテート(TAC)を使用することが最も好ましい。酢化度とは、セルロース単位重量当りの結合酢酸量を意味する。酢化度は、ASTM:D−817−91(セルロースアセテート等の試験方法)におけるアセチル化度の測定および計算に従う。本発明では、セルロースアシレート粒子を使用し、使用する粒子の90重量%以上が0.1ないし4mmの粒子径、好ましくは1ないし4mmを有する。また、好ましくは95重量%以上、より好ましくは97重量%以上、さらに好ましくは98重量%以上、最も好ましくは99重量%以上の粒子が0.1ないし4mmの粒子径を有する。さらに、使用する粒子の50重量%以上が2ないし3mmの粒子径を有することが好ましい。より好ましくは70重量%以上、さらに好ましくは80重量%以上、最も好ましくは90重量%以上の粒子が2ないし3mmの粒子径を有する。セルロースアシレートの粒子形状は、なるべく球に近い形状を有することが好ましい。

[溶媒]
本発明に用いられる溶媒を、塩素系有機溶媒を主溶媒とすることも、非塩素系有機溶媒を主溶媒とすることも可能である。塩素系有機溶媒とは、一般的にハロゲン化炭化水素化合物を意味しており、代表的な例として、ジクロロメタン(塩化メチレン)、クロロホルムが挙げられるが、これらに限定されるものではない。

また非塩素系有機溶媒としては、エステル類、ケトン類、エーテル類、アルコール類などがあるが、これらに限定されるものではない。溶媒は、市販品の純度であれば、特に制限される要因はない。溶媒は、単独(100重量%)で使用しても良いし、炭素数1ないし6のエステル類、ケトン類、エーテル類、アルコール類を混合して使用するものでもよい。使用できる溶媒の例には、エステル類(例えば、酢酸メチル、メチルホルメート、エチルアセテート、アミルアセテート、ブチルアセテートなど)、ケトン類(例えば、アセトン、メチルエチルケトン、シクロヘキサノンなど)、エーテル類(例えば、ジオキサン、ジオキソラン、テトラヒドロフラン、ジエチルエーテル,メチル−t−ブチルエーテルなど)、アルコール類(例えば、メタノール、エタノール、ブタノールなど)などが挙げられる。なお、本発明に用いられる有機溶媒には、前述した塩素系有機溶媒と非塩素系有機溶媒とを混合して用いることも可能である。

[添加剤]
本発明のドープ中には添加剤を添加してもよい。添加剤としては、例えば、可塑剤、紫外線吸収剤などがある。可塑剤としては、リン酸エステル系(例えば、トリフェニルホスフェート(以下、TPPと称する)、トリクレジルホスフェート、クレジルジフェニルホスフェート、オクチルジフェニルホスフェート、ジフェニルビフェニルホスフェート(以下、BDPと称する)、トリオクチルホスフェート、トリブチルホスフェートなど)、フタル酸エステル系(例えば、ジエチルフタレート、ジメトキシエチルフタレート、ジメチルフタレート、ジオクチルフタレートなど)、グリコール酸エステル系(例えば、トリアセチン、トリブチリン、ブチルフタリルブチルグリコレート、エチルフタリルエチルグリコレート、メチルフタリルエチルグリコレート、ブチルフタリルブチルグリコレートなど)及びその他の可塑剤を用いることができる。

紫外線吸収剤としては例えば、オキシベンゾフェノン系化合物、ベンゾトリアゾール系化合物、サリチル酸エステル系化合物、ベンゾフェノン系化合物、シアノアクリレート系化合物、ニッケル錯塩系化合物及びその他の紫外線吸収剤を用いることができる。特に好ましい紫外線吸収剤は、ベンゾトリアゾール系化合物やベンゾフェノン系化合物である。

さらにドープには、必要に応じてその他の種々の添加剤、例えば、離型剤、剥離促進剤、フッ素系界面活性剤などをドープの調製前から調製後のいずれかの段階で添加してもよい。

[ポリマー溶液の製造方法]
図1に本発明に係るポリマー溶液(ドープ)の製造方法に用いられるドープ製造ライン10を示す。ドープの製造方法は、始めに溶媒タンク11から必要な量の溶媒を溶解タンク12に送液する。溶媒タンク11には、前述した溶媒(混合溶媒を用いるときも以下の説明においては、単に溶媒と称する場合もある)が注入されている。この溶媒は、溶媒タンク11と溶解タンク12との間に取り付けられている溶媒タンク開閉バルブ13により、送液量を調整しながら送液される。

次に、計量器14に仕込まれているポリマーを溶解タンク12に計量しながら送り込む。ポリマーは、前述した溶媒に対して15重量%〜20重量%仕込むことが好ましく、これにより調製されたドープを製膜して得られるフイルムの品質が良好なものが得られる。しかしながら、本発明において溶媒に仕込むポリマー量は前述した範囲に限定されるものではない。なお、ポリマーにはTACを用いることが好ましいが、これに限定されるものではない。

さらに、可塑剤タンク15から可塑剤を溶解タンク12に送り込む。可塑剤タンク15と溶解タンク12との間には、可塑剤タンク開閉バルブ16が取り付けられており、必要量の可塑剤を溶解タンク12に送り込む。なお、可塑剤には、トリフェニルホスフェートを用いることが好ましいが、これに限定されるものではない。また、図1では、可塑剤を溶媒に溶解させた溶液として、溶解タンク12に送り込んでいるが、本発明はこの方法に限定されない。可塑剤が常温で液体の場合には、その液体の状態で溶解タンク12に送り込むことも可能である。また、可塑剤が固体の場合には、計量器を用いて溶解タンク12に送り込むことも可能である。なお、本発明において溶解タンク12に送り込む可塑剤の量は、前述したポリマーに対して5重量%〜20重量%であると、調製されたドープから製膜されたフイルムの可塑性が製品として最も好ましい柔軟性を持つものが得られる。しかしながら、本発明において溶解タンクに送り込む可塑剤の量は前述した範囲に限定されるものではない。

また、前述した説明においては、溶解タンク12に仕込む順番が、溶媒、ポリマー、可塑剤の順であったが、本発明は必ずしもこの順に限定されるものではない。例えば、ポリマーを計量し、溶解タンク12に送り込んだ後に、好ましい量の溶媒を送液することも可能である。また、可塑剤は必ずしも溶解タンク12に予め送り込む必要はなく、後の工程でポリマーと溶媒との混合物(以下、これらの混合物もドープまたはドープ原液と称する場合がある)に、混合することもできる。また、溶解タンク12に可塑剤以外の前述した添加剤を送り込むことも可能である。

溶解タンク12には、モータ17により回転する撹拌翼18が備えられている。撹拌翼18が回転することにより、溶解タンク12内に送り込まれていた溶媒、ポリマー、必要に応じて送り込まれていた可塑剤及びその他の添加剤を撹拌することで、溶媒にポリマーなどの溶質を粗溶解させる。粗溶解とは、溶質が完全に溶媒に溶解していない状態を意味している。以下の説明においてこの粗溶解した液を粗溶解液19と称する。なお、本発明において粗溶解液19を調製するために、溶解タンク12中で撹拌翼18により撹拌する時間は、30〜90分であることが好ましいが、この範囲に限定されるものではない。

貯蔵タンク20に一旦粗溶解液19を送り込み、溶解タンク12内を空にして、粗溶解液19を形成する工程を繰り返す連続バッチ式で行なうことが、コストの点から好ましい。貯蔵タンク20にも、モータ21で回転する撹拌翼22が備えられており、送り込まれた粗溶解液19を撹拌し、均一にする。貯蔵タンク20内の粗溶解液19は、ポンプ23により配管24を通り加熱器25に送液される。なお、本工程は、図示したものに限定されるものではない。

ポンプ23から加熱器25へ粗溶解液19を送液する際に、配管24が保温あるいは加熱されていることが好ましい。粗溶解液19が配管24内を送液される際にも加熱されることで、粗溶解液19中の溶媒に溶解していないポリマーなどの溶質の溶解が進行するために、短時間でドープを調製することができる。

次に、加熱器25により粗溶解液19を加熱することでフイルムの製膜に必要なポリマーなどの溶質が溶解したドープ原液を調製することができる。加熱時間は5〜30分、加熱温度は60〜120℃であることが好ましいが、これら範囲に限定されるものではない。5分未満であると、ドープ原液の調製が完全に行なわれないおそれが生じ、30分を超えて加熱しても、完全に必要な溶質成分が溶媒に溶解しているために時間の無駄であるとともに、調製されたドープ原液の変質を招くおそれがあるからである。また、加熱温度も50℃未満であると、ドープ原液の調製が完全に行なわれないおそれが生じ、120℃を超えると必要な溶質成分の変性を招くおそれがあるからである。

加熱器25には、ドープ原液を効率良く調製するために多管式熱交換器(シェル&チューブ方式)や2重管以上の管を備え加熱手段を有する静的混合撹拌器(スタチックミキサーとも称する)などのインラインミキサーを用いることが、ドープ調製時間を短縮するために好ましい。特に熱交換効率の観点から、スパイラル式熱交換器を用いることがより好ましい。スパイラル式熱交換器は、2枚の板を中心部から渦巻状に巻きあげ、2つの流路から構成されている。この構造は、プロセス液の流路断面積に対して、伝熱面積を広くとれるために、熱交換効率に極めて優れた機器である。また、加熱器25の材質は、耐食性の高いものを用いることが好ましく、具体的にはステンレス、チタン、ハステロイ(商品名)などから形成されたものを用いることがより好ましい。これにより、溶解タンク12の容量を変更することなく、ドープ原液の量産のためのスピードアップが可能となる。

加熱器25により調製されたドープ原液を冷却器26に送り、ドープ原液を構成している主要溶媒の沸点以下まで冷却することが、良好な品質のフイルムを製膜するためのドープ原液を調製するために好ましい。なお、本発明において粗溶解液19からドープ原液を調製する方法は、必ずしも前述した加熱器25により行なう必要はない。例えば、配管24を加熱して粗溶解液19を送液するだけで、ドープ原液を調製できることも場合によっては可能である。または貯蔵タンク20で、撹拌翼22を急速回転することでドープ原液を調製することも場合によっては可能である。これらのように粗溶解液19からドープ原液を調製する方法は、必ずしも前述した加熱器25による加熱方法に限定されるものではない。

前述した方法で調製されたドープ原液は、ポンプ27により切替器29を介して選択された濾過装置30に送液される。図では、濾過装置を2台示したが、本発明は図示した形態に限定されず、切替器を用いずに1台であってもよいし、3台以上の濾過装置を配置して切替器により、任意の濾過装置を使用してもよい。濾過装置30によりドープ原液中に含まれていた不溶解物が除去され、ドープが得られる。なお、ドープ原液を濾過装置30に一定流量で送液するために、濾過装置30の下流側に流量計31が取り付けられている。流量計31で測定されたドープの流量値がポンプ27に送信され、ポンプ27の流量調整機構により、ドープ原液の流量が調整された定量濾過方法にすることが、本発明においてはより好ましい。また、その流量は、50L/(m2 ・hr)〜250L/(m2 ・hr)の範囲において、一定流量であることが好ましいが、この範囲に限定されるものではない。なお、本発明は、他の濾過方法、例えば定圧濾過方法などの他の公知の方法にも適用することが可能であり、またドープを濾過装置30に送液する場合に、一定流量で送液することに限定されるものではない。なお、濾過装置30によるドープ(ポリマー溶液)の濾過方法については、後に詳細に説明する。そして、濾過装置30を通過して、不溶解物が除去されたドープ32はドープ用タンク33に送液される。

また、濾過装置30を洗浄した後の廃液は、図示しない配管によりフィルタ洗浄後溶媒タンク34に送り込まれる。この廃液は、図示しない溶液処理装置により処理された後に、ポンプ35によりリサイクル溶液タンク36に送液される。このリサイクルされた溶媒は、ドープ調製用の溶媒として、溶解タンク12へ送り込まれて使用される。なお、図では省略したが、濾過装置30を切り替える前に、新たに用いる濾過装置に予め調製されたドープ原液を流しておくことが、ドープ製造ライン10を連続運転するためにより好ましい操作方法である。

[ポリマー溶液の濾過方法]
図2に本発明のポリマー溶液の濾過方法に用いられる濾過装置30の要部断面図を示す。図示した濾過装置30は、マルチフィルタ方式の装置である。この装置の利点は、濾材(以下、フィルタとも称する)40が中空円筒状に形成されており、それを複数個(図では3個)設けることにより、濾過装置30の大きさを変えることなく、ポリマー溶液の原液(以下、単に原液と称する場合がある)41がフィルタ40に接する面積を増加させることができることである。濾過装置30に送液された原液41は、フィルタ40を通過することにより、フィルタ41により不溶解物が除去され、濾過液42として送り出される。なお、本発明のポリマー溶液の濾過方法に用いられる濾過装置は図示したものに限定されず、例えば円筒式濾過装置、フィルタープレス式濾過装置などの公知の形態の濾過装置を用いることができる。

次に図3及び図4を用いて、フィルタが原液中に含まれる不溶解物を除去し、濾過することについてモデル化して説明する。図3(a)に示すようにフィルタ40には、濾過用の孔40aが貫通している(なお、図は、その一部を破断して示している)。また、原液41には、それぞれの最大2点間距離(以下、この距離をサイズと称する。なお、サイズは、不溶解物が完全な球体状であれば、その球の直径と一致する)が異なる不溶解物が多数含まれている。図3では、サイズが異なる3種類の不溶解物(大サイズ不溶解物90、中サイズ不溶解物91、小サイズ不溶解物92)が存在している様子を示しているが、本発明に用いられる原液中の不溶解物は図示した3種類のサイズのものに限定されるものではない。

中サイズ不溶解物(以下、単に中不溶解物と称する場合もある)91及び小サイズ不溶解物(以下、単に小不溶解物と称する場合もある)92のそれぞれのサイズは、孔40aの径より小さいために、フィルタ40上に残ることなく孔40aを通過して、濾過液42(図2参照)中に含まれる。しかしながら、大サイズ不溶解物(以下、単に大不溶解物と称する場合もある)90のサイズは、孔40aの径よりも大きいために、図3(b)に示すように孔40aを完全に塞ぎ、フィルタ40により除去される。

次に、図4を用いて、他の濾過についてモデル化して説明する。図4(a)に示すように、本モデルにおいても、原液41には、大、中、小の不溶解物90〜92が含まれている。図3(b)で説明したが、孔40aに大不溶解物90が、先に接すると孔40aを完全に塞ぐが、本モデルでは、図4(b)に示すように中不溶解物91や小不溶解物92が、先に孔40aの露出面(孔面)40bに付着することで、孔40aの一部を閉塞する。このときには、孔40aは、完全に閉塞されていないため、例えば、小不溶解物92であれば孔40aを通過することが可能であり、完全に孔40aが閉塞される訳ではない。

図5(a)に示すように最も除去したい大不溶解物95のサイズD1よりもフィルタ40の孔40aの直径D2を大きくする(D2>D1)ことが本発明の特徴である。孔の直径D2の大きさは、特に限定されないが、フイルムを溶液製膜する際に用いられるドープを濾過するときには、5μm≦D2≦100μmの範囲であることが好ましく、より好ましくは10μm≦D2≦70μmであり、最も好ましくは30μm≦D2≦60μmである。なお、本発明において前述した孔40aの直径とは、孔の横断面形状が円状で無い場合には、孔の横断面において、最大2点間距離を直径とみなす。また、フィルタ40に多数設けられている孔の直径が様々な大きさの場合には、それらの孔の直径の平均値(平均孔径)を孔の直径D2とする。また、本発明において平均孔径のバラツキ度は、D2±5%以内の孔径を有する孔40aがフィルタ40に形成されていることが好ましいが、これら数値の範囲であるものに限定されるものではない。

ドープ原料28がポンプ27により切替器29を介して濾過装置30に送液される(図1参照)と、濾過装置30のフィルタ40(図2参照)により、不溶解物の濾過が行われる。不溶解物の濾過は、図5(b)に示すように、最初にサイズが小さな中不溶解物96、小不溶解物97が図4に示したように従い、孔40aの露出面40bに付着する。そして、図5(c)に示すように、最も除去したい大不溶解物95を付着させて、ドープ原液28から除去する。

本発明の濾過方法によれば、付着除去により不溶解物を濾過するため、従来の濾過方法で問題が生じていたサイズの大きな不溶解物が先に孔を閉塞(目詰まり)して、フィルタの使用時間が極めて短くなる課題が解決される。すなわち、最も除去することが必要な大きい不溶解物のサイズよりも、孔の径を大きくすることで、図5に示したように不溶解物を付着除去することが可能になり、ドープ原液28に含まれる様々なサイズの不溶解物の除去を可能にすると共に、孔の目詰まりを防ぐことができ、フィルタ(濾材)40の使用時間を従来の濾過方法に比べて、極めて長くすることができる。

また、図6に示すように本発明に用いられるフィルタ40の厚さ(ドープ原液の流路の長さ)T1は、0.5mm≦T≦5mmの範囲であることが好ましい。しかしながら、本発明に用いられるフィルタ40の厚さT1は、前述したものに限定されるものではない。

孔の露出面40bの形状は、説明を簡単にするために、その断面が直線状のものを図3ないし図6に示した。しかしながら、本発明は不溶解物の付着除去を優先的に起こすために、露出面40bの表面積が大きくなるように、形成されていることがより好ましい。表面積を大きくするためにフィルタ40は、繊維から形成されていることが好ましい。その繊維の素材は、特に限定されるものではないが、天然高分子繊維(例えば、セルロース繊維など)や合成高分子繊維(例えば、ポリプロピレン、フッ素樹脂などから形成された繊維)や金属繊維(例えば、ステンレス繊維など)を用いることが可能である。また、前述したものから一種類を選択して製造することも可能であり、複数の種類を組み合わせて製造することも可能である。

以上、説明したように本発明のポリマー溶液の濾過方法は、図3に示したモデルよりも図4に示した付着除去のモデルが優先的に機能するように行なう。このような機能を発現させるためには、(1)ポリマー、溶媒、添加剤などのポリマー溶液の原料の選択。(2)そのポリマー溶液を濾過装置に送液する際の送液速度の調整。(3)濾過装置、特にフィルタの材質及び厚み、孔の径、孔の露出面の処理などを、原液中に含有されている不溶解物の除去を最適化するために、選択することが最も好ましい方法である。

[溶液製膜方法]
図7に本発明に係る溶液製膜方法に用いられるフイルム製膜装置50を示す。フイルム製膜装置50は、バンドゾーン51と乾燥ゾーン52とから構成されているものを示したが、本発明に用いられるフイルム製膜装置50は図示したものに限定されるものではない。前述したドープ32が仕込まれているドープ用タンク33(図1も参照)は、ポンプ53とフィルタ54とを介してフイルム製膜装置50に接続している。また、ドープ用タンク33には、モータ55により回転する撹拌翼56が取り付けられ、ドープ32を常に均一にしている。

フィルタ54は、ドープ用タンク33にドープ32が仕込まれている間に大気中に含まれているゴミ、ホコリなどを除去するために取り付けられている。そこで、ドープ原液28を本発明の濾過方法により得られたドープ32を、直ちに流延する際には、このフィルタ54を省略することも可能である。また、本発明の濾過方法に用いられる濾過装置30を、ドープ製造ライン10(図1参照)に取り付けずに、流延する直前の位置に取り付けて、本発明の濾過方法を実施しても、不溶解物が除去されたドープ32を製造することが可能である。また、ドープ用タンク33中のドープ32に添加剤を混合する場合などは、図1に示したドープ製造ライン10と図7に示すフイルム製膜装置50の上流側との両方に本発明の濾過方法を実施可能な濾過装置を取り付けることも可能である。これは、本発明の濾過方法は、公知の濾過装置の一部であるフィルタの孔の径を、除去する不溶解物のサイズより大きくすることで、実施が可能であるため、特別な濾過装置を作製することが無く、濾過を実施することが可能であるからである。

図9には、本発明を逐次的に流延(逐次流延)する溶液製膜方法に適用した例の概略の一部を示す。本方法では、バンドゾーン内に備えられた支持ローラ80、81に掛け渡された流延バンド82が設けられており、支持ローラ80、81が図示しない駆動装置により回転すると、流延バンド82も無端で移動する。流延バンド82の上には、2個の流延ダイ83、84が配置されている。各流延ダイ83、84からは、前述したドープ調製方法によりそれぞれ調製された裏面層用ドープ、表面層用ドープが流延され、フイルムが形成される。なお、本発明において、逐次流延による製膜は図示した2個の流延ダイを用いた実施形態に限定されず、3個以上の流延ダイを流延バンド82上に配置したものでも良い。

[フイルム及びそのフイルムを用いた製品]
前述した溶液製膜方法で製膜されたフイルムは、偏光板保護膜(偏光板保護フイルム)として用いることができる。この偏光板保護膜をポリビニルアルコールなどから形成された偏光膜の両面に貼付することで偏光板を形成することができる。さらに、フイルム上に光学補償シートを貼付した光学補償フイルム、防眩層をフイルム上に積層させた反射防止膜などの光機能製膜として用いることもできる。これら製品から、液晶表示装置の一部を構成することも可能である。さらに、本発明の溶液製膜方法により得られたフイルムを写真感光材料のフイルムベース(支持体)として用いることも可能である。

【実施例】
以下に実施例及び比較例を挙げるが、本発明はこれらに限定されるものではない。なお、説明は実施例1について詳細に行ない、その他の実施例及び比較例では、実施例1と同じ条件については説明を省略した。

[実施例1]
ドープの調製は、図1に示したドープ製造ライン10を用いて行なった。ドープ調製用の溶媒には、塩化メチレン(85重量%)とメタノール(12重量%)と1−ブタノール(3重量%)とからなる混合溶媒を溶解タンク12に送液した。この混合溶媒100Lに対して、ポリマーであるセルロースアセテート(置換度2.84)を23kgになるように計量器14により溶解タンク12送り込んだ。さらに、可塑剤であるTPPとBDPの混合物(重量混合比;TPP:BDP=2:1)1.2kgを溶解タンク12に送り込んだ。これら混合物を出力45kWのモータ17により撹拌翼18を80rpmの速さで30分間撹拌して粗溶解液19を作成して、貯蔵タンク20に貯蔵した後に、加熱器25に送液して85℃までインライン昇温し、10分間保持した。得られたドープ原液28中の不溶解物のサイズをレーザー光散乱回折法により測定したところ、0.1μm〜30μmのものが見られた。このドープ原液28を平均孔径D2が50μmのセルロース繊維から形成されたフィルタ40を備えた濾過装置30(図2参照)に通し、ドープ原液28中に含まれていた10μm〜30μmの範囲のサイズの不溶解物を除去して、ドープ32を得た。また、このドープ32中のセルロースアセテートの濃度は19重量%であった。なお、前述したセルロース繊維は、原料がパルプとリンターであるものを含んでいる。

次に、前述した方法で得られたドープ32から、図7に示したフイルム製膜装置50を用いてフイルム62の製膜を行なった。製膜は、ドープ32を流延ダイ60から乾燥後のフイルム62の厚みが80μmになるよう流延バンド59上に流延した。流延バンド59上で自己支持性を有するまで乾燥した後に、剥ぎ取りローラ61によりフイルム62を剥ぎ取り、テンタ63で10分間搬送しながら乾燥した。さらに、乾燥ゾーン52でフイルム62を130℃、30分間乾燥して、巻き取り機65で巻き取った。得られたフイルム62のレターデーション(Rth)は、エリプソメーター(偏光解析計)を用いて、波長632.8nmにおける値を測定したところ、40nmであり、光学異方性に優れたフイルムが得られたことが分かった。

実施例1の実験を、100時間連続して行ない、フイルム62を製膜したが、その間に濾過装置30の目詰まりは起きず、また、得られたフイルム62の光学特性値にも大きな変動はなく、光学特性に優れたフイルムを製膜し続けることが可能であった。

[比較例]
比較例の実験では、ドープ調製は、実施例1と同じものを用いた。これら混合物を実施例1と同じ条件でドープ原液28を得た。その中の不溶解物のサイズを実施例1と同じ方法により測定したところ、0.1μm〜30μmのものが見られた。このドープ原液28を平均孔径D2が5μmのステンレス金属繊維から形成された従来から用いられていたフィルタを備えた濾過装置に通し、ドープ原液28中に含まれていた1μm〜30μmの範囲のサイズの不溶解物を除去して、ドープ32を得た。また、このドープ中のセルロースアセテートの濃度は19重量%であった。さらに、このドープから図7に示したフイルム製膜装置50を用いて実施例1と同じ条件で実験を行ないフイルムを製膜した。得られたフイルムのレターデーション(Rth)は、エリプソメーター(偏光解析計)を用いて、波長632.8nmにおける値を測定したところ、40nmであった。

比較例の実験を、45時間連続して行なったところ、ポンプ27からのドープ原液28の送液圧力が高くなり、ポンプからドープ原液を濾過装置に送液することができなくなり、実験を中止した。

[実施例7]
